Study of Low-Speed Pre-Ignition in Boosted Spark Ignition Engine

This paper analyzes low-speed pre-ignition (LSPI), a sudden pre-ignition phenomenon that occurs in downsized boosted gasoline engines in low engine speed high-load operation regions. This research visualized the in-cylinder state before the start of LSPI combustion and observed the behavior of particles, which are thought to be the ignition source. The research also analyzed pre-ignition by injecting deposit flakes and other combustible particulate substances into the combustion chamber. The analysis found that these particles require at least two combustion cycles to reach a glowing state that forms an ignition source. As a result, deposits peeling from combustion chamber walls were identified as a new mechanism causing pre-ignition. Additionally, results also suggested that the well-known phenomenon in which the LSPI frequency rises in accordance with greater oil dilution may also be explained by an increase in deposit generation.

The Deep Orange framework is an integral part of the graduate automotive engineering education at Clemson University International Center for Automotive Research (CU-ICAR). The initiative was developed to immerse students into the world of an OEM. For the 6th generation of Deep Orange, the goal was to develop an urban utility/activity vehicle for the year 2020. The objective of this paper is to describe the development of a multimaterial lightweight Body-in-White (BiW) structure to support an all-electric powertrain combined with an interior package that maximizes volume to enable a variety of interior configurations and activities for Generation Z users. AutoPacific data were first examined to define personas on the basis of their demographics and psychographics.

Effect of Mirror-Finished Combustion Chamber on Heat Loss

The use of ceramic insulation to reduce engine heat loss and thus improve fuel economy was examined but found to be detrimental rather than advantageous. This paper analyzes the reasons and presents an alternative approach, namely minimizing the heat transfer area. Experiments were conducted to determine the effects of surface smoothness on BSFC, output torque, heat release rate and piston temperature. It was found that with a mirror-finished combustion chamber, heat loss is decreased and consequently engine output is raised, while fuel consumption is lowered. The percentage reduction in heat loss was ascertained by numerically simulating combustion and was confirmed by FEM analysis of piston thermal distribution.

New Plastic Coloring and Forming System

This paper describes a new plastic coloring and forming system. The system greatly reduces the time and amount of raw materials necessary for color changes, and eliminates the need for manual cleaning during a color change. This system is well-suited for small-lot production with frequent color changes, as well as for automated production systems. The system is being used by auto parts makers, and is practical in a variety of other fields involved with the coloring and forming of plastics.

Effects of High Boiling Point Fuel Additives on Deposits in a Direct Injection Gasoline Engine

The effects of high boiling point fuel additives on deposits were investigated in a commercial turbocharged direct injection gasoline engine. It is known that high boiling point substances have a negative effect on deposits. The distillation end points of blended fuels containing these additives may be approximately 15°C higher than the base fuel (end point: 175°C). Three additives with boiling points between 190 and 196°C were examined: 4-tert-Butyltoluene (TBT), N-Methyl Aniline (NMA), and 2-Methyl-1,5-pentanediamine (MPD). Aromatics and anilines, which may be added to gasoline to increase its octane number, might have a negative effect on deposits. TBT has a benzene ring. NMA has a benzene ring and an amino group. MPD, which has no benzene ring and two amino groups, was selected for comparison with the former two additives.

A Study of Additive Effects on ATF Frictional Properties Using New Test Methods

A new test machine has been developed which can evaluate vibration due to stick-slip using an actual full-scale clutch pack. Using this machine, a static breakaway friction coefficient measurement test method and a stick-slip test method have been established. Both methods have been shown to provide results which correlate with the results from both a full-scale assembly test and a vehicle shudder evaluation test. The evaluation of the frictional properties of commercial oils using these test methods showed that the static breakaway friction coefficient and the stick-slip properties have generally contradictory performance to each other for automatic transmission. The study of the frictional properties for typical additives and an analysis of the surface of the steel plates with ESCA (Electron Spectroscopy for Chemical Analysis) showed that the frictional properties are significantly affected by the additives adsorbed on the clutch plate sliding surface.

The Effects of ‘Inclination Angle of Swirl Axis’ on Turbulence Characteristics in a 4-Valve Lean-Burn Engine with SCV

It has been demonstrated that the in-cylinder turbulence of a 4 valve engine with a swirl control valve (SCV) is enhanced by inclined swirl. This paper examines the effects on turbulence of varying swirl inclination angle defined as the inverse tangent of the vertical component of total angular momentum divided by the horizontal component. Experiments were conducted on a 4-valve single cylinder engine with SCV using a backward-scatter LDV and BSA (Burst Spectrum Analyzer). The results show that although total angular momentum is greatest with horizontal swirl, turbulence intensity measured in the center of the combustion chamber attains a peak value when the swirl inclination angle is between 30 and 45 degrees from the cylinder axis under the same air flow rate.

