A Custom Integrated Circuit with On-chip Current-to-Digital Converters for Active Hydraulic Brake System

This paper presents a custom integrated circuit (IC) on which circuit functions necessary for “Active Hydraulic Brake (AHB) system” are integrated, and its key component, “Current-to-Digital Converter” for solenoid current measurement. The AHB system, which realizes a seamless brake feeling for Antilock Brake System (ABS) and Regenerative Brake Cooperative Control of Hybrid Vehicle, and the custom IC are installed in the 4th-generation Prius released in 2015. In the AHB system, as linear solenoid valves are used for hydraulic brake pressure control, high-resolution and high-speed sensing of solenoid current with ripple components due to pulse width modulation (PWM) is one of the key technologies. The proposed current-to-digital converter directly samples the drain-source voltage of the sensing DMOS (double-diffused MOSFET) with an analog-to-digital (A/D) converter (ADC) on the IC, and digitizes it.

Experimental Demonstration of Smart Charging and Vehicle-to-Home Technologies for Plugin Electric Vehicles Coordinated with Home Energy Management Systems for Automated Demand Response

In this paper, we consider smart charging and vehicle-to-home (V2H) technologies for plugin electric vehicles coordinated with home energy management systems (HEMS) for automated demand response. In this system, plugin electric vehicles automatically react to demand response events with or without HEMS’s coordination, while vehicles are charged and discharged (i.e., V2H) in appropriate time slots by taking into account demand response events, time-ofuse rate information, and users’ vehicle usage plan. We introduce three approaches on home energy management: centralized energy control, distributed energy control, and coordinated energy control. We implemented smart charging and V2H systems by employing two sets of standardized communication protocols: one using OpenADR 2.0b, SEP 2.0, and SAE standards and the other using OpenADR 2.0b, ECHONET Lite, and ISO/IEC 15118.

Ride Comfort Analysis Considering Suspension Friction with Series Rigidity

A dynamics model considering series rigidity was constructed to examine suspension friction, which has a major effect on ride comfort on paved roads. The friction characteristics of the bushings, ball joints, and shock absorbers are expressed with series elastic elements such as arm rigidity and the spring constant of the oil seals. It was confirmed that the calculated values for the overall spring constant and damping coefficient of the suspension virtually matched values measured in a 4-post shaker test. In addition, the results of analysis using this dynamics model confirmed that the degree of friction affects both the damping coefficient and the spring constant of the suspension, especially when the series rigidity is high. Also highly rigid friction has an adverse effect on sprung motion in frequency ranges above 15 Hz. After suspension enhancements were adopted based on these findings, 4-post shaker tests confirmed that sprung motion above 2 Hz improved..

Development of a Highly Anti-Corrosive Organic-Inorganic Hybrid Paint

A highly anti-corrosive organic-inorganic hybrid paint for automotive steel parts has been developed. The inorganic component included in the paint is silicon dioxide (SiO2), which has the capability to passivate zinc. By application of the paint on a trivalent chromatetreated zinc-plated steel sheet or a trivalent chromate-treated zinc-nickel-plated steel sheet, high anti-corrosion protection can be provided to steel materials. Particularly in the case of application over a zinc-nickel-plated steel sheet, 0 mm corrosion depth after a cyclic corrosion test (CCT) of 450 cycles was demonstrated.

Development of Fracture Model for Laser Screw Welding

This paper describes the development of a fracture finite element (FE) model for laser screw welding (LSW) and validation of the model with experimental results. LSW was developed and introduced to production vehicles by Toyota Motor Corporation in 2013. LSW offers superb advantages such as increased productivity and short pitch welding. Although the authors had previously developed fracture FE models for conventional resistance spot welding (RSW), a fracture model for LSW has not been developed. To develop this fracture model, many comprehensive experiments were conducted. The results revealed that LSW had twice as many variations in fracture modes compared to RSW. Moreover, fracture mode bifurcations were also found to result from differences in clearance between welded plates. In order to analyze LSW fracture phenomena, detailed FE models using fine hexahedral elements were developed.

Development of Multi Stage Hybrid Transmission

Toyota Motor Corporation developed the Multi Stage Hybrid System for the Lexus flagship LC500h coupe with the aim of achieving an excellent balance between fuel economy and acceleration performance. The Multi Stage Hybrid Transmission used in this new hybrid system includes a shift device located immediately after the power split device and motor. Compared with previous hybrid systems, acceleration performance is improved by increasing the driving force at low and medium vehicle speeds in lower gears, fuel economy and heat management performance are improved by reducing electrical loss by selecting the optimal gear depending on the driving state. The Multi Stage Hybrid Transmission uses a shift device with a wide gear ratio range to maximize both fuel economy and acceleration performance. The transmission was designed to achieve the appropriate size to be mounted in a new platform, as well as class-leading low noise levels for adoption in luxury vehicles.

