Steady-State Combustion Development of a Downsized Multi-Cylinder Engine with Range Extended HCCI/SACI Capability

This paper focuses on the combustion development portion of the Advanced Combustion Controls Enabling Systems and Solutions (ACCESS) project, a joint research project partially funded by a Department of Energy grant. The main goal of the project is to improve fuel economy in a gasoline fueled light-duty vehicle by 30% while maintaining similar performance and meeting SULEV emission standards for the Federal Test Procedure (FTP) cycle. In this study, several combustion modes Spark Ignited (SI), Homogeneous Charge Compression Ignition (HCCI), Spark- Assisted Compression Ignition (SACI)) were compared under various conditions (naturally aspirated, boosted, lean, and stoichiometric) to compare the methods of controlled auto-ignition on a downsized, boosted multi-cylinder engine with an advanced valvetrain system capable of operating under wide negative valve overlap (NVO) conditions.

Thermal Analysis of a Li-ion Battery System with Indirect Liquid Cooling Using Finite Element Analysis Approach

The performance and life of Li-ion battery packs for electric vehicle (EV), hybrid electrical vehicle (HEV), and plug-in hybrid electrical vehicle (PHEV) applications are influenced significantly by battery operation temperatures. Thermal management of a battery pack is one of the main factors to be considered in the pack design, especially for those with indirect air or indirect liquid cooling since the cooling medium is not in contact with the battery cells. In this paper, thermal behavior of Li-ion pouch cells in a battery system for PHEV applications is studied. The battery system is cooled indirectly with liquid through aluminum cooling fins in contact with each cell and a liquid cooled cold plate for each module in the battery pack. The aluminum cooling fins function as a thermal bridge between the cells and the cold plate. Cell temperature distributions are simulated using a finite element analysis approach under cell utilizations corresponding to PHEV applications.

Design of a 4-Cylinder GTDI Engine with Part-Load HCCI Capability

This paper focuses on the engine design portion of the Advanced Combustion Controls Enabling Systems and Solutions (ACCESS) project, a joint research project partially funded by a Department of Energy grant. The main goal of the project is to improve fuel economy in a gasoline fueled light-duty vehicle by 25% while maintaining similar performance and meeting SULEV emission standards. A Cadillac CTS with a high-feature naturally-aspirated 3.6L V6 engine was chosen as the baseline vehicle. To achieve the target fuel economy improvement over the baseline engine configuration, gasoline turbocharged direct-injection (GTDI) technology was utilized for engine downsizing in combination with part-load lean homogeneous charge compression ignition (HCCI) operation for further fuel economy gains. The GM 2.0L I4 GTDI Ecotec engine was used as the platform for the basis of this design.

Conjugate Heat Transfer in CI Engine CFD Simulations

The development of new high power diesel engines is continually going for increased mean effective pressures and consequently increased thermal loads on combustion chamber walls close to the limits of endurance. Therefore accurate CFD simulation of conjugate heat transfer on the walls becomes a very important part of the development. In this study the heat transfer and temperature on piston surface was studied using conjugate heat transfer model along with a variety of near wall treatments for turbulence. New wall functions that account for variable density were implemented and tested against standard wall functions and against the hybrid near wall treatment readily available in a CFD software Star-CD.

Valve Train Design for a New Gas Exchange Process

The design and testing of the valve train for a new two-stroke diesel engine concept [1,2] is presented. The gas exchange of this process requires extremely fast-acting inlet valves, which constituted a very demanding designing task. A simulation model of the prototype valve train was constructed with commercially available software. The simulation program served as the main tool for optimizing the dynamic behavior of the valve train. The prototype valve train was built according to the simulations and valve acceleration measurements were performed in order to validate the simulation results. The simulations and measurements are presented in detail in this paper.

