Headliner Trim Design Methodology Development with Finite Element Simulation and Optimization Considering Multi Domain Performance

Passenger cars in the top segment have seen fast growth over the last few decades with an increasing focus on luxury, convenience, safety and the quality of driver experience. The headliner is a decorative and functional trim system covering the underside of the roof panel. It enhances the aesthetics and elegance of the car interiors. In premium vehicles, the headliner system has to suffice interior quietness and integrity apart from the performance and regulatory requirements. The Design Validation Plan requirements cover its contribution to the vehicle interior noise control, occupant safety, and perception of build quality. Contributions can be very significant and primarily be determined by design and material parameters. Also, headliner interactions with an adjacent body in white structure are crucial from performance point of view. Various foam options are available with different functions such as structural, acoustic, and energy-absorption.

A Fatigue Life Estimation Technique for Body Mount Joints

A body mount joint is a typical clamped joint that is under severe loading conditions, due to its structural function services as a gateway of load path between body and frame of an automotive vehicle. Stresses/strains on durability concerned components at the joint cannot be captured accurately by using the pseudo stress analysis approach because of the complexity of stress state generated by the pre-stress from clamp load, contacts between the components and nonlinear material properties. In this paper, development of a technique for fatigue life estimation of the joint is described in detail.

Reducing Radiated Structural Noise from AIS Surfaces using Several FEM Optimization Methods

Two finite element optimization techniques are presented for minimizing automotive engine air induction structural radiated noise and mass. Air induction systems are generally made of thin wall plastic which is exposed to high levels of pulsating engine noise. Weak air induction system walls vibrate excessively creating noise that can be heard by the driver. The conventional approach is to add ribs (many times through trial and error) which increase part weight or by adding “kiss-offs,” which restrict air flow. The finite element optimization methods considered here are shape optimization and topometry optimization. Genesis, a fully integrated finite element analysis and optimization package by Vanderplaats Research & Development, was used to perform finite element optimization. Choice of optimization method is primarily dependent on several factors which are appearance, part interference and flow restriction requirements.

Fatigue Life Prediction of an Automobile Cradle Mount

Elastomers have large reversible elastic deformation, good damping and high energy absorption capabilities. Due to these characteristics along with low cost of manufacturing, elastomeric components are widely used in many industries and applications, including in automobiles. These components are typically subjected to complex multiaxial and variable amplitude cyclic loads during their service life. Therefore, fatigue failure and life prediction are important issues in the design and analyses of these components. Availability of an effective CAE technique to evaluate fatigue damage and to predict fatigue life under complex loading conditions is a valuable tool for such analysis. This paper discusses a general CAE analytical technique for durability analysis and life prediction of elastomeric components. The methodology is then illustrated and verified by using experimental fatigue test results from an automobile cradle mount.

Rainflow Counting Based Block Cycle Development for Fatigue Analysis using Nonlinear Stress Approach

An accurate representation of proving ground loading is essential for nonlinear Finite Element analysis and component fatigue test. In this paper, a rainflow counting based multiple blocks loading development procedure is described. The procedure includes: (1) Rainflow counting analysis to obtain the relationship between load range and cumulative repeats and the statistical relationship between load range and mean load; (2) Formation of preliminary multiple loading blocks with specified load range, mean load, and the approximate cycle repeats, and construction of the preliminary multiple loading blocks; (3) Calibration and finalization of the repeats for preliminary multiple loading blocks according to the equivalent damage rule, meaning that the damage value due to the block loads is equivalent to that from a PG loading.

A Practical Failure Limit for Sheared Edge Stretching of Automotive Body Panels

Edge cracking is one of the major formability concerns in advanced high strength steel (AHSS) stamping. Although finite element analysis (FEA) together with the Forming Limit Diagram has been widely used, it has not effectively predicted edge cracking. Primary problems in developing a methodology to insure that parts are safe from edge cracking are the lack of an effective failure criterion and a simple and accurate measurement method that is not only usable in both die tryout and production but also can be verified by finite element analysis. The intent of this study is to develop a methodology to ensure that parts with internal cutouts, such as a body side panel can be produced without edge cracking. During tryout and production, edge cracking has traditionally been detected by visual examination, but this approach is not adequate for ensuring freedom from edge cracking.

