A Study of Technology for Assembling Vehicle Endurance Reliability

The ways in which vehicles are used in the field are continually becoming more diverse. In order to provide the optimum solution with respect to performance and weight, it is necessary to be able to assure vehicle endurance reliability with a high degree of accuracy in relation to the manner of use in each market. This situation has increased the importance of accurately quantifying the ways in which vehicles are used in the field and of designing vehicles with sufficient endurance reliability to match the usage requirements. This report presents a “market model” by which the manner of usage in the field can be treated quantitatively using combinations of environmental factors that influence the road load, drive load and corrosion load, representing typical loads vehicles must withstand.

Study of Future Engine Oil (First Report): Future Engine Oil Scenario

In recent years, problems such as global warming, the depletion of natural resources, and air pollution caused by emissions are emerging on a global scale. These problems call for efforts directed toward the development of fuel-efficient engines and exhaust gas reduction measures. As a solution to these issues, performance improvements should be achieved on the oil that lubricates the sliding sections of engines. This report points to features required of future engine oil-such as contribution to fuel consumption, minimized adverse effects on the exhaust gas aftertreatment system, and improved reliability achieved by sludge reduction-and discusses the significance of these features. For engine oil to contribution of engine oil to lower fuel consumption, we examined the effects of reduced oil viscosity on friction using gasoline and diesel engines.

Numerical Analysis of Flow in the Induction System of an Internal Combustion Engine -Multi-Dimensional Calculation Using a New Method of Lines

Multi-dimensional code has been developed to simulate the effect of geometry on mass flow rate and flow pattern in the induction system of an internal combustion engine. The unsteady compressible Navier-Stokes equations in general curvilinear coordinates are solved by a new method of lines. In the method of lines, the governing equations are spatially discretized by a finite difference approximation and the resulting system of ordinary differential equations is integrated. As a time integration scheme, we newly propose to use the rational Runge-Kutta scheme in order to efficiently simulate the flows in the induction system. The domain-decomposition technique is introduced so that body-fitted structured grid can be easily generated for such complex geometry as a real intake port shape. The present code is applied to 2 and 3 dimensional steady flows in intake port/cylinder assembly with a valve.

Recently, the demands of vehicle owners have become more diversified. This is particularly true in the paint appearance of the vehicle. Responding to these demands Toyota has developed an ink jet painting system, Toyota Fantasy Print System. This system can illustrate practically any picture which the customer desires. The system utilized a subtractive method of paint mixture which mixes or piles up these four permeable inks. The development of durable ink as well as equipment which can efficiently and effectively apply the ink onto the required contoured surface.

“Anti-scratch performance” is the highest in customer's needs of paint. To achieve anti-acid and anti-scratch performance, we selected 2K-urethane because of a high degree of freedom in paint design. In addition, we have done a precise molecular design of the acrylic polyol and the isocyanate. As a result, “a highly durable, soft, fine-crosslinking paint film” was achieved, and “anti-scratch clear coat” that surpassed the current clear coats was developed.

Road-load Input Contribution Analysis for Suspension Durability using a Multi-axial Road Simulator

The durability test with road-load input is necessary for evaluating durability of body and chassis structure in automotive applications. This paper shows the method to analyze road-load input to a suspension system for development of a simple component level bench test. This method enables the extraction of the essential inputs to evaluate the durability of suspension parts using the transfer function (frequency response function) measured by Multi-axial Road Simulator and wheel force transducers. These extracted inputs contribute to development of a new realistic component bench test.

A Study of Mixed-FAME and Trace Component Effects on the Filter Blocking Propensity of FAME and FAME Blends

Previous studies have investigated the impacts of biofuel usage on the performance, drivability and durability of modern diesel engines and exhaust after-treatment systems including test work with different types, concentrations and mixtures of bio fuel components. During this earlier work vehicle fuel filter blocking issues were encountered during a field trial using various types of EN 14214 compliant Fatty Acid Methyl Ester (FAME) blended into EN 590 diesel. This paper summarises a subsequent literature review that was carried out looking into potential causes of this filter blocking and further work that was then carried out to expand on the findings. From this, a laboratory study was carried out to assess the increase in fuel filter blocking tendency (FBT) when various FAMEs from mixed sources were blended into EN 590 diesel at different concentrations, including levels above those currently allowed in the European market.

