Customized and Market Specific Thermal Robust Clutch System Solution

The goal of reducing fuel consumption and CO2-Emission is leading to turbo-charged combustion engines that deliver high torque at low speeds (down speeding). To meet NVH requirements damper technologies such as DMF (Dual Mass Flywheel) are established, leading to reduced space for the clutch system. Specific measures need to be considered if switching over from SMF (Single Mass Flywheel) to DMF [8]. Doing so has an impact on thermal behavior of the clutch system, for example due to reduced and different distribution of thermal masses and heat transfer to the surroundings. Taking these trends into account, clutch systems within vehicle powertrains are facing challenges to meet requirements e.g. clutch life, cost targets and space limitation. The clutch development process must also ensure delivery of a clutch system that meets requirements taking boundary conditions such as load cycles and driver behavior into account.

Design and Development of Lightweight Pivot Arm Using Austempered Ductile Iron (ADI) for Heavy Commercial Vehicles

In a current competitive automotive market, weight and cost optimization is the need of an hour. Therefore it is important to explore use of alternative material which has less weight, low manufacturing cost and better strength. This paper presents methodology to achieve cost & weight reduction through use of Austempered Ductile Iron (ADI) instead of alloy forging. ADI casting has lower density, physical properties at par with alloy forgings and lower manufacturing cost. Pivot arm is the one of the critical component of twin axle steering system which transfers the hydraulic torque from steering gearbox to second forward axle via linkage system. In order to design lightweight pivot arm, existing chromium alloy steel material is replaced with the Austempered ductile iron (ADI). Pivot arm is designed and validated digitally as well as bench test and results are found to be meeting cost and weight targets.

Machine Learning based Operation Strategy for EV Vacuum Pump

In an automotive braking system, Vacuum pump is used to generate vacuum in the vacuum servo or brake booster in order to enhance the safety and comfort to the driver. The vacuum pump operation in the braking system varies from conventional to electric vehicles. The vacuum pump is connected to the alternator shaft or CAM shaft in a conventional vehicle, operates continuously at engine speed and supplies continuous vacuum to the brake servo irrespective of vacuum requirement. To sustain continuous operation, these vacuum pumps are generally oil cooled. Whereas in electric vehicles, the use of a motor-driven vacuum pump is very much needed for vacuum generation as there is no engine present. Thus, with the assistance of an electronic control unit (ECU), the vacuum pump can be operated only when needed saving a significant amount of energy contributing to fuel economy and range improvement and emission reduction.

Digital Approach for Dynamic Balancing of Three Cylinder Gasoline Engine Crank-Train

Because of ever increasing demand for more fuel efficient engines with lower manufacturing cost, compact design and lower maintenance cost, OEM’s prefer three cylinder internal combustion engine over four cylinder engine for same capacity, though customer demands NVH characteristics of a three cylinder engines to be in line with four cylinder engine. Crank-train balancing plays most vital role in NVH aspects of three cylinder engines. A three cylinder engine crankshaft with phase angle of 120 degrees poses a challenge in balancing the crank train. In three-cylinder engines, total sum of unbalanced inertia forces occurring in each cylinder will be counterbalanced among each other. However, parts of inertia forces generated at No.1 and No. 3 cylinders will cause primary and secondary resultant moments about No. 2 cylinder. Conventional method of designing a dynamically balanced crank train is time consuming and leads to rework during manufacturing.

The current focus in automotive industry is to reduce the weight of the automotive parts and components without compromising with its static and dynamic mechanical properties. This weight reduction imparts fuel efficiency with added advantages. High-Strength Low Alloy steel (HSLA) offers optimum combination of ductility, monotonic and cyclic mechanical properties. Small commercial vehicles (SCVs) are the drivers of a major part of India’s indirect economy, providing the most efficient means of transport. With the introduction of BS-VI norms, some major overhauls have been done to the SCV models to meet BS VI norms in challenging timeline for early market entry. This forced to automotive designers towards challenge of cost competitiveness as well as refinement level to survive in this competitive market. This paper explains the systematic approach used to overcome challenges of higher tactile vibrations, higher in-cab noise because of BS VI requirement in 2 cycle engine required for small commercial vehicle. The solutions were need to be worked out without compromising the other performance attributes like total cost of ownership, fuel economy, ease of servicing and cost effectiveness.

Modelling of Internal Manifold Flow Distribution in PEMFC

In a Polymer Electrolyte Membrane Fuel Cell (PEMFC) uniform reaction rate is very crucial to obtain maximum performance and to maintain the life of the cells. In PEMFC stack manifold plays an important role in maintaining uniform flow distribution of reactants (hydrogen, air and coolant) to the cells. Many studies have been carried out for examining the effect of manifold on flow distribution and pressure drop. Most studies are limited to small scale level (5 to 10 kW stack). This paper describes large scale fuel cell stack manifold design, flow distribution and pressured contours which is suitable for automotive vehicles (30 to 50 kW). The design consists of simplified scaled up fuel cell stack with cells connected in the series. Modelled the effect of internal manifold geometry of the fuel cell stack on pressure and flow distribution to the cells.

