AHSS Shear Fracture Predictions Based on a Recently Developed Fracture Criterion

One of the issues in stamping of advanced high strength steels (AHSS) is the stretch bending fracture on a sharp radius (commonly referred to as shear fracture). Shear fracture typically occurs at a strain level below the conventional forming limit curve (FLC). Therefore it is difficult to predict in computer simulations using the FLC as the failure criterion. A modified Mohr-Coulomb (M-C) fracture criterion has been developed to predict shear fracture. The model parameters for several AHSS have been calibrated using various tests including the butter-fly shaped shear test. In this paper, validation simulations are conducted using the modified (M-C) fracture criterion for a dual phase (DP) 780 steel to predict fracture in the stretch forming simulator (SFS) test and the bending under tension (BUT) test. Various deformation fracture modes are analyzed, and the range of usability of the criterion is identified.

Compound Electroformed Metal Nozzles for High Pressure Gasoline Injection

The objective of this research was to evaluate the effects that higher fluid injection pressures and nozzle geometry have on compound fuel injector nozzle performance. Higher pressures are shown to significantly reduce droplet size, increase the discharge coefficient and reduce the overall size of a nozzle spray. It is also shown that the geometry has a significant effect on nozzle performance, and it can be manipulated to give a desired spray shape.

Crash Safety of Lithium-Ion Batteries Towards Development of a Computational Model

Battery packs for Hybrids, Plug-in Hybrids, and Electric Vehicles are assembled from a system of modules (sheets) with a tight sheet metal casing around them. Each module consists of an array of individual cells which vary in the composition of electrodes and separator from one manufacturer to another. In this paper a general procedure is outlined on the development of a constitutive and computational model of a cylindrical cell. Particular emphasis is placed on correct prediction of initiation and propagation of a tearing fracture of the steel can. The computational model correctly predicts rupture of the steel can which could release aggressive chemicals, fumes, or spread the ignited fire to the neighboring cells. The initiation site of skin fracture depends on many factors such as the ductility of the casing material, constitutive behavior of the system of electrodes, and type of loading.

Recovery of Waste Polystyrene Generated by Lost Foam Technology in the Automotive Industry

In the automotive industry, lost foam casting is a relatively new technology, which is gaining popularity among manufacturers. Lost foam casting is a process in which an expanded polystyrene pattern is formed into the shape of the part to be cast. More complex parts are fabricated by simply gluing several simple patterns together. The pattern is then coated with a refractory material consisting of a mineral mixture and binders. Finally, hot metal is poured into the pattern, evaporating the expanded polystyrene and taking shape of the coating shell. However, the automotive industry has observed that a significant number of these fabricated, coated patterns are damaged, or do not meet specifications prior to casting. These are not reusable and inevitably are landfilled. It is the goal of this project to develop a simple, reliable, and inexpensive technology to recover expanded polystyrene from the glue and coating constituents.

Wet Versus Dry Turning: A Comparison of Machining Costs, Product Quality, and Aerosol Formation

The use of cutting fluid in machining operations not only poses a health risk to workers but also creates environmental challenges associated with fluid treatment and disposal. In an effort to minimize these concerns and eliminate the costs associated with cutting fluids, e.g., purchase, maintenance, and treatment, dry machining is increasingly being considered as an alternative. This paper is focused on comparing dry and wet machining approaches from several perspectives, including air quality, product quality, and economics. Both experimental and analytical work is presented. Experiments have been performed to determine the effect cutting fluid has on product quality and aerosol generation in the wet and dry turning of gray cast iron. To compare costs in wet and dry turning, a cost model, which includes cutting fluid-related components, has also been established.

Crashworthiness of Thin Ultra-light Stainless Steel Sandwich Sheets: From the Design of Core Materials to Structural Applications

Thin sandwich sheets hold a promise for widespread use in automotive industry due to their good crash and formability properties. In this paper, thin stainless steel sandwich sheets with low-density core materials are investigated with regard to their performance in crashworthiness applications. The total thickness of the sandwich materials is about 1.2mm: 0.2mm thick facings and a 0.8mm thick sandwich core. Throughout the crushing of prismatic sandwich profiles, the sandwich facings are bent and stretched while the sandwich core is crushed under shear loading. Thus, a high shear crushing strength of the sandwich core material is beneficial for the overall energy absorption of the sandwich profile. It is shown theoretically that the weight specific shear crushing strength of hexagonal metallic honeycombs is higher than the one of fiber cores - irrespective of their relative density or microstructural geometry.

The Effect of Binder Conditions on Draw Depth in Aluminum Panel Forming

In sheet metal forming, metal flow into the die is determined by the restraint imposed by both the blankholder force and the drawbead penetration. This paper describes an experimental investigation in which both advanced binder force and drawbead technologies are used to study their effect on draw depth in the drawing of an AA6111-T4 generic non-symmetric panel. Multipoint binder loading using individual pin force adjustment applied to especially designed binder structures as well as the use of variable blankholder force were investigated in one laboratory in Germany. In another laboratory in the USA, active drawbeads were applied to the drawing of the generic panel. The results of both approaches, which are shown to be successful, are presented and discussed.

