Testing of a Plastic Melt Waste Compactor Designed for Human Space Exploration Missions

Significant progress has been made at NASA Ames Research Center in the development of a heat melt compaction device called the Plastic Melt Waste Compactor (PMWC). The PMWC was designed to process wet and dry wastes generated on human space exploration missions. The wastes have a plastic content typically greater than twenty percent. The PMWC removes the water from the waste, reduces the volume, and encapsulates it by melting the plastic constituent of the waste. The PMWC is capable of large volume reductions. The final product is compacted waste disk that is easy to manage and requires minimal crew handling. This paper describes the results of tests conducted using the PMWC with a wet and dry waste composite that was representative of the waste types expected to be encountered on long duration human space exploration missions.

Highly Flexible Automated Manufacturing of Composite Structures Consisting of Limp Carbon Fibre Textiles

Due to the conventional autoclaving of pre-impregnated materials causes high costs in the production of carbon fibre structures, new injection methods have become more and more relevant. The research project “CFK-Tex” focuses on the automated handling and processing of preforms out of dry carbon fibre textiles. Regarding the advantages in quality improvement and process time, an automation of all process steps is getting enforced. The major challenge, in addition to the difficult handling-properties of the materials and high quality demands, is the enormous variety of outline variants caused by small production quantities but many different textile cuts per part. In the first step the requirements of an automated system are exactly analyzed considering the specific material properties as well as process and product based characteristics.

The Effect of Machining–Induced Micro Texture on Lightning Current Arcing between Fasteners and Composite Structure

Drilling fastener holes in composite is much more difficult than in aluminum or other metallic materials since individual carbon fibers fracture at irregular angles resulting in numerous microscopic voids. These voids can trap excess sealant inhibiting the intimate electrical contact between the fastener and the composite structure. As the cutting tool wears there is an increase of surface chipping and an increase in the amount of uncut fibers or resin. This condition is referred to as machining–induced micro texture. Machining–induced micro texture has been shown to be associated with the presence of arcing between the fastener and the composite structure during lightning strike tests. Lightning protection of composite structure is more complex due to the intrinsic high resistance of carbon fibers and epoxy, the multi-layer construction and the anisotropic nature of the structure.

The Potential for Fibre Alignment in the Manufacture of Polymer Composites from Recycled Carbon Fibre

This paper studies the feasibility and potential benefits of aligning recycled carbon fibres, in the form of short individual filaments, to manufacture fibre reinforced polymer composites. A review of fibre alignment processes is presented to provide insight into the different alignment technologies. The main focus is on wet hydrodynamic processes, which offer a high degree of alignment for discontinuous fibres. The process parameters that govern the alignment efficiency are also reported. The effect of alignment on fibre packing efficiency in the manufacture of composites is included, together with a report of preliminary fibre alignment results obtained from three different alignment processes.

Flying Test Bed Performance Testing of High-Bypass-Ratio Turbofans

The commercial turbofan trend of increasing bypass ratio and decreasing fan pressure ratio has seen its latest market entry in Pratt & Whitney's PurePower™ product line, which will power regional aircraft for the Bombardier and Mitsubishi corporations, starting in 2013. The high-bypass-ratio, low-fan-pressure-ratio trend, which is aimed at diminishing noise while increasing propulsive efficiency, combines with contemporary business factors including the escalating cost of testing and limited availability of simulated altitude test sites to pose formidable challenges for engine certification and performance validation. Most fundamentally, high bypass ratio and low fan pressure ratio drive increased gross-to-net thrust ratio and decreased fan temperature rise, magnifying by a factor of two or more the sensitivity of in-flight thrust and low spool efficiency to errors of measurement and assumption, i.e., physical modeling.

In several industrial fields, the integration of functions is a key technology to enhance the efficiency of components in terms of performance to mass/volume/cost ratio. Concerning the space industry, in the last few years the trend in spacecraft design has been towards smaller, light-weight and higher performance satellites with sophisticated payloads and instrumentation. Increasing power density figures are the common feature of such systems, constituting a challenging task for the Thermal Control System. The traditional mechanical and thermal design concepts are evidencing their limits with reference to such an emerging scenario.

Counter-Flow Silica-Titania Reactor for the Simultaneous Treatment of Air and Water Contaminated with VOCs

The photocatalytic oxidation of VOCs was investigated using a novel countercurrent flow reactor designed to enable the treatment of toluene present in the gas and the aqueous phases simultaneously. The reactor was packed with silica-titania composites commingled with plastic pall rings. Using this mixed packing style was advantageous as it resulted in a higher UV penetration throughout the reactor. The average UV intensity in the reactor was determined to be 220 μW/g irradiated TiO2. It was found that under dry conditions, the STCs had a high adsorption capacity for toluene; however, this adsorption was completely hindered by the wetting of the STCs when the two phases were flowing simultaneously. The destruction of toluene in the aqueous phase was determined to follow a linear trend as a function of the contaminant concentration.

