Introduction to Commercial and Off-Road Vehicle Cooling Airflow Systems

Vehicle functional requirements, emission regulations, and thermal limits all have a direct impact on the design of a powertrain cooling airflow system. Given the expected increase in emission-related heat rejection, suppliers and vehicle manufacturers must work together as partners in the design, selection, and packaging of cooling system components. The goal of this two-day course is to introduce engineers and managers to the basic principles of cooling airflow systems for commercial and off-road vehicles.

Battery Electric Vehicles and Extended Range Electric Vehicles, like the Chevrolet Volt, can use electrical energy from the Grid to meet the majority of a driver�s transportation needs. This has the positive societal effects of displace petroleum consumption and associated pollutants from combustion on a well to wheels basis, as well as reduced energy costs for the driver. CO2 may also be lower, but this depends upon the nature of the grid energy generation. There is a mix of sources � coal-fired, gas -fired, nuclear or renewables, like hydro, solar, wind or biomass for grid electrical energy. This mix changes by region, and also on the weather and time of day. By monitoring the grid mix and communicating it to drivers (or to their vehicles) in real-time, electrically driven vehicles may be recharged to take advantage of the lowest CO2, and potentially lower cost charging opportunities.

High Speed Machining of CFRP Parts Investigation of the influence of new geometries, cutting datas and coolant capabilities on the surface finish of CFRP parts. State of the art: Different CFRP grades and machining conditions make geometry adjustments to the tool necessary. Mechanical failures through machining operations can be avoided in most of the cases. New unidirectional CFRP grades and dry machining processes again lead to machining problems. This study investigates new geometries to avoid heat damage with dry maching and air coolant in case of unidirectional CFRP. With help of a thermo camera and the surface investigation with a scanning electron microscope, heat damage can be analysed and therefore new geometries can be developed and tested. Target is to develop a new multi purpose CFRP geometry to meet the requirements of the future. The reduction of different geometries used leads to major cost savings. Optimization of Rule-Based Control Strategy for a Hydraulic-Electric Hybrid Light Urban Vehicle Based on Dynamic Programming

Plugin Hybrid Electric Vehicles (PHEV) have a large battery which can be used for electric only powertrain operation. The control system in a PHEV must decide how to spend the energy stored in the battery. In this paper, we will present a prototype implementation of a PHEV control system which saves energy for electric operation in pre-defined geographic areas, so called Green Zones. The approach determines where the driver will be going and then compares the route to a database of predefined Green Zones. The control system then reserves enough energy to be able to drive the Green Zone sections in electric only mode. Finally, the powertrain operation is modified once the vehicle enters the Green Zone to ensure engine operation is limited. Study of Wedge-Actuated Continuously Variable Transmission

Abstract The mechanical efficiency of the current continuously variable transmission (CVT) suffers from high pump loss induced by a high-pressure system. A novel wedge mechanism is designed into the CVT clamp actuation system to generate the majority of clamp force mechanically. Therefore, the hydraulic system can operate at a low-pressure level most of the time, and the pump loss is greatly reduced to improve the CVT’s mechanical efficiency. Through dynamic analysis and design optimization, 90% of clamp force is contributed by the wedge mechanism and the rest of the 10% is generated by a conventional hydraulic system. The optimal design is validated through dynamic modeling using Siemens Virtual.Lab software by simulating the wedge clamp force generation, ratio change dynamics, and system response under tip-in conditions. After that, we built prototype components that target 70% of the clamp force contributed by the wedge mechanism and tested them on a transmission dynamometer.

Critical Inlet Pressure Prediction for Inline Piston Pumps Using Multiphase Computational Fluid Dynamics Modelling

Abstract Inline piston pumps are extensively used in aircraft hydraulic systems. They can be found in engine-driven large-sized hydraulic pumps and zonal electric motor-driven mid-small sized pumps. Inline piston pumps are positive displacement pumps with variable volumetric flow controls. Positive displacement pumps can provide a variable flow rate over a wide range of suction pressures. Aircraft fly at high altitudes, and therefore these pumps have to work in extreme conditions such as low atmospheric pressure, low temperature. At low inlet pressures, the pump is highly susceptible to cavitation, i.e., insufficient filling capacity. The pressure below which pump flow rate drops drastically is known as critical inlet pressure. Extensive research has been carried out to study cavitation in inline piston pumps.

Implementation and Optimization of a Variable-Speed Coolant Pump in a Powertrain Cooling System

Abstract This study investigates methods to precisely control a coolant pump in an internal combustion engine. The goal of this research is to minimize power consumption while still meeting optimal performance, reliability and durability requirements for an engine at all engine-operating conditions. This investigation achieves reduced fuel consumption, reduced emissions, and improved powertrain performance. Secondary impacts include cleaner air for the earth, reduced operating costs for the owner, and compliance with US regulatory requirements. The study utilizes mathematical modeling of the cooling system using heat transfer, pump laws, and boiling analysis to set limits to the cooling system and predict performance changes.

Development and Advances of a V-Flow FC Stack for FCX Clarity

Honda has succeeded in developing the new fuel cell (FC) vehicle designed into a dynamic, full-cabin sedan, the FCX Clarity, originating from the new V Flow FC platform. The key technology is V Flow FC Stack, featuring V Flow cell structure in which the fuel gases run from top to bottom vertically through the wave flow-channels. According to this unique structure, the fuel cell stack sits longitudinally along the center tunnel, and a Vertebral layout has emerged. The Vertebral layout results in Volume efficient package and low-floor platform. The V Flow FC stack has achieved a high output of 100kW and improved the output density with 50% by volume and 67% by mass, compared to the previous 2005 model. The V Flow cell structure utilizes gravity for water drainage and reduces the channel depth creating thinner cells. The wave-shaped vertical gas flow channel provides horizontal and more efficient coolant flow distribution allowing the reduction of the number of cooling layer.

Active Heat Sink for Automotive Electronics

This paper reports an active heat sink (AHS) that allows high-density electronic components to operate at a stable temperature over a broad range of ambient conditions. AHS receives heat at high flux and transfers it at reduced flux to environment, coolant fluid (e.g., air or engine coolant), or structures. Temperature of the heat load can be controlled electronically. Target applications for AHS include thermal management of the new class of high-power electronics being developed for electric hybrid vehicles. AHS also enables precise control over junction temperature (and, thus, light color) of high-power light-emitting diodes (LED) used for solid-state headlights and allows for compact air-cooled heat sinks. Depending on the configuration, AHS thermal resistance can be as low as 0.1 degC/W. AHS physics, engineering design, and performance simulations are presented.
