Thermal Flow Analysis of Hybrid Transaxle Surface Using Newly-Developed Heat Flux Measurement Method

This research developed a new measurement technology for thermal analysis of the heat radiation from a hybrid transaxle case surface to the air and improved the heat radiation performance. This heat flux measurement technology provides the method to measure heat flux without wiring of sensors. The method does not have effects of wiring on the temperature field and the flow field unlike the conventional methods. Therefore, multipoint measurement of heat flux on the case surface was enabled, and the distribution of heat flux was quantified. To measure heat flux, thermal resistances made of plastic plates were attached to the case surface and the infrared thermography was used for the temperature measurement. The preliminary examination was performed to confirm the accuracy of the thermal evaluation through heat flux measurement. The oil in the transaxle was heated and the amount of heat radiation from the case surface was measured.

The Deep Orange framework is an integral part of the graduate automotive engineering education at Clemson University International Center for Automotive Research (CU-ICAR). The initiative was developed to immerse students into the world of an OEM. For the 6th generation of Deep Orange, the goal was to develop an urban utility/activity vehicle for the year 2020. The objective of this paper is to describe the development of a multimaterial lightweight Body-in-White (BiW) structure to support an all-electric powertrain combined with an interior package that maximizes volume to enable a variety of interior configurations and activities for Generation Z users. AutoPacific data were first examined to define personas on the basis of their demographics and psychographics.

Decoupled 3D Moment Control for Vehicle Motion Using In-Wheel Motors

Vehicles equipped with in-wheel motors are being studied and developed as a type of electric vehicle. Since these motors are attached to the suspension, a large vertical suspension reaction force is generated during driving. Based on this mechanism, this paper describes the development of a method for independently controlling roll and pitch as well as yaw using driving force distribution control at each wheel. It also details the theoretical calculation of a method for decoupling the dynamic motions. Finally, it describes the application of these 3D dynamic motion control methods to a test vehicle and the confirmation of the performance improvement.

This paper describes a new plastic coloring and forming system. The system greatly reduces the time and amount of raw materials necessary for color changes, and eliminates the need for manual cleaning during a color change. This system is well-suited for small-lot production with frequent color changes, as well as for automated production systems. The system is being used by auto parts makers, and is practical in a variety of other fields involved with the coloring and forming of plastics.

Joint PAJ/JAMA Project - Development of a JASO Gasoline Bench Engine Test for Measuring CCDs

Detergent additives in automotive gasoline fuel are mainly designed to reduce deposit formation on intake valves and fuel injectors, but it has been reported that some additives may contribute to CCD formation. Therefore, a standardized bench engine test method for CCDs needs to be developed in response to industry demands. Cooperative research between the Petroleum Association of Japan (PAJ) and the Japan Automobile Manufacturers Association, Inc. (JAMA), has led to the development of a 2.2L Honda engine dynamometer-based CCD test procedure to evaluate CCDs from fuel additives. Ten automobile manufacturers, nine petroleum companies and the Petroleum Energy Center joined the project, which underwent PAJ-JAMA round robin testing. This paper describes the CCD test development activities, which include the selection of an engine and the determination of the optimum test conditions and other test criteria.

A Study of Additive Effects on ATF Frictional Properties Using New Test Methods

A new test machine has been developed which can evaluate vibration due to stick-slip using an actual full-scale clutch pack. Using this machine, a static breakaway friction coefficient measurement test method and a stick-slip test method have been established. Both methods have been shown to provide results which correlate with the results from both a full-scale assembly test and a vehicle shudder evaluation test. The evaluation of the frictional properties of commercial oils using these test methods showed that the static breakaway friction coefficient and the stick-slip properties have generally contradictory performance to each other for automatic transmission. The study of the frictional properties for typical additives and an analysis of the surface of the steel plates with ESCA (Electron Spectroscopy for Chemical Analysis) showed that the frictional properties are significantly affected by the additives adsorbed on the clutch plate sliding surface.

Quantitative Analysis of the Relation between Flame Structure and Turbulence in HCCI Combustion by Two-Dimensional Temperature Measurement

The structure of HCCI (homogeneous charge compression ignition) combustion flames was quantitatively analyzed by measuring the two-dimensional gas temperature distribution using phosphor thermometry. It was found from the relation between a turbulent Reynolds number and Karlovitz number that, when compared with the flame propagation in an S.I. engine, HCCI combustion has a wider flame structure with respect to the turbulence scale. As a result of our experimentation for the influence of low temperature reaction (LTR) using two types of fuel, it was also confirmed that different types of fuel produce different histories of flame kernel structure.

