AHSS Shear Fracture Predictions Based on a Recently Developed Fracture Criterion

One of the issues in stamping of advanced high strength steels (AHSS) is the stretch bending fracture on a sharp radius (commonly referred to as shear fracture). Shear fracture typically occurs at a strain level below the conventional forming limit curve (FLC). Therefore it is difficult to predict in computer simulations using the FLC as the failure criterion. A modified Mohr-Coulomb (M-C) fracture criterion has been developed to predict shear fracture. The model parameters for several AHSS have been calibrated using various tests including the butter-fly shaped shear test. In this paper, validation simulations are conducted using the modified (M-C) fracture criterion for a dual phase (DP) 780 steel to predict fracture in the stretch forming simulator (SFS) test and the bending under tension (BUT) test. Various deformation fracture modes are analyzed, and the range of usability of the criterion is identified.

A Primer on Building a Hardware in the Loop Simulation and Validation for a 6X4 Tractor Trailer Model

This research was to model a 6×4 tractor-trailer rig using TruckSim and simulate severe braking maneuvers with hardware in the loop and software in the loop simulations. For the hardware in the loop simulation (HIL), the tractor model was integrated with a 4s4m anti-lock braking system (ABS) and straight line braking tests were conducted. In developing the model, over 100 vehicle parameters were acquired from a real production tractor and entered into TruckSim. For the HIL simulation, the hardware consisted of a 4s4m ABS braking system with six brake chambers, four modulators, a treadle and an electronic control unit (ECU). A dSPACE simulator was used as the “interface” between the TruckSim computer model and the hardware.

Design Challenges in the Development of a Large Vehicle Inertial Measurement System

The (Vehicle Inertia Parameter Evaluation Rig) VIPER II is a full vehicle mass and inertia parameter measurement machine. The VIPER II expands upon the capabilities of its predecessor and is capable of measuring vehicles with a mass of up to 45,360 kg (100,000 lb), an increase in capacity of 18,100 kg (40,000 lb). The VIPER II also exceeds its predecessor in both the length and width of vehicles it can measure. The VIPER II's maximum vehicle width is 381 cm (150 in) an increase of 76 cm (30 in) and maximum distance from the vehicle CG to the outer most axle is 648 cm (255 in) an additional 152 cm (60 in) The VIPER II is capable of performing measurements including vehicle CG height, pitch, roll, and yaw moments of inertia and the roll/yaw cross product of inertia. While being able to measure both heavier and larger vehicles, the VIPER II is designed to maintain a maximum error of 3% for all inertia measurements and 1% for CG height.

Calibration of Electrochemical Models for Li-ion Battery Cells Using Three-Electrode Testing

Electrochemical models of lithium ion batteries are today a standard tool in the automotive industry for activities related to the computer-aided engineering design, analysis, and optimization of energy storage systems for electrified vehicles. One of the challenges in the development or use of such models is the need of detailed information on the cell and electrode geometry or properties of the electrode and electrolyte materials, which are typically unavailable or difficult to retrieve by end-users. This forces engineers to resort to “hand-tuning” of many physical and geometrical parameters, using standard cell-level characterization tests. This paper proposes a method to provide information and data on individual electrode performance that can be used to simplify the calibration process for electrochemical models.

A Numerical Model for Piston Pin Lubrication in Internal Combustion Engines

As the piston pin works under significant mechanical load, it is susceptible to wear, seizure, and structural failure, especially in heavy duty internal combustion engines. It has been found that the friction loss associated with the pin is comparable to that of the piston, and can be reduced when the interface geometry is properly modified. However, the mechanism that leads to such friction reduction, as well as the approaches towards further improvement, remain unknown. This work develops a piston pin lubrication model capable of simulating the interaction between the pin, the piston, and the connecting rod. The model integrates dynamics, solid contact, oil transport, and lubrication theory, and applies an efficient numerical scheme with second order accuracy to solve the highly stiff equations. As a first approach, the current model assumes every component to be rigid.

Identification of True Stress-Strain Curve of Thermoplastic Polymers under Biaxial Tension

This article is concerned with identification of true stress-strain curve under biaxial tension of thermoplastic polymers. A new type of biaxial tension attachment was embedded first in a universal material test machine, which is able to transform unidirectional loading of the test machine to biaxial loading on the specimen with constant velocity. Cruciform specimen geometry was optimized via FE modeling. Three methods of calculating true stress in biaxial tension tests were compared, based on incompressibility assumption, linear elastic theory and inverse engineering method, respectively. The inverse engineering method is more appropriate for thermoplastic polymers since it considers the practical volume change of the material during biaxial tension deformation. The strategy of data processing was established to obtain biaxial tension true stress-strain curves of different thermoplastic polymers.