FE Prediction of Thermal Performance and Stresses in a Disc Brake System

The brake system is one of the most critical systems in the automotive vehicle. Its design is a challenging task since stringent performance and packaging requirements are to be fully met - optimizing the brake performance and weight of the brake system. The brake disc is an important component in the braking system which is expected to withstand and dissipate the heat generated during the braking event. Validation of brake disc design through CAE/FEA is presented in this paper. The procedure for prediction of thermal performance was developed in-house, tuned and verified by correlating with Test data available for existing-design and then applied to the new-design brake disc. The correlation achieved for the existing-design brake disc (both solid and ventilated), procedure for prediction of thermo-mechanical performance (heat transfer coefficient estimation, temperature distribution etc.) are also included.

An Analytical Load Distribution Solution for Bearings

An analytical load distribution solution for calculation of the loads exerted by the rolling elements on the outer raceway in cylindrical roller bearings under radial loading is proposed in this paper. The loads exerted by the rolling elements are obtained based on an assumption that the profile of the maximum contact pressures of rolling elements resemble the profile of the contact pressure of the corresponding lumped cylinder. Based on this assumption, an analytical load distribution solution which gives the loads exerted by the rolling elements on the outer raceway is derived based on the non-conforming contact solution of Hertz and the conforming contact solution of Persson. These loads can be calculated from the analytical solution with the total applied load and the normalized contact pressure profile of the corresponding lumped cylinder. Two-dimensional finite element analysis was conducted to validate the proposed analytical solutions.

Optimization of High-Volume Warm Forming for Lightweight Sheet

Traditional warm forming of aluminum refers to sheet forming in the temperature range of 200°C to 350°C using heated, matched die sets similar to conventional stamping. While the benefits of this process can include design freedom, improved dimensional capability and potentially reduced cycle times, the process is complex and requires expensive, heated dies. The objective of this work was to develop a warm forming process that both retains the benefits of traditional warm forming while allowing for the use of lower-cost tooling. Enhanced formability characteristics of aluminum sheet have been observed when there is a prescribed temperature difference between the die and the sheet; often referred to as a non-isothermal condition. This work, which was supported by the USCAR-AMD initiative, demonstrated the benefits of the non-isothermal warm forming approach on a full-scale door inner panel. Finite element analysis was used to guide the design of the die face and blank shape.

Multi-Objectives Optimization of Fastener Location in a Bolted Joint

During component development of multiple fastener bolted joints, it was observed that one or two fasteners had a higher potential to slip when compared to other fasteners in the same joint. This condition indicated that uneven distribution of the service loads was occurring in the bolted joints. The need for an optimization tool was identified that would take into account various objectives and constraints based on real world design conditions. The objective of this paper is to present a method developed to determine optimized multiple fastener locations within a bolted joint for achieving evenly distributed loads across the fasteners during multiple load events. The method integrates finite element analysis (FEA) with optimization software using multi-objective optimization algorithms. Multiple constraints were also considered for the optimization analysis. In use, each bolted joint is subjected to multiple service load conditions (load cases).

Integrating Manufacturing Pre-Stress in FEA Based Road Load Fatigue Analysis

Most manufacturing and assembly processes like stamping, clamping, interference fits introduce a pre-stress condition in components or assemblies. Very often these stresses are high enough and alter the mean stress state resulting in significant effect on fatigue life performance and thus cannot be ignored. If the pre-stress is compressive, it will increase the allowable stress range and improve fatigue life performance; on the other hand if these stresses are tensile, they will decrease the allowable stress range resulting in a degradation of fatigue life. At times it becomes critical to effectively introduce the pre-stress condition in order to accurately represent the stress state in an FEA based durability simulation. Accounting for the pre-stress state in FEA based constant amplitude loading fatigue life simulation is relatively straight forward, but when it comes to random variable amplitude multi-channel loads simulation, the problem becomes more complicated.