Impact of Cable Bundles and Systems' Integration Rules Dedicated to Metallic Aircraft on the Electromagnetic Immunity of Systems in Composite Aircraft

Advanced commercial aircraft increasingly use more composite or hybrid (metal and composite) materials in structural elements and, despite technological challenges to be overcome, composites remain the future of the aviation industry. Composite and hybrid aircraft today are equipped with digital systems such as fly by wire for reliable operations no matter what the flying environment is. These systems are however very sensitive to electromagnetic energy. During flight, aircraft can face High Intensity Radiated Fields (HIRF), static electricity, or lightning. The coupling of any of these threats with airframe structure induces electromagnetic energy that can impair the operation of avionics and navigation systems. This paper focuses on systems susceptibility in composite aircraft and concludes that the same electromagnetic rules dedicated to all metal aircraft for systems and wiring integration cannot be applied directly as such for composite aircraft.

A Comparison between Regular and Vibration-Assisted Drilling in CFRP/Ti6Al4V Stack

As aircraft programs currently ramp up, productivity of assembly processes needs to be improved while keeping quality, reliability and manufacturing cost requirements. Efficiency of the drilling process still remains an issue particularly in the case of CFRP/metal stacks: hot and long metallic chips are difficult to remove and often damage the surface of CFRP holes. Low frequency axial vibration drilling has been proposed to solve this issue. This innovative drilling process allows breaking up the metallic chips in such a way that jamming is avoided. This paper presents a case of CFRP/Ti6Al4V drilling on a CNC machine where productivity must be increased. A comparison is made between the current regular process and the MITIS drilling process. First the analysis and comparison method is presented. The current process is analyzed and its limits are highlighted. Then the vibration process is implemented and its performances are studied.

Dry Drilling of Stackup Composite: Benefits of CO2 Cooling

The use of composite materials and composite stackups (CO-Ti or CO-Al) in aerospace and automotive applications has been and will continue to grow at a very high rate due to the high strength and low weight of the materials. One key problem manufacturers have using this material is the ability to efficiently drill holes through the layers to install fasteners and other components. This is especially true in stackups of CFRP and titanium due to the desire of drilling dry for the CFRP layer and the need for cooling when drilling the high strength Ti layer. By using CO2 through tool cooling, it is possible to protect both layers. Through work supported by the National Science Foundation (NSF) and Department of Energy (DOE) it is shown that CO2 through tool cooling productivity can be significantly increased while maintaining required hole tolerances in both the composite and Ti layers. Improvements in tool life have been demonstrated when compared to either emulsion or dry drilling.

Constant swirls of innovative ideas are starting to push composites and hybrid metal-composite components for use in an ever expanding circle of products. Recent discoveries of Graphene/Au composites have invigorated innovations for its application to aerospace and space products. Attributes such as a low CTE, stiffness, and light weight attract other manufacturers of smaller products to use composites for enhanced performance and durability. The uses and economics of composites is an enormously broad subject. Examples of composite materials will be described in this paper to provide samples of applications selected for their far reaching potential to enhance product performance. Examples will also be presented to explain the application of carbon based composites where the product performance or application would not be possible without special materials.

Methodology for Classification of Shim Materials

As a result of the increasing use of fibre reinforced plastic (FRP) components in a modern commercial aircraft, manufacturers are facing new challenges - especially with regards to the realisation of significant build rates. One challenge is the larger variation of the thickness of FRP components compared with metal parts that can normally be manufactured within a very narrow thickness tolerance bandwidth. The larger thickness variation of composite structures has an impact on the shape of the component and especially on the surfaces intended to be joined together with other components. As a result, gaps between the components to be assembled could be encountered. However, from a structural point of view, gaps can only be accepted to a certain extent in order to maintain the structural integrity of the joint. Today's state of the art technologies to close gaps between FRP structures comprise shimming methods using liquid and solid shims.

New Vibration System for Advanced Drilling Composite-Metallic Stacks

To reduce the weight of aero structures, composite materials are combined with metallic parts. These multilayer materials are one-shot drilled during the assembly process. During drilling, interactions appear between the different layers creating new quality issues. To improve machining efficiency, the portable semi-automated drilling units commonly used for such operations need to be upgraded. For this purpose, vibration systems have been recently introduced into drilling units. This article first considers the effect of the reciprocating axial movement on the quality of the machined surface, then focuses on the effect of the oscillation parameters (frequency, magnitude) on the cutting process (cutting forces, thermal load, etc.). Experimental and numerical results are used to find the method that produces the optimal vibration setting. This method is then applied to the case of drilling composite-metallic stack.

Optimization of an Unmanned Aerial System' Wing Using a Flexible Skin Morphing Wing

In this paper, we describe a practically efficient methodology of improving the aerodynamic characteristics of an UAS's wing using a morphing approach. We have replaced a part of the original wings' upper and lower surfaces with a flexible, composite material skin whose shape can be modified, according to the variable airflow conditions, using internally placed actuators. The optimal displacements of the actuators, as functions of the external flow characteristics, are determined using a genetic algorithm based optimizer, coupled with a three - dimensional numerical extension of the classical lifting line model for estimating the modified wing aerodynamic coefficients. We have used the optimization tool to decrease the overall drag coefficient of a military grade UAS' wing equipped with the flexible skin. We have obtained good quality solutions for only a fraction of the computational cost needed when performing viscous flow field calculations.