These goals are conflicting in nature and solutions will be realized by innovative design, advanced material processing and advanced materials. Advanced high strength steels are engineered materials that provide a remarkable combination of formability, strength, ductility, durability, strain-rate sensitivity and strain hardening characteristics essential to meeting the goals of automotive design. These characteristics act as enablers to cost- and mass-effective solutions. The ULSAB-AVC program demonstrates a solution to these conflicting goals and the advantages that are possible with the utilization of the advance high strength steels and provides a prediction of the material content of future body structures.

The Use of Semi-Solid Rheocasting (SSR) for Aluminum Automotive Castings

Semi-solid metal (SSM) casting has long been identified as a high-volume process for producing safety-critical and structural automotive castings, but cost and complexity issues have limited its widespread commercial acceptance. Rheocasting, an SSM process that creates semi-solid slurry directly from liquid metal, eliminates the cost disadvantages of the process. However, the majority of rheocasting processes are complex and difficult to operate in the foundry environment. Recent work at MIT has led to the fundamental discovery that application of heat removal and convection as a molten alloy cools through the liquidus creates a non-dendritic, semi-solid slurry. A new process based on this understanding, S.S.R.™ (Semi-Solid Rheocasting), simplifies the rheocasting process by controlling heat removal and convection of an alloy during cooling using an external device. Solution heat treatable castings have been produced in a horizontal die casting machine with the S.S.R.™ process.

Next Generation Aluminum Titanate Filter for Light Duty Diesel Applications

With the introduction of the current EU5 standards the diesel particulate filter has become a key element in the aftertreatment of diesel passenger cars. The upcoming future emission standards target primarily a further reduction in NOx emission as well as reduced fleet average CO₂ emissions. Although the particulate filter has no direct influence on the reduction of these species, the needs of future aftertreatment systems impose additional requirements on advanced filter technologies. In this paper we are introducing two new filter products based on a new low porosity aluminum titanate family that complement the current DuraTrap® AT filter products. The new products offer the potential for an increased soot mass limit or a significant reduction in pressure drop. The enhanced performance of the new filter products is discussed and demonstrated in a large number of experimental data obtained in engine bench tests.

A Methodology for Evaluating Body Architecture Concepts Using Technical Cost Modeling

The ability to make accurate decisions concerning early body-in-white architectures is critical to an automaker since these decisions often have long term cost and weight impacts. We address this need with a methodology which can be used to assist in body architecture decisions using process-based technical cost modeling (TCM) as a filter to evaluate alternate designs. Despite the data limitations of early design concepts, TCM can be used to identify key trends for cost-effectiveness between design variants. A compact body-in-white architecture will be used as a case study to illustrate this technique. The baseline steel structure will be compared to several alternate aluminum intensive structures in the context of production volume.

Development of Steel Clad Aluminum Brake

Aluminum based brake rotors have been a priority research topic in the DOE 1999 Aluminum Industry Roadmap for the Automobile Market. After fourteen years, no satisfactory technology has been developed to solve the problem of aluminum's low working temperatures except the steel clad aluminum (SCA) brake technology. This technology research started at Michigan Technological University (MTU) in 2001 and has matured recently for commercial productions. The SCA brake rotor has a solid body and replaces the traditional convective cooling of a vented rotor with conductive cooling to a connected aluminum wheel. Much lower temperatures result with the aluminum wheel acting as a great heat sink/radiator. The steel cladding further increases the capability of the SCA rotor to withstand higher surface temperatures. During the road tests of SCA rotors on three cars, significant gas mileage improvement was found; primarily attributed to the unique capability of the SCA rotor on pad drag reduction.

Effect of Composition, Particle Size, and Heat Treatment on the Mechanical Properties of Al-4.5 wt.% Cu Based Alumina Particulate Reinforced Composites

The quest for higher efficiency and performance of automotive vehicles requires application of materials with high strength, stiffness and lower weight in their construction. Particulate-reinforced aluminum-matrix composites are cost-competitive materials, which can meet these requirements. MMCC, Inc. has been optimizing particulate-reinforced alloy systems and developing the Advanced Pressure Infiltration Casting (APIC™) process for the manufacture of components from these materials. This paper discusses the results of a recent study in which composites reinforced with 55 vol.% alumina were cast using two sizes of alumina particulate and eight different matrix alloys based on Al-4.5 wt.% Cu with varying amounts of silicon and magnesium. Optimum heat treatments for each alloy were determined utilizing microhardness studies. The tensile strength and fracture toughness were evaluated as a function of alloy chemistry, particulate size, and heat treatment.

