Model-Based and Signal-Based Gearbox Sensor Fault Detection, Identification and Accommodation

The emergence of tougher environmental legislations and ever increasing demand for increased ride comfort, fuel efficiency, and low emissions have triggered exploration and advances towards more efficient vehicle gearbox technologies. The growing complexity and spatial distribution of such a mechatronic gearbox demands precise timing and coordination of the embedded electronics, integrated sensors and actuators as well as excellent overall reliability. The increased gearbox distributed systems have seen an increased dependence on sensors for feedback control, predominantly relying on hardware redundancy for faults diagnosis. However, the conventional hardware redundancy has disadvantages due to increased costs, weight, volume, power requirements and failure rates. This paper presents a virtual position sensor-based Fault Detection, Isolation and Accommodation (FDIA), which generates an analytical redundancy for comparison against the actual sensor output.

Experimental Assessments of Parallel Hybrid Medium-Duty Truck

Fuel consumption reduction on medium-duty tactical truck has and continues to be a significant initiative for the U.S. Army. The Crankshaft-Integrated-Starter-Generator (C-ISG) is one of the parallel hybrid propulsions to improve the fuel economy. The C-ISG configuration is attractive because one electric machine can be used to propel the vehicle, to start the engine, and to be function as a generator. The C-ISG has been implemented in one M1083A1 5-ton tactical cargo truck. This paper presents the experimental assessments of the C-ISG hybrid truck characteristics. The experimental assessments include all electric range for on- and off-road mission cycles and fuel consumption for the high voltage battery charging. Stationary tests related to the charging profile of the battery pack and the silent watch time duration is also conducted.

Signal-Based Actuators Fault Detection and Isolation for Gearbox Applications

Electro-hydraulic actuated systems are widely used in industrial applications due to high torque density, higher speeds and wide bandwidth operation. However, the complexities and the parametric uncertainties of the hydraulic actuated systems pose challenges in establishing analytical mathematical models. Unlike electro-mechanical and pneumatic systems, the nonlinear dynamics due to dead band, hysteresis, nonlinear pressure flow relations, leakages and friction affects the pressure sensitivity and flow gain by altering the system's transient response, which can introduce asymmetric oscillatory behavior and a lag in the system response. The parametric uncertainties make it imperative to have condition monitoring with in-built diagnostics capability. Timely faults detection and isolation can help mitigate catastrophic failures. This paper presents a signal-based fault diagnostic scheme for a gearbox hydraulic actuator leakage detection using the wavelet transform.

Development of a Dynamic Vibration Absorber to Reduce Frame Beaming

This paper describes the development and testing of a Dynamic Vibration Absorber to reduce frame beaming vibration in a highway tractor. Frame beaming occurs when the first vertical bending mode of the frame is excited by road or wheel-end inputs. It is primarily a problem for driver comfort. Up until now, few options were available to resolve this problem. The paper will review the phenomenon, design factors affecting a vehicle's sensitivity to frame beaming, and the principles of Dynamic Vibration Absorbers (AKA Tuned Mass Dampers). Finally, the paper will describe simulation and testing that led to the development of an effective vibration absorber as a field fix.

Heavy-Duty Vehicle Rear-View Camera Systems

Transport Canada, through its ecoTECHNOLOGY for Vehicles program, retained the services of the National Research Council Canada to undertake a test program to examine the operational and human factors considerations concerning the removal of the side mirrors on a Class 8 tractor equipped with a 53 foot dry van semi-trailer. Full scale aerodynamic testing was performed in a 2 m by 3 m wind tunnel on a system component basis to quantify the possible fuel savings associated with the removal of the side mirrors. The mirrors on a Volvo VN780 tractor were removed and replaced with a prototype camera-based indirect vision system consisting of four cameras mounted in the front fender location; two cameras on either side of the vehicle. Four monitors mounted in the vehicle - two mounted on the right A-pillar and two mounted on the left A-pillar - provided indirect vision information to the vehicle operator.

