Sulfur Poisoning of a NOx Storage Catalyst - A Comprehensive Modelling Approach

This paper describes the development of a 0-D-sulfur poisoning model for a NOx storage catalyst (NSC). The model was developed and calibrated using findings and data obtained from a passenger car diesel engine used on testbed. Based on an empirical approach, the developed model is able to predict not only the lower sulfur adsorption with increasing temperature and therefore the higher SOx (SO2 and SO3) slip after NSC, but also the sulfur saturation with increasing sulfur loading, resulting in a decrease of the sulfur adsorption rate with ongoing sulfation. Furthermore, the 0-D sulfur poisoning model was integrated into an existing 1-D NOx storage catalyst kinetic model. The combination of the two models results in an “EAS Model” (exhaust aftertreatment system) able to predict the deterioration of NOx-storage in a NSC with increasing sulfation level, exhibiting higher NOx-emissions after the NSC once it is poisoned.

The Effects of Hydroforming on the Mechanical Properties and Crush Behaviors of Aluminum Tubes

The effect of hydroforming on the mechanical properties and dynamic crush behaviors of tapered aluminum 6063-T4 tubes with octagonal cross section are investigated by experiments. First, the thickness profile of the hydroformed tube is measured by non-destructive examination technique using ultrasonic thickness gauge. The effect of hydroforming on the mechanical properties of the tube is investigated by quasi-static tensile tests of specimens prepared from different regions of the tube based on the thickness profile. The effect of hydroforming on the dynamic crush behaviors of the tube is investigated by axial crush tests under dynamic loads. Specimens and tubes are tested in two different heat treatment conditions: hydroformed-T4 (as-received) and T6. The results of the quasi-static tensile tests for the specimens in hydroformed-T4 condition show different amounts of work hardening depending on the regions, which the specimens are prepared from.

DOE Analysis of Factors Affecting Ultimate Strength of Multiple Resistance Spot Welded Joints

More than 200 tensile-shear resistance spot welded specimens were produced and tested to analyze the effect of spot weld spacing, weld size, sheet thickness, and adhesive on the ultimate strength of joints made from a mild hot dip galvannealed steel and an unexposed quality hot dip galvannealed 590 MPa minimum tensile strength dual phase steel (DP590). The geometric layout parameters were analyzed by a design of experiment (DOE) approach. The analysis showed that weld size is a primary factor affecting the strength of the joints for a given material. It was also determined that structural adhesive created a large relative strengthening for joints made from the mild steel. Interactions of the geometrical factors are also presented.

CAE Process for Developing Cylinder Head Design Including Statistical Correlation and Shape Optimization

Design of cylinder heads involves complex constraints that must satisfy thermal, strength, performance, and manufacturing requirements which present a great challenge for successful development. During development of a new highly loaded cylinder head, CAE methods predicted unacceptable fatigue safety factors for the initial prototype design. Hydropulsator component testing was undertaken and the results were correlated with the analysis predictions using a statistical method to calculate failure probability. Shape optimization was undertaken to improve high cycle fatigue safety in vulnerable regions of the cylinder head water jacket for the subsequent design release. The optimization process provided more efficient design guidance than previously discovered through a traditional iterative approach. Follow-on investigations examined other shape optimization software for fatigue improvement in the cylinder head.

Testing and Modeling of Frequency Drops in Resonant Bending Fatigue Tests of Notched Crankshaft Sections

Resonant frequencies of a resonant bending system with notched crankshaft sections are obtained experimentally and numerically in order to investigate the effect of notch depth on the drop of the resonant frequency of the system. Notches with the depths ranging from 1 to 5 mm, machined by an EDM (Electrical-Discharging Machining) system, were introduced in crankshaft sections at the fillet between the main crank pin and crank cheek. The resonant frequencies of the resonant bending system with the crankshaft sections with various notch depths were first obtained from the experiments. Three-dimensional finite element models of the resonant bending system with the crankshafts sections with various notch depths are then generated. The resonant frequencies based on the finite element computations are in good agreement with those based on the experimental results.

Fatigue Failure of Rollers in Crankshaft Fillet Rolling

In this paper, the fatigue failure of the primary roller used in a crankshaft fillet rolling process is investigated by a failure analysis and a two-dimensional finite element analysis. The fillet rolling process is first discussed to introduce the important parameters that influence the fatigue life of the primary roller. The cross sections of failed primary rollers are then examined by an optical microscope and a Scanning Electron Microscope (SEM) to understand the microscopic characteristics of the fatigue failure process. A two-dimensional plane strain finite element analysis is employed to qualitatively investigate the influences of the contact geometry on the contact pressure distribution and the Mises stress distribution near the contact area. Fatigue parameters of the primary rollers are then estimated based on the Findley fatigue theory.

Predicted vs. Actual Compensation in a Stamping Die

Traditional methods used to produce a die set (from developing initial machining cutter paths through finalized die tryout to produce a part that meets design intent) begin with draw simulation and development. It is here, traditionally, that scientific evaluation of actual metal stretch and theoretical ideals end. In past programs, a designed part would be simulated for stretch and a development model created to include various die compensations (i.e. springback, overcrown, etc.) based on past experience for area and amount. At this point, the die is cut and undergoes a metamorphosis through die tryout to finally produce a quality part. This is currently an open loop system. This paper will focus on the differences in the predicted way the die should look and the actual outcome (after part buyoff).

