A Comparative Assessment of Electric Propulsion Systems in the 2030 US Light-Duty Vehicle Fleet

This paper quantifies the potential of electric propulsion systems to reduce petroleum use and greenhouse gas (GHG) emissions in the 2030 U.S. light-duty vehicle fleet. The propulsion systems under consideration include gasoline hybrid-electric vehicles (HEVs), plug-in hybrid vehicles (PHEVs), fuel-cell hybrid vehicles (FCVs), and battery-electric vehicles (BEVs). The performance and cost of key enabling technologies were extrapolated over a 25-30 year time horizon. These results were integrated with software simulations to model vehicle performance and tank-to-wheel energy consumption. Well-to-wheel energy and GHG emissions of future vehicle technologies were estimated by integrating the vehicle technology evaluation with assessments of different fuel pathways. The results show that, if vehicle size and performance remain constant at present-day levels, these electric propulsion systems can reduce or eliminate the transport sector's reliance on petroleum.

Modeling and Simulation of a Hydraulic Steering System

Conventional hydraulic steering systems keep improving performance and driving comfort by introducing advanced features via mechanical design. The ever increasing mechanical complexity requires the advanced modeling and simulation technology to mitigate the risks in the early stage of the development process. In this paper, we focus on advanced modeling tools environment with an example of a load sensing hydraulic steering system. The complete system architecture is presented. Analytical equations are developed for a priority valve and a steering control unit as the foundation of modeling. The full version of hydraulic steering system model is developed in Dymola platform. In order to capture interaction between steering and vehicle, the co-simulation platform between the hydraulic steering system and vehicle dynamics is established by integrating Dymola, Carsim and Simulink.

Indirect Measurement of Tire Slip and Understeer/Oversteer

This paper presents a method for indirect measurement of tire slip angles from chassis acceleration, yaw rate, and steer angle measurements. The chassis is assumed to be rigid so that acceleration data can be integrated to estimate velocities of the front and rear of the vehicle, from which slip angles can be predicted. The difference in front and rear slip angles is indicative of vehicle oversteer/understeer. Understeer data can then be correlated with position on the track to better understand vehicle handling behavior, aiding the tuning process. The technique is presented, and shown to work well with simulated data, even when the data is corrupted with up to 20% noise. Therefore, the inversion process presented here is theoretically sound. However, when the technique is applied to measured data from race cars, it is shown to be inaccurate. One suspected problem is the difficulty of getting accurate yaw rate data.

Comparative Analysis of Automotive Powertrain Choices for the Next 25 Years

This paper assesses the potential improvement of automotive powertrain technologies 25 years into the future. The powertrain types assessed include naturally-aspirated gasoline engines, turbocharged gasoline engines, diesel engines, gasoline-electric hybrids, and various advanced transmissions. Advancements in aerodynamics, vehicle weight reduction and tire rolling friction are also taken into account. The objective of the comparison is the potential of anticipated improvements in these powertrain technologies for reducing petroleum consumption and greenhouse gas emissions at the same level of performance as current vehicles in the U.S.A. The fuel consumption and performance of future vehicles was estimated using a combination of scaling laws and detailed vehicle simulations. The results indicate that there is significant potential for reduction of fuel consumption for all the powertrains examined.

Sustainment Measures for Fighter Jet Engines

The US Air Force (USAF) has evolved a policy for the acquisition of fighter jet engines (FJE). In the 1970s and 1980s that policy placed a premium on FJE performance primarily measured by the metric: thrust/engine weight. In the 1990s, the USAF policy changed from an emphasis on performance to reduced life-cycle cost with a premium on sustainment. This paper reports the results of a study of how the USAF and Corporation Alpha (Alpha) have adapted their processes, practices, and policies to design, develop, manufacture, test, and sustain a family of FJEs. Each member of the family of FJEs is sequentially linked relative to insertion of technology designed to reduce sustainment costs. In addition to the technology linkages, the development of the family of FJEs selected for this case study is also tracked relative to US Department of Defense and USAF policy and industry design, build, and maintain processes, methods, and tools.

A Simulation Model for a Tandem External Gear Pump for Automotive Transmission

This paper describes a simulation approach for the modeling of tandem external gear pumps. A tandem gear pump is the combination of two pumps with a common drive shaft. Such design architecture finds application in certain automotive transmission systems. The model presented in this work is applicable for pumps with both helical and spur gears. The simulation model is built on the HYGESim (HYdraulic GEars machines Simulator) previously developed by the authors for external spur gear units. In this work, the model formulation is properly extended to the capabilities of simulating helical gears. Starting directly from the CAD drawings of the unit, the fluid-dynamic model solves the internal instantaneous tooth space volume pressures and the internal flows following a lumped parameter approach. The simulation tool considers also the radial micro-motion of the gears, which influences the internal leakages and the features of the meshing process.