Fabrication of Graphite/PTFE Based Electrodes for Proton Exchange Membrane Fuel Cell

Fuel cells are a promising energy source on account of their high efficiency and low emissions. Proton exchange membrane fuel cells (PEMFC) are clean and environmental-friendly power sources, which can become future energy solutions especially for transport vehicles. They exhibit good energy efficiency and high power density per volume. Working at low temperatures (<90°C), hydrogen fuelled proton exchange membrane fuel cells (PEMFCs) are identified as promising alternatives for powering autos, houses and electronics. At the middle of the proton exchange membrane (PEM) fuel cell is the membrane electrode assembly (MEA). The MEA consists of a proton exchange membrane, catalyst layers, and gas diffusion layers (GDL). However, most of the researchers have already mentioned that PEMFC are not competitive enough to rechargeable lithium ion battery with respect to price because of the rare metal used such as platinum in it.

Effect of Terrain Roughness on the Roll and Yaw Directional Stability of an Articulated Frame Steer Vehicle

Compared to the vehicles with conventional steering, the articulated frame steer vehicles (ASV) are known to exhibit lower directional and roll stability limits. Furthermore, the tire interactions with relatively rough terrains could adversely affect the directional and roll stability limits of an ASV due to terrain-induced variations in the vertical and lateral tire forces. It may thus be desirable to assess the dynamic safety of ASVs in terms of their directional control and stability limits while operating on different terrains. The effects of terrain roughness on the directional stability limits of an ASV are investigated through simulations of a comprehensive three-dimensional model of the vehicle with and without a rear axle suspension. The model incorporates a torsio-elastic rear axle suspension, a kineto-dynamic model of the frame steering struts and equivalent random profiles of different undeformable terrains together with coherence between the two tracks profiles.

Integrating a New ECAD System with Service Publications

Adoption of a new Electronic Systems Computer-Aided Design (ECAD) system for modeling electrical systems design by Product Engineering offers the promise of improved accuracy and productivity for Service Publication's authors to create wiring diagrams and to standardize their format; while improving the comprehension and functionality of those documents for service technicians. It is also potentially disruptive, requiring new workflows, processes, standards and lines of communication to be developed. This paper describes how to structure and organize a project for effectively and efficiently bringing a new ECAD system for modeling electrical system design into Service Publications. It also provides insight into some lessons learned.

Overcoming the Range Limitation of Medium-Duty Battery Electric Vehicles through the use of Hydrogen Fuel-Cells

Battery electric vehicles possess great potential for decreasing lifecycle costs in medium-duty applications, a market segment currently dominated by internal combustion technology. Characterized by frequent repetition of similar routes and daily return to a central depot, medium-duty vocations are well positioned to leverage the low operating costs of battery electric vehicles. Unfortunately, the range limitation of commercially available battery electric vehicles acts as a barrier to widespread adoption. This paper describes the National Renewable Energy Laboratory's collaboration with the U.S. Department of Energy and industry partners to analyze the use of small hydrogen fuel-cell stacks to extend the range of battery electric vehicles as a means of improving utility, and presumably, increasing market adoption.

Finite Element Analysis of Composite Over-wrapped Pressure Vessels for Hydrogen Storage

This paper presents 3D finite element analysis performed for a composite cylindrical tank made of 6061-aluminum liner overwrapped with carbon fibers subjected to a burst internal pressure of 1610 bars. As the service pressure expected in these tanks is 700 bars, a factor of safety of 2.3 is kept the same for all designs. The optimal design configuration of such high pressure storage tanks includes an inner liner used as a gas permeation barrier, geometrically optimized domes, inlet/outlet valves with minimum stress concentrations, and directionally tailored exterior reinforcement for high strength and stiffness. Filament winding of pressure vessels made of fiber composite materials is the most efficient manufacturing method for such high pressure hydrogen storage tanks. The complexity of the filament winding process in the dome region is characterized by continually changing the fiber orientation angle and the local thickness of the wall.

