Improving Low Frequency Torsional Vibrations NVH Performance through Analysis and Test

Low frequency torsional vibrations can be a significant source of objectionable vehicle vibrations and in-vehicle boom, especially with changes in engine operation required for improved fuel economy. These changes include lower torque converter lock-up speeds and cylinder deactivation. This paper has two objectives: 1) Examine the effect of increased torsional vibrations on vehicle NVH performance and ways to improve this performance early in the program using test and simulation techniques. The important design parameters affecting vehicle NVH performance will be identified, and the trade-offs required to produce an optimized design will be examined. Also, the relationship between torsional vibrations and mount excursions, will be examined. 2) Investigate the ability of simulation techniques to predict and improve torsional vibration NVH performance. Evaluate the accuracy of the analytical models by comparison to test results.

The need for efficient space utilization has provided a framework for the design of a 248mm family of torque converters that supports a wide choice of engine and transmission combinations. The axial length of the part and its weight have been substantially reduced while the performance range has been broadened without degradation of efficiency. The new converter operates in an expanded slipping clutch mode. It significantly contributes to the performance and fuel economy improvements of related vehicles. To meet the cost target, the comprehensive lineup and the resulting complexity have required a high level of component interchangeability. During the design phase, the manufacturing core competencies were scrutinized and process redundancies eliminated, both resulting in optimization of material selection and applicable technology.

Effect of Cross Flow on Performance of a PEM Fuel Cell

A serpentine flow channel is one of the most common and practical channel layouts for a PEM fuel cell since it ensures the removal of water produced in a cell. While the reactant flows along the flow channel, it can also leak or cross to neighboring channels via the porous gas diffusion layer due to a high pressure gradient. Such a cross flow leads to effective water removal in a gas diffusion layer thus enlarging the active area for reaction although this cross flow has largely been ignored in previous studies. In this study, neutron radiography is applied to investigate the liquid water accumulation and its effect on the performance of a PEM fuel cell. Liquid water tends to accumulate in the gas diffusion layer adjacent to the flow channel area while the liquid water formed in the gas diffusion layer next to the channel land area seems to be effectively removed by the cross leakage flow between the adjacent flow channels.

Algorithmic Maintenance of a Diesel Engine Electronic Fuel Feed Controller by Criterion of the Content of Soot in Exhaust Gas

The feature of offered algorithm is that it allows, without record and analysis of the display diagram, to estimate a running cycle of a diesel engine parameters which characterize ecological and economic performances. The mathematical model described in report allows to determine connection of coefficient of filling, pressure and temperature of air boost, factor of excess of air with effectiveness ratio of combustion and contents of soot in exhaust gas and to take into account this connection at a choice initial data for control fuel feed or for elaboration of diesel engine dynamic model. The algorithm incorporated, for example, in the microcontroller of an electronic fuel feed controller allows analyzing the sensors data and theoretically determine of smoke amount in the exhaust gases for chosen cycle of fuel feed. The restriction of smoke is possible by criterion dD/dGT, where D - contents of soot in exhaust gas and GT - fuel cycle submission under the program-adaptive schema.

Grammatical Evolution Based Tool for Predicting Multivariable Response Surface for Laser Lap Welding

The problem of predicting the quality of weld is critical to manufacturing. A great deal of data is collected under multiple conditions to predict the quality. The data generated at Daimler Chrysler has been used to develop a model based on grammatical evolution. Grammatical Evolution Technique is based on Genetic Algorithms and generates rules from the data which fit the data. This paper describes the development of a software tool that enables the user to choose input variables such as the metal types of top and bottom layers and their thickness, intensity and speed of laser beam, to generate a three dimensional map showing weld quality. A 3D weld quality surface can be generated in response to any of the two input variables picked from the set of defining input parameters. This tool will enable the user to pick the right set of input conditions to get an optimal weld quality. The tool is developed in Matlab with Graphical User Interface for the ease of operation.

A Minimum-Effort Motion Algorithm for Digital Human Models

A new realistic motion control algorithm for digital human models is presented in this paper based on the principle of effort minimization. The proposed algorithm is developed through an innovative mathematical model to make the applications more flexible and more global, especially for the visualization of human motions in automotive assembly operations. The central idea of this unique model is to interpret the solution of the homogeneous Lagrange equation for a mannequin as the origin of dynamic motion. Furthermore, a digital human possesses about 42 joints over the main body except the head, fingers and toes, and offers a large room of kinematic redundancy. We have found 14 new 3-D independent motion markers assigned over the human body to constitute a Cartesian coordinate system, under which a minimum-effort based dynamic control scheme is developed using a state-feedback linearization procedure.