A Non-Destructive Method to Classify the Correct Installation of Blind Bolts

Aerospace manufacturing requires efficient manufacturing processes. Composite materials are extensively used and manufacturing processes must evolve to overcome composite constraints for manufacturing and joining. Bolting is an extended joining process for composite materials in which a deformable blind bolt is stressed until joining forces are high enough to cause bolt breakage and ensure sufficient compression forces in the joint. Among bolting methods, blind bolting is an efficient composite joining method that enables the construction of aerospace composite structures accessing joints from a single side of the joint (front side), thus allowing for constructing closed structures where accessing the back side (blind side) is not possible. However, not being able to access the deformed head at the blind side prevents to perform a quality control and ensure a proper bolt deformation and a proper installation.

Wear Dependent Tool Reliability Analysis during Cutting Titanium Metal Matrix Composites (Ti-MMCs)

Metal matrix composites (MMCs) exhibit superior characteristics such as low weight, high stiffness, and high mechanical and physical properties. Inheriting such an outstanding combination of specifications, they are nowadays considered as the promising materials in the aerospace and biomedical industries. However, the presence of high abrasive reinforcing particles in MMCs leads to severe manufacturing issues. Due to the tool-particle interactions which occur during the machining of MMCs, high tool wear and poor surface finish are induced and those elements are considered as the main drawbacks of cutting MMCs. In this study, dry turning experiments were conducted for two different inserts and coated carbide on a bar of titanium metal matrix composite (Ti-MMC). Semi-finishing machining is operated with cutting parameters based on the tool supplier's recommendations which were not fully optimized. The maximum flank wear length (VBBmax) was selected as the tool wear criteria.

Preforming of a Fuselage C-Shaped Frame Manufactured by Resin Transfer Molding

The need for efficient manufacturing approaches has emerged with the increasing usage of composites for structural components in commercial aviation. Resin Transfer Molding (RTM), a process where a fiber preform is injected with resin into a closed tool, can achieve high fiber content required for structural components as well as improved dimensional accuracy since all surfaces are controlled by a tool surface. Moreover, RTM is well suited for parts that can be standardized throughout the aircraft, such as a fuselage frames and stringers. The objective of this investigation is to develop a preforming approach for a C-Shaped Fuselage frame. Two approaches are proposed: tri-axial braiding and hand lay-up of Non-Crimp Fabrics. The fiber architecture of the basic materials as well as the complete preforms is explained. The necessary preforming operations are detailed. The quality control measurement of fiber orientation and thickness are presented.

Computational Study of Coanda Adhesion Over Curved Surface

This paper presents a set of numerical computations with different turbulence model on an air jet flowing tangentially over the curved surface. It has been realized that jet deflection angle and the corresponding thrust are important parameter to determine with great care. Through the grid independence analysis, it has been found that without resolution of the viscous sub-layer, it is not possible to determine the computationally independent angle of jet deflection and boundary layer thickness. The boundary layer analysis has been performed at different radius of curvature and at jet Reynolds number ranging from approximately about 2400-10,000. The boundary layer thickness has been determined at the verge of separation and found a relation with the radius of curvature and jet Reynolds number. The skin-friction coefficient has been also studied at the verge of separation in relation to the surface radius and jet Reynolds number.

On Electromagnetic Shielding in Composite Aircraft: An Applied Electromagnetic Approach

Effectiveness of current electromagnetic shielding techniques in composite aircraft has been called into question several times before and is a subject of interest and research in the aerospace industry. We present an analytical approach to understand the issues in detail. It was found using first order approximations that a panel with Aluminum expanded metallic foil (ExMF) along with carbon fiber plies used on composite aircraft provides fair albeit lower electromagnetic shielding from source frequencies of a few KHz until well into MHz range when compared to an aluminum panel used on metallic aircraft. This was primarily attributed to relatively large skin depth value at low frequencies which was due to: a) low electrical conductivity of aluminum ExMF when compared to bulk aluminum; b) low electrical conductivity of resin impregnated carbon fiber layers and; c) very thin layer of aluminum ExMF used.

Optimization of Multiple Quality Characteristics for Dry Drilling Ti-6Al-4V Using TiAlN-Coated Carbide Tool

The present paper aims at optimization of multiple quality characteristics (dimensional accuracy and surface roughness) in dry drilling Ti-6Al-4V using TiAlN-coated carbide tool while the controllable factors are spindle speed and feed rate. To do so, desirability methodology is used to explore optimum conditions for concurrent optimization of the addressed quality characteristics. Central composite design (CCD) is used for experimentation. In order to create reliable models describing the process behavior, response surface methodology (RSM) is used.