Designing a Parallel-Through-the-Road Plug-in Hybrid Electric Vehicle

The Purdue University EcoMakers team has completed its first year of the EcoCAR 2 Competition, in which the team has designed a Parallel-Through-the-Road Plug-in Hybrid Electric Vehicle that meets the performance requirements of a mid-size sedan for the US market, maintaining capability, utility and consumer satisfaction while minimizing emissions, energy consumption and petroleum use. The team is utilizing a 1.7L 14 CI engine utilizing B20 (20% biodiesel, 80% diesel), a 16.2 kW-hr A123 battery pack, and a Magna E-Drive motor to power the front and rear wheels. This will allow the vehicle to have a charge-depleting range of 75 miles. The first year was focused on the simulation of the vehicle, in which the team completed the controls, packaging and integration, and electrical plans for the vehicle to be used and implemented in years two and three of the competition.

Development and Implementation of a Powertrain Electrical System Simulator with Computer-Controlled Fault Generation

To manage the function of a vehicle's engine, transmission, and related subsystems, almost all modern vehicles make use of one or more electronic controllers running embedded software, henceforth referred to as a Powertrain Controller System or PCS. Fully validating this PCS is a necessary step of vehicle development, and the validation process requires extensive amounts of testing. Within the automotive industry, more and more of this validation testing is being performed using Hardware-in-the-Loop (HIL) simulators to automate the extensive test sequences. A HIL simulation typically mates the physical PCS to a closed-loop real time computer simulation of a powertrain. Interfacing the physical PCS hardware to a powertrain simulation requires the HIL simulator to have extensive signal input/output (I/O) electronics and simulated actuator electrical loading.

A Graphical Workstation Based Part-Task Flight Simulator for Preliminary Rapid Evaluation of Advanced Displays

Advances in avionics and display technology are significantly changing the cockpit environment in current transport aircraft. The MIT Aeronautical Systems Lab (ASL) has developed a part-task flight simulator specifically to study the effects of these new technologies on flight crew situational awareness and performance. The simulator is based on a commercially-available graphics workstation, and can be rapidly reconfigured to meet the varying demands of experimental studies. The simulator has been successfully used to evaluate graphical microburst alerting displays, electronic instrument approach plates, terrain awareness and alerting displays, and ATC routing amendment delivery through digital datalinks.

Education and Outreach Program Designed for NASA Specialized Center of Research and Training in Advance Life Support (ALS/NSCORT)

The NASA Specialized Center of Research and Training in Advanced Life Support (ALS/NSCORT) Education and Outreach Program is designed to engage audiences through concepts and technologies highlighted in the NSCORT research program. The outreach program is composed of three thrust areas. These areas are technical outreach (graduate education, technology transfer, presentations to industry, etc.), educational outreach (professional development, undergraduate, K-12), and public outreach (museums, state fairs, etc.) Program design of the technical and educational outreach began in January 2003. This paper reports anecdotal data on one ALS/NSCORT outreach program and gives a brief description of the other programs in their pilot stages. Technical and educational outreach programs developed to date include: 1) Summer Fellowship Research Program, 2) Distance Learning Course, 3) Key Learning Community Collaborative Project and 4) Mission to Mars.

The Effects of Cage Flexibility on Ball-to-Cage Pocket Contact Forces and Cage Instability in Deep Groove Ball Bearings

Rolling element bearings provide near frictionless relative motion between two rotating parts. Automotive transmissions use various ball and rolling element bearings to accommodate the relative motion between rotating elements. In order to understand changes in bearing performance due to the loads imposed through the transmission, advanced modeling of the bearing is required. This paper focuses on the effects of cage flexibility on bearing performance. A flexible cage model was developed and incorporated into a six degree-of-freedom dynamic, deep groove ball bearing model. A lumped mass approach was used to represent the cage flexibility and was validated through an ANSYS forced response analyses of the cage. Results from the newly developed Flexible Cage Model (FCM) and an identical numerical model employing a rigid bearing cage were compared to determine the effects of varying ball-to-cage pocket clearance and cage stiffness on cage motion and ball-to-cage pocket contact forces.

Derivation of the Three-Dimensional Installation Ratio for Dual A-Arm Suspensions

Conventional suspension analysis of three-dimensional suspensions typically use two-dimensional analyses. This is done by projecting suspension components onto two-dimensional planes and then performing a two-dimensional analysis in each of these orthogonal planes or neglecting motions in one of the planes entirely. This requires multiple iterations because changes in one plane require a checking of their effects on motion in the other orthogonal planes. In doing so, much of the insight and accuracy gained from a three-dimensional analysis can be lost. A three-dimensional kinematic analysis approach is presented and applied to a dual A-Arm suspension system. All motions are considered instantaneously about a screw axis instead of a point as used by the usual two-dimensional modeling approach. The model predicts deflections of suspension components in response to the three-dimensional forces present at the contact patch.

