Real Time Implementation of DOC-DPF Models on a Production-Intent ECU for Controls and Diagnostics of a PM Emission Control System

This paper describes the joint development by Tenneco and Pi Shurlok of a complete diesel engine aftertreatment system for controlling particulate matter emissions. The system consists of a DOC, DPF, sensors, controller and an exhaust fuel injection system to allow active DPF regeneration. The mechanical components were designed for flow uniformity, low backpressure and component durability. The overall package is intended as a complete PM control system solution for OEMs, which does not require any significant additions to the OEM's engine control strategies and minimizes integration complexity. Thus, to make it easier to adapt to different engine platforms, ranging from small off-road vehicle engines to large locomotive engines, model-based control algorithms were developed in preference to map-based controls.

Components Durability, Reliability and Uncertainty Assessments Based on Fatigue Failure Data

Road vibrations cause fatigue failures in vehicle components and systems. Therefore, reliable and accurate damage and life assessment is crucial to the durability and reliability performances of vehicles, especially at early design stages. However, durability and reliability assessment is difficult not only because of the unknown underlying damage mechanisms, such as crack initiation and crack growth, but also due to the large uncertainties introduced by many factors during operation. How to effectively and accurately assess the damage status and quantitatively measure the uncertainties in a damage evolution process is an important but still unsolved task in engineering probabilistic analysis. In this paper, a new procedure is developed to assess the durability and reliability performance, and characterize the uncertainties of damage evolution of components under constant amplitude loadings.

Fatigue Behavior of Stainless Steel Sheet Specimens at Extremely High Temperatures

Active regeneration systems for cleaning diesel exhaust can operate at extremely high temperatures up to 1000°C. The extremely high temperatures create a unique challenge for the design of regeneration structural components near their melting temperatures. In this paper, the preparation of the sheet specimens and the test set-up based on induction heating for sheet specimens are first presented. Tensile test data at room temperature, 500, 700, 900 and 1100°C are then presented. The yield strength and tensile strength were observed to decrease with decreasing strain rate in tests conducted at 900 and 1100°C but no strain rate dependence was observed in the elastic properties for tests conducted below 900°C. The stress-life relations for under cyclic loading at 700 and 1100°C with and without hold time are then investigated. The fatigue test data show that the hold time at the maximum stress strongly affects the stress-life relation at high temperatures.

Durability and Reliability Test Planning and Test Data Analysis

Durability/reliability design of products, such as auto exhaust systems, is essentially based on the observation of test data and the accurate interpretation of these data. Therefore, test planning and related data analysis are critical to successful engineering designs. To facilitate engineering applications, testing and data analysis methods have been standardized over the last decades by several standard bodies such as the American Society for Testing and Materials (ASTM). However, over the last few years, several effective testing and data analysis methods have been developed, and the existing standard procedures need to be updated to incorporate the new observations, knowledge, and consensus. In this paper, the common practices and the standard test planning and data analysis procedures are reviewed first. Subsequently, the recent development in accelerated testing, equilibrium based data fitting, design curve construction, and Bayesian statistical data analysis is presented.

Secondary Fuel Injection Layout Influences on DOC-DPF Active Regeneration Performance

Catalysts and filters continue to be applied widely to meet particulate matter regulations across new and retrofit diesel engines. Soot management of the filter continues to be enhanced, including regeneration methodologies. Concerns regarding in-cylinder post-injection of fuel for active regeneration increases interests in directly injecting this fuel into the exhaust. Performance of secondary fuel injection layouts is discussed, and sensitivities on thermal uniformity are measured and analyzed, providing insight to packaging challenges and methods to characterize and improve application designs. Influences of end cone geometries, mixers, and injector mounting positions are quantified via thermal distribution at each substrate's outlet. A flow laboratory is applied for steady state characterization, repeated on an engine dynamometer, which also provides transient results across the NRTC.

Fatigue Life and Non-Linear Strength Predictions for Heavy Stamping Steel Parts

Strength and fatigue life prediction is very difficult for stamped structural steel parts because the manufacturing process alters the localized material properties. Traditional tensile tests cannot be used to obtain material properties due to size limitations. Because of this, FEA predictions are most often “directional” at best. In this paper an improved prediction methodology is suggested. With a material library developed from standard homogenous test specimens, or even textbook material property tables, localized strength and plastic strain numbers can be inferred from localized hardness tests(1). The new method, using standard ABAQUS static analysis (not commercial fatigue analysis software with many unknowns), is shown to be very accurate. This paper compares the new process FEA strength and fatigue life predictions to laboratory test results using statistical confidence intervals.

