Neutron Diffraction Studies of Intercritically Austempered Ductile Irons

Neutron diffraction is a powerful tool that can be used to identify the phases present and to measure the spacing of the atomic planes in a material. Thus, the residual stresses can be determined within a component and/or the phases present. New intercritically austempered irons rely on the unique properties of the austenite phase present in their microstructures. If these materials are to see widespread use, methods to verify the quality (behavior consistency) of these materials and to provide guidance for further optimization will be needed. Neutron diffraction studies were performed at the second generation neutron residual stress facility (NRSF2) at the High Flux Isotope Reactor (HFIR) at Oak Ridge National Laboratory on a variety of intercritically austempered irons. For similar materials, such as TRIP steels, the strengthening mechanism involves the transformation of metastable austenite to martensite during deformation.

Engine Friction Accounting Guide and Development Tool for Passenger Car Diesel Engines

The field of automotive engineering has devoted much research to reduce fuel consumption to attain sustainable energy usage. Friction reductions in powertrain components can improve engine fuel economy. Quantitative accounting of friction is complex because it is affected by many physical aspects such as oil viscosity, temperature, surface roughness and component rotation speed. The purpose of this paper is two-fold: first, to develop a useful tool for evaluating the friction in engine and accessories based on test data; second, to exercise the tool to evaluate the fuel economy gain in a drive cycle for several friction reduction technologies.

Friction Stir Spot Welding for Structural Aluminum Sheets

The Friction Stir Spot Welding (FSSW) process is a derivative of the friction stir welding (FSW) process, without lateral movement of the tool during the welding process. It has been applied in the production of aluminum joining for various Mazda and Toyota vehicles. Most of the applications and published studies were concentrated in aluminum sheet in the range of 1.0 to 1.5 mm, suitable for non-structural automotive closure applications. The objective of this study is to study the feasibility of FSSW process for automotive structural aluminum joining, up to 3 mm in thickness, for potentially replacement of self-piercing rivets (SPR) process. Joining thicker aluminum with FSSW tooling with a typical smooth concave shoulder and threaded probing pin, requires long process time, which would not be appropriate in mass-production automotive body construction. In this paper, an innovative FSSW tool with grooved shoulder was developed.

Application of Model Fuels to Engine Simulation

To address the growing need for detailed chemistry in engine simulations, new software tools and validated data sets are being developed under an industry-funded consortium involving members from the automotive and fuels industry. The results described here include systematic comparison and validation of detailed chemistry models using a wide range of fundamental experimental data, and the development of software tools that support the use of detailed mechanisms in engineering simulations. Such tools include the automated reduction of reaction mechanisms for targeted simulation conditions. Selected results are presented and discussed.

The value of model-based design has been attempted to be communicated for more than a decade. As methods and tools have appeared and disappeared from a series of different vendors it has become apparent that no single vendor has a solution that meets all users’ needs. Recently standards (UML, MDA, MOF, EMF, etc.) have become a dominant force and an alternative to vendor-specific languages and processes. Where these standards have succeeded and vendors have failed is in the realization that they do not provide the answer, but instead provide the foundation to develop the answer. It is in the utilization of these standards and their capability to be customized that companies have achieved success. Customization has occurred to fit organizations, processes, and architectures that leverage the value of model-driven design.

Virtual Manufacturing of Automotive Body Side Outers Using Advanced Line Die Forming Simulation

As a virtual manufacturing press line, line die forming simulation provides a full range math-based engineering tool for stamping die developments of automotive structure and closure panels. Much beyond draw-die-only formability analysis that has been widely used in stamping simulation community during the last decade, the line die formability analysis allows incorporating more manufacturing requirements and resolving more potential failures before die construction and press tryout. Representing the most difficult level in formability analysis, conducting line die formability analysis of automotive body side outers exemplifies the greatest technological challenge to stamping CAE community. This paper discusses some critical issues in line die analysis of the body side outers, describes technical challenges in applications, and finally demonstrates the impact of line die forming simulation on the die development.

e-Thermal: A Vehicle-Level HVAC/PTC Simulation Tool

This paper describes a vehicle-level simulation model for climate control and powertrain cooling developed and currently utilized at GM. The tool was developed in response to GM's need to speed vehicle development for HVAC and powertrain cooling to meet world-class program execution timing (18 to 24 month vehicle development cycles). At the same time the simulation tool had to complement GM's strategy to move additional engineering responsibility to its HVAC suppliers. This simulation tool called “e-Thermal” was quickly developed and currently is in widespread (global) use across GM. This paper describes GM's objectives and requirements for developing e-Thermal. The structure of the tool and the capabilities of the simulation tool modules (refrigeration, front end airflow, passenger compartment, engine, transmission, Interior air handling …) is introduced. Model data requirements and GM's strategy for acquiring component data are also described.