Development of alloy cast iron for press die

This paper describes the development of alloy cast iron that can be used for the cutting edges of the trimming die of a press die. Usually, a block of tool steel or steel casting is inserted at the cutting edge of the trimming die of a press die. However, we unified the structure part and the cutting-edge part of a press die with alloy cast iron. As it can''t bear as the cutting edge in this state, the cutting edge is processed by flame-hardening. After the flame- hardening, we developed the alloy cast iron so that enough hardness may be obtained by natural air cooling. Thereby, the machining of the installation seat of the cutting edge decreased and the expense of dies has been reduced.

Development of a New Air Cleaner Filter

A recent trend in the auto industry has been an increasing focus on the environment, which demands that product designs be “eco-friendly”. For this it is important to design products that can be easily disassembled or formed of combustible materials. Accordingly, forming parts using a single kind of recyclable material is the most effective way to satisfy the above-described requirement. We therefore took this approach with the development of an air cleaner filter. While a conventional air cleaner filter for an engine is generally composed of three parts, that is, filter medium, sealing material, and frame, we developed a recyclable air cleaner filter formed only of the filter medium. To do so, however, it was critical that both sealability and durability of the filter medium be maintained. In order to achieve this, a thermoplastic non-woven fabric was used to produce the filter.

A Measuring Technology to Analyze HC Concentration in the Air Intake System while the Engine is in Operation

In order to correspond to the exhaust emissions regulations that become severe every year, more advanced engine control becomes necessary. Engine engineers are concerned about the Hydrocarbons (HCs) that flow through the air-intake ports and that are difficult to precisely control. The main sources of the HCs are, the canister purge, PCV, back-flow gas through the intake valves, and Air / Fuel ratio (A/F) may be aggravated when they flow into the combustion chambers. The influences HCs give on the A/F may also grow even greater, which is due to the increasingly stringent EVAP emission regulations, by more effective ventilation in the crankcase, and also by the growth of the VVT-operated angle and timing, respectively. In order to control the A/F more correctly, it is important to estimate the amount of HCs that are difficult to manage, and seek for suitable controls over fuel injection and so on.

Carbon Dioxide Measuring Technology in Engine Combustion Chambers

The authors have developed an instrument that measures the CO2 concentration in engine combustion chambers using the infrared absorption method. The characteristics of this technology are as follows: 1 Measuring can be carried out while the engine is running at 600r/min to more than 3000r/min, full load operation. (Applicable to all EGR conditions) 2 Quick response; 2ms 3 High linearity; ±1% Full Scale and under (FS: 10%) 4 No aggravation is caused to the intake/exhaust performance of engines This technology contributes to the improvement of the in-cylinder EGR system using, for instance, a variable valve-timing mechanism that is now expanding in number of applications, and also the conventional EGR system.

Development of Planar Oxygen Sensor

In preparation for compliance with California's SULEV standard and Euro STAGE 4 standard, which will take effect in 2002 and 2005, respectively, we have developed a laminated planar oxygen sensor. The developed sensor has the following characteristics: high thermal conductivity and superior dielectric characteristic, due to direct joining of the heater element alumina substrate and the sensor element zirconia electrolyte; low heat stress at temperature rise, due to optimized heater design; superior sensor protection from water droplets, and improved sensor response, due to optimized arrangement of intake holes in the sensor cover. With these characteristics, the developed oxygen sensor can be activated in 10 seconds after cold start. This report describes the technologies we used to develop the early-activation oxygen sensor.

Development of Non-Lead-Added Free-Cutting Steel for Automobile Parts

A new, free-cutting steel, hereafter referred to as “non-lead-added free-cutting steel”, has been developed with the intention of replacing currently applied lead containing free cutting steel. The ultimate goal of this project is to provide a new lead-free steel grade that will contribute to the removal of environmentally harmful substances from automobile parts. In this project, we have targeted the development of a material that would demonstrate levels of machinability and other mechanical properties equivalent to those of the conventional free-cutting steel to which sulfur (S), lead (Pb) and calcium (Ca) or combinations, thereof have been added. The fine dispersion of sulfide, modified by adding Mg and Ca, is most effective in enhancing the chip breakability that would otherwise deteriorate due to the absence of lead. The practical application of the non-lead-added free-cutting steel has rendered the goal of total removal of lead from special steel products highly obtainable.

Plate Type Methanol Steam Reformer Using New Catalytic Combustion for a Fuel Cell

Methanol steam reforming, which is an endothermic reaction, needs some heating. Both methanol conversion ratio and carbon monoxide (CO) concentration increase when temperature is elevated. As CO poisons a typical polymer electrolyte of a fuel cell, the relationship between methanol conversion ratio and CO concentration is a trade-off one. It was found from preliminary researches that the reforming reaction speed is controlled by heat transfer rate at large methanol flow rate, where methanol conversion ratio becomes lower and CO concentration becomes higher. Therefore it is necessary to develop a new methanol reforming concept that provides stable combustion for heating and enhanced heat transfer for improving the trade-off relationship and making a compact reformer. Reforming catalyst using metal honeycomb support and a new catalytic combustion were applied to a new concept plate type methanol steam reformer, which is used in a fuel cell of 3 kW-class electric generation.

