Monitoring the Progression of Micro-Pitting in Spur Geared Transmission Systems Using Online Health Monitoring Techniques

Micro-pitting is a fatigue effect that occurs in geared transmission systems due to high contact stress, and monitoring its progression is vital to prevent the eventual failure of the tooth flank. Parameter signature analysis has been successfully used to monitor bending fatigue failure and advanced phases of gear surface fatigue failure such as macro-pitting and scuffing. However, due to modern improvements in steel production the main cause of gear contact fatigue failure can be attributed to surface micro-pitting rather than sub-surface phenomena. Responding to the consequent demand to detect and monitor the progression of micro-pitting, this study experimentally evaluated the development of micro-pitting in spur gears using vibration and oil debris analysis. The paper presents the development of an online health monitoring system for use with back-to-back gear test rigs.

Eco+ Solutions in High Performance Plastics from DSM for Automotive.

In this paper we present the results of full-scale chassis dynamometer testing of two hybrid transit bus configurations, parallel and series and, in addition, quantify the impact of air conditioning. We also study the impact of using an electrically controlled cooling fan. The main trend that is noted, and perhaps expected, is that a significant fuel penalty is encountered during operation with air conditioning, ranging from 17-27% for the four buses considered. The testing shows that the series hybrid architecture is more efficient than the parallel hybrid in improving fuel economy during urban, low speed stop and go transit bus applications. In addition, smart cooling systems, such as the electrically controlled cooling fan can show a fuel economy benefit especially during high AC (or other increased engine load) conditions.

Stability Analysis of Combined Braking System of Tractor-Semitrailer Based on Phase-Plane Method

Abstract An analysis method for the stability of combined braking system of tractor-semitrailer based on phase-plane is investigated. Based on a 9 degree of freedom model, considering longitudinal load transfer, nonlinear model of tire and other factors, the braking stability of tractor-semitrailer is analyzed graphically on the phase plane. The stability of both tractor and semitrailer with different retarder gear is validated with the energy plane, β plane, yaw angle plane and hinged angle plane. The result indicates that in the long downhill with curve condition, both tractor and semitrailer show good stability when retarder is working at 1st and 2nd gear, and when it is at 3rd gear, the tractor is close to be unstable while semitrailer is unstable already. Besides, tractor and semitrailer both lose stability when retarder is working at the 4th gear.

Characterizing the Onset of Manual Transmission Gear Rattle Part I: Experimental Results

The objective of this investigation is to characterize the ability of loose gears to resist rattle in a manual transmission driven by an internal combustion engine. A hemi-anechoic transmission dynamometer test cell with the capability to produce torsional oscillations is utilized to initiate gear rattle in a front wheel drive (FWD) manual transmission, for a matrix of operating loads and selected gear states. A signal processing technique is derived herein to identify onset of gear rattle resulting from a standardized set of measurements. Gear rattle was identified by a distinct change in noise and vibration measures, and correlated to gear oscillations by a computed quantity referred to as percent deviation in normalized gear speed. An angular acceleration rattle threshold is defined based upon loose gear inertia and drag torque. The effects of mean speed, mean and dynamic torque, and gear state on the occurrence of loose gear rattle are reported.

Experimental Procedure for Measuring the Energy Consumption of IC Engine Lubricating Pumps during a NEDC Driving Cycle

The paper presents an experimental procedure for comparing different families of IC Engine lubricating pumps in terms of total consumed energy in a NEDC driving cycle. Measures are performed on a test rig able to reproduce the oil temperature profile, the lubrication circuit permeability and its variation during the engine warm-up. The pump under test is driven by a variable speed electric motor supplying the engine velocity profile of the driving cycle. The load on the pump is generated by means of a variable restrictor controlled in a closed loop by a proper combination of speed, temperature, flow rate and pressure signals in order to replicate the typical permeability of the lubricating circuit.

Scuffing Resistance of Surface Treated 8625 Alloy Steels

Scuffing is a common source of failure for many mechanical components in automobiles. 8625 alloy steel is commonly used in camshafts, gears, piston pins, shafts, and splines. The purpose of the research is to study the scuffing resistance of non-treated, carburized, nitrocarburized, and carbonitrided 8625 alloy steels. The scuffing resistance of the 8625 alloy steels was determined through pin-on-disk tests. The hardness and microstructure of the disks were analyzed using electron microscopy to determine wear mechanisms for each surface treated steel. The wear mechanisms were then related to the scuff resistance of the various materials.

Time-Domain Dynamic Analysis of Helical Gears with Reduced Housing Model

In this paper we present a time-domain dynamic analysis of a helical gear box with different housing models using a unique finite element-contact mechanics solver. The analysis includes detail contact modeling between gear pairs along with the dynamics of gear bodies, shafts, bearings, etc. Inclusion of the housing in the dynamic analysis not only increases the fidelity of the model but also helps estimate important NVH metrics, such as dynamic load and vibration transmission to the base, sound radiation by the gearbox, etc. Two different housing models are considered. In the first, the housing is represented by a full FE mesh, and in the second, the housing is replaced by a reduced model of condensed stiffness and mass matrices. Component Mode Synthesis (CMS) methods are employed to obtain the reduced housing model. Results from both the models are successfully compared to justify the use of reduced housing model for further studies.

