Reduction of Hot Tears: Alloy and Casting Process Optimization Using Neutron Diffraction

The continued need of vehicle weight reduction provides impetus for research into the development of novel automotive casting alloys and their processing technologies. Where possible, ferrous components are being replaced by aluminum (Al) and magnesium (Mg) alloy counterparts. This transition, however, requires a systematic optimization of the alloys and their manufacturing processes to enable production of defect-free castings. In this context, prevention of hot tears remains a challenge for Al and Mg alloy thin-wall castings. Hot tears form in semi-solid alloy subjected to localized tensile stress. Classical methods of stress measurement present numerous experimental limitations. In this research, neutron diffraction (ND) was used as a novel tool to obtain stress maps of castings and to quantify the effect of two processes used to eliminate hot tears in permanent mold castings: 1) increasing of the mold temperature during casting of Mg alloys, and 2) grain refinement of Al alloys.

Helical 3D Computed Tomography as an Advanced Inline NDT Method

Computed Tomography (CT) is a well established method for non-destructive reconstruction of an object's interior structures. It is especially well suited for use with e.g. light metal alloys, injection molded plastic components or composite materials. The CT volume data can either be evaluated manually or automatically through the use of image processing software. Recently helical CT has become available for use in industrial quality testing of light alloy cast parts. This paper discusses the use of helical CT as an additional tool for inline inspection in a production environment.

Effect of Chill Parameters on the Residual Strain in Cast 319 Aluminum Alloy: A Neutron Diffraction Study

The demand for light weight vehicles continues to stimulate extensive research into the development of light weight casting alloys and optimization of their manufacturing processes. Of primary relevance are Aluminum (Al) and Magnesium (Mg) based alloys, which have successfully replaced selected iron based castings in automobiles. However, optimization of as-cast microstructure, processing and performance remains a challenge for some Al-based alloys. In this context, placement of chills in castings has been frequently used to locally manipulate the solidification conditions and microstructure of a casting. In this work, the effect of using an active copper chill on the residual strain profile of a sand-cast B319 aluminum alloy was investigated. Wedge-shaped castings were produced with three different cooling conditions: copper plate chill, copper pipe with cooling water and no chill (baseline).

Cyclic Stress-Strain Behaviour of AM60B and AE44 Cast Magnesium Alloys and Its Impact on LCF Characterisation and Fatigue Analysis

Light weight alloys are widely used in the automotive industry in order to meet environmental requirements. Cast magnesium alloys are candidate materials due to their high strength to weight ratio, high stiffness and excellent castability. However, some previously reported anomalous cyclic stress-strain behaviours of magnesium alloys have not been fully investigated especially in LCF characterisation. The main objective of this work was to investigate the cyclic loading-unloading behaviour of high pressure die cast (HPDC) AM60B and AE44 magnesium alloys under uniaxial tension or/and compression and its effect on LCF behaviour. It was found that classical linear stress-strain behaviour, for both AM60B and AE44 alloys, applied only to a very small range of stress beyond which significant pseudo-elastic behaviour was discovered. This affected LCF characterisation and subsequent fatigue analysis processes.

A Lode Angle Dependent von Mises Yield and Hardening Model for Deformation Simulation of Cast Magnesium Alloy

Magnesium alloys are of growing research, development and commercial interest for their lightweight characteristics, notably in the automotive sector. Recent results based on experiments and simulations of beam components have shown that finite element (FE) predictions using commercial FE software may significantly overestimate the peak load and load beyond the peak load. This indicates that better deformation and failure criteria are needed for crashworthiness simulation and design of Mg alloys for the development of computer-assisted engineering (CAE) capacity for Mg alloys. In this study, yield and hardening laws for deformation simulation of Mg alloys are reviewed. An isotropic Lode angle dependent von Mises yield and flow model originally used for soil was modified by replacing shear strength with tensile or compressive flow strength for deformation simulation of Mg alloys.

Cast Body Nodes for 2016 Acura NSX

Ablation casting is an emerging technology which combines traditional sand molding techniques with rapid cooling due to the use of a water soluble binder. High cooling rates and control of solidification direction allows for exceptional mechanical properties and complex shapes. Through the use of ablation, six different body node castings have been manufactured for the 2016 NSX aluminum space frame. The high mechanical properties allowed these castings to be integrated into the crash structure for energy absorption. Using the traditional casting alloy A356, target mechanical properties were 190 Mpa Yield Strength, 280 Mpa Tensile Strength and 12% min elongation. The high elongation was achieved due to the refined eutectic microstructure produced by high cooling rates. The eutectic microstructure produced by ablation was found to be Level 5 or 6 on the AFS scale. Light weighting could also be achieved when compared to traditional GDC castings.

Very High Cycle Fatigue of Cast Aluminum Alloys under Variable Humidity Levels

Ultrasonic fatigue tests (testing frequency around 20 kHz) have been conducted on four different cast aluminum alloys each with a distinct composition, heat treatment, and microstructure. Tests were performed in dry air, laboratory air and submerged in water. For some alloys, the ultrasonic fatigue lives were dramatically affected by the environment humidity. The effects of different factors like material composition, yield strength, secondary dendrite arm spacing and porosity were investigated; it was concluded that the material strength may be the key factor influencing the environmental humidity effect in ultrasonic fatigue testing. Further investigation on the effect of chemical composition, especially copper content, is needed.

Predicting Stress vs. Strain Behaviors of Thin-Walled High Pressure Die Cast Magnesium Alloy with Actual Pore Distribution

In this paper, a three-dimensional (3D) microstructure-based finite element modeling method (i.e., extrinsic modeling method) is developed, which can be used in examining the effects of porosity on the ductility/fracture of Mg castings. For this purpose, AM60 Mg tensile samples were generated under high-pressure die-casting in a specially-designed mold. Before the tensile test, the samples were CT-scanned to obtain the pore distributions within the samples. 3D microstructure-based finite element models were then developed based on the obtained actual pore distributions of the gauge area. The input properties for the matrix material were determined by fitting the simulation result to the experimental result of a selected sample, and then used for all the other samples’ simulation. The results show that the ductility and fracture locations predicted from simulations agree well with the experimental results.

Effect of Humidity on the Very High Cycle Fatigue Behavior of a Cast Aluminum Alloy

In this paper, fatigue tests on a cast aluminum alloy (AS7GU-T64) were performed under different frequencies and humidity levels. Tests conducted under conventional frequency in laboratory air have been compared to tests conducted under ultrasonic frequency in dry air, saturated humidity and in distilled water. It was observed that the highest and lowest fatigue lives correspond to ultrasonic fatigue tests in dry air and in distilled water, respectively. Unlike specimens tested at conventional frequency, all of the specimens tested at ultrasonic frequency presented a large amount of slip facets on the fatigue crack propagation fracture surface.