Development and Analysis of an Electric Vehicle Controller for LCV

This paper describes the system architecture together with control and diagnostics features of an indigenously developed electric vehicle controller for Light Commercial Vehicle. The key functions of vehicle controller include power management, driveline controls, regeneration and vehicle mode controls. In particular this paper presents vehicle's operational strategy in economy, normal and performance modes based on the vehicle speed and SOC. It also has feature to enable vehicle operation in reduced performance mode at low battery voltages. The battery fault predictor algorithm is also described in detail that is used to control discharge current to prevent sudden dip in SOC and to increase battery life. The vehicle control strategy is modeled & simulated using MATLAB™ environment and results for a specific test case are validated with embedded controllers-in-the-loop in a test-bench environment.

Modeling Study of the Battery Pack for the Electric Conversion of a Commercial Vehicle

Many aspects of battery electric vehicles are very challenging from the engineering point of view in terms of safety, weight, range, and drivability. Commercial vehicle engines are often subjected to high loads even at low speeds and this can lead to an intense increment of the battery pack temperature and stress of the cooling system. For these reasons the optimal design of the battery pack and the relative cooling system is essential. The present study deals with the challenge of designing a battery pack that satisfies both the conditions of lowest weight and efficient temperature control. The trade-off between the battery pack size and the electrical stress on the cells is considered. The electric system has the aim to substitute a 3.0 liters compression ignition engine mainly for commercial vehicles.

The lightweight design of a vehicle can save manufacturing costs and reduce greenhouse gas emissions. For the off-road vehicle and truck, the chassis frame is the most important load-bearing assembly of the separate frame construction vehicle. The frame is one of the most assemblies with great potential to be lightweight optimized. However, most of the vehicle components are mounted on the frame, such as the engine, transmission, suspension, steering system, radiator, and vehicle body. Therefore, boundaries and constraints should be taken into consideration during the optimal process. The finite element (FE) model is widely used to simulate and assess the frame performance. The performance of the frame is determined by the design parameters. As one of the largest components of the vehicle, it has a lot of parameters. To improve the optimum efficiency, sensitivity analysis is used to narrow the range of the variables.

Rotavator is an active tillage implement for breaking the Soil and for the preparation of seed bed for cultivation. The Farmers are currently facing problem due to usage of sub optimal speed of Rotavator which results in more fuel consumption, takes more time for completion of operation. Also, the Current Rental models work on Tractor + Implement as rental combination and customer not able to rent Rotavator as a standalone implement due to non-availability of Tracking information such as hours of utilization on Rotavator. Farmers not able to maintain the service periodicity, if oil change not done in prescribed duration then it may result in improper maintenance and breakdown of the Rotavator. To overcome these problems a smart Rotavator developed consists of an electronic unit fitted on the Rotavator shaft to measure the speed of the shaft rotation and in turn convert to Rotavator speed and also able to convert into Hours of usage based on the starting and stopping of the rotavator.

Optimized Power Utilization of Air Conditioner in Electric City Bus Using

Electric vehicles have a limitation of limited range and long charging time. Energy optimization plays a very crucial role in determining the range of an electric vehicle. The innovative system proposed here gives the opportunity to reduce energy wastage and efficiently direct the electrical energy to improve the driving range of a 9 meter AC electric bus. The high voltage air conditioner unit alone consumes more than 40% of the electrical energy stored in the traction battery which reduces the driving range of the electric bus drastically. The proposed system optimizes the air conditioner utilization to direct cool air only in areas where passengers are present. Buses do not always run on full capacity, when there are less number of people in the bus the system detects the locations of the passengers using sensors and occupant detection algorithm, this enables the controller to identify the areas where cooling has to be focused and where cooling can be reduced or stopped.