Analytical Methodology for the Prediction of the Wear of Damper Springs in Dry Friction Clutches

Coil springs are crucial components of the clutch damper. Quantifying the stresses accumulated on them during operation is crucial in the prediction of remaining usable spring life. This paper demonstrates the use of a mathematical model-based approach in predicting the behavior of localized stresses on the spring used in clutch dampers. An equivalent cantilever beam model for spring coils solved using the theory of elastic stability is utilized to predict the spring response in operation, a contact model that translates the spring response into localized stresses due to wear and iterative wear model that accounts for surface morphology and change in geometry due to wear is illustrated in this paper for the prediction of wear.

An Engine and Powertrain Mapping Approach for Simulation of Vehicle CO2 Emissions

Simulations used to estimate carbon dioxide (CO2) emissions and fuel consumption of medium- and heavy-duty vehicles over prescribed drive cycles often employ engine fuel maps consisting of engine measurements at numerous steady-state operating conditions. However, simulating the engine in this way has limitations as engine controls become more complex, particularly when attempting to use steady-state measurements to represent transient operation. This paper explores an alternative approach to vehicle simulation that uses a “cycle average” engine map rather than a steady state engine fuel map. The map contains engine CO2 values measured on an engine dynamometer on cycles derived from vehicle drive cycles for a range of generic vehicles. A similar cycle average mapping approach is developed for a powertrain (engine and transmission) in order to show the specific CO2 improvements due to powertrain optimization that would not be recognized in other approaches.

Probabilistic Life and Damage Assessment of Components under Fatigue Loading

This study presents a probabilistic life (failure) and damage assessment approach for components under general fatigue loadings, including constant amplitude loading, step-stress loading, and variable amplitude loading. The approach consists of two parts: (1) an empirical probabilistic distribution obtained by fitting the fatigue failure data at various stress range levels, and (2) an inverse technique, which transforms the probabilistic life distribution to the probabilistic damage distribution at any applied cycle. With this approach, closed-form solutions of damage as function of the applied cycle can be obtained for constant amplitude loading. Under step-stress and variable amplitude loadings, the damage distribution at any cycle can be calculated based on the accumulative damage model in a cycle-by-cycle manner. For Gaussian-type random loading, a cycle-by-cycle equivalent, but a much simpler closed-form solution can be derived.

Aerodynamic Comparison of Tractor-Trailer Platooning and A-Train Configuration

Modern aerodynamic Class 8 freight tractors can improve vehicle freight efficiency and fuel economy versus older traditional style tractors when pulling Canadian style A- or B-Train double trailer long combination vehicles (LCV's) at highway speeds. This paper compares the aerodynamic performance of a current generation aerodynamic tractor with several freight hauling configurations through computational fluid dynamics evaluations using the Lattice-Boltzmann methodology. The configurations investigated include the tractor hauling a standard 53′ trailer, a platooning configuration with a 30′ separation distance, and an A-Train configuration including two 48′ trailers connected with a dolly converter. The study demonstrates CFD's capability of evaluating extremely long vehicle combinations that might be difficult to accomplish in traditional wind tunnels due to size limitations.

Robust Design of Spiral Groove Journal Bearing

Journal bearings are machine elements designed to produce smooth (low friction) motion between solid surfaces in relative motion and to generate a load support for mechanical components. In a Journal bearing, the entire load is carried by a thin film of fluid present between the rotating and the non-rotating elements. The thickness of the film is very sensitive to ambient temperature, radial clearance and misalignment. Though these parameters are difficult to control, it is important to consider these as noises while designing the Journal bearing. When noises in the design space are very strong, the conventional DOE and RSM methods suppress the effect of control factors and render them irrelevant in the design process. This leads to overdesigning the product, which in turn adds more cost. The main objective of this work is to design a bearing, which is insensitive to noises at each stage of the product life cycle.

Failure Mode Effects and Fatigue Data Analyses of Welded Vehicle Exhaust Components and Its Applications in Product Validation

Vehicle exhaust components and systems under fatigue loading often show multiple failure modes, which should be treated, at least theoretically, with rigorous advanced bi-modal and multi-modal statistical theories and approaches. These advanced methods are usually applied to mission-critical engineering applications such as nuclear and aerospace, in which large amounts of test data are often available. In the automotive industry, however, the sample size adopted in the product validation is usually small, thus the bi-modal and multi-modal phenomena cannot be distinguished with certainty.

Statistical Characterization, Pattern Identification, and Analysis of Big Data

In the Big Data era, the capability in statistical and probabilistic data characterization, data pattern identification, data modeling and analysis is critical to understand the data, to find the trends in the data, and to make better use of the data. In this paper the fundamental probability concepts and several commonly used probabilistic distribution functions, such as the Weibull for spectrum events and the Pareto for extreme/rare events, are described first. An event quadrant is subsequently established based on the commonality/rarity and impact/effect of the probabilistic events. Level of measurement, which is the key for quantitative measurement of the data, is also discussed based on the framework of probability. The damage density function, which is a measure of the relative damage contribution of each constituent is proposed. The new measure demonstrates its capability in distinguishing between the extreme/rare events and the spectrum events.