Novel Force-Based High-Speed Three-Dimensional NASCAR Vehicle Model

Typical vehicle dynamics simulations demand a trade-off between short computation times and accuracy. Many of the more simple models are based on the kinematic roll center and the more accurate models tend to be multi-body dynamics simulation programs. There is a need for a model that improves the accuracy of the kinematic roll center models while still maintaining short computation times. Such a model could be used track-side during races to guide race teams toward improved handling. The model presented in this paper removes many of the assumptions and limitations of the kinematic roll center model. The model accounts for three-dimensional forces present at the contact patch and predicts deflections of suspension components. The modeling approach is applied to a NASCAR Craftsman Truck to predict the effects of suspension design and tuning on steady-state understeer characteristics of the vehicle. Braking and acceleration forces can also be applied to the vehicle.

Non-Linear Analysis of Vehicle Dynamics (NAVDyn): A Reduced Order Model for Vehicle Handling Analysis

Many vehicle-dynamics models exist to study the motion of a vehicle. Most of these models fall into one of two categories: very simple models for basic analyses and high-order models consisting of many degrees-of-freedom. For many scenarios, the simple models are not adequate. At the same time, for many vehicle handling and braking studies, the high-order models are more complex than necessary. This paper presents a model that includes the dynamics that are relevant to studying vehicle handling and braking, but is still simple enough to run in near real-time. The model was implemented in such a way that it is easily customized for a particular study. Predictions from this simplified model were compared against a high-order model and against actual vehicle test data. The simulations indicate a close agreement in the results.

Integrating the Production Information System with Manufacturing Cell Design - A Lean, Linked Cell Production System Design Implementation

The linked cell system gives both reduced cost and volume flexibility. The characteristics of the linked cell system are a consequence of decoupling the operators from the machines, using standard work in process between the cells and by integrating the information system with the cell and system design. By decoupling the operators from the machines the capacity can be increased/decreased in small increments by using more or fewer operators in the cell. The information system is integrated with the linked cell design by the use of a Heijunka box. The Heijunka is used to level production and to initiate the pace of production as a result of pulling withdrawal kanban at a standard time interval. This standard time interval is called the pitch of production. The kanban cards give information about what to produce, when to produce, when to make changeovers but they also give information to control the material replenishment.

Optical Flow Sensor Using Geometric Moiré Interferometry

We report on a feasibility study of an optical micro-electro-mechanical systems (MEMS) flow sensor to measure flow rate using Moiré fringe displacement of a floating element. Due to constraints on weight, power, and size for space environmental systems, the development of sensor components that minimize the equivalent systems mass (ESM) while maintaining or exceeding required specifications is highly desirable. A feature of the optical detection method is a physical separation of electrical components from the flow stream. The geometric Moiré fringe shift optically amplifies small displacements by the ratio of the fringe pitch to the movable grating pitch that is detected using an external CCD imager, providing an electrically isolated, robust, direct scheme for detecting flow from shear stress induced displacement.

The Development of Terrain Pre-filtering Technique Based on Constraint Mode Tire Model

The vertical force generated from terrain-tire interaction has long been of interest for vehicle dynamic simulations and chassis development. To improve simulation efficiency while still providing reliable load prediction, a terrain pre-filtering technique using a constraint mode tire model is developed. The wheel is assumed to convey one quarter of the vehicle load constantly. At each location along the tire's path, the wheel center height is adjusted until the spindle load reaches the pre-designated load. The resultant vertical trajectory of the wheel center can be used as an equivalent terrain profile input to a simplified tire model. During iterative simulations, the filtered terrain profile, coupled with a simple point follower tire model is used to predict the spindle force. The same vehicle dynamic simulation system coupled with constraint mode tire model is built to generate reference forces.

Modeling of piston pin rotation in a large bore gas engine

In an engine system, the piston pin is subjected to high loading and severe lubrication conditions, and pin seizures still occur during new engine development. A better understanding of the lubricating oil behavior and the dynamics of the piston pin could lead to cost- effective solutions to mitigate these problems. However, research in this area is still limited due to the complexity of the lubrication and the pin dynamics. In this work, a numerical model that considers structure deformation and oil cavitation was developed to investigate the lubrication and dynamics of the piston pin. The model combines multi-body dynamics and elasto-hydrodynamic lubrication. A routine was established for generating and processing compliance matrices and further optimized to reduce computation time and improve the convergence of the equations. A simple built-in wear model was used to modify the pin bore and small end profiles based on the asperity contact pressures.
