Exhaust Valve & Valve Seat Insert – Development for an Industrial LPG Application

Automotive engines are regularly utilized in the material handling market where LPG is often the primary fuel used. When compared to gasoline, the use of gaseous fuels (LPG and CNG) as well as alcohol based fuels, often result in significant increases in valve seat insert (VSI) and valve face wear. This phenomenon is widely recognized and the engine manufacturer is tasked to identify and incorporate appropriate valvetrain material and design features that can meet the ever increasing life expectations of the end-user. Alternate materials are often developed based on laboratory testing – testing that may not represent real world usage. The ultimate goal of the product engineer is to utilize accelerated lab test procedures that can be correlated to field life and field failure mechanisms, and then select appropriate materials/design features that meet the targeted life requirements.

Evaluation of PM Measurement Precision and the Quivalency of the Single and Three Filter Sampling Methods for LEV III FTP Standards

Present motor vehicle particulate matter (PM) emission measurement regulations (Code of Federal Regulations (CFR) 40 Part 1065, 1066) require gravimetric determination of PM mass collected onto filter media from dilute exhaust. To improve the current sampling and measurement procedures for TIER 3 PM emissions standard of 3 mg/mile, CFR part 1066 adopted five alternative PM sampling options. One option of great interest is sampling the entire test using a single flow-weighed filter rather than the conventional three-filter (one filter per test phase) approach. The single filter method could lessen the time needed for gravimetric determination by reducing the quantity of filters used for a test and possibly reduce the uncertainty in gravimetric measurements, particularly at sub 1 mg/mile PM levels. This study evaluates the single filter and, to a limited extent, the 2-filter alternatives adopted in 40 CFR Part 1066.

Gasoline Fuel Injector Spray Measurement and Characterization - A New SAE J2715 Recommended Practice

With increasingly stringent emissions regulations and concurrent requirements for enhanced engine thermal efficiency, a comprehensive characterization of the automotive gasoline fuel spray has become essential. The acquisition of accurate and repeatable spray data is even more critical when a combustion strategy such as gasoline direct injection is to be utilized. Without industry-wide standardization of testing procedures, large variablilities have been experienced in attempts to verify the claimed spray performance values for the Sauter mean diameter, Dv90, tip penetration and cone angle of many types of fuel sprays. A new SAE Recommended Practice document, J2715, has been developed by the SAE Gasoline Fuel Injection Standards Committee (GFISC) and is now available for the measurement and characterization of the fuel sprays from both gasoline direct injection and port fuel injection injectors.

Determination of the PEMS Measurement Allowance for PM Emissions Regulated Under the Heavy-Duty Diesel Engine In-Use Testing Program

This paper summarizes the Heavy-Duty In-Use Testing (HDUIT) measurement allowance program for Particulate Matter Portable Emissions Measurement Systems (PM-PEMS). The measurement allowance program was designed to determine the incremental error between PM measurements using the laboratory constant volume sampler (CVS) filter method and in-use testing with a PEMS. Two independent PM-PEMS that included the Sensors Portable Particulate Measuring Device (PPMD) and the Horiba Transient Particulate Matter (TRPM) were used in this program. An additional instrument that included the AVL Micro Soot Sensor (MSS) was used in conjunction with the Sensors PPMD to be considered a PM-PEMS. A series of steady state and transient tests were performed in a 40 CFR Part 1065 compliant engine dynamometer test cell using a 2007 on-highway heavy-duty diesel engine to quantify the accuracy and precision of the PEMS in comparison with the CVS filter-based method.

The Effect of Gasoline Aromatics Content on Exhaust Emissions: A Cooperative Test Program

A cooperative vehicle exhaust emissions test program was conducted by the California Air Resources Board and Chevron Research and Technology Company. The focus of the program was to determine the effect of aromatics content on nitrogen oxides (NOx) emissions. The program consisted of testing nine vehicles on three different fuels. The fuels ranged in aromatics content from 10% to 30%.* Other fuel properties were held as constant as possible. The tests were conducted in two different laboratories. In addition to the measurement of criteria emissions (hydrocarbons, carbon monoxide, and NOx), some of the hydrocarbon emissions were speciated and a reactivity of the exhaust was calculated. Only slight changes in the exhaust emissions and reactivity were observed for a change in aromatics content from 30% to 10%.

A Comparison of Heavy-Duty Diesel Truck Engine Smoke Opacities at High Altitude and at Sea Level

A study was conducted by the California Air Resources Board to investigate the effects that altitude has on in-use heavy-duty diesel truck smoke opacities. The understanding of these effects may allow for the establishment of a high altitude opacity standard for diesel trucks operating at or above altitudes of 5800 feet. During a three-week study, 170 heavy-duty diesel trucks were tested at an altitude of 5,820 feet using a test procedure consisting of rolling acceleration and snap idle tests. Eighty-four (84) of these trucks were recaptured and retested at an altitude of 125 feet. Results from a regression analysis indicates that, on average, truck smoke opacities increased by 23 opacity points when tested at altitudes near 6000 feet. Possible high altitude cutpoints and failure rates are also discussed.

