Development of Flax Fibre Reinforced Biocomposites for Potential Application for Automotive Industries

{ Natural fibre-reinforced composite has the potential to replace current materials used for automotive industrial applications. Oilseed flax fibre could be used as reinforcement for composites because it is readily available, environmentally friendly and possesses good mechanical properties. In this research, oilseed flax fibre reinforced-LLDPE and -HDPE biocomposites were developed through extrusion and injection molding. The flax fibre was chemically treated to improve the bond between the fibre and polymer. Flax fibre was mixed with low linear density polyethylene (LLDPE) and high density polyethylene (HDPE) with fibre content varying from 10 to 30% by mass and processed by extrusion and injection molding to biocomposites. The mechanical properties, surface properties, and thermal properties of biocomposites were measured to analyze the treatment and processing effect and to compare the effect of different flax fibre concentrations on the biocomposites.

Spatial Phase-Shift Digital Shearography for Out-of-Plane Deformation Measurement

Measuring deformation under dynamic loading is still a key problem in the automobile industry. The first spatial phase-shift shearography system for relative deformation measurement is reported. Traditional temporal phase-shift technique-based shearography systems are capable of measuring relative deformation by using a reference object. However, due to its low acquisition rate, the existing temporal phase-shift shearography system can be only used under static loading situations. This paper introduces a digital shearography system which utilizes the spatial phase-shift technique to obtain an extremely high acquisition rate. The newly developed spatial phase-shift shearography system uses a Michelson-Interferometer as the shearing device. A high power laser at 532nm wavelength is used as the light source. A one mega pixels high speed CCD camera is used to record the speckle pattern interference.

Development of Fuel Filler Tube with Enhanced Adhesion Coating System on Ferrite Stainless Steel for LEV III

A pre-treatment technique for improving coating adhesion on stainless steel has been developed. This method dramatically enhances the adhesion between the stainless steel and the coating by pre-treating the stainless steel with a known nickel strike plating for a short period of time. Furthermore, when this process was applied to stainless fuel filler pipes to improve corrosion resistance, layout restrictions and chipping covers became unnecessary, costs were reduced, and vehicle weight was lowered.

Ammonium Nitrate Formation and Decomposition on an Extruded Vanadium-Based SCR Catalyst

In this study, the formation and decomposition of ammonium nitrate (AN) on a state-of-the-art extruded vanadium-based SCR catalyst (V-SCR) under simulated exhaust conditions has been evaluated. Results show that AN readily forms and accumulates at temperatures below 200°C when exposed to NH3 and NO2. The rate of AN accumulation increases with decreasing temperature. A new low temperature NH3 release peak (not present following NH3 storage conditions with NH3 only) becomes apparent after AN accumulation at 100 and 125°C. This new NH3 release, with a peak release temperature of approximately 180°C, is evaluated in detail to better determine its origin. BET surface area, and thermal gravimetric analysis/differential scanning calorimetry (TGA/DSC), and reactor-based experiments are all used to characterize AN formed on the V-SCR catalyst in comparison to pure AN.

Optimizing the Piston/Bore Tribology: The Role of Surface Specifications, Ring Pack, and Lubricant

The present study looks into different possibilities for tribological optimization of the piston/bore system in heavy duty diesel engines. Both component rig tests and numerical simulations are used to understand the roles of surface specifications, ring pack, and lubricant in the piston/bore tribology. Run-in dynamics, friction, wear and combustion chamber sealing are considered. The performance of cylinder liners produced using a conventional plateau honing technology and a novel mechanochemical surface finishing process - ANS Triboconditioning® - is compared and the importance of in-design “pairing” of low-viscosity motor oils with the ring pack and the cylinder bore characteristics in order to achieve maximum improvement in fuel economy without sacrificing the endurance highlighted. A special emphasis is made on studying morphological changes in the cylinder bore surface during the honing, run-in and Triboconditioning® processes.

