New Developments in Diesel Oxidation Catalysts

A number of oxidation catalysts have been prepared using different types of advanced support materials such as ceria-zirconia, silica-titania, spinels and perovskites. Active metals such as Pd and Au-Pd were loaded by conventional impregnation techniques and/or deposition-precipitation methods. A liquid hydrocarbon delivery system was designed and implemented for the catalyst test benches in order to simulate the diesel engine exhaust environment. The activity of fresh (no degreening) catalysts was evaluated with traditional CO and light hydrocarbons (C2H4, C3H6) as well as with heavy hydrocarbons such as C10 H22.

Impact of Biodiesel Impurities on the Performance and Durability of DOC, DPF and SCR Technologies

It is estimated that operating continuously on a B20 fuel containing the current allowable ASTM specification limits for metal impurities in biodiesel could result in a doubling of ash exposure relative to lube-oil-derived ash. The purpose of this study was to determine if a fuel containing metals at the ASTM limits could cause adverse impacts on the performance and durability of diesel emission control systems. An accelerated durability test method was developed to determine the potential impact of these biodiesel impurities. The test program included engine testing with multiple DPF substrate types as well as DOC and SCR catalysts. The results showed no significant degradation in the thermo-mechanical properties of cordierite, aluminum titanate, or silicon carbide DPFs after exposure to 150,000 mile equivalent biodiesel ash and thermal aging. However, exposure of a cordierite DPF to 435,000 mile equivalent aging resulted in a 69% decrease in the thermal shock resistance parameter.

Design and Structural Analysis of Bumper for Automobiles

An investigation has been performed to study the response of the front bumper beam of automobiles subjected to an external impact load. In the investigation, an aluminum shell structure is modeled as a beam, and the energy absorber of polyurethane is also modeled as statically equivalent springs attached to the beam. Castigliano's second theorem and principles of energy and momentum are then used to calculate the reaction forces and maximum deflection. Stress distribution is then calculated using the beam theory. The primary concern of the investigation is to present a procedure of how to design optimally the cross-sectional shape of the front bumper of automobiles.

Machinability of As-Compacted P/M Parts: Effect of Material Chemistry

Since the advent of P/M technology as a near net shape production process, millions of mechanical components of various shapes and sizes have been produced. Although P/M continues to be one of the fast growing shaping processes, it suffers from the inability to produce intricate geometry's such as internal tapers, threads or recesses perpendicular to pressing direction. In such cases application of machining as a secondary forming operation becomes the preferred alternative. However, machining of P/M parts due to their inherent porosity is known to decrease tool life and increase tool chatter and vibration. Consequently, several attempts have been made to improve the machinability of P/M materials by either addition of machinability enhancing elements such as sulfur, calcium, tellurium, selenium, etc., or by resin impregnation of P/M parts.

Process Control Standards for Technology Development

Engineering new technology and products challenges managers to balance design innovation and program risk. To do this, managers need methods to judge future results to avoid program and product disasters. Besides the traditional prediction tools of schedule, simulations and “iron tests”, process control standards (with measurements) can also be applied to the development programs to mitigate risks. This paper briefly discusses the theory and case history behind some new process control methods and standards currently in place at Caterpillar's Electrical & Electronics department. Process standards reviewed in this paper include process mapping, ISO9001, process controls, and process improvement models (e.g. SEI's CMMs.)

Model Based Design Accelerates the Development of Mechanical Locomotive Controls

Smaller locomotives often use mechanical transmissions instead of diesel-electric drive systems typically used in larger locomotives. This paper discusses how Model Based Design was used to develop the complete drive train control system for a 24 ton sugar cane locomotive. A complete MATLAB Simulink machine model was built to fully test and verify the shift control logic, traction control, vehicle speed limiting, and braking control for this locomotive application before it was commissioned. The model included the engine, torque converter, planetary transmission, drive line, and steel on steel driving surface. Simulation was used to debug all control code and test and refine control strategies so that the initial field commissioning in remote Australia was executed very quickly with minimal engineering support required.

Plasma-Facilitated SCR of NOx in Heavy-Duty Diesel Exhaust

This paper describes two independent studies on γ-alumina as a plasma-activated catalyst. γ-alumina (2.5 - 4.3 wt%) was coated onto the surface of mesoporous silica to determine the importance of aluminum surface coordination on NOx conversion in conjunction with nonthermal plasma. Results indicate that the presence of 5- and 6- fold aluminum coordination sites in γ-alumina could be a significant factor in the NOx reduction process. A second study examined the effect of changing the reducing agent on NOx conversion. Several hydrocarbons were examined including propene, propane, isooctane, methanol, and acetaldehyde. It is demonstrated that methanol was the most effective reducing agent of those tested for a plasma-facilitated reaction over γ-alumina.