On-Board Particulate Filter Failure Prevention and Failure Diagnostics Using Radio Frequency Sensing

The increasing use of diesel and gasoline particulate filters requires advanced on-board diagnostics (OBD) to prevent and detect filter failures and malfunctions. Early detection of upstream (engine-out) malfunctions is paramount to preventing irreversible damage to downstream aftertreatment system components. Such early detection can mitigate the failure of the particulate filter resulting in the escape of emissions exceeding permissible limits and extend the component life. However, despite best efforts at early detection and filter failure prevention, the OBD system must also be able to detect filter failures when they occur. In this study, radio frequency (RF) sensors were used to directly monitor the particulate filter state of health for both gasoline particulate filter (GPF) and diesel particulate filter (DPF) applications.

High-Fidelity Modeling and Prediction of Hood Buffeting of Trailing Automobiles

The importance of fluid-structure interaction (FSI) is of increasing concern in automotive design criteria as automobile hoods become lighter and thinner. This work focuses on computational simulation and analysis of automobile hoods under unsteady aerodynamic loads encountered at typical highway conditions while trailing another vehicle. These driving conditions can cause significant hood vibrations due to the unsteady loads caused by the vortex shedding from the leading vehicle. The study is carried out using coupled computational fluid dynamics (CFD) and computational structural dynamics (CSD) codes. The main goal of this work is to characterize the importance of fluid modeling fidelity to hood buffeting response by comparing fluid and structural responses using both Reynolds-Averaged Navier-Stokes (RANS) and detached eddy simulation (DES) approaches. Results are presented for a sedan trailing another sedan.

CoQ Tradeoffs in Manufacturing Process Improvement and Inspection Strategy Selection: A Case Study of Welded Automotive Assemblies

In today's highly competitive automotive markets manufacturers must provide high quality products to survive. Manufacturers can achieve higher levels of quality by changing or improving their manufacturing process and/or by product inspection where many strategies with different cost implications are often available. Cost of Quality (CoQ) reconciles the competing objectives of quality maximization and cost minimization and serves as a useful framework for comparing available manufacturing process and inspection alternatives. In this paper, an analytic CoQ framework is discussed and some key findings are demonstrated using a set of basic inspection strategy scenarios. A case of a welded automotive assembly is chosen to explore the CoQ tradeoffs in inspection strategy selection and the value of welding process improvement. In the assembly process, many individual components are welded in series and each weld is inspected for quality.

HMMWV Axle Testing Methodology to Determine Efficiency Improvements with Superfinished Hypoids

A dynamometer test methodology was developed for evaluation of HMMWV axle efficiency with hypoid gearsets, comparing those having various degrees of superfinish versus new production axles as well as used axles removed at depot maintenance. To ensure real-world applicability, a HMMWV variant vehicle model was created and simulated over a peacetime vehicle duty cycle, which was developed to represent a mission scenario. In addition, tractive effort calculations were then used to determine the maximum input torques. The drive cycle developed above was modified into two different profiles having varying degrees of torque variability to determine if the degree of variability would have a significant influence on efficiency in the transient dynamometer tests. Additionally, steady state efficiency performance is measured at four input pinion speeds from 700-2500 rpm, five input torques from 50 - 400 N⋅m, and two sump temperatures, 80°C and 110°C.

Validation of Real Time Hardware in the Loop Simulation for ESC Testing with a 6×4 Tractor and Trailer Models

The tractor trailer models discussed in this paper were for a real-time hardware-in-the-loop (HIL) simulation to test heavy truck electronic stability control (ESC) systems [1]. The accuracy of the simulation results relies on the fidelity and accuracy of the vehicle parameters used. However in this case where hardware components are part of the simulation, their accuracy also affects the proper working of the simulation and ESC unit. Hence both the software and hardware components have to be validated. The validation process discussed in this paper is divided into two sections. The first section deals with the validation of the TruckSim vehicle model, where experimental data is compared with simulation results from TruckSim. Once the vehicle models are validated, they are incorporated in the HIL simulation and the second section discusses the validation of the whole HIL system with ESC.

Modeling the Spark Ignition Engine Warm-Up Process to Predict Component Temperatures and Hydrocarbon Emissions

In order to understand better the operation of spark-ignition engines during the warm-up period, a computer model had been developed which simulates the thermal processes of the engine. This model is based on lumped thermal capacitance methods for the major engine components, as well as the exhaust system. Coolant and oil flows, and their respective heat transfer rates are modeled, as well as friction heat generation relations. Piston-liner heat transfer is calculated based on a thermal resistance method, which includes the effects of piston and ring material and design, oil film thickness, and piston-liner crevice. Piston/liner crevice changes are calculated based on thermal expansion rates and are used in conjunction with a crevice-region unburned hydrocarbon model to predict the contribution to emissions from this source.

The practical and proven use of computers in forming technology include: CAD/CAM for die making; transfer of geometric data from the customer's CAD/CAM system to that of the supplier and vice versa; application of artificial intelligence and expert systems for part and process design; simulation of metal flow to eliminate forging defects; prediction and optimization of process variables; and analysis of stresses in dies as well as prevention of premature die failure. Intelligent use of this information can lead to significant gains in product quality and productivity. This paper presents three examples of application of process simulation to forming : rolling, ring rolling and forging.