A Case Study on Effect of Subsequent Operations on Shot Peened Crown Wheel Pinion (Hypoid Gear Set) & Compressive Residual Stress Analysis

The prime function of crown wheel pinion is to receive the power from transmission & distribute to two-wheel ends. Doing so these members will experience the tremendous bending fatigue. Shot peen is the one of the latest technology used to improve the bending fatigue of the CWP [1]. In this particular case- six CWP are taken for the study to understand the effect of the operations after shot peen process. Three Samples are named as batch A, another 3 samples are named as batch B. Both the batch CWP are shot peened. Then as a regular production practice the batch A CWP are process through hard turning ➔ Abrasive lapping ➔ Hot lubriting (manganese phosphate) ➔ Fully finish ready for assembly. Then both the batch A & batch B samples are taken for residual stress analysis using X-Ray diffraction technique. The measurement location is 50 microns below the surface. The results tabulated, found that batch A samples shows decrease in Residual stress relatively to batch B.

Advancements in Powder Forged Connecting Rod Technology to Facilitate Downsizing of Direct Injection Turbocharged Engines

The advent of more efficient direct injection turbocharged engines has increased the need for higher performance connecting rods, able to withstand in particular higher compressive loads in operation. In this respect, new high strength materials for powder forged connecting rods were developed and introduced in production with excellent results. Among them, HS170M is currently used to manufacture connecting rods for several high performance engines, which not only have higher strength, but have less variation in their mechanical properties. The results of numerous benchmark studies have shown that powder forged connecting rods manufactured with HS170M are stronger than their steel forged counterparts manufactured with microalloyed steels, are easier to machine and fracture split, and represent a cost effective way to manufacture this important high reliability automotive component.

The Thermal and Aerodynamic Development of a Cooling and Heat Resistance Package for a New Hybrid Sports Car

A sports car exhibits many challenges from an aerodynamic point of view: drag that limits top speed, lift - or down force - and balance that affects handling, brake cooling and insuring that the heat exchangers have enough air flowing through them under several vehicle speeds and ambient conditions. All of which must be balanced with a sports car styling and esthetic. Since this sports car applies two electric motors to drive front axle and a high-rev V6 turbo charged engine in series with a 9-speed double-clutch transmission and one electric motor to drive rear axle, additional cooling was required, yielding a total of ten air cooled-heat exchangers. It is also a challenge to introduce cooling air into the rear engine room to protect the car under severe thermal conditions. This paper focuses on the cooling and heat resistance concept.

Electrochemical Characterization of Coated Self-Piercing Rivets for Magnesium Applications

This work reports on measurement and analysis of the galvanic interaction between steel self-piercing rivets (SPRs) having several different surface conditions and magnesium alloy substrates under consideration for use in automotive structural assemblies. Rivet surface conditions included uncoated steel, conventional Zn-Sn barrel plating and variations of commercial aluminizing processes, including supplemental layers and sealants. Coating characteristics were assessed using open circuit potential (OCP) measurement, potentiodynamic polarization scanning (PDS), and electrochemical impedance spectroscopy (EIS). The degree of galvanic coupling was determined using zero-resistance ammeter (ZRA) and the scanning vibrating electrode technique (SVET), which also permitted characterization of galvanic current flows in situ.

Development of the All-Surface Plated Smart Handle Through In-Vapor Deposition Technology

There are such outside door handles called smart handles which have a transmitting antenna, a lock/unlock sensor, and a sensor detection circuit, with which operation of door lock is possible just by "touching" the electrostatic-capacitance type sensor of the handles.As the design of the outside handles, body color painting and Cr plating are adopted. However, if plating is applied over the entire surface of a smart handle, electromagnetic waves transmitted from the antenna will be blocked since plating material is electrically conductive. In addition to this, touching a part other than the sensor may change the electrostatic-capacitance of the sensor, which results in unwanted functioning of the lock/unlock sensor. Because of this, only part of the handle, which does not hinder the transmission of electromagnetic waves and does not cause unwanted functioning, is covered by plating, that is called, "Partially plated specifications" (Figure 1).

Development of Trivalent Chromium Passivation for Zn Platng with High Corrosion Resistance after Heating

Trivalent chromium passivation is used after zinc plating for enhancing corrosion resistance of parts. In the passivating process, the amount of dissolved metal ions (for example zinc and iron) in the passivation solution increases the longer the solution is used. This results in a reduced corrosion resistance at elevated temperatures. Adding a top coat after this process improves the corrosion resistance but has an increased cost. To combat this, we strove to clarify the mechanism of decreased corrosion resistance and to develop a trivalent chromium passivation with a higher corrosion resistance at elevated temperatures. At first, we found that in parts produced from an older solution, the passivation layer has cracks which are not seen in parts from a fresh/new solution. These cracks grow when heated at temperatures over 120 degrees Celsius.