Experience and Perspective of Hybrids

The Prius, Toyota Motor Corporation’s mass-produced hybrid vehicle (HV), was launched in Japan, other Asian countries, North America and Europe, and has now been accepted into the global market. Following the Prius, the Estima Hybrid and the Crown Mild Hybrid, although being based on different systems were released into the Japanese market in 2001. Over 100,000 Toyota HVs are currently on the road, and this proves that HVs are considered practical and reliable vehicles, not special vehicles. HVs have advantages in fuel economy and exhaust gas emissions compared with conventional ICE vehicles. HVs with differing kinds of hybrid systems will be introduced into the market in the future, and will gain in popularity coexisting with ICE vehicles.

Development of a New HC-Adsorption Three-Way Catalyst System for Partial-ZEV Performance

This paper describes a newly developed HC-adsorption three-way catalyst and adsorption system that reduce cold-start HC emissions with high efficiency. This system is the first of its kind anywhere in the world to be implemented on production vehicles. An overview is given of the various improvements made to achieve higher cold-start HC conversion efficiency. Improvement of conversion performance was accomplished by (1) increasing the thermal stability of the HC adsorbent, (2) improving desorbed HC conversion efficiency and durability and (3) optimizing the geometric surface area (GSA) of the substrate. Concretely, the thermal stability of the adsorbent was improved by enhancing the high-temperature durability of zeolite. Improvement of desorbed HC conversion efficiency was accomplished by improving the OSC material so as to match the temperature rise characteristic and usage temperature of the catalyst.

This paper describes the HMI, navigation and telematics systems developed specifically for the Nissan LEAF electric vehicle to dispel drivers' anxieties about operating an EV. Drivers of EVs will need to understand various new kinds of information about the vehicle's operational status that differ from conventional gasoline-engine vehicles. Additionally, owing to the current driving range of EVs and limited availability of charging stations, drivers will want to know acccurate the remaining driving range, amount of power and the latest information about charging station locations. It will also be important to ensure that people unfamiliar with EVs will be able to operate them easily as rental cars or in car-sharing systems without experiencing any inconvenience.

Due to the global economic downturn and higher environmental awareness, the social demands for low cost and fuel efficient vehicles are increasing. At the same time the engine power is increasing and customer expectations of reliability and NVH levels are increasing. To meet all the requirements, engineers are challenged to design light weight parts with higher performance. However, unconsidered mass reduction carries a risk of compromised NVH, Functional Reliability, and other functional demands. In order to resolve this contradiction, it is important to establish a basic structure with minimum necessary mass at the concept design phase, when there are still many degrees of freedom in the design space. Hence, a multi-objective optimization CAE methodology applicable for designing the basic structure of the Engine system was developed and is detailed below.

The Study of Friction between Piston Ring and Different Cylinder Liners using Floating Liner Engine - Part 1

The objective of this work was to develop an experimental system to support development and validation of a model for the lubrication of two-piece Twin-Land-Oil-Control-Rings (hereafter mentioned as TLOCR). To do so, a floating liner engine was modified by opening the head and crankcase. Additionally, only TLOCR was installed together with a piston that has 100 micron cold clearance to minimize the contribution of the skirt to total friction. Friction traces, FMEP trend, and repeatability have been examined to guarantee the reliability of the experiment results. Then, engine speed, liner temperature, ring tension, and land widths were changed in a wide range to ensure all three lubrication regimes were covered in the experiments.