Development of alloy cast iron for press die

This paper describes the development of alloy cast iron that can be used for the cutting edges of the trimming die of a press die. Usually, a block of tool steel or steel casting is inserted at the cutting edge of the trimming die of a press die. However, we unified the structure part and the cutting-edge part of a press die with alloy cast iron. As it can''t bear as the cutting edge in this state, the cutting edge is processed by flame-hardening. After the flame- hardening, we developed the alloy cast iron so that enough hardness may be obtained by natural air cooling. Thereby, the machining of the installation seat of the cutting edge decreased and the expense of dies has been reduced.

Development of open laboratory automation system

We urgently need to develop the next generation of automotive technology to support energy conservation and the global environment. For this we need an advancement of the Laboratory Automation System (LAS). However, restructuring the hardware and software of the LAS requires enormous amounts of time and costs. To solve the problems of the LAS development, we formed a user-vendor working group, which then established the common rules of LAS and IMACS (Integrated Measurement And Control System). IMACS are software-centered rules, characterized by the stratification of LAS and the interface called software parts. So far, we have integrated IMACS into five engineering fields. A total of 11 testing machine vendors participated in the development. We manufactured about 350 software parts and made their specifications openly available. As the next step, we are collecting software parts by deleting redundant functions.

Development of Planar Oxygen Sensor

In preparation for compliance with California's SULEV standard and Euro STAGE 4 standard, which will take effect in 2002 and 2005, respectively, we have developed a laminated planar oxygen sensor. The developed sensor has the following characteristics: high thermal conductivity and superior dielectric characteristic, due to direct joining of the heater element alumina substrate and the sensor element zirconia electrolyte; low heat stress at temperature rise, due to optimized heater design; superior sensor protection from water droplets, and improved sensor response, due to optimized arrangement of intake holes in the sensor cover. With these characteristics, the developed oxygen sensor can be activated in 10 seconds after cold start. This report describes the technologies we used to develop the early-activation oxygen sensor.

Development of Non-Lead-Added Free-Cutting Steel for Automobile Parts

A new, free-cutting steel, hereafter referred to as “non-lead-added free-cutting steel”, has been developed with the intention of replacing currently applied lead containing free cutting steel. The ultimate goal of this project is to provide a new lead-free steel grade that will contribute to the removal of environmentally harmful substances from automobile parts. In this project, we have targeted the development of a material that would demonstrate levels of machinability and other mechanical properties equivalent to those of the conventional free-cutting steel to which sulfur (S), lead (Pb) and calcium (Ca) or combinations, thereof have been added. The fine dispersion of sulfide, modified by adding Mg and Ca, is most effective in enhancing the chip breakability that would otherwise deteriorate due to the absence of lead. The practical application of the non-lead-added free-cutting steel has rendered the goal of total removal of lead from special steel products highly obtainable.

Nylon 6-Clay Hybrid - Synthesis, Properties and Application to Automotive Timing Belt Cover

ϵ-caprolactam was polymerized in the interlayer space of montmorillonite, the clay mineral yielding a nylon-clay hybrid (NCH). X-ray and TEM measurements revealed that each template of the silicate, which was 1 nm thick, was dispersed in the nylon 6 matrix, and that the interlayer distance of clay increased continuously from 1.2 nm for the unintercalated material to 21.4 nm for the intercalated material. Thus, NCH is a polymer-based molecular composite or a nano-composite. NCH contains 1-15 vol% of monolayer clay. Injection-molded NCH showed excellent mechanical properties compared with nylon 6 in terms of tensile strength, tensile modulus and heat resistance. The tensile modulus of NCH was twice that of Nylon 6, and the heat distortion temperature increased from 65°C for nylon 6 to 145°C for the NCH containing only 1.6 vol% of a clay mineral. It was found that such excellent properties of an NCH system was due to the strong ionic interaction between nylon 6 and the silicate layer.