Sustainment Measures for Fighter Jet Engines

The US Air Force (USAF) has evolved a policy for the acquisition of fighter jet engines (FJE). In the 1970s and 1980s that policy placed a premium on FJE performance primarily measured by the metric: thrust/engine weight. In the 1990s, the USAF policy changed from an emphasis on performance to reduced life-cycle cost with a premium on sustainment. This paper reports the results of a study of how the USAF and Corporation Alpha (Alpha) have adapted their processes, practices, and policies to design, develop, manufacture, test, and sustain a family of FJEs. Each member of the family of FJEs is sequentially linked relative to insertion of technology designed to reduce sustainment costs. In addition to the technology linkages, the development of the family of FJEs selected for this case study is also tracked relative to US Department of Defense and USAF policy and industry design, build, and maintain processes, methods, and tools.

Brake and Cruise System Integration using Robust Engineering

This paper presents a project that was done to solve an integration problem between a brake system and a cruise control system on a GM vehicle program, each of which was supplied by a different supplier. This paper presents how the problem was resolved using a CAE tool which was a combination of formulated MS/Excel spreadsheet, Overdrive (GM internal code), and iSIGHT of Engineous Software Inc, which is a process integrator and process automator. A sensitivity study of system reliability was conducted using iSIGHT. The most sensitive factor was found through the sensitivity study. Thereafter, a Robust design was obtained. The recommended Robust Design was implemented in the vehicle program, which led to a substantial cost saving. The CAE software tool (the combination) developed through the problem solving process will be used to ensure quality of brake and cruise system performance for future vehicle programs.

A Case Study on Airborne Road Noise Reduction of a Passenger Vehicle

This paper presents a case study on reducing road noise of a passenger vehicle. SEA, insertion loss and sound intensity measurements were the tools used in the study. A SEA model was constructed to predict the primary paths (panels or area) contributing to the overall interior sound field. Insertion loss measurements were used to verify the primary contributing paths identified using SEA. To provide further details of the primary paths, intensity maps of identified panels were measured allowing detailed reconstruction of the contributory panels. The SEA model, insertion loss, and intensity maps aided in providing possible design fixes that will effectively reduce road noise. Finally, comparisons of predicted results versus actual results at both a subsystem and a full vehicle level are included in this paper.

Custom Real-Time Interface Blockset Development in Matlab/Simulink for On-Target Rapid Prototyping

In GM R&D Powertrain/Engine Control Group, rapid prototyping controller (RPC) systems with Matlab/Simulink are used extensively to design, simulate and implement advanced engine control algorithms and models. However, those RPC systems use powerful microprocessors with large amounts of RAM contrary to engine control modules (ECM) in production vehicles. Therefore, a thorough analysis on the comparatively much more complicated algorithms and models cannot be performed during the research stage, since there are not enough tools to enable the smooth transition from Matlab/Simulink to the production type processor. The Real-Time Interface (RTI) Blockset for a production like microprocessor would close the transition gap between rapid prototyping controller systems and production type microprocessors by leveraging the power and popularity of Matlab/Simulink in control engineering world and automatic code generation tools.

A CAD-Driven Flexible Forming System for Three-Dimensional Sheet Metal Parts

A novel system for the forming of three dimensional sheet metal parts is described that can form a variety of part shapes without the need for fixed tooling, and given only geometry (CAD) information about the desired part. The central elements of this system are a tooling concept based on a programmable discrete die surface and closed-loop shape control. The former give the process the degrees of freedom to change shape rapidly, and the latter is used to insure that the correct shape is formed with a minimum of forming trials. A 540 kN (60 ton) lab press has been constructed with a 0.3 m (12 in) square pair of discrete tools that can be rapidly re-shaped between forming trials. The shape control system uses measured part shapes to determine a shape error and to correct the tooling shape. This correction is based on a unique “Deformation Transfer Function” approach using a spatial frequency decomposition of the surface.

Music Analogy: An Alternative Strategy for Sound Quality Requirements

In recent years a predominant strategy for setting sound quality (SQ) requirements has been the sensory correlation approach (also called sensory evaluation or sensory science). Some users of this approach have reported their progress in numerous papers. Other SQ practitioners have made presentations on specific topics that show the linkage to music and musical notation. These specific links point to an alternative general strategy - “the Music Analogy for Sound Quality.” This paper begins by comparing the general methods of the music analogy and sensory correlation. Some major differences will be identified and implications discussed. Some existing specific tools for the music analogy will be identified as well as some gaps that need to be filled. Finally, reasons will be presented concerning why the music analogy should be considered when developing sound quality requirements.

DOE Plant-Wide Energy Assessment Results Related to the U.S. Automotive Industry

Forty-nine plant-wide energy efficiency assessments have been undertaken under sponsorship of the U.S. Department of Energy's Industrial Technologies Program. Plant-wide assessments are comprehensive, systematic investigations of plant energy efficiency, including plant utility systems and process operations. Assessments in industrial facilities have highlighted opportunities for implementing best practices in industrial energy management, including the adoption of new, energy-efficient technologies and process and equipment improvements. Total annual savings opportunities of $201 million have been identified from the 40 completed assessments. Many of the participating industrial plants have implemented efficiency-improvement projects and already have realized total cost savings of more than $81 million annually. This paper provides an overview of the assessment efforts undertaken and presents a summary of the major energy and cost savings identified to date.