A predictive automatic gear shift system is currently under development. The system optimizes the gear shift process, taking the conditions of the road ahead into account, such that the fuel consumption is minimized. An essential part of the system is a module that predicts the vehicle speed dynamics: This calculates a speed trajectory, i.e. the most probable vehicle speed the driver will desire for the upcoming section of the route. In the paper the theoretical background for predicting the vehicle speed, and simulation results of the predictive shift algorithm are presented.

Simultaneous Topology and Performance Redesign by Large Admissible Perturbations for Automotive Structural Design

A methodology for topology and performance redesign of complex structures by LargE Admissible Perturbations (LEAP) has been developed since 1983 in the Department of Naval Architecture and Marine Engineering, the University of Michigan. LEAP theory has successfully solved various redesign problems for performance and simultaneous topological and performance changes. The redesign problem is defined as a two-state problem that consists of two structural states, States S1 and S2. State S1 has undesirable characteristics or performance which does not satisfy designer specifications. The unknown State S2 has the desired structural response and/or performance. The relation between State S1 and State S2 is highly nonlinear with respect to its response or topology. So far, LEAP algorithms have solved various redesign problems for large structural changes (on the order of 100%–500%) of State S1 with only one finite element analysis.

An Approach to Torque-Based Engine Management Systems

The ever-growing number of interacting electronic vehicle control systems requires new control algorithms to manage the increasing system complexity. The paper describes a torque-based engine control architecture which uses a central torque demand variable to control the regulating qualities. This torque demand variable is the result of the coordination of all torque requests throughout the vehicle. Therefore, the system manages the whole process of prioritizing the torque demands of the different subsystems such as electronic stability or transmission control. If further vehicle subsystems have to be integrated, the structure can be easily extended as the torque demand variable is the only interface between the engine control algorithms and other vehicle control systems.

Accounting for Manufacturing Variability in Interior Noise Computations

A formulation that accounts for manufacturing variability in the analysis of structural/acoustic systems is presented. The methodology incorporates the concept of fast probability integration with finite element (FEA) and boundary element analysis (BEA) for producing the probabilistic acoustic response of a structural/acoustic system. The advanced mean value method is used for integrating the system probability density function. FEA and BEA are combined for producing the acoustic response that constitutes the performance function. The probabilistic acoustic response is calculated in terms of a cumulative distribution function. The new methodology is used to illustrate the difference between the results from a probabilistic analysis that accounts for manufacturing uncertainty, and an equivalent deterministic simulation through applications. The probabilistic computations are validated by comparison to Monte Carlo simulations.

Integrated, Feed-Forward Hybrid Electric Vehicle Simulation in SIMULINK and its Use for Power Management Studies

A hybrid electric vehicle simulation tool (HE-VESIM) has been developed at the Automotive Research Center of the University of Michigan to study the fuel economy potential of hybrid military/civilian trucks. In this paper, the fundamental architecture of the feed-forward parallel hybrid-electric vehicle system is described, together with dynamic equations and basic features of sub-system modules. Two vehicle-level power management control algorithms are assessed, a rule-based algorithm, which mainly explores engine efficiency in an intuitive manner, and a dynamic-programming optimization algorithm. Simulation results over the urban driving cycle demonstrate the potential of the selected hybrid system to significantly improve vehicle fuel economy, the improvement being greater when the dynamic-programming power management algorithm is applied.

Simulating Complex Manual Handling Motions Via Motion Modification: Performance Evaluation of Motion Modification Algorithm

Simulation of human motions in virtual environments is an essential component of human CAD (Computer-aided Design) systems. In our earlier SAE papers, we introduced a novel motion simulation approach termed Memory-based Motion Simulation (MBMS). MBMS utilizes existing motion databases and predicts novel motions by modifying existing ‘root’ motions through the use of the motion modification algorithm. MBMS overcomes some limitations of existing motion simulation models, as 1) it simulates different types of motions on a single, unified framework, 2) it simulates motions based on alternative movement techniques, and 3) like real humans, it can learn new movement skills continually over time. The current study evaluates the prediction accuracy of MBMS to prove its utility as a predictive tool for computer-aided ergonomics. A total of 627 whole-body one-handed load transfer motions predicted by the algorithm are compared with actual human motions obtained in a motion capture experiment.

Redesigning Workstations Utilizing Motion Modification Algorithm

Workstation design is one of the most essential components of proactive ergonomics, and digital human models have gained increasing popularity in the analysis and design of current and future workstations (Chaffin 2001). Using digital human technology, it is possible to simulate interactions between humans and current or planned workstations, and conduct quantitative ergonomic analyses based on realistic human postures and motions. Motion capture has served as the primary means by which to acquire and visualize human motions in a digital environment. However, motion capture only provides motions for a specific person performing specific tasks. Albeit useful, at best this allows for the analysis of current or mocked-up workstations only. The ability to subsequently modify these motions is required to efficiently evaluate alternative design possibilities and thus improve design layouts.