HCCI Combustion in DI Diesel Engine

Ignition and combustion control of HCCI (Homogeneous Charge Compression Ignition) in DI (Direct Injection) Diesel Engine were examined. In this study, double injection technique was used by Common Rail injection system. The first injection was used as an early injection for fuel diffusion and to advance the changing of fuel to lower hydrocarbons (i.e. low temperature reaction). The second injection was used as an ignition trigger for all the fuel. It was found that the ignition of the premixed gas could be controlled by the second injection when the early injection was maintaining low temperature reaction. It was found that as the boost pressure increased, ignition timing advanced slightly and the rate of pressure increase markedly decreased. The rate of pressure increase is one of the factors concerning operation limit in this combustion. Therefore, the VNT (Variable Nozzle Turbo-charger) was applied to the production engine to allow boost pressure control.

Nylon 6-Clay Hybrid - Synthesis, Properties and Application to Automotive Timing Belt Cover

ϵ-caprolactam was polymerized in the interlayer space of montmorillonite, the clay mineral yielding a nylon-clay hybrid (NCH). X-ray and TEM measurements revealed that each template of the silicate, which was 1 nm thick, was dispersed in the nylon 6 matrix, and that the interlayer distance of clay increased continuously from 1.2 nm for the unintercalated material to 21.4 nm for the intercalated material. Thus, NCH is a polymer-based molecular composite or a nano-composite. NCH contains 1-15 vol% of monolayer clay. Injection-molded NCH showed excellent mechanical properties compared with nylon 6 in terms of tensile strength, tensile modulus and heat resistance. The tensile modulus of NCH was twice that of Nylon 6, and the heat distortion temperature increased from 65°C for nylon 6 to 145°C for the NCH containing only 1.6 vol% of a clay mineral. It was found that such excellent properties of an NCH system was due to the strong ionic interaction between nylon 6 and the silicate layer.

Development of Engine Valve Seats Directly Deposited onto Aluminum Cylinder Head by Laser Cladding Process

A new technologies for manufacturing of engine valve seats have been developed. This process, different from the conventional method that valve seats made of sintered alloy were press-fit into the cylinder head, is directly formed valve seats onto cylinder head by using the laser cladding technique. In order to develope the cylinder head with laser cladding valve seats, the laser cladding technology by which copper based alloy is deposited onto aluminum alloy with little dilution and stable bead has been established. And the unique cladding alloy, which is two phases in the liquid stage and in which iron or molybdenum rich hard particles are dispersed in the solid state, has been developed. Based on this technique, the practical process has been successfully completed.

Development of Super Olefin Bumper for Automobiles

The EMT (Elastomer Modified Thermoplastics) currently used in passenger car bumper fascia are limited in retaining low CLTE (Coefficient of Linear Thermal Expansion) and impact resistance, although they are highly rigid, which allows a reduction in weight, and also have high flowability during injection molding. We have developed a new bumper material called “Super Olefin Polymer” using a unique theory based upon a reversal of the current concept. The current polymer design concept of the EMT material is to compound and disperse the EPR (Ethylene Propylene Rubber) into the resin matrix such as polypropylene. We reversed the domain and the matrix, and treated the resin phase as the filler and the elastomer phase as the matrix.

Analysis of Poor Engine Response Caused by MTBE-Blended Gasoline from the Standpoint of Fuel Evaporation

Fifty percent distillation temperature (T50) can be used as a warm-up driveability indicator for a hydrocarbon-type gasoline. MTBE-blended gasoline, however, provides poorer driveability than a hydrocarbon-type gasoline with the same T50. The purposes of this paper are to examine the reason for poor engine driveability caused by MTBE-blended gasolines, and to propose a new driveability indicator for gasolines including MTBE-blended gasolines. The static and dynamic evaporation characteristics of MTBE-blended gasolines such as the evaporation rate and the behavior of each component during evaporation were analyzed mainly by using Gas Chromatography/Mass Spectrometry. The results of the analysis show that the MTBE concentration in the vapor, evaporated at ambient temperature (e.g. 24°C), is higher than that in the original gasoline. Accordingly, the fuel vapor with enriched MTBE flows into the combustion chamber of an engine just after the throttle valve is opened.

Development of Air-Assisted Injector System

In order to realize higher response and lower emissions for 4-valve engines, TOYOTA has researched ways to homogenize the air-fuel mixture in the combustion chamber as well as to reduce intake port wall-wetting. To achieve these items we have developed an air-assisted type two-hole injector (air-assisted injector) system which has improved both fuel atomization and spray directions. This system has been introduced to a 3Liter V-6 passenger car engine and mass produced. The air-assisted injector atomizes the fuel by causing the air to collide and mix with the fuel. In order to obtain the air needed for atomization under all driving conditions, including idling, a new type idling speed control valve (ISCV) which has two air outlet passages has been developed. By means of this new ISCV, the new air-assisted injector system improves both fuel atomization and engine idling speed control during cold and hot engine conditions.