Momentum Coupling by Means of Lagrange Polynomials in the CFD Simulation of High-Velocity Dense Sprays

The discrete droplet model is widely used to describe two-phase flows such as high-velocity dense sprays. The interaction between the liquid and the gas phase is modeled via appropriate source terms in the gas phase equations. This approach can lead to a strong dependence of the liquid-gas coupling on the spatial resolution of the gas phase. The liquid-gas coupling requires the computation of source terms using the gas phase properties, and, subsequently, these sources are then distributed onto the gas phase mesh. In this study, a Lagrange polynomial interpolation method has been developed to evaluate the source terms and also to distribute these source terms onto the gas mesh. The focus of this investigation has been on the momentum exchange between the two phases. The Lagrange polynomial interpolation and source term distribution methods are evaluated for non-evaporating sprays using KIVA3 as a modeling platform.

Diesel Spray Simulation and KH-RT Wave Model

This study presents diesel spray breakup regimes and the wave model basic theory from literature. The RD wave model and the KH-RT wave model are explained. The implementation of the KH-RT wave model in a commercial CFD code is briefly presented. This study relies on experimental data from non-evaporating sprays that have earlier been measured at Helsinki University of Technology. The simulated fuel spray in a medium-speed diesel engine had a satisfactory match with the experimental data. The KH-RT wave model resulted in a much faster drop breakup than with the RD wave model. This resulted in a thin spray core with the KH-RT model. The fuel viscosity effect on drop sizes was well predicted by the KH-RT wave model.

Snow surface model for tire performance simulation

New tire model is under development in European Commission research project called VERT (Vehicle Road Tire Interaction, BRPR-CT97-0461). The objective of the project is to create a physical model for tire/surface contact simulation. One of the subtasks has been to develop a method for snow surface characterization. The aim is simulate winter tire on snow surface with FEM software. This kind of simulation has been earlier done with snow model parameters from laboratory experiments. A snow shear box device has been developed in Helsinki University of Technology to measure mechanical properties of snow in field conditions. Both shear and compression properties can be measured with the device. With the device, a large number of snow measurements have been done at the same time with VERT winter tire testing in Nokian Tyres'' test track in Ivalo Finland. Measurement data have been postprocessed afterwards and parameters for material models have been evaluated.

Simulation of Non-Evaporating Diesel Sprays and Verification with Experimental Data

Non-evaporating diesel sprays have been simulated utilizing the ETAB and the WAVE atomization and breakup models and have been compared with experimental data. The experimental penetrations and widths were determined from back-lit spray images and the droplet sizes have been measured by means of a Malvern particle sizer. The model evaluation criteria include the spray penetration, the spray width and the local droplet size. The comparisons have been performed for variations of the injection pressure, the gas density and the fuel viscosity. The fuel nozzle exit velocities used in the simulations have been computed with a special code that considers the effect of in-nozzle cavitation. The simulations showed good overall agreement with experimental data. However, the capabilities of the models to predict the droplet size for different fuels could be improved.

LES and RNG Turbulence Modeling in DI Diesel Engines

The one-equation subgrid scale model for the Large Eddy Simulation (LES) turbulence model has been compared to the popular k-ε RNG turbulence model in very different sized direct injection diesel engines. The cylinder diameters of these engines range between 111 and 200 mm. This has been an initial attempt to study the effect of LES in diesel engines without any modification to the combustion model being used in its Reynolds-averaged Navier-Stokes (RANS) form. Despite some deficiencies in the current LES model being used, it already gave much more structured flow field with approximately the same kind of accuracy in the cylinder pressure predictions than the k-ε RNG turbulence model.

ADAS Feature Concepts Development Framework via a Low Cost RC Car

ADAS features development involves multidisciplinary technical fields, as well as extensive variety of different sensors and actuators, therefore the early design process requires much more resources and time to collaborate and implement. This paper will demonstrate an alternative way of developing prototype ADAS concept features by using remote control car with low cost hobby type of controllers, such as Arduino Due and Raspberry Pi. Camera and a one-beam type Lidar are implemented together with Raspberry Pi. OpenCV free open source software is also used for developing lane detection and object recognition. In this paper, we demonstrate that low cost frame work can be used for the high level concept algorithm architecture, development, and potential operation, as well as high level base testing of various features and functionalities. The developed RC vehicle can be used as a prototype of the early design phase as well as a functional safety testing bench.