Modifying Motions for Avoiding Obstacles

Interference between physical objects in the workspace and the moving human body may cause serious problems, including errors in manual operation, physical damage and trauma from the collision, and increased biomechanical stresses due to movement reorganization for avoiding the obstacles. Therefore, a computer algorithm to detect possible collisions and simulate human motions to avoid obstacles will be an important tool for computer-aided ergonomics and optimization of system design in the early stage of a design process. In the present study, we present a method of modifying motions for obstacle avoidance when the object intrudes near the center of the planned motion. We take the motion modification approach, as we believe that for a certain class of obstacle avoidance problems, a person would modify a pre-planned motion that would result in a collision to a new one that is collision-free, as opposed to organizing a totally unique motion pattern.

Techniques to Improve Springback Prediction Accuracy Using Dynamic Explicit FEA Codes

Finite Element Analysis (FEA) has been successfully used in the simulation of sheet metal forming process. The accurate prediction of the springback is still a major challenge due to its sensitivity to the geometric modeling of the tools, strain hardening model, yield criterion, contact algorithm, loading pattern, element formulation, mesh size and number of through-thickness integration points, etc. The objective of this paper is to discuss the effect of numerical parameters on springback prediction using dynamic explicit FEA codes. The example used in the study is from the Auto/Steel Partnership High Strength Steel Rail Springback Project. The modeling techniques are discussed and the guidelines are provided for choosing numerical parameters, which influence the accuracy of the springback prediction and the computation cost.

Rearview Mirror Reflectivity and the Tradeoff Between Forward and Rearward Seeing

In a laboratory study and in a mathematical modeling effort, we evaluated the effects of rearview mirror reflectivity on older and younger subjects' seeing ability under conditions designed to simulate night driving with headlamp glare present in the mirror. Rearview mirror reflectivity was varied while observers were required to detect both rearward stimuli seen through the mirror and forward stimuli seen directly. Lower reflectivity resulted in improved ability to see forward and reduced ability to see to the rear. The reduction in ability to see to the rear was much larger than the improvement in forward seeing. The results of the modeling and the laboratory study were in broad agreement, although there were some significant discrepancies. Although the present results cannot be used to make specific recommendations for rearview mirror reflectivity, they suggest that the reduction in rearward vision as reflectivity is lowered should be considered carefully.

Simulation of Dynamic Gas Cavity Effects of a Tire under Operational Conditions

The authors are responsible for the development of a structural 3D shell based bead-to-bead model with sidewalls and belt that separately models all functional layers of a modern tire [4]. In this model, the inflation pressure is modeled as a uniform stress acting normal to the shell’s inner face. The pressure can vary depending on the application: prescribed by the MBS-tool to align to a constant pressure specified for a vehicle or scenario, but it can also be modified dynamically to simulate e.g. a sudden pressure loss in a tire [1]. For many applications, this description of the inflation pressure as a time dependent quantity is sufficient. However, there are applications where it is needed to describe the inflation gas using a dynamic gas equation (Euler or Navier-Stokes). One such example is when the tire model is used in NVH (Noise-Vibration-Harshness) applications where the frequency range extends the 200 Hz range.

Current engine development processes typically involve extensive steady-state and simple transient testing in order to characterize the engine's fuel consumption, emissions, and performance based on several controllable inputs such as throttle, spark advance, and EGR. Steady-state and simple transient testing using idealistic load conditions alone, however, is no longer sufficient to meet powertrain development schedule requirements. Mapping and calibration of an engine under transient operation has become critically important. And, independent engine development utilizing accelerated techniques is becoming more attractive. In order to thoroughly calibrate new engines in accelerated fashion and under realistic transient conditions, more advanced testing is necessary.

CFD Simulation of the Flows Within Disengaged Wet Clutches of an Automatic Transmission

The flow within the disengaged wet clutch packs of an automatic transmission has been simulated as a three-dimensional, steady-state, two-phase flow using the commercial computational fluid dynamics (CFD) code FLUENT. The flow within a clutch with ungrooved friction plates was first solved for validating the CFD model, followed by a simulation of the flow within a clutch with grooved friction plates. A group of dimensionless variables have been established for mathematically modeling the drag torque and power loss in clutch packs. The effects of rotating speed of friction plate, pack clearance, and flow rate on drag torque and power loss have been studied.

Computerized Speed Control of Electric Vehicles

This paper presents a general control module to control the speed of an electric vehicle (EV). This module consists of a microprocessor and several C-programmable micro-controllers. It uses an identification algorithm to estimate the system parameters on-line. With the estimated parameters, control gains are calculated via pole-placement. In order to compensate for the internal errors, a cross-coupling control algorithm is included. To estimate the true velocity and acceleration from measurements, a discrete-time Kalman filter was utilized. The experimental results validate the general control module for EVs.