Consideration about Meshing of Worm Gear Based on MUB (Meshing Under Base-Circle) Theory for EPS

This paper will discuss the stress reduction of the worm wheel for an electric power steering (EPS) system. The research discussed in this paper focused on the worm wheel, the EPS component that determines the maximum diameter of the system. If the stress of the worm wheel could be reduced without increasing in size, it would be possible to reduce the size of the worm wheel and EPS system. In order to reduce the stress of the worm wheel, the conventional design method has extended the line-of-action toward outside of the worm wheel to increase the contact ratio of the gears and these method lead to an increase in the outer diameter. In order to address this issue, past research proposes the basic concept to extend line-of-action toward the inside of the worm wheel. And this new meshing theory was named MUB (Meshing Under Base-circle) theory. In this paper, characteristics of meshing of the gear formed by MUB theory are determined in more detail.

Application of CAE in Design Optimization of a Wet Dual Cutch Transmission and Driveline

This paper describes the application of CAE tools in the design optimization of a DCT and driveline system of a passenger vehicle, with emphasis on NVH performance. The multi-body dynamics simulation tools are employed for driveline system analysis. The MBD model consists of the engine, transmission, clutch, drive shafts, tires and vehicle. The wheel slip effects are considered in the calculation of shuffle frequencies. In the analysis of gear whine, the transmission housing, gears and shafts are modeled by detailed 3-D finite element models, so that the mesh stiffness of the gears and the housing support stiffness are described more accurately. The calculated velocity spectra of the housing are presented. The prediction of gear rattle in the transmission is carried out. The loose gear acceleration index and the averaged impact power of free gears are calculated to assess the rattle generation potential and the level of rattle severity.

Gear Train Mesh Efficiency Study: The Effects of an Anti-Backlash Gear

In recent years, the focus on engine parasitic losses has increased as a result of the efforts to increase engine efficiency and reduce greenhouse gasses. The engine gear train, used to time the valve system and drive auxiliary loads, contributes to the overall engine parasitic losses. Anti-backlash gears are often used in engine gear trains to reduce gear rattle noise resulting from the torsional excitation of the gear train by the engine output torque. Friction between sliding surfaces at the gear tooth is a major source of power loss in gear trains. The effect of using anti-backlash gears on the gear friction power loss is not well known. As a part of the effort to reduce parasitic losses, the increase in friction power loss in the Cummins ISX 15 gear train due to the anti-backlash gear was quantitatively determined by modifying the methods given in ISO 14179-2 to fit the anti-backlash gear sub-assembly.

A DFSS Approach to Determine Automatic Transmission Gearing Content for Powertrain-Vehicle System Integration

This investigation utilizes a DFSS analysis approach to determine automatic transmission gear content required to minimize fuel consumption for various powertrain - vehicle systems. L18 and L27 inner arrays with automatic transmission design and shift pattern constraint parameters were varied to determine their relative influence on fuel consumption. An outer noise array consisting of two vehicles with various engines, final drive ratios and legislated emissions test cycles was used to make a robust transmission selection based on minimizing fuel consumption. The full details of the DFSS analysis method and assumptions are presented along with a detailed examination of the results. With respect to transmission design parameters, parasitic spinloss and gear mesh efficiency were found to be most important followed by the number of gears. The DFSS analysis further revealed that unique transmission design formulations are potentially required for widely varying engines.

Multi-Point Mesh Modeling and Nonlinear Multi-Body Dynamics of Hypoid Geared System

A multi-point hypoid gear mesh model based on 3-dimensional loaded tooth contact analysis is incorporated into a coupled multi-body dynamic and vibration hypoid gear model to predict more detailed dynamic behavior of each tooth pair. To validate the accuracy of the proposed model, the time-averaged mesh parameters are applied to linear time-invariant (LTI) analysis and the dynamic responses, such as dynamic mesh force, dynamic transmission error, are computed, which demonstrates good agreement with that predicted by single-point mesh model. Furthermore, a nonlinear time-varying (NLTV) dynamic analysis is performed considering the effect of backlash nonlinearity and time-varying mesh parameters, such as mesh stiffness, transmission error, mesh point and line-of-action. Simulation results show that the time history of the mesh parameters and dynamic mesh force for each pair of teeth within a full engagement cycle can be simulated.