A Lane Departure Estimating Algorithm Based on Camera Vision, Inertial Navigation Sensor and GPS Data

In this paper, a sensor fusion approach is introduced to estimate lane departure. The proposed algorithm combines the camera, inertial navigation sensor, and GPS data with the vehicle dynamics to estimate the vehicle path and the lane departure time. The lane path and vehicle path are estimated by using Kalman filters. This algorithm can be used to provide early warning for lane departure in order to increase driving safety. By integrating inertial navigation sensor and GPS data, the inertial sensor biases can be estimated and the vehicle path can be estimated where the GPS data is not available or is poor. Additionally, the algorithm can be used to reduce the latency of information embedded in the controls, so that the vehicle lateral control performance can be significantly improved during lane keeping in Advanced Driver Assistance Systems (ADAS) or autonomous vehicles. Furthermore, it improves lane detection reliability in situations when camera fails to detect lanes.

EGR and Swirl Distribution Analysis Using Coupled 1D-3D CFD Simulation for a Turbocharged Heavy Duty Diesel Engine

A new diesel engine, called the 6.7L Power Stroke® V-8 Turbo Diesel and code named "Scorpion" was designed and developed by Ford Motor Company for the full-size pickup truck and light commercial vehicle markets. A high pressure Exhaust Gas Recirculation (EGR) layout in combination with a Variable Geometry Turbine (VGT) is used to deliver cooled EGR for in-cylinder NOx reduction. The cylinder-to-cylinder variation of EGR and swirl ratio is tightly controlled by the careful design of the EGR mixer and intake system flow path to reduce variability of cylinder-out PM and NOx emissions. 3D-CFD studies were used to quickly screen several EGR mixer designs based on mixing efficiency and pressure drop considerations. To optimize the intake system, 1D-3D co-simulation methodology with AVL-FIRE and AVL-BOOST has been used to assess the cylinder-to-cylinder EGR distribution and dynamic swirl.

Numerical Prediction of Erosive Cavitating Flows in Injection Equipment

The paper demonstrates the capability of the commercial Computational Fluid Dynamics (CFD) code AVL FIRE to predict erosive effects due to cavitation. Such flows are of interest within the automotive and other internal combustion (IC) related industries using fuel injection components. Ability to predict such internal flows through CFD allows for improved engine efficiency, decreased emissions and shorter development cycles. Accurate modeling of cavitating flows is a prerequisite for the prediction of erosion effects and is described here. Driving force for erosive damage are the implosions of the bubbles generated due to cavitation and thereafter collapsing on the surface of the exposed material. Therefore, prediction of vapor generation and accurate transport of the bubbles are crucial. Investigated injector featured a single injector body in combination with two different needle (i.e. plunger) designs. The shape of the needle governed the nature of the flow through the injector.

Increasing EGR Tolerance using High Tumble in a Modern GTDI Engine for Improved Low-Speed Performance

Engine downsizing and downspeeding using GTDI technology improves fuel economy while maintaining vehicle performance. The downsizing potential of an engine application is limited by engine knock at low engine speeds as well as turbocharger inlet and catalyst temperatures at high speeds, requiring high spark retard and fuel enrichment, respectively. Both spark retard and fuel enrichment reduce the overall real world fuel economy benefit. Cooled exhaust gas recirculation (EGR) has been investigated as a way of reducing knock and lowering exhaust gas temperatures. This paper discusses the use of low-pressure route cooled EGR for knock mitigation at low engine speeds in order to improve full load performance and fuel consumption and increase the potential for engine downsizing.