Induction Hardening Simulation of Steel and Cast Iron Components

The induction hardening process involves a complex interaction of electromagnetic heating, rapid cooling, metallurgical phase transformations, and mechanical behavior. Many factors including induction coil design, power, frequency, scanning velocity, workpiece geometry, material chemistry, and quench severity determine a process outcome. This paper demonstrates an effective application of a numerical analysis tool for understanding of induction hardening. First, an overview of the Caterpillar induction simulation tool is briefly discussed. Then, several important features of the model development are examined. Finally, two examples illustrating the use of the computer simulation tool for solving induction-hardening problems related to cracking and distortion are presented. These examples demonstrate the tool's ability to simulate changes in process parameters and latitude of modeling steel or cast iron.

A Comparison Between Power Injection and Impulse Response Decay Methods for Estimating Frequency Averaged Loss Factors for SEA

Damping measurements on vehicle subsystems are rarely straightforward due to the complexity of the dynamic interaction of system joints, trim, and geometry. Various experimental techniques can be used for damping estimation, such as frequency domain modal analysis curve-fitting methods, time domain decay-rate methods, and other methods based on energy and wave propagation. Each method has its own set of advantages and drawbacks. This paper describes an analytical and an experimental comparison between two, widely used loss factor estimation techniques frequently used in Statistical Energy Analysis (SEA). The single subsystem Power Injection Method (PIM) and the Impulse Response Decay Method (IRDM) were compared using analytical models of a variety of simulated simple spring-mass-damper systems. Frequency averaged loss factor values were estimated from both methods for comparison.

The Root Cause Analysis of Steel Fuel Tank Cracking at a Fatigue Point and Test Method Development of Durability

Fuel tank in vehicle must hold the fuel in a stable way under any driving condition. However, the fuel tank might not conserve the fuel firmly in case a crack emerged while the fuel tank is exposed to different driving condition. Basically, when the engine is in purging at a normal ambient temperature before fuel boiling, the pressure inside the fuel tank decreases. However, the pressure inside a fuel tank increases while a vehicle is driven at extreme hot ambient temperature as fuel is boiling. This repetitive pressure change in the fuel tank comes with fuel tank’s physical expansion and shrink, which would cause a damage to the fuel tank. The main purpose of this research is to investigate the root cause of why fuel tank cracks at a fatigue point. We also aim to set up the method of how to test durability of the fuel tank in association with the pressure inside the tank.

Development of Cast-Forged Knuckle using High Strength Aluminum Alloy

Aluminum steering knuckles are widely employed for weight reduction and improvement of ride & handling performance. In this study, a high strength aluminum alloy for cast-forged knuckle was designed to achieve higher mechanical properties than those of the conventional foundry alloy. Using this alloy, high strength knuckles were manufactured and performed test of mechanical properties, suspension module strength and durability. The strength and the elongation of the developed knuckle were increased by 20% and 40%, respectively, as compared with the conventional alloy. Also this knuckle passed the static strength and durability test of the front suspension module.

Development of a Fiber Reinforced Aluminum Piston for Heavy Duty Diesel Engines

This paper discusses a joint customer-supplier program intended to further develop the ability to design and apply aluminum alloy pistons selectively reinforced with ceramic fibers for heavy duty diesel engines. The approach begins with a comprehensive mechanical properties evaluation of base and reinforced material. The results demonstrated significant fatigue strength improvement due to fiber reinforcement, specially at temperatures greater than 300°C. A simplified numerical analysis is performed to predict the temperature and fatigue factor values at the combustion bowl area for conventional and reinforced aluminum piston designs for a 6.6 liter engine. It concludes that reinforced piston have a life expectation longer than conventional aluminum piston. Structural engine tests under severe conditions of specific power and peak cylinder pressure were used to confirm the results of the cyclic properties evaluation and numerical analysis.

The Wettability of Silicon Carbide by Liquid Pure Aluminum and Aluminum Alloys

There have been strong moves in recent years to introduce the metal matrix composites concept into higher volume applications, notably the automotive field where large volume production and lower material costs are required. The wettability between reinforcing materials and base material is one of important factors for the strength of composites and its manufacture. The main objective of this paper is to establish a basic understanding of wetting phenomena in SiC/liquid aluminum and aluminum alloy systems. In the present paper, results from the sessile drop method are reported for the effects on the wetting angle, θ, of free silicon in the silicon carbide substrate and of alloying additions of silicon, copper or magnesium to the aluminum drop for the temperature range 700-900 or 1400°C in the titanium-gettered vacuum (1.3 x 10-2 / 1.3 x 10-3 Pa).

Characterization of High Temperature Properties in Al Matrix Composite Fabricated by the Low Pressure Squeeze Infiltration Process

Al matrix composites containing alumina (Al2O3) fibers are fabricated by the low pressure (25MPa) squeeze infiltration process which is suitable for the low cost mass production. Mechanical properties at room temperature as well as elevated temperatures (250°C, 350°C) are improved due to the presence of reinforcements. Upto 350°C, composites maintain a reasonable strength, which is much better than strength of the conventional Al alloy. Composites have equivalent wear rates to those of Ni - resist cast iron. Wear behavior is changed with the sliding speed. At low sliding speed, wear proceeds by the excessive failure of matrix and fiber, whilst, at higher sliding speed, matrix fracture near fiber plays a major role in wear. Wear resistance of 125°C is inferior to that of room temperature due to the reduction of mechanical properties followed by matrix softening and poor bonding.