Electrochemical Modeling of Lithium Plating of Lithium Ion Battery for Hybrid Application

Lithium plating is an important failure factor for lithium ion battery with carbon-based anodes and therefore preventing lithium plating has been a critical consideration in designs of lithium ion battery and battery management system. The challenges are: How to determine the charging current limits which may vary with temperature, state of charge, state of health, and battery operations? Where are the optimization rooms in battery design and management system without raising plating risks? Due to the complex nature of lithium plating dynamics it is hard to detect and measure the plating by any of experimental means. In this work we developed an electrochemical model that explicitly includes lithium plating reaction. It enables both determination of plating onset and quantification of plated lithium. We have studied the effects of charging pulses on homogenous plating in order to provide guidance for lithium ion battery design in hybrid applications.

Design and Development of an Ultra-Low Friction and High Power-Density Diesel for the Indian Market

This paper explains the methodology to design a high power-density diesel engine capable of 180 bar peak firing pressure yet achieving the lowest level of mechanical friction. The base engine architecture consists of an 8 mm crank-offset which is an optimized value to have the lowest piston side forces. The honing specification is changed from a standard plateau honing to an improved torque plate slide honing with optimized surface finish values. The cumulative tangential force of the piston rings is reduced to an extreme value of 28.5 N. A rectangular special coated top ring and a low-friction architecture oil ring are used to reduce the friction without increasing the blow-by and oil consumption. A special low-friction coating is applied on the piston skirt in addition to the optimized skirt profile to have reduced contact pressure. The piston pin is coated with diamond-like carbon (DLC) coating to have the lowest friction.

Impact Deformation and Fracture Morphology of a Multi-layer HDPE Material

This paper investigates the impact deformation and fracture of a co-extruded multi-layer polymeric material. The material consists of a layer of ethylene vinyl alcohol, EvOH, two layers of linear low density polyethylene (LLDPE) based adhesive and three layers of high density polyethylene (HDPE). The multi-layer material was driven dart impact tested with velocities of 0.4 m/sec and 4.0 m/sec at 23°C and -40°C temperature conditions. The fracture morphology of the material was studied using scanning electron microscopic (SEM). An increase in energy absorption up to the maximum load was observed at -40°C; whereas, the total energy absorption decreased when compared to those tested at ambient temperature conditions. SEM observation revealed that the EvOH layer was the major contributor to the reduced ductility of the multi-layer system.

Simulation of the Axial Cutting Deformation of AA6061-T6 Round Tubes Utilizing Eulerian and Mesh Free Finite Element Formulations

Experimental and numerical studies have been completed on the deformation behaviour of round AA6061-T6 aluminum extrusions during an axial cutting deformation mode employing both curved and straight deflectors to control the bending deformation of petalled side walls. Round extrusions of length 200 mm with a nominal wall thickness of 3.175 mm and an external diameter of 50.8 mm were considered. A heat treated 4140 steel alloy cutter and deflectors, both straight and curved, were designed and manufactured for the testing considered. The four blades of the cutter had an approximate average thickness of 1.00 mm which were designed to penetrate through the round AA6061-T6 extrusions. Experimental observations illustrated high crush force efficiencies of 0.82 for the extrusions which experienced the cutting deformation mode with the deflectors. Total energy absorption during the cutting process was approximately 5.48 kJ.

Extrusion Foaming of Nano-Clay-Filled Wood Fiber Composites for Automotive Applications

This paper presents the foaming behaviors of high-density polyethylene (HDPE)-based and polypropylene (PP)-based wood fiber composites with a small amount of nanosized clay. Melt compounding was used to prepare various types of clay-filled, wood fiber composites, such as intercalated and exfoliated clay composites. Their morphology was determined by using X-ray diffraction (XRD) and transmission electron microscopy (TEM). The extrusion foaming was conducted using N2 as the blowing agent. The cell nucleation and growth behaviors of composite foams were studied while varying temperature, pressure, wood fiber content, and clay content. The effects of clay content and exfoliation degree on the final cell morphology of wood fiber/polyolefin/clay nanocomposite foams were identified.