Development of a Ball Bearing Turbocharger

Nissan has added ball bearings to its “High-flow Ceramic Turbocharger”(1) (introduced in 1987) to improve acceleration response by reducing friction loss. The following programs were carried out in applying ball bearings to the turbocharger: Optimum bearing size and material were selected to assure long life; lubrication techniques were employed to achieve compatibility between acceleration response and durability; a thrust support system was designed to assure that the ball bearings endure thrust load which varies in direction and magnitude during engine operation; and the squeeze film damper was optimized to keep the turbocharger silent. These innovations have resulted in a practical ball-bearing turbocharger, which has been installed in Nissan's most recent Skyline model(released in May 1989). This is the first time a ball-bearing turbocharger has been applied to a passenger car.

This paper presents a new refrigeration lubricant for use with the HFC-134a retrofit refrigerant in automotive air-conditioning systems originally designed to use the CFC-12 refrigerant, one of the regulated CFCs scheduled to be phased out. This new retrofit lubricant provides high lubricity and excellent performance characteristics as a result of adopting a newly developed PAG base oil with a block polymer structure and a new antiwear additive formulation. In retrofit systems, it assures sufficient durability for wobble-plate-type variable displacement compressors, which experience severe lubrication conditions.

Aggregate Vehicle Emission Estimates for Evaluating Control Strategies

Currently, states that are out of compliance with the National Ambient Air Quality Standards must, according to the Clean Air Act Amendments of 1990 (CAAA), develop and implement control strategies that demonstrate specific degrees of reduction in emissions-with the degree of reduction depending upon the severity of the problem. One tool that has been developed to aid regulators in both deciding an appropriate course of action and to demonstrate the desired reductions in mobile emissions is EPA's Mobile 5a emission estimation model. In our study, Mobile 5a has been used to examine the effects of regulatory strategies, as applied to the Northeast United States, on vehicle emissions under worst-case ozone-forming conditions.

Estimation of the Maximum Load Applied to Automotive Carburized Gears Using an Acoustic Emission Technique

A study was made of the possibility of using an acoustic emission (AE) technique to estimate the maximum load applied to automotive carburized gears under actual operating conditions. Three-point bending tests done on carburized steel specimens showed that, provided a small crack was induced in the material, AE was not generated until the material was subjected to a higher bending load than the maximum load previously applied. Using this effect, the maximum load applied to gears, in which a crack had been induced during endurance testing, was estimated. Although the estimated maximum load was about 14% higher than the actual load, the AE technique appears to be a promising method for use in the design and durability assurance of carburized parts of automotive powertrains.

Toyota Motor Corporation aims to develop vehicles that are both fun to drive and fuel efficient, using highly reliable, low cost, and fundamental technology. This approach focuses on the accumulation of incremental improvements to combustion characteristics and friction, making the best use of the maximum potential of the displacement of a new 2.0-liter fuel-efficient diesel engine. This new engine has been launched in several markets around the world for the Avensis, the Auris, the RAV4, and the Verso since November of 2011. This paper presents an outline of this new engine and its technology.

The MIT-based Mars Gravity Biosatellite payload engineering team has been engaged in designing and prototyping sensor and control systems for deployment within the rodent housing zone of the satellite, including novel video processing and atmospheric management tools. The video module will be a fully autonomous real-time analysis system that takes raw video footage of the specimen mice as input and distills those parameters which are of primary physiological importance from a scientific research perspective. Such signals include activity level, average velocity and rearing behavior, all of which will serve as indicators of animal health and vestibular function within the artificial gravity environment. Unlike raw video, these parameters require minimal storage space and can be readily transmitted to earth over a radio link of very low bandwidth.

This paper is concerned with a series of three important problems on reliability where complete solutions are still unavailable. These problems have all been researched and approximate solutions are outlined. The three areas of interest are 1. The government requirement of assurance of high reliability of complex items where the cost of sampling is extremely high. 2. Confidence intervals for a system in series where component data are available, and 3. Estimation of the parameters of the Weibull distribution when sampling terminates after the rth failure is observed in a sample of size n.