California's Heavy-Duty Vehicle Smoke and Tampering Inspection Program

Emissions from heavy-duty vehicles are a major contributor to California's air quality problems. Emissions from these vehicles account for approximately 30% of the nitrogen oxide and 75% of the particulate matter emissions from the entire on-road vehicle fleet. Additionally, excessive exhaust smoke from in-use heavy-duty diesel vehicles is a target of numerous public complaints. In response to these concerns, California has adopted an in-use Heavy-Duty Vehicle Smoke and Tampering Inspection Program (HDVIP) designed to significantly reduce emissions from these vehicles. Pending promulgation of HDVIP regulations, vehicles falling prescribed test procedures and emission standards will be issued citations. These citations mandate expedient repair of the vehicle and carry civil penalties ranging from $300 to $1800. Failure to clear citations can result in the vehicle being removed from service.

Hot Surface Ignition of Gasoline-Ethanol Fuel Mixtures

The purpose of this paper is to present the results of hot surface ignition (HSI) testing and American Society for Testing and Materials (ASTM) auto-ignition testing (AIT) performed on gasoline fuel mixtures containing varying levels of ethanol. With the increased consumer interest in ethanol-based fuels as a measure of reducing the United States dependence on foreign oil, the use of E85 and other ethanol/petroleum fuel blends is on the increase. While some autoignition data for summer and winter blends of gasoline on hot surfaces exist beyond the standard ASTM E659-78 test procedure [1], there is little data on ethanol-based fuels and their HSI characteristics.

Automobile Exterior Water Flow Analysis Using CFD and Wind Tunnel Visualization

This paper presents an innovative automobile application of Computational Fluid Dynamics (CFD) as a complement to wind tunnel experimentation for the evaluation of rain water and wiper wash flow on the exterior of a moving vehicle. In addition to calculating the air flow around a car, a multi-phase CFD code was used to simulate rain drops in the air stream, rain drops impinging on the vehicle, and the transport of the “thin liquid film” of water on the vehicle surfaces. Time-dependent results for the location, velocity, and height of the water film on the windshield, A-pillar, and side glass were obtained. The CFD results compared favorably with a wind tunnel procedure. The variation of the calculated water film corresponded with observed patterns of water streaks on test vehicles. Design iterations performed on the computational model also agreed with similar test configurations.

Design of a Dual Wall Air Gap Exhaust Manifold

The new regulations to reduce emissions have resulted in the development of new techniques to maintain or enhance competitive performance. A requirement for the manifold is to help meet the reduction in cold start emissions, particularly during the transient conditions from start to 100 seconds following the Federal Test Procedures for vehicle emissions. Finite element computer models were developed to predict inner and outer wall temperatures, and to determine structural soundness. Tests were performed to assure that noise levels were minimized. Dynamometer lab and field tests were performed to verify that the manifold would meet the design requirements. From the results of these tests and analyses, modifications were made to the weld and manufacturing techniques to improve product life and reduce noise. Dual wall manifolds have proven durability to meet high exhaust gas temperatures up to 1650°F (900°C), while meeting the performance, noise, and weight reduction goals.

SAE Standard Procedure J2747 for Measuring Hydraulic Pump Airborne Noise

This work discusses the development of SAE procedure J2747, “Hydraulic Pump Airborne Noise Bench Test”. This is a test procedure describing a standard method for measuring radiated sound power levels from hydraulic pumps of the type typically used in automotive power steering systems, though it can be extended for use with other types of pumps. This standard was developed by a committee of industry representatives from OEM's, suppliers and NVH testing firms familiar with NVH measurement requirements for automotive hydraulic pumps. Details of the test standard are discussed. The hardware configuration of the test bench and the configuration of the test article are described. Test conditions, data acquisition and post-processing specifics are also included. Contextual information regarding the reasoning and priorities applied by the development committee is provided to further explain the strengths, limitations and intended usage of the test procedure.

Accelerated Glass Reveal Molding Test

Over the past 20 years, polyvinyl chloride (PVC) has almost replaced metal in stationary glass reveal moldings with dramatic part cost savings on cars and trucks world-wide. The process of assembly is generally simple and convenient but to replace a reveal molding can be difficult. Many times, in order to replace the molding, it may also be necessary to replace or reseal the glass. In short, PVC reveal moldings, relatively inexpensive parts, are very expensive to service. Outside of general assembly and processing issues, there are 5 variables that may cause a failure in the performance of a stationary glass reveal molding. They are as follows: material degradation, crystallization, plasticizer loss, material properties, and molded-in stress. Because of modern standard PVC formulations and the material requirements of most automotive companies, material degradation, crystallization and plasticizer loss do not commonly cause failure. Material properties and molded-in stress do.

Minor surface defects in the clearcoat film are common place realities in modern automotive painting operations. Finessing and polishing processes are required to remove these defects and restore the clearcoat to its original condition. Evaluation of new clearcoat technologies and polishing processes has always been very subjective. This drove the development of a standardized test method for evaluating the finessability of a clearcoat. In this paper the authors will compare and contrast the differences between the traditional method used to evaluate finessability with the newly developed standardized method. The standardized method shows distinct advantages when evaluating different clearcoat technologies and polishing processes.