On the Nature of Particulate Emissions from DISI Engines at Cold-Fast-Idle

Particulate emissions from a production gasoline direct injection spark ignition engine were studied under a typical cold-fast-idle condition (1200 rpm, 2 bar NIMEP). The particle number (PN) density in the 22 to 365 nm range was measured as a function of the injection timing with single pulse injection and with split injection. Very low PN emissions were observed when injection took place in the mid intake stroke because of the fast fuel evaporation and mixing processes which were facilitated by the high turbulent kinetic energy created by the intake charge motion. Under these conditions, substantial liquid fuel film formation on the combustion chamber surfaces was avoided. PN emissions increased when injection took place in the compression stroke, and increased substantially when the fuel spray hit the piston.

Semitrailer Torsional Stiffness Data for Improved Modeling Fidelity

Vehicle dynamics models employed in heavy truck simulation often treat the semitrailer as a torsionally rigid member, assuming zero deflection along its longitudinal axis as a moment is applied to its frame. Experimental testing, however, reveals that semitrailers do twist, sometimes enough to precipitate rollover when a rigid trailer may have remained upright. Improving the model by incorporating realistic trailer roll stiffness values can improve assessment of heavy truck dynamics, as well as an increased understanding of the effectiveness of stability control systems in limit handling maneuvers. Torsional stiffness measurements were conducted by the National Highway Traffic Safety Administration (NHTSA) for eight semitrailers of different types, including different length box vans, traditional and spread axle flat beds, and a tanker.

Oil Transport from Scraper Ring Step to Liner at Low Engine Speeds and Effect of Dimensions of Scraper Ring Step

In gasoline engines, a scraper ring with a step on the bottom outer edge is widely used as a second ring. However, there lacks a fundamental understanding on the effects of this feature and its dimensions on oil transport. Inspired by observations from visualization experiments, this work combining computational fluid dynamics (CFD) and theoretical analysis shows that oil can be trapped in the space bordered by a second ring step and the chamfer of a piston third land. The trapped oil can be released to a liner when the piston is approaching the top dead center (TDC). This additional oil on the liner becomes a potential source of oil consumption. Such oil transport has been observed at typically less than 1500rpm. Since road vehicles often operate in this speed range, the newly-observed oil trapping and release can be closely associated with oil consumption in gasoline engines. In this work, a comprehensive study on oil trapping and release will be demonstrated.

The Effect of Operating Conditions at Idle in the S.I. Engine

A gasoline engine with an electronically controlled fuel injection system has substantially better fuel economy and lower emissions than a carburetted engine. In general, the stability of engine operation is improved with fuel injector, but the stability of engine operation at idle is not improved compared with a carburetted gasoline engine. In addition, the increase in time that an engine is at idle due to traffic congestion has an effect on the engine stability and vehicle reliability. Therefore, in this research, we will study the influence of fuel injection timing, spark timing, dwell angle, and air-fuel ratio on engine stability at idle.

Early Spray Development in Gasoline Direct-Injected Spark Ignition Engines

The characteristics of the early development of fuel sprays from pressure swirl atomizer injectors of the type used in direct injection gasoline engines is investigated. Planar laser-induced fluorescence (PLIF) was used to visualize the fuel distribution inside a firing optical engine. The early spray development of three different injectors at three different fuel pressures (3, 5, and 7 MPa) was followed as a function of time in 30 μsec intervals. Four phases could be identified: 1) A delay phase between the rising edge of the injection pulse and the first occurrence of fuel in the combustion chamber, 2) A solid jet or pre-spray phase, in which a poorly atomized stream of liquid fuel during the first 150 μsec of the injection. 3) A wide hollow cone phase, separation of the liquid jet into a hollow cone spray once sufficient tangential velocity has been established and 4) A fully developed spray, in which the spray cone angle is narrowed due to a low pressure zone at the center.

Application of Model Fuels to Engine Simulation

To address the growing need for detailed chemistry in engine simulations, new software tools and validated data sets are being developed under an industry-funded consortium involving members from the automotive and fuels industry. The results described here include systematic comparison and validation of detailed chemistry models using a wide range of fundamental experimental data, and the development of software tools that support the use of detailed mechanisms in engineering simulations. Such tools include the automated reduction of reaction mechanisms for targeted simulation conditions. Selected results are presented and discussed.

Engine and Load Torque Estimation with Application to Electronic Throttle Control

Electronic throttle control is increasingly being considered as a viable alternative to conventional air management systems in modern spark-ignition engines. In such a scheme, driver throttle commands are interpreted by the powertrain control module together with many other inputs; rather than directly commanding throttle position, the driver is now simply requesting torque - a request that needs to be appropriately interpreted by the control module. Engine management under these conditions will require optimal control of the engine torque required by the various vehicle subsystems, ranging from HVAC, to electrical and hydraulic accessories, to the vehicle itself. In this context, the real-time estimation of engine and load torque can play a very important role, especially if this estimation can be performed using the same signals already available to the powertrain control module.