Real World Duty Cycle Development Method for Non-road Mobile Machinery (NRMM)

Emission, fuel economy and productivity in non-road mobile machinery (NRMM) depend largely on drive cycles. Understanding drive cycles can provide the in-depth information and knowledge that help the system integrator better optimize the vehicle management system. Some non-road engine test cycles already exist nowadays. However, these cycles are mainly for engine emission regulation purpose, and not closely tied to real world applications. Therefore, from both industries and academia, it has been the common practice to instrument and retrofit a vehicle, assign a professional driver operate the retrofitted vehicle for real testing, and compare the results to the baseline vehicle under the similar operating conditions. Obviously this approach is time consuming and resource intensive. In this paper, we attempt to address this issue by introducing a method of constructing standard drive cycles from in-field operation data.

Vehicle Level Parameter Sensitivity Studies for a 1.5L Diesel Engine Powered Passenger Car with Various Boosting Systems

Several diesel passenger car boosting systems were studied to assess their impact on vehicle performance and fuel economy. A baseline 1.5L diesel engine model with a single VGT turbocharger was obtained through Gamma Technologies' fast running model library. This model was modified to explore multiple two stage boosting systems to represent the anticipated architecture of future engines. A series sequential turbocharged configuration and a series turbocharger-supercharger configuration were evaluated. The torque curves were increased from that of the original engine model to take advantage of the increased performance offered by two stage boosting. The peak cylinder pressure for all models was limited to 180 bar. Drive cycle analysis over the WLTP was performed using these engine architectures, while assessing the sensitivity to various system parameters. These parameters include: vehicle weight and aerodynamic drag, EGR target maps, level of downspeeding, and turbocharger inertia.

Improving Brake Thermal Efficiency Using High-Efficiency Turbo and EGR Pump While Meeting 2027 Emissions

Commercial vehicles are moving in the direction of improving brake thermal efficiency while also meeting future diesel emission requirements. This study is focused on improving efficiency by replacing the variable geometry turbine (VGT) turbocharger with a high-efficiency fixed geometry turbocharger. Engine-out (EO) NOX emissions are maintained by providing the required amount of exhaust gas recirculation (EGR) using a 48 V motor driven EGR pump downstream of the EGR cooler. This engine is also equipped with cylinder deactivation (CDA) hardware such that the engine can be optimized at low load operation using the combination of the high-efficiency turbocharger, EGR pump and CDA. The exhaust aftertreatment system has been shown to meet 2027 emissions using the baseline engine hardware as it includes a close coupled light-off SCR followed by a downstream SCR system.

A High Performance Passive Muffler Valve

A new passive muffler valve has been developed that offers the advantages of both the current passive and active valves without their major drawbacks. Like current passive valves this new valve provides high restriction at low to medium engine speeds for improved noise control. But with a near over-center spring action and unique flap shape, this high performance valve has minimal pressure drop at high engine speeds, closer to the active valve pressure drop performance. The in-line design of the valve makes it ideal for low restriction OE mufflers, resonators, and aftermarket performance mufflers. The new valve design is uncomplicated, with few components and has been tested extensively for durability utilizing both bench and vehicle level testing.

An Investigation and Validation of Tailpipe Noise Contribution to Vehicle Cabin via Transfer Path Analysis Concept

To facilitate the design and validation of exhaust system, quantification of tailpipe noise contribution to vehicle cabin is usually necessary. In this paper, transfer path analysis (TPA) concept has been applied to investigate the contributions from tailpipe and other noise sources as well as the interaction between tailpipe noise and its transmission path to vehicle cabin. An artificial acoustic source has been designed for transfer function measurement and an all-wheel-drive dynamometer located in anechoic chamber is used as a testing platform to collect operational data. A validation methodology has also been proposed and implemented by comparing the measured and predicted interior noise response with a big auxiliary muffler (BAM).

The Role of CFD Combustion Simulation in Diesel Burner Development

Diesel burners introduce combustion of diesel fuel to raise exhaust gas temperature to Diesel Oxidization Catalyst (DOC) light-off or Diesel Particulate Filter (DPF) regeneration conditions, thereby eliminating the need of engine measures such as post-injections. Such diesel combustion requirement nevertheless poses challenges to burner development especially in combustion control and risk mitigation of DPF material failure. In particular, burner design must satisfy good soot distribution and heat distribution at DPF front face after meeting minimum requirements of ignition, heat release, and backpressure. In burner development, Computational Fluid Dynamics (CFD) models have been developed based on commercial codes for burner thermal and flow management with capability of predicting comprehensive physical and chemical phenomena including turbulence induced mixing, fuel injection, fuel droplet transport, diesel combustion, radiation, conjugate heat transfer and etc.