Simulink Model for SoC Estimation using Extended Kalman Filter

State of Charge (SoC) estimation of battery plays a key role in strategizing the power distribution across the vehicle in Battery Management System. In this paper, a model for SoC estimation using Extended Kalman Filter (EKF) is developed in Simulink. This model uses a 2nd order Resistance-Capacitance (2RC) Equivalent Circuit Model (ECM) of Lithium Ferrous Phosphate (LFP) cell to simulate the cell behaviour. This cell model was developed using the Simscape library in Simulink. The parameter identification experiments were performed on a new and a used LFP cell respectively, to identify two sets of parameters of ECM. The cell model parameters were identified for the range of 0% to 100% SoC at a constant temperature and it was observed that they vary as a function of SoC. Hence, variable resistance and capacitance blocks are used in the cell model so that the cell parameters can vary as a function of SoC.

In recent years, there has been a rapid growing demand for laser brazing in the transportation industry for automotive-Body in White (BIW), steel sheet assembly. Implementation of laser brazing is aimed primarily to improve productivity, quality of joints and cost. Laser brazing works by filling the opening amongst two substrates by melting the filler wire with the help of laser beam (used as a heat source), whereas in conventional resistance spot welding, contacting metal surface points are joined by the heat obtained from resistance to electric current. BIW is essentially a welded metal structure which is meant to provide durability and crashworthiness to the vehicle and is conventionally assembled using resistance spot welding process. The BIW structure comprises of various steel grades having varying thicknesses, compositions, microstructures and mechanical properties.

Corrosion Simulation Tests: Analysis and Improvement of Corrosion Resistance for Automotive Components

Corrosion testing and simulation has played a critical role in the development of corrosion resistant automobiles. Much has been learned over a period of time with respect to the automotive corrosion protection and its assessment. A range of coatings and platings are being used in the automotive sector. In this field of application, designs are very complex and focus is on enhanced vehicle level corrosion protection, given the high corrosion warranty costs. The objective of the present study was to develop a electrochemical test method to rapidly and quantitatively screen the corrosion performance of automotive coating systems. The present study compares electrochemical results obtained using a linear polarization resistance (LPR) to results obtained via the standard ASTM B117 salt spray test. Salt spray tests were done on a separate series of these coating systems according to ASTM B117, and the results were ranked from 10 (excellent performance) to 1 (very poor performance).

Tangentially Mounted Inserts: A Good Avenue for Recycle

Recycle, Reuse, Repair have become a mantra today for cost reduction. More importantly it reduces the demand of natural resources and helps protect environment. There are many ways in which cutting tools can be recycled. Some examples are used up extra long drill [1] and used up crankshaft grinding wheel [2]. Used up indexable inserts can also be reused by grinding a groove to remove the blunt/dull portion [3], selecting an application where the unused portion of a large cutting edge can be put to reuse [4], reuse by grinding a corner radius to remove the blunt/dull portion [5]. This article explains the concept of reuse of used up tangentially mounted plain inserts and shows that such mounting is best suited for the recycling of indexable inserts and can substantially reduce the tool cost. This recycle can reduce the consumption by almost 50% or more depending on the nature of dullness of insert during the initial use. Conserving natural resources is therefore a good possibility.

Radiated Noise Reduction in a Single Cylinder Direct Injection (DI) Naturally Aspirated (NA) Engine

Small goods carrier and passenger vehicles powered by Naturally Aspirated (NA) Direct Injection (DI) diesel engines are popular in Indian automobile market. However, they suffer from inherently high radiated noise and poorly perceived sound quality. This paper documents the steps taken to reduce the radiated noise level from such an engine through structural modifications of major noise radiating components identified in the sound power analysis. The work is summarized as follows; Baseline radiated noise measurements of power train and identification of major noise sources through sound intensity mapping and noise source ranking (NSR) in an Engine Noise Test Cell (ENTC) Design modifications for identified major sources in engine structure Vehicle level assessment of the radiated noise in a Vehicle Semi-Anechoic Chamber (VSAC) for all the design modifications. A reduction of 7 dB at hot idle and 4 - 8 dB in loaded speed sweep conditions was observed with the recommended modifications.

Thermal Management in Engine Compartment for Efficient Working of the Intercooler on a Rear Engine Vehicle

This paper is related to a vehicle with rear engine which is turbo charged and inter cooled. Due to packaging constraints the intercooler was placed in front of turbocharger and was exposed to hot air radiated out from the turbo charger. This was in turn reducing the efficiency of the intercooler. In such scenario, it is essential to shield the turbo charger from the intercooler for proper hot air management. Also rear engine vehicles don't have the benefit of ram air affect. This necessitates increasing the air entering in to the core of the intercooler. Both the above mentioned issues associated with such a vehicle was resolved by ensuring that the hot air from turbo-charge is guided away from the intercooler as well as the air flow to Intercooler is increased. Guiding or throwing out the hot air away from Intercooler was done by introducing a heat shield or a baffle between the two.