Comparison of Single Gear Tooth and Cantilever Beam Bending Fatigue Testing of Carburized Steel

The bending fatigue performance of gears, cantilever beam specimens, and notched-axial specimens were evaluated and compared. Specimens were machined from a modified SAE-4118 steel, gas-carburized, direct-quenched and tempered. Bending fatigue specimens were characterized by light metallography to determine microstructure and prior austenite grain size, x-ray analysis for residual stress and retained austenite measurements, and scanning electron microscopy to evaluate fatigue crack initiation, propagation and overload. The case and core microstructures, prior austenite grain sizes and case hardness profiles from the various types of specimens were similar. Endurance limits were determined to be about 950 MPa for both the cantilever beam and notched-axial fatigue specimens, and 1310 MPa for the single gear tooth specimens.

Mechanical Properties and Fatigue Crack Propagation Behavior of Hybrid Metal Matrix Composites

The objective of this study is to investigate mechanical properties and fatigue crack propagation behavior in hybrid metal matrix composites by squeeze infiltration method (15% Al2O3 + SiCw/6061Al). The mechanical properties of Al2O3+SiCw/Al composites including tensile strength, yield strength, Young's modulus, were improved compared with those of unreinforced alloy and Al203/Al composites. The hybrid composites were more ductile than Al2O3/Al composites. Fatigue crack propagation rates of both Al2O3/Al and Al2O3+SiCw/Al composites showed a similar behavior in region II. Their propagation rates were higher in entire ▵K region compared with that of 6061 Al alloy. From the crack path morphology, fatigue cracks propagated linearly and smoothly in 6061 Al alloy. However, in the metal matrix composites cracks tend to avoid the reinforcements promoting crack deflection. It was observed that crack deflection enhanced crack closure due to wedging phenomenon.

The Effect of Tempering on Mechanical and Fatigue Properties in Gas-Carburized Cr-Mo Gear Steel

The effects of tempering on carburized Cr-Mo gear steel were investigated through mechanical and fatigue tests. Specimens were carburized at 900°C for 180 minutes, and then oil quenched at 150°C for 10 minutes of holding time and cooled to room temperature. The subsequent tempering process was performed to 160°C for 90 minutes. Surface hardness and residual compressive stress were decreased by tempering treatment, whereas tensile strength, yield strength and impact energy were increased. Bending fatigue endurance limits for both tempered and untempered specimens were same as 779MPa. The strength of roller contact fatigue is also not greatly influenced by tempering treatment. Thermal distortion for carburized transfer driven gear before and after tempering exhibited a similar distribution. Microstructural changes during tempering were also discussed.

Drawbeads in Sheet Metal Stamping - A Review

The paper reviews the role of drawbeads in sheet metal stamping. The design of drawbeads is discussed in depth, with treatment of different bead cross sections, bead end shapes, and bead materials. International standards and practices are included. This is followed by the historical development of the modeling of the drawbead restraining force, starting with basic equilibrium approaches, and leading to the use of the finite element method which permits the study of drawbead effects on sheet metal flow in three dimensions. Finally, the potential of active drawbeads is described based upon ongoing research which is directed toward closed-loop computer control of the stamping process through adjustment of the drawbead penetration.

Effect of Normalized Microstructure in Alloy Steel on the Performance of Planetary Gear Set of Automatic Transmission

The banded microstructure of pearlite and ferrite in normalized alloy steel is susceptible to thermal distortion during carburizing process due to its unidirectional orientation parallel to rolling direction. The planetary gears with material of banded microstructure have been experienced in high thermal distortion during carburizing and quenching process and result in uneven surface hardness and effective case depth at the inside of pinion gear after honing. These defects played failure initiation site roles in durability test during development of new automatic transmission. The galling between the contacting components in severe lubricating system was the main failure mechanism. Double normalizing at 920 °C was designed to resolve the banded microstructure of normalized alloy steel. The microstructure and grain size of the double heated steel became equiaxed and fine due to homogenizing and recrystallization through double heat treatment.

Finite Difference Heat Transfer Model of a Steel-clad Aluminum Brake Rotor

This paper describes the heat transfer model of a composite aluminum brake rotor and compares the predicted temperatures to dynamometer measurements taken during a 15 fade stop trial. The model is based on meshed surface geometry which is simulated using RadTherm software. Methods for realistically modeling heat load distribution, surface rotation, convection cooling and radiation losses are also discussed. A comparison of the simulation results to the dynamometer data shows very close agreement throughout the fade stop trial. As such, the model is considered valid and will be used for further Steel Clad Aluminum (SCA) rotor development.