Development of Super Olefin Bumper for Automobiles

The EMT (Elastomer Modified Thermoplastics) currently used in passenger car bumper fascia are limited in retaining low CLTE (Coefficient of Linear Thermal Expansion) and impact resistance, although they are highly rigid, which allows a reduction in weight, and also have high flowability during injection molding. We have developed a new bumper material called “Super Olefin Polymer” using a unique theory based upon a reversal of the current concept. The current polymer design concept of the EMT material is to compound and disperse the EPR (Ethylene Propylene Rubber) into the resin matrix such as polypropylene. We reversed the domain and the matrix, and treated the resin phase as the filler and the elastomer phase as the matrix.

Development of In-cylinder Mixture and Flame Propagation Distribution Measurement Device with Spark Plug Type Sensor

A new method to measure in-cylinder flame propagation and mixture distribution has been developed. The distribution is derived from analyzing the temporal history of flame spectra of CH* and C2*, which are detected by a spark plug type sensor with multi-optical fibers. The validity of this method was confirmed by verifying that the measurement results corresponded with the results of high speed flame visualization and laser induced fluorescence (LIF) measurement. This method was also applied to analysis of cyclic combustion fluctuation on start-up in a direct injection spark ignition (DISI) engine, and its applicability was confirmed.

New ductile cast iron flywheel integrated with gear and its manufacturing process were developed to reduce the manufacturing steps and cost compared with conventional flywheel around which a steel ring gear is fit. In this process, the ring gear teeth around a cast iron flywheel are formed directly in net shape and free from any defect by the hot form-rolling method, followed by the thermomechanical treatment in a short time. The gear is superior to that made by the conventional hobbing and heat treatment in accuracy, strength and anti-wear property.

Analysis of Sintered Silicon Nitride Grinding Damage

Sintered silicon nitride, particularly in structural ceramics, has superior properties such as low weight, heat resistance, wear resistance, etc. It is already being applied to automobile engine parts such as the swirl chamber and the turbine rotor. In recent years, the strength of silicon nitride has shown to be above 1000MPa. This has been achieved through advances in manufacturing technology such as materials powder, forming, sintering and so on. But the silicon nitride is easily damaged during grinding because it has less fracture toughness than metal. Consequently, the inherent strength of the material is not demonstrated in the actual products presently produced. It is assumed that the main cause of strength reduction is microcrack. In ordinary grinding methods, the length of microcrack has been estimated at approximately twenty micrometers by fracture mechanics analysis.

Development of Metal Full-Filling Method Joining Ceramic Shaft to Metal Sleeve for High Performance

Toyota Motor Corporation has mass-produced turbochager with sillicon nitride ceramic rotors. A moment of inertia was reduced by 60% using ceramic rotor which improved turbochager response. The ceramic rotor was joined to metal shaft by new method which compensated problems in both shrink fitting and active brazing methods. They are generals for mechanical and chemical techniques, respectively. There still exist the following disadvantages. It is quite severe to controll the clearance of shrink fitting to obtain the reliability of the joint. The shaft may be loosened at high temperature with a small shrink-fit interference. The large shrink-fit interference could result in a failure of ceramic shaft due to large stress. Those may require a machinig accuracy with micron meter order of surface roughness which, leads to high cost.

Finite Element Simulation of Stamping a Laser-Welded Blank

In order to achieve higher assembly accuracy for automotive body, increased body rigidity, and decreased stamping and assembly costs in car body manufacturing, a new method of sheet metal stamping has been developed, in which several blanks of different strength and thickness are integrated using CO2 laser-welding. The stamping formability of the laser-welded blank is limited compared with that of the conventional single blank. It is very difficult to predict the exact decrease in formability for different positions of the weld line and for different matching of materials. Because experimental estimations were indispensable for stamping die designers to evaluate formability at the stage of planning dies, many man-hours were spent conducting actual experiments.

Development of a Robot Simulation and Off-Line Programming System

In Toyota, a robot off-line programming system was developed five years ago for the use at spot welding processes. And it has been effective to reduce and level off the engineering time. This time we have developed the new robot simulation system. It has three newly features so that the system becomes capable of simulating and programming robots from various manufacturers with different functions. As a result, the new system can be applied to a variety of processes in automobile manufacturing. First, a universal robot programming language was developed which includes a variety of commands such as definitions of motion attributes, signals of inputs/outputs, control of program flow, special functions proper to each process, and so on. And the language can be translated to and from any particular programming language using pre / post processor, so the simulation system needs to deal with only one language.