A Subsystem Crash Test Methodology for Retention of Convenience Organizer Equipment System in Rear Impact

Any equipment system or vehicle component like the Convenience Organizer storage system needs to be retained within the cargo compartment without intruding into the passenger compartment for occupant safety during a high speed impact. This paper outlines a test method to evaluate the retention of such a system in a rear impact environment. The method utilizes a low speed barrier to simulate a high speed RMB (Rear Moving Barrier) impact. The content of the low speed RMB impact test setup was developed utilizing DYNA3D analytical simulation results from a full vehicle model subjected to high-speed RMB impact. The retention of the equipment developed through this test method was confirmed on a full scale rear impact test.

Model-Driven Product Line Software Development Process

The past 10 years have created such buzzwords as “model-based development” and “auto-code generation”. Conveniently absent from the tool literature on model-based development are the equally, or more important concepts of Software Architecture and Process. When developing product line software, the process and architecture form a critical foundation to base reusable products and components. The development process can no longer be viewed as “model-based”, but rather as “model-driven”, due to the reliance on the models as the source artifact as opposed to the creators of the source artifacts. A model-driven product line software development process allows capturing of behavior, for commonality across different products, and having a different implementation for a specific product release.

Microstructures and Failure Mechanisms of Spot Friction Welds in Lap-Shear Specimens of Aluminum 5754 Sheets

Microstructures and failure mechanisms of spot friction welds (SFW) in aluminum 5754 lap-shear specimens were investigated. In order to study the effect of tool geometry on the joint strength of spot friction welds, a concave tool and a flat tool were used. In order to understand the effect of tool penetration depth on the joint strength, spot friction welds were prepared with two different penetration depths for each tool. The results indicated that the concave tool produced slightly higher joint strength than the flat tool. The joint strength did not change for the two depths for the flat tool whereas the joint strength slightly increases as the penetration depth increases for the concave tool. The experimental results show that the failure mechanism is necking and shearing for the spot friction welds made by both tools. The failure was initiated and fractured through the upper sheet under the shoulder indentation near the crack tip.

Whirl Analysis of an Overhung Disk Shaft System Mounted on Non-rigid Bearings

Eigenvalues of a simple rotating flexible disk-shaft system are obtained using different methods. The shaft is supported radially by non-rigid bearings, while the disk is situated at one end of the shaft. Eigenvalues from a finite element and a multi-body dynamic tool are compared against an established analytical formulation. The Campbell diagram based on natural frequencies obtained from the tools differ from the analytical values because of oversimplification in the analytical model. Later, detailed whirl analysis is performed using AVL Excite multi-body tool that includes understanding forward and reverse whirls in absolute and relative coordinate systems and their relationships. Responses to periodic force and base excitations at a constant rotational speed of the shaft are obtained and a modified Campbell diagram based on this is developed. Whirl of the center of the disk is plotted as an orbital or phase plot and its rotational direction noted.

Model-based Generation of Scaling Laws for Radial-Gap Permanent Magnet Motors

Oak Ridge National Laboratory's (ORNL) computer code PMM_IDT (Permanent Magnet Motor Interactive Design Tool) was used to study the sensitivity to changes in design parameters at constant power output and scaling laws for similar designs with different rated power outputs. The base design used was a radial-gap motor with 30 kW of net output characteristic of the PNGV “Series” vehicles. Sensitivity parameters studied were active length, magnet and air gap thicknesses, and number of magnets. Power output variation approaches considered were active length, stator external diameter, and rotor external diameter. The impact on efficiency, cost, weight, specific power, cooling requirements, drive current and voltage requirements, and demagnetization margins are presented. Common constraints in this study are: Hollow rotor, trapezoidal back emf - 212 V maximum - and double layer winding leading to an even number of turns per slot

Alternative Tooling Technologies for Low Volume Stamping

Low volume manufacturing has become increasingly important for the automotive industry. Globalization trends have led automakers and their suppliers to operate in developing regions where minimum efficient scales can not always be achieved. With proper maintenance, standard cast iron stamping tools can be used to produce millions of parts, but require large investments. Thus at high production volumes, the impact of the tooling investment on individual piece costs is minimized. However, at low volumes there is a substantial cost penalty. In light of the trends towards localized manufacturing and relatively low demands in some developing markets, low cost stamping tools are needed. Several alternate tooling technologies exist, each of which require significantly lower initial investments, but suffer from greatly reduced tool lives. However, the use of these technologies at intermediate to high volumes requires multiple tool sets thus eliminating their cost advantage.