Long range in electric mobility can be served with High Voltage Battery (HVB), but HVB can sustain for its designed life if it’s maintained within a specific operating temperature range. Appropriate battery thermal management through Battery Cooling System (BCS) is critical for vehicle range and battery durability This work focus on two aspects, BCS sizing and its coolant flow optimization in Electric bus. BCS modelling was done in 1D CAE software. The objective is to develop a model of BCS in virtual environment to replicate the physical testing. Electric bus contain numerous battery packs and a complex piping in its cooling system. BCS sizing simulation was performed to keep the battery packs in operating temperature range.

Light Weight Tubular Suspension Frame Design for Light Commercial Vehicle

Front suspension frame is an integral part of automobile chassis which acts as a major load carrying structural member and connects different suspension components with body. It provides the required stiffness for achieving desired vehicle dynamics performance. Acting as a major road load path from tire to body, it also acts as a mounting base for suspension arm, steering and compression rod. Considering the competitive market conditions, increased fuel efficiency demand along with enhanced structural durability, it is important to evaluate suspension frame for stiffness and durability using Computer Aided Engineering (CAE) methodology so as to reduce product development time and First Time Right cost effective design. In this paper focus is given on CAE methodology used to design a light weight tubular kind of suspension frame for light commercial vehicle with stiffness comparable to conventional sheet metal suspension frame and similar durability performance with reduced weight.

Ladder Frame Concept Development through Parametric Beam Modelling

Body-over-Frame is the primary type of construction used in SUVs, pick-ups, and other commercial vehicles in India. In this type of construction, the body, engine, suspensions etc. are mounted on the ladder frame. Since the frame acts as the skeleton of the vehicle, optimal design of frame at the concept stage of the vehicle program is critical for meeting all structural performance targets. Frontloading of these targets aids in architecture development and reduces future design modifications. The natural frequency response from the frame directly affects the NVH performance of the vehicle. This paper focuses on frontloading the natural frequency targets by performing concept-level simulations on the ladder frame even before creation of 3D concept data. A parametric beam model is created based on the reference vehicles. The beam model has been validated with correlation of more than 85% compared with CAE and physical testing outputs of existing vehicles.

Electric Vehicles (EVs), with its inherent advantage of zero tailpipe emissions, are gaining importance because of aggressive push from government not only to reduce air pollution but also to reduce dependency of fossil fuel. EVs and necessary charging infrastructure along with ‘connected’ technology is redefining mobility. Considering the fast growing EV market, it becomes important for an EV Powertrain Architect to design and develop a powertrain solution having low engineering efforts and satisfying business, market and regulatory requirements at a competitive price. This paper presents a compact, flexible, convenient and smart featured simulation tool for an EV Powertrain Architect for estimating the specifications of key powertrain components such as traction battery and electric motor. The proposed tool takes into consideration the end-user as well as the regulatory requirements of range, maximum speed, acceleration and gradeability.

An Erosion Aggressiveness Index (EAI) Based on Pressure Load Estimation Due to Bubble Collapse in Cavitating Flows Within the RANS Solvers

Despite numerous research efforts, there is no reliable and widely accepted tool for the prediction of erosion prone material surfaces due to collapse of cavitation bubbles. In the present paper an Erosion Aggressiveness Index (EAI) is proposed, based on the pressure loads which develop on the material surface and the material yield stress. EAI depends on parameters of the liquid quality and includes the fourth power of the maximum bubble radius and the bubble size number density distribution. Both the newly proposed EAI and the Cavitation Aggressiveness Index (CAI), which has been previously proposed by the authors based on the total derivative of pressure at locations of bubble collapse (DP/Dt>0, Dα/Dt<0), are computed for a cavitating flow orifice, for which experimental and numerical results on material erosion have been published. The predicted surface area prone to cavitation damage, as shown by the CAI and EAI indexes, is correlated with the experiments.