Development of an Improved Cosmetic Corrosion Test for Finished Aluminum Autobody Panels

Since 2000, an Aluminum Cosmetic Corrosion task group within the SAE Automotive Corrosion and Protection (ACAP) Committee has existed. The task group has pursued the goal of establishing a standard test method for in-laboratory cosmetic corrosion evaluations of finished aluminum auto body panels. A cooperative program uniting OEM, supplier, and consultants has been created and has been supported in part by USAMP (AMD 309) and the U.S. Department of Energy. Prior to this committee's formation, numerous laboratory corrosion test environments have been used to evaluate the performance of painted aluminum closure panels. However, correlations between these laboratory test results and in-service performance have not been established. Thus, the primary objective of this task group's project was to identify an accelerated laboratory test method that correlates well with in-service performance.

Although it is an efficient and accepted design tool for chassis systems, proper processes and strategies need to be in place to ensure the integrity and correctness of the production software. This paper describes software testing strategies for complex chassis control systems in a model-based environment. In detail, it highlights various testing methods for different phases, such as unit testing and integration testing. It will also address issues and challenges that were faced with each method and propose possible solutions.

Tensile Deformation and Fracture of Press Hardened Boron Steel using Digital Image Correlation

Tensile measurements and fracture surface analysis of low carbon heat-treated boron steel are reported. Tensile coupons were quasi-statically deformed to fracture in a miniature tensile testing stage with custom data acquisition software. Strain contours were computed via a digital image correlation method that allowed placement of a digital strain gage in the necking region. True stress-true strain data corresponding to the standard tensile testing method are presented for comparison with previous measurements. Fracture surfaces were examined using scanning electron microscopy and the deformation mechanisms were identified.

Detection of Gasoline Vehicles with Gross PM Emissions

Light duty gasoline vehicles (LDGV) are estimated to contribute 40% of the total on-road mobile source tailpipe emissions of particulate matter (PM) in California. While considerable efforts have been made to reduce toxic diesel PM emissions going into the future, less emphasis has been placed on PM from LDGVs. The goals of this work were to characterize a small fleet of visibly smoking and high PM emitting LDGVs, to explore the potential PM-reduction benefits of Smog Check and of repairs, and to examine remote sensing devices (RSD) as a potential method for identifying high PM emitters in the in-use fleet. For this study, we recruited a fleet of eight vehicles covering a spectrum of PM emission levels. PM and criteria pollutant emissions were quantified on a dynamometer and CVS dilution tunnel system over the Unified Cycle using standard methods and real time PM instruments.

Investigation of Ultrafine Particle Number Measurements from a Clean Diesel Truck Using the European PMP Protocol

The sampling protocol proposed by the international PMP program for determination of particle emissions from clean light-duty vehicles was applied to the emissions from a California heavy-duty trap-equipped diesel truck. CARB is interested in developing opinions about the potential of this new European approach for emission determination and in exploring its utility for use in California. In this exercise, the use of various commercially available instruments for counting and sizing particles in the context of the PMP recommendations are explored. A single vehicle on a chassis dynamometer was exercised over steady-state and transient cycles. Multiple measurements of gaseous, mass, and particle emissions were collected in order to determine statistical significance. The PMP approach yielded particle emission measurements with higher precision and accuracy than the reference mass-based emission measurement.

California's Revised Heavy-Duty Vehicle Smoke and Tampering Inspection Program

Heavy-duty vehicles account for approximately 30 percent of the oxides of nitrogen (NOx) and 65 percent of the particulate matter (PM) emissions from the entire California on-road fleet, despite the fact that these vehicles comprise only 2 percent of the same. To meet legislative mandates to reduce excess smoke emissions from in-use heavy-duty diesel-powered vehicles, the Air Resources Board (ARB or Board) adopted, in December 1997, amendments to the regulations governing the operation and enforcement of the Heavy-Duty Vehicle Inspection Program (HDVIP or the “roadside” program) and the Periodic Smoke Inspection Program (PSIP or the “fleet” program). The initial roadside program was adopted in November 1990 in response to Senate Bill (SB) 1997 (stat. 1988, ch. 1544, Presley), and enforced from 1991 to 1993. It was suspended in October 1993, when the Board redirected staff to investigate reformulated fuels issues.

A Unified Approach to Forward and Lane-Change Collision Warning for Driver Assistance and Situational Awareness

A unified approach to collision warning due to in-lane and neighboring traffic is presented. It is based on the concept of velocity obstacles, and is designed to alert the driver of a potential front collision and against attempting a dangerous lane change maneuver. The velocity obstacle represents the set of the host velocities that would result in collision with the respective static or moving vehicle. Potential collisions are simply determined when the velocity vector of the host vehicle penetrates the velocity obstacle of a neighboring vehicle. The generality of the velocity obstacle and its simplicity make it an attractive alternative to competing warning algorithms, and a powerful tool for generating collision avoidance maneuvers. The velocity obstacle-based warning algorithm was successfully tested in simulations using real sensor data collected during the Automotive Collision Avoidance System Field Operational Test (ACAS FOT) [10].