Measurement of Oil Film Pressure in the Main Bearings of an Operating Engine Using Thin-Film Sensors

We developed a technique to measure oil film pressure distribution in engine main bearings using thin-film pressure sensors. The sensor is 7μm in thickness, and is processed on the surface of an aluminum alloy bearing. In order to increase the durability of the sensor, a layer of MoS2 and polyamide-imide was coated on thin-film sensors. This technique was applied to a 1.4L common-rail diesel engine operated at a maximum speed of 4,500r/min with a 100Nm full load, and the oil film pressure was monitored while the engine was operating. The measured pressure was compared with calculations based on hydrodynamic lubrication (HL) theory.

Tire and Road Input Modeling for Low-Frequency Road Noise Prediction

This paper presents a modeling method for prediction of low-frequency road noise in a steady-state condition where rotating tires are excited by actual road profile undulation input. The proposed finite element (FE) tire model contains not only additional geometric stiffness related to inflation pressure and axle load but also Coriolis force and centrifugal force effects caused by tire rotation for precise road noise simulation. Road inputs act on the nodes of each rib in the contact patch of the stationary tire model and move along them at the driving velocity. The nodes are enforced to displace in frequency domain based on the measured road profile. Tire model accuracy was confirmed by the spindle forces on the rotating chassis drum up to 100Hz where Coriolis force effect should be considered. Full vehicle simulation results showed good agreement with the vibration measurement of front/rear suspension at two driving velocities.

Verification of ASSTREET Driver-Agent Model by Collaborating with the Driving Simulator

This paper proposes a novel method of verifying comprehensive driver model used for the evaluation of driving safety systems, which is achieved by coupling the traffic simulation and the driving simulator (DS). The method consists of three-step procedure. In the first step, an actual driver operates a DS vehicle in the traffic flow controlled by the traffic simulation. Then in the next step, the actual driver is replaced by a driver model and the surrounding vehicle maneuvers are replayed using the recorded data from the first step. Then, the maneuver by the driver model is compared directly with the actual driver's maneuver along the simulation time steps.

Development of High Level Modeling Method for Rapid Modeling Process

A novel plant modeling method called High Level Modeling (HLM) to design and develop control-oriented plant model is introduced. The HLM method is specifically designed to expose the design intention at physics level of a target physical system in a straightforward manner so that plant models can be efficiently understood and peer-reviewed from the physical standpoint. The method also enables construction of system equations from the design information based on simple formal rules which guarantees conservation laws. To show the effectiveness of the HLM approach through a concrete use case, it is applied to turbocharger radial compressor modeling, and analysis on the model equations is performed by deriving compressor speed lines and efficiency.

Hierarchical Accumulative Validation of Executable Control Specifications

The application of Model-Based Development (MBD) techniques for automotive control system and software development have become standard processes due to the potential for reduced development time and improved specification quality. In order to improve development productivity even further, it is imperative to introduce a systematic Verification and Validation (V&V) process to further minimize development time and human resources while ensuring control specification quality when developing large complex systems. Traditional methods for validating control specifications have been limited by control specification scale, structure and complexity as well as computational limitations restricting their application within a systematic model-based V&V process. In order to address these issues, Toyota developed Hierarchical Accumulative Validation (HAV) for systematically validating functionally structured executable control specifications.

Development of High-Performance Driving Simulator

A number of active safety systems are already developed to support drivers’ decision and action to help avoid accidents, but further enhancement of those active safety systems cannot be accomplished without increasing our understanding on driver behaviors and their interaction with vehicle systems. For this reason, a state-of-art driving simulator (DS) has been developed that creates very realistic scenarios as a means of realizing these requirements. The DS consists of a simulator cabin, turntable (inside the dome), a 6-DOF hexapod system, shakers (vehicle vertical vibration actuators), and a motion system capable of moving 35 meters longitudinally and 20 meters laterally. The system is also capable of projecting images of actual city streets and highways onto a 360° spherical screen inside of the dome. As a result, the DS is able to reproduce a driving environment that is very similar to real driving.

Toyota has developed a new Hybrid (HV) transaxle P810 for Mid-Size SUVs to improve fuel efficiency and power performance. The transaxle was developed based on Toyota's new development strategy - Toyota New Global Architecture (TNGA). By adopting technologies to shorten overall length of the transaxle, installation into the same engine compartment of Mid-Size sedans have been realized while also improving the motor output. This paper will introduce technologies regarding the new mount structure for shortening overall length, and furthermore, noise reduction related to this mount structure.