A Practical Procedure to Predict AIS Inlet Noise Using CAE Simulation Tools

The air induction system (AIS), which provides clean air to the engine for combustion, is very important for engine acoustics. A practical CAE procedure to predict AIS inlet noise is presented in this paper. GT-Power, a commercially available software program can be used to simulate the engine performance and predict air induction noise. The accuracy of GT-Power is dependent on many variables, such as: proper duct discretization size, proper number of flow splits to model the air box and the capturing of the correct resonator geometry for tuning frequency. Since GT-Power is based on a 1D assumption, several iterations need be performed to model the complex AIS components, such as, irregular shaped air box, resonator volume, porous ducts and perforated pipes. Because of this, the GT-Power AIS model needs to be correlated to test data using transmission loss data.

Structural Evaluation of Ashcan and Performance Enhancement by Spring Optimization

Ashcan contributes to the aesthetics and elegance of the vehicle interiors. It is used to store the ash. Generally the ashcan is fitted on the console of the car. The operational requirement of ashcan is to open with minimum force but not at very low accelerations experienced during the vehicle bump event. Also closing force should be comparatively higher. The closing of the ashcan lid should ensure positive locking, which may be achieved by using cam and follower locking mechanism. The other requirement is that it should be structurally durable enough to sustain the repetitive loading during its operation. Ashcan may undergo severe abusive loading during its operation. To simulate these operations and understand the physics of the problem, a multi-step non-linear analysis involving a complex contact situation is carried out. The scope of this paper is to explain the procedure of calculating the force required for closing and opening of the ashcan lid.

Engine cooling systems for vehicles are used for cooling the engine fluids. The cooling system normally consists of following components: radiator, expansion tank, cooling fan, fan drive and shroud. The mounting structure for this system must be designed to withstand the loads that will be imposed by the vehicle operation which consists of stresses such as those caused by linear static and dynamic loading. Automotive industries perform various tests on vehicles in the end-user environment to reduce failures; these investigations are carried out on the design using finite element method (FEM). Finite element methods are being used routinely to analyze for structural behavior. Modeling is done with CATIA software, meshing is carried out with HYPERMESH software and solution is acquired using NASTRAN solver.

The purpose of Federal Motor Vehicle Safety Standard 216 is to reduce fatalities and serious injuries when vehicle roof crushes into occupant compartment during rollover crash. Upgraded roof crush resistance standard (571.216a Standard No. 216a) requires vehicle to achieve maximum applied force of 3.0 times unloaded vehicle weight (UVW) on both driver and passenger sides of the roof. (For vehicles with gross vehicle weight rating ≤ 6,000 lb.) This paper provides an overview of current approach for dual side roof strength Finite Element Analysis (FEA) and its limitations. It also proposes a new approach based on powerful features available in virtual tools. In the current approach, passenger side loading follows driver side loading and requires two separate analyses before arriving at final assessment. In the proposed approach only one analysis suffices as driver and passenger side loadings are combined in a single analysis.

Conventionally, the automotive outer panels, giving vehicle its shape, have been manufactured from steel sheets. The outer panels are subjected to loads due to wind loading, palm-prints, person leaning on the vehicle, cart hits, and hail stones for example. Consumer awareness about these two panel characteristics: Oilcanning and Dent resistance is increased, which has been observed in recent marketing studies. Apart from perceptive quality, another factor depending on the dent performance is insurance and respective cost implications. Dents can occur due to several reasons such as object hits, parking misjudgement, hail stones etc. Phenomenon can be divided into two types, static and dynamic denting. Static dent case covers scenario wherein interaction with outer panel is mostly quasi-static. Hail stones present dynamic case where object hits a panel with certain kinetic energy. Automotive companies usually perform static dent assessment to cover all the cases.

Underrun Protection devices (UPDs) are specially designed barriers fitted to the front, side, or rear of heavy trucks. In case of accidents, these devices prevent small vehicles such as bikes and passenger cars going underneath and thus minimizing the severity of such accident. Design and strength of UPD is such that it absorbs the impact energy and offers impact resistance to avoid the vehicle under run. Compliance to UPD safety regulations provides stringent requirements in terms of device design, dimensions, and its behavior under impact loading. Since accuracy of Computer Aided Engineering (CAE) predictions have improved, numerical tools like Finite element method (FEM) are extensively used for design, development, optimization, and performance verification with respect to target regulatory performance requirements. For improved accuracy of performance prediction through FEA, correct FE representation of sub-systems is very important.