Near Nozzle Diesel Spray Modeling and X-Ray Measurements

In this paper the KH-RT and the CAB droplet breakup models are analyzed. The focus is on near nozzle spray simulation data that will be qualitatively compared with results obtained from x-ray experiments. Furthermore, the suitability of the x-ray method for spray studies is assessed and its importance for droplet breakup modeling is discussed. The simulations have been carried out with the Kiva3VRel2 CFD-code into which the KH-RT- and the CAB- droplet breakup models have been implemented. Since the x-ray method gives an integrated line-of-sight mass distribution of the spray, a suitable comparison of the experimental distributions and the simulated ones is made. Additionally, modeling aspects are discussed and the functioning of the models demonstrated by illustrating how the parcel Weber numbers and radii vary spatially. The transient nature of the phenomenon is highlighted and the influence of the breakup model parameters is discussed.

Influence of the Piston Inter-ring Pressure on the Ring Pack Behaviour in a Medium Speed Diesel Engine

The present work aims to determine the gas pressure acting in the ring pack area in a medium-speed four stroke diesel engine. The experimental part of the study was carried out as firing engine tests, with an instrumented piston, with telemetric data transmission, and an instrumented cylinder liner in a 6-cylinder test engine. The results, in terms of inter-ring gas pressure are compared with the results of computer simulations. Moreover, the computer simulations were carried out to predict and compare the effects of the piston running clearance and the ring face wear on the inter-ring pressures. The study comprises aspects on inter-ring pressures under a set of loads. The measured inter-ring gas pressures indicate steady ring operation. The simulation results show good agreement with measurement results.

Applying Soot Phi-T Maps for Engineering CFD Applications in Diesel Engines

Soot modeling has become increasingly important as diesel engine manufacturers are faced with constantly tightening soot emission limits. As such the accuracy of the soot models used is more and more important but at the same time 3-D CFD engine studies require models that are computationally not too demanding. In this study, soot Phi-T maps created with detailed chemistry code have been used to develop a soot model for engineering purposes. The proposed soot model was first validated against detailed chemistry results in premixed laminar environment. As turbulence in engines is of major importance, it was taken into account in the soot oxidation part of the model with the laminar and turbulent characteristic time- type of approach. Finally, the model was tested in a large bore Diesel engine with varying loads. Within the steps described above, the proposed model was also compared with the well-known Hiroyasu-Magnussen soot model.

Cylinder Charge, Initial Flow Field and Fuel Injection Boundary Condition in the Multidimensional Modeling of Combustion in Compression Ignition Engines

Cylinder charge, cylinder flow field and fuel injection play the dominant roles in controlling combustion in compression ignition engines. Respective computational cylinder charge, initial flow field and fuel injection boundary affect combustion simulation and the quality of emission prediction. In this study the means of generating the initial values and boundary data are presented and the effect of different methods is discussed. This study deals with three different compression ignition engines with cylinder diameters of 111, 200 and 460 mm. The initial cylinder charge has been carefully analyzed through gas exchange pressure recordings and corresponding 1-dimensional simulation. The swirl generated by intake ports in a high-speed engine is simulated and measured. The combustion simulation using a whole cylinder model was compared with a sector model simulation result.

Heat Transfer Study of a High Power Density Diesel Engine

The development of diesel engines is constantly leading to greater increases in the power density. The heat load into the combustion chamber walls increases with the increased power density. Estimating correct local heat fluxes inside the combustion chamber is one of the most challenging tasks in engine simulation. In this study, the heat load of the piston was estimated with the help of the modern simulation tools CFD and FEM. The objective of the work was to evaluate the thermal stress of a research engine designed for an exceptionally high maximum and mean pressure. The local heat transfer coefficient and gas temperature were simulated with a CFD code with the standard and modified wall functions and used as boundary values for the FEM analysis. As a reference case, a model of a production engine with measured piston surface temperatures was used to validate the combined CFD and FEM analysis.