Development of Engine Lubrication System with New Internal Gear Fully Variable Discharge Oil Pump

Over the past decades, the automotive industry has made significant efforts to improve engine fuel economy by reducing mechanical friction. Reducing friction under cold conditions is becoming more important in hybrid vehicle (HV) and plug-in hybrid vehicle (PHV) systems due to the lower oil temperatures of these systems, which results in higher friction loss. To help resolve this issue, a new internal gear fully variable discharge oil pump (F-VDOP) was developed. This new oil pump can control the oil pressure freely over a temperature range from -10°C to hot conditions. At 20°C, this pump lowers the minimum main gallery pressure to 100 kPa, thereby achieving a friction reduction effect of 1.4 Nm. The developed oil pump achieves a pressure response time constant of 0.17 seconds when changing the oil pressure from 120 kPa to 200 kPa at a temperature of 20°C and an engine speed of 1,600 rpm.

Development of Reduction Method for Whirl Noise on Turbocharger

The whirl noise on turbochargers is generated by the self-induced vibration of the oil film in the bearing system. The noise is characterized by its frequency behavior that doesn't increase proportionately to the turbo shaft speed. It tends to be felt annoying. In this paper, to improve the whirl vibration, a statistical analysis approach was applied to the bearing specifications. The results from experiments showed that the bearing clearances played an important role in the reduction of the whirl vibration. To further investigate into this phenomenon, the shaft oscillation behavior was measured. And a vibration simulation program for the turbocharger bearing system was also developed.

Numerical Analysis of Flow in the Induction System of an Internal Combustion Engine -Multi-Dimensional Calculation Using a New Method of Lines

Multi-dimensional code has been developed to simulate the effect of geometry on mass flow rate and flow pattern in the induction system of an internal combustion engine. The unsteady compressible Navier-Stokes equations in general curvilinear coordinates are solved by a new method of lines. In the method of lines, the governing equations are spatially discretized by a finite difference approximation and the resulting system of ordinary differential equations is integrated. As a time integration scheme, we newly propose to use the rational Runge-Kutta scheme in order to efficiently simulate the flows in the induction system. The domain-decomposition technique is introduced so that body-fitted structured grid can be easily generated for such complex geometry as a real intake port shape. The present code is applied to 2 and 3 dimensional steady flows in intake port/cylinder assembly with a valve.

Whinning gear noise(final gear noise), one of the causes for automobile interior noise is due to the exciting force of final gear kit and as a general countermeasure for this problem, a reduction of resonance level in transfer system and better meshing of gears have been utilized. However,vibration characteristics of final gear unit have not been considered much in this case. Authors have executed impacting test on final gear unit and confirmed its vibration characteristics. Based on this fact,vibration model consisting of bearings and gears spring system was constructed to evaluate vibration characteristics of final gear unit along with the results obtained from final gear unit of front engine,rear drive passenger car.

Exhaust Emissions Simulator for Verification of Extremely Low Emission Measurement Systems

With the support of Horiba and Horiba STEC, Toyota Motor Corporation has developed an exhaust emissions simulator to verify the accuracy of extremely low emissions measurement systems. It can reliably verify the accuracy (correlation) of each SULEV emission measurement system to within 5% under actual conditions. The simulator's method of simulating SULEV gasoline engine cold-start emissions is to inject bottled gases with known concentrations of each emission constituent to the base gas, which is clean exhaust gas from a SULEV vehicle with new fully warmed catalysts. First, the frequencies and dynamic ranges of the SULEV cold-start emissions were analyzed and the method of 2 injecting the bottled gases was considered based on the results of that analysis. A high level of repeatability and accuracy was attained for all injection flow ranges in the SULEV cold-start emission simulation by switching between high-response digital Mass Flow Controllers (MFCs) of different full scales.

Development of Sealing Material Used in the Body Welding Shop

1 The principal characteristics required of sealing materials used in the body shop have focused on their adhesion to oily steel sheets and quick curing performance. Means for attaining these characteristics have been narrowed down to a basic resin system and a curing system. Various techniques have been studied to ensure proper anti-corrosion performance at the sealer application boundaries and thin application areas. They include the addition of anti-corrosion fillers, the provision of conductivity (through electro-deposition), and the application of a micro foam film over the application boundaries. Thus, prospects for attaining the same level of anti-corrosion performance as existing materials have been achieved.

Stereo Vision System for Advanced Vehicle Safety System

In this paper, we will introduce a stereo vision system developed as a sensor for a vehicle's front monitor. This system consists of three parts; namely, a stereo camera that collects video images of the forward view of the vehicle, a stereo ECU that processes its output image, and a near-infrared floodlight for illuminating the front at night. We were able to develop an obstacle detection function for the Pre-Crash Safety System and also a traffic lane detection function for a Lane-Keeping Assist System. Especially in regard to the obstacle detection function, we were able to achieve real-time processing of the disparity image calculations that had formerly required long processing times by using two types of recently developed LSIs.