Optimal Forming of Aluminum 2008-T4 Conical Cups Using Force Trajectory Control

In this paper we investigate the optimal forming of conical cups of AL 2008-T4 through the use of real-time process control. We consider a flat, frictional binder the force of which can be determined precisely through closed-loop control. Initially the force is held constant throughout the forming of the cup, and various levels of force are tested experimentally and with numerical simulation. Excellent agreement between experiment and simulation is observed. The effects of binder force on cup shape, thickness distribution, failure mode and cup failure height are investigated, and an “optimal” constant binder force is determined. For this optimal case, the corresponding punch force is recorded as a function of punch displacement and is used in subsequent closed-loop control experiments. In addition to the constant force test, a trial variable binder force test was performed to extend the failure height beyond that obtained using the “optimal” constant force level.

Effects of a Ceramic Particle Trap and Copper Fuel Additive on Heavy-Duty Diesel Emissions

This research quantifies the effects of a copper fuel additive on the regulated [oxides of nitrogen (NOx), hydrocarbons (HC) and total particulate matter (TPM)] and unregulated emissions [soluble organic fraction (SOF), vapor phase organics (XOC), polynuclear aromatic hydrocarbons (PAH), nitro-PAH, particle size distributions and mutagenic activity] from a 1988 Cummins LTA10 diesel engine using a low sulfur fuel. The engine was operated at two steady state modes (EPA modes 9 and 11, which are 75 and 25% load at rated speed, respectively) and five additive levels (0, 15, 30, 60 and 100 ppm Cu by mass) with and without a ceramic trap. Measurements of PAH and mutagenic activity were limited to the 0, 30 and 60 ppm Cu levels. Data were also collected to assess the effect of the additive on regeneration temperature and duration. Copper species collected within the trap were identified and exhaust copper concentrations quantified.

Durability of Extruded Electrically Heated Catalysts

Extruded metal honeycombs are used as electrically heated catalysts (EHCs). The durability requirements of this application make demands on high surface area, thin cross-section metal honeycombs. Significant durability improvements over previous extruded metal honeycomb EHCs have been achieved by material and package design changes. The product redesign was supported by finite element models and extensive testing. The redesigned EHC has passed severe laboratory and field testing. The tests include electrical cycling to 1000°C/1600 cycles, hot vibration to 60g/900°C and demanding on-vehicle exposure. Excellent durability of the extruded metal honeycomb has been demonstrated.

Variation of Friction in a Strip Test Apparatus with Controllable Drawbead Penetration

The Michigan Tech sheet metal strip test apparatus with controllable drawbead penetration simultaneously performs two different tests for friction coefficient. The flat binder coefficient of friction and die shoulder coefficient of friction are complex functions of sheet tension, surface topography, lubrication, and sliding distance. The average coefficient of friction for the drawbead and blankholder region at maximum drawbead penetration can be predicted by taking the average of the binder coefficient of friction and the die shoulder coefficient of friction.

A Study of the Regeneration Process in Diesel Particulate Traps Using a Copper Fuel Additive

The goals of this research are to understand the regeneration process in ceramic (Cordierite) monolith traps using a copper fuel additive and to investigate the various conditions that lead to trap regeneration failure. The copper additive lowers the trap regeneration temperature from approximately 500 °C to 375 °C and decreases the time necessary for regeneration. Because of these characteristics, it is important to understand the effect of the additive on regeneration when excessive particulate matter accumulation occurs in the trap. The effects of particulate mass loading on regeneration temperatures and regeneration time were studied for both the controlled (engine operated at full load rated speed) and uncontrolled (trap regeneration initiated at full load rated speed after which the engine was cut to idle) conditions. The trap peak temperatures were higher for the uncontrolled than the controlled regeneration.

Compound Port Fuel Injector Nozzle Droplet Sizes and Spray Patterns

The goal of this research was to determine an empirical method of relating the droplet sizes and the spray patterns to the parameters and the geometries of the compound nozzles. Two different types of compound nozzles were studied, the compound silicon micro machined nozzle and the compound metal disk nozzle. Several different orifice geometries of each nozzle type were examined. The injector components upstream of the compound nozzle of two different types of injectors were also studied. A nondimensional characterization of the droplet sizes and the mass flow rates was proposed. The results of this study show that there exists optimum geometric features that will produce sprays with the minimum steady state and dynamic Sauter mean diameter. The spray of a compound nozzle can be characterized by the atomization efficiency and the discharge coefficient. Nozzle testing results show that many flow characteristics are developed in the compound nozzle.

A Three-Dimensional FE Study of Sheet Metal Flow Over the Drawbead

The deformation characteristics of sheet metal in the vicinity of the drawbead end are different from those in the continuous main part of the drawbead. The full three-dimensional elastic-plastic finite element method is used to analyze the influence of the drawbead end geometry and the clearance between the drawbead and Its groove on the drawbead restraining effect, deformation patterns and strain paths. It is found that wrinkles and tearing are the main defects resulting from improper design of the drawbead geometry. The present analysis is intended to provide some basic information for generating the design guidelines.