Catalytic Converters in a 1d Cycle Simulation Code Considering 3d Behavior

The objective of this study to introduce the newly developed Discrete Channel Method (DCM) as a fast and efficient method for the prediction of the 3d and transient behavior of honeycomb-type catalytic converters in automotive applications. The approach is based on the assumption that the regions between the channels are treated as a reactor with a homogeneously distributed heat source due to chemical conversion. Therefore, each radial direction can be described by a center, a boundary and only a few intermediate channels between them. The discrete channels are described by transient, 1d conservation equations that characterize the behavior of channels at different radial positions. The heat entering and leaving each discrete channel is evaluated by the gradients of the temperature field in conjunction with the heat conductivity of the substrate. The approach is validated by experimental data and serves as a module in the thermodynamic and engine analysis design tool BOOST.

A PG-Based Powertrain Model to Generate Component Loads for Fatigue Reliability Testing

Once a vehicle powertrain is designed and the first prototype is built, extensive on-board instrumentation and testing needs to be carried out at the proving grounds (PG) to generate load histograms for various components. The load histograms can then be used to carry out durability tests in the laboratory. When a component in the vehicle powertrain is changed, the load histograms need to be generated again at the proving grounds. This adds much time and money to the vehicle's development. The objective is to develop a virtual powertrain model that can be simulated through a powertrain endurance driving cycle in order to predict torque histograms and total damage. The predictions are then correlated against measured data acquired on a test vehicle that was driven through the same driving cycle at the proving grounds.

Thermal Mechanical Fatigue Simulation of Cast iron Cylinder Heads

The requirement for increased power and reduced emission and fuel consumption levels for diesel engines has created very stringent demands on the cylinder head design. In current engine development programs it is often observed that the limiting design factor is given by the thermal mechanical fatigue strength of the cylinder head. Design iterations resulting from durability testing are often necessary due to the lack of adequate simulation techniques for prediction thermal mechanical fatigue (TMF) failure. A complete lifetime simulation process is presented in this paper with emphasis on a newly developed material model for describing the constitutive behavior of cast iron (i.e. gray cast iron and compacted graphite iron) under thermal cycling. The material model formulation is based on a continuum-damage-mechanics (CDM) approach in order to account for the tension / compression anomaly of cast iron.

Windshield Investigation - Manufacturing & Installation Stresses

An early development vehicle experienced an unusually high rate of windshield breakage. Most breaks were identified as due to impact, but the severity of impact was low. It was reasoned that the windshield should possess a greater level of robustness to impact. Many theories were put forth to explain the breakage data. It was universally agreed that the unusual breakage rate could be due to only one condition, but its source was indefinite. The condition present must be tensile stress. One of three situations were considered regarding its source: 1) the tensile stress was present in the glass after manufacture due to improper annealing; 2) the installation of the windshield into the vehicle body put the glass into stress; 3) some combination of the other two sources. A gray-field polariscope was used to measure the stresses of the windshield from both the manufacturing process as well as the installation in the vehicle.

Design of a Laboratory Sampling System for Brake Wear Particle Measurements

Brake wear is one of the dominant sources of traffic-related particulate matter emissions and is associated with various adverse environmental and health hazards. To address this issue, the UNECE mandated the Particle Measurement Program to develop a harmonized methodology for sampling and measuring brake wear particles with a full-flow sampling tunnel on a brake dynamometer. Here we present the design of a novel, fully PMP compliant sampling tunnel. The dimensions and general layout of the tunnel are based on minimization of super-micron particle losses and consideration of space limitations in brake-dynamometer setups as well as the need for efficient utilization of the test facilities (reduced testing times). Numerical calculations suggested that the critical section of the system is the sampling train from the sample probes to the instrumentation inlet/filter holder.

Characterizing a Real-Driving Brake Emissions Sampling System on a Laboratory Test Bed

Brake wear emissions gained significant relevance with the upcoming Euro7 type approval within the European Union for brake emission measurement on the test bed. While the controlled brake test bed approach provides consistent results, real-driving emission (RDE) measurements are needed to better understand actual emission behavior due to varying vehicle and environmental conditions. The EU has already announced its interest in RDE testing. Here we present the results of an RDE brake wear sampling system with minimal thermal impact, where particles are only sampled from one side of the brake disc, characterized on a laboratory sampling system. The investigations aim to validate symmetric particle release and to confirm that doubling the measured RDE results effectively represents the reference emissions on the test bed.

Method for Root Bending Fatigue Life Prediction in Differential Gears and Validation with Hardware Tests

An advanced multi-layer material model has been developed to simulate the complex behavior in case-carburized gears where hardness dependent strength and elastic-plastic behavior is characterized. Also, an advanced fatigue model has been calibrated to material fatigue tests over a wide range of conditions and implemented in FEMFAT software for root bending fatigue life prediction in differential gears. An FEA model of a differential is setup to simulate the rolling contact and transient stresses occurring within the differential gears. Gear root bending fatigue life is predicted using the calculated stresses and the FEMFAT fatigue model. A specialized rig test is set up and used to measure the fatigue life of the differential over a range of load conditions. Root bending fatigue life predictions are shown to correlate very well with the measured fatigue life in the rig test.

Measuring Brake Wear Particles with a Real-Driving Emissions Sampling System on a Brake Dynamometer

Brake wear particles are recognized as one of the dominant sources of road transport particulate matter emissions and are linked to adverse health effects and environmental impact. The UNECE mandated the Particle Measurement Program to address this issue, by developing a harmonized sampling and measurement methodology for the investigation of brake wear particles on a brake dynamometer (dyno). However, although the brake dyno approach with tightly controlled test conditions offers good reproducibility, a multitude of changing vehicle and surrounding conditions make real-driving emissions measurement a highly relevant task. Here we show two different prototypes for on-road particle measurement with minimal impact of the measurement setup on the emission behavior, tested on a brake dyno.