Optimization of an Air Intake System to Reduce Multiple Whoosh Noises from an Engine

The direct injection common rail technology coupled with variable geometry turbocharger on the modern diesel engine has improved the diesel engine performance (power and torque) greatly as compared to the conventional diesel engine. Diesel engine performance is greatly dependent on the abundant air availability. And it is facilitated by Variable Geometry Turbocharger (VGT) in modern engines. The engines with variable geometry turbocharger offer quick response to the demand in various driving conditions especially in transient driving conditions. During transient driving conditions, the air intake system experiences a rapid air flow pressure and velocity changes. The pressure differentials across air intake system during transient events allow flow direction changes in the system. This kind of phenomenon generates unusual “Multiple Whoosh” noises in the air intake system of the sport utility vehicle engine.

Effect of Normalizing Heat Treatment on Material and Mechanical Properties of High Strength Steel Tube for Lift axle of Commercial Vehicles

Lift axles of heavy commercial vehicles are deployed to handle increased payload. These axles of Commercial vehicles are made of low alloy carbon steel materials. Lift axles are designed in hollow condition for weight reduction opportunity. Two types of tube materials are used for the manufacturing of lift axles. These are either Cold Drawn Seamless (CDS) tubes or Hot Finished Seamless (HFS) tube material. The vanadium micro-alloyed steel grade, 20MnV6 is an excellent choice for the manufacturing of lift axles. The 20MnV6 has favorable mechanical properties for lift axles and also offers good weldability. However, lift axles made of 20MnV6 when manufactured in hot-finished condition, shows significant scatter in terms of durability performance. This requires further heat treatment of 20MnV6 to be deployed for reducing the scatter in the material properties to reduce scatter in durability performance and thus increasing the reliability of the lift axles.

The growing demand for light-weighting has culminated into numerous designs of rear twist beam suspension systems. However these designs drive their design flexibility by incorporating multiple welding joints into the suspension system. Welding joints helps in designing complex automotive systems. However, these welding joints bring in weak points as welding process itself degrades parent material and introduces areas with high tensile residual stresses. These areas with tensile residual stresses are susceptible to undergo fatigue failure. Thus, there is a need to improve welding process to mitigate harmful tensile residual stresses.

This paper summarizes the approach towards the process of computational simulation of the intake system and its experimental investigation. It is an important aspect to improve breathing of the diesel engines for performance, torque smoothening and emissions. This can be achieved by optimizing intake system parameters such as plenum volume, diameters, length of ports & runners, etc., which directly correlates the volumetric efficiency, thereby the performance of the engine. Keeping the objective of improving volumetric efficiency to achieve low-end performance, the intake system design optimization has been done on a twin cylinder, four cycle, compression ignition, In-Direct Injection (IDI) engine. For the simpler intake system, the primary pipe length & diameter can be calculated by mathematical formula applying Helmholtz Resonator principle. But, for a complex intake system, simulation software is used here.

Hole Expansion Characteristics of Advanced High Strength Steel (AHSS) Grades and Their Effects on Manufacturability in Automotive Industry

Currently, automotive industries are using Advanced High-Strength Steels (AHSS) sheet grades to achieve key requirements like light weighting and improved crash performance. But forming of AHSS grades becomes key challenge due to its lesser ductility and edge fracturing tendency during forming. In general, most of the automotive components undergoes shearing operations like blanking and punching which affects the edge ductility of the steel. AHSS grades possess limited edge ductility compared with conventional steel grades which results in edge fracturing due to tensile strain during stretch flanging operation. Stretch flange-ability is an important formability characteristic, which aids in material selection to avoid edge fracturing of complex shaped parts. Material with better stretch flange-ability possess better edge ductility and hence perform better in stretch flanging of sheet metal.

Tire plays an important role in frontal impacts as it acts as a load path to transfer loads from barrier to side sill or rocker panels of passenger vehicles. In order to achieve better correlation and more reliable predictions of vehicle crash performance in CAE simulations, modeling techniques are continuously getting refined with detailed representation of vehicle components in full vehicle crash simulations. In this study, detailed tire modeling process is explored to represent tire dynamic stiffness more accurately in frontal impact crash simulations. Detailed representation of tire internal components such as steel belts, body plies, steel beads along with rubber tread and sidewall portion have been done. Passenger car tubeless radial tire was chosen for this study. Initially, quasi-static tensile coupon tests were carried out in both longitudinal and lateral direction of tread portion of tire.