Shifter Fork Stiffness Correlation to Gear Shift Quality

Shift quality of a manual transmission is a critical characteristic that requires utmost care while structuring the transmission. Shift quality is affected by many factors viz. synchronizer design, shifter design, gear design, transmission oil selection etc. This paper presents a correlation between stiffness of the shift fork in manual transmission with the gear shift quality using a gear shift quality assessment setup. Stiffness of shifter fork is optimized using contact pattern analysis and stiffness analysis on MSC Nastran. All the subsystem (i.e. synchronizer and the shift system component) are constrained to optimize the shift fork stiffness. A-5-speed manual transmission is used as an example to illustrate the same. A direct correlation of gear shift fork stiffness with the shift force experienced by the driver is established. The shift system was modeled in the UG NX 6.0 software to collate the synchronization force, shift system gap etc with the constraint on the shift fork.

Churning Loss Estimation for Manual Transmission Gear Box Using CFD

Fuel economy is one of the factors that drives the automobile sector today, and the demand for fuel efficient vehicles continues to increase by the day. Power loss in the vehicle driveline directly affects the fuel economy and must be reduced to achieve maximum fuel economy. Churning causes power loss and needs to be estimated at the design stage to arrive at the most fuel-efficient design. Using the commercial CFD tool ANSYS Fluent, as explained below, is one such way to estimate it. Using this new method, and the steps within, permits the estimation of churning/splash losses for the complete manual transmission gear box. In the first step, CFD models are prepared to estimate the splash loss and windage loss for single gear wheel and validated against the measurement data. In the second step, a CFD model is created to estimate the splash losses for a gear pair which includes intermeshing power loss due to oil squeezing between the gear teeth, as validated by the published data.

Development of γ′-Fe4N Phase Control Technology and Low-Carbon Alloy Steel for High-Strength Nitrided Gear

A new nitriding technology and material technology have been developed to increase the strength of microalloyed gears. The developed nitriding technology makes it possible to freely select the phase composition of the nitride compound layer by controlling the treatment atmosphere. The treatment environment is controlled to exclude sources of supply of [C], and H2 is applied as the carrier gas. This has made it possible to control the forward reaction that decomposes NH3, helping to enable the stable precipitation of γ′-phase, which offers excellent peeling resistance. A material optimized for the new nitriding technology was also developed. The new material is a low-carbon alloy steel that makes it possible to minimize the difference in hardness between the compound layer and the substrate directly below it, and is resistant to decline in internal hardness due to aging precipitation in the temperature range used in the nitriding treatment.

The Impact of Gear Meshing Nonlinearities on the Vehicle Launch Shudder

During the launch of a car, severe torsional vibration sometimes may occur in its driveline due to somewhat the slipping of the clutch, its intuitive sense for an occupant is the longitudinal vibration of the vehicle, referred to as the launch shudder whose characteristic frequency is from 5 to 25 Hz generally. As the main vibration sources of the driveline and its crucial nonlinear components, the variable stiffness and backlash of the gear meshing are considered, their impacts on the launch shudder are analyzed in this paper. Conformal mapping, finite element method and regression method etc. are the main approaches to calculate the variable meshing stiffness of a gear pair. If this stiffness is get, it can usually be substituted for its approximate analytical expression, just with finite harmonic terms, in Fourier Series form into Ordinary Differential Equations(ODEs) to calculate the vehicle responses with its nonlinearity considered.

Downsizing and downspeeding are currently important development approaches of the automobile industry to improve fuel efficiency and to reduce emissions. Decreased operational speeds in combination with higher combustion pressures lead to an increase of the excitation of torsional vibrations by the combustion engine. Torsional vibrations in powertrains can cause strength and NVH problems as well as lower driving comfort and reliability of the vehicle. Currently, conventional systems for reduction of torsional vibrations are increasingly reaching their limits. In cooperation with several institutes of the Technische Universität München (TUM) innovative concepts for an improved reduction of torsional vibrations in automotive powertrains have been developed.

A New Method for Monitoring Gears Surface Failures Using Enhanced Image Registration Approach

In this paper, we present an image registration approach to cope with inter-image illumination changes of arbitrary shape in order to monitor the development of micro-pitting in transmission gears. Traditional image registration approaches do not typically account for inter-image illumination variations that negatively affect the geometric registration precision. Given a set of captured images of gear surface degradation with different exposure times and geometric deformations, the correlation between the resulting aligned images is compared to a reference one. The presented image registration approach is used with an online health monitoring system involving the analysis of vibration, acoustic emission and oil debris to follow the development of micro-pitting in transmission gears. The proposed monitoring system achieves more registration precision compared to competing systems.

Influence of Gear Geometry on Gearbox Noise Reduction - An Experimental Investigation

The present competitive market scenario and customer requirements demand for improved NVH quality and to meet statutory norms without increased cost. When gears are used for power transmission, gear noise is of particular concern. The noise may be created due to harmonics of the rotating and meshing internal components. This has a significant effect on the overall vehicle sound quality. Various factors contribute to gearbox noise. Some of them include shaft misalignments, gear geometry, lubrication, bearings and loose mountings. Hence it is essential to study which factors contribute to the gearbox noise and to develop countermeasures for the same. Although a number of factors may contribute to gear noise as mentioned, the scope of this paper is limited to the effect of gear geometry alone on the gearbox noise.
