Assessing Dirlik's Fatigue Damage Estimation Method for Automotive Applications

Fatigue analysis in the time domain using the rainflow cycle counting algorithm is considered the most accurate method for estimating damage. Dirlik's method has been found to be very accurate for damage estimation in the frequency domain. Previous studies have demonstrated the usefulness of Dirlik's method for ocean engineering and wind turbines but few have shown how well Dirlik performs in automotive applications. This study compares Dirlik's method with the rainflow cycle counting and with other frequency domain methods. The study analyzes measured data for an automotive component subjected to five test track load conditions. In addition, fourteen of Dirlik's original spectra and seven additional spectra which combine sine and random spectra are studied. It was found that Dirlik's method predicts more damage than the rainflow cycle counting method when applied to the original data used in creating the method.

Development of a Standard Spin Loss Test Procedure for FWD-Based Power Transfer Units

As vehicle fuel economy continues to grow in importance, the ability to accurately measure the level of efficiency on all driveline components is required. A standardized test procedure enables manufacturers and suppliers to measure component losses consistently and provides data to make comparisons. In addition, the procedure offers a reliable process to assess enablers for efficiency improvements. Previous published studies have outlined the development of a comprehensive test procedure to measure transfer case speed-dependent parasitic losses at key speed, load, and environmental conditions. This paper will take the same basic approach for the Power Transfer Units (PTUs) used on Front Wheel Drive (FWD) based All Wheel Drive (AWD) vehicles. Factors included in the assessment include single and multi-stage PTUs, fluid levels, break-in process, and temperature effects.

Transmission Torque Converter Arc Spring Damper Dynamic Characteristics for Driveline Torsional Vibration Evaluation

Torsional vibration dampers are used in automatic and manual transmissions to provide passenger comfort and reduce damage to transmission & driveline components from engine torsionals. This paper will introduce a systematic method to model a torque converter (TC) arc spring damper system using Simdrive software. Arc spring design parameters, dynamometer (dyno) setup, and complete powertrain/driveline system modeling and simulation are presented. Through arc spring dynamometer setup subsystem modeling, the static and dynamic stiffness and hysteresis under different engine loads and engine speeds can be obtained. The arc spring subsystem model can be embedded into a complete powertrain/driveline model from engine to wheels. Such a model can be used to perform the torsional analysis and get the torsional response at any location within the powertrain/driveline system. The new methodology enables evaluation of the TC damper design changes to meet the requirements.

Combined Variation Modeling of Structural and Tuning Components for Vehicle Performance Assessment

During the vehicle development process, dimensional variation simulation modeling has been applied extensively to estimate the effects of build variation on the final product. Traditional variation simulation methods analyze the tolerance inputs of structural components, but do not account for any compliance effects due to stiffness variation in tuning components, such as bushings, springs, isolators, etc., since both product and process variation are simulated based on rigid-body assumptions. Vehicle performance objectives such as ride and handling (R&H) often involve these compliance metrics. The objective of this paper is to present a method to concurrently simulate the tolerance from the structural parts as well as the variability of compliance from the tuning components through an integration package. The combination of these two highly influential effects will allow for a more accurate prediction and assessment of vehicle performance.

Random Vibration Testing Development for Engine Mounted Products Considering Customer Usage

In this paper, the development of random vibration testing schedules for durability design verification of engine mounted products is presented, based on the equivalent fatigue damage concept and the 95th-percentile customer engine usage data for 150,000 miles. Development of the 95th-percentile customer usage profile is first discussed. Following that, the field engine excitation and engine duty cycle definition is introduced. By using a simplified transfer function of a single degree-of-freedom (SDOF) system subjected to a base excitation, the response acceleration and stress PSDs are related to the input excitation in PSD, which is the equivalent fatigue damage concept. Also, the narrow-band fatigue damage spectrum (FDS) is calculated in terms of the input excitation PSD based on the Miner linear damage rule, the Rayleigh statistical distribution for stress amplitude, a material's S-N curve, and the Miles approximate solution.

Fatigue Life Predictions under General Multiaxial Loading Based on Simple Material Properties

A procedure for fatigue life estimation of components and structures under variable amplitude multiaxial loadings based on simple and commonly available material properties is presented. Different aspects of the analysis consisting of load cycle counting method, plasticity model, fatigue damage parameter, and cumulative damage rule are presented. The only needed material properties for the proposed procedure are hardness and monotonic and axial cyclic deformation properties (HB, K, n, K′ and n′). Rainflow cycle counting method is used for identifying number of cycles. Non-proportional cyclic hardening is estimated from monotonic and axial cyclic deformation behaviors. A critical plane approach is used to quantify fatigue damage under variable amplitude multiaxial loading, where only material hardness is used to estimate the fatigue curve, and where the needed deformation response is estimated based on Tanaka's non-proportionality parameter.

Rainflow Counting Based Block Cycle Development for Fatigue Analysis using Nonlinear Stress Approach

An accurate representation of proving ground loading is essential for nonlinear Finite Element analysis and component fatigue test. In this paper, a rainflow counting based multiple blocks loading development procedure is described. The procedure includes: (1) Rainflow counting analysis to obtain the relationship between load range and cumulative repeats and the statistical relationship between load range and mean load; (2) Formation of preliminary multiple loading blocks with specified load range, mean load, and the approximate cycle repeats, and construction of the preliminary multiple loading blocks; (3) Calibration and finalization of the repeats for preliminary multiple loading blocks according to the equivalent damage rule, meaning that the damage value due to the block loads is equivalent to that from a PG loading.

Fatigue Based Lightweight Optimization of a Pickup Cargo Box with Advanced High Strength Steels

Advanced high strength steels (AHSS) offer a good balance of strength, durability, crash energy absorption and formability. Applications of AHSS for lightweight designs of automotive structures are accelerating in recent years to meet the tough new CAFE standard for vehicle fuel economy by 2025. At the same time, the new generation pickup cargo box is to be designed for a dramatic increase in payload. Upgrading the box material from conventional mild steels to AHSS is necessary to meet the conflicting requirements of vehicle light weighting and higher payload. In this paper, typical AHSS grades such as DP590 and DP780 were applied to selected components of the pickup cargo box for weight reduction while meeting the design targets for fatigue, strength and local stiffness.

Further CFD Studies for Detailed Tires using Aerodynamics Simulation with Rolling Road Conditions

In an environment of tougher engineering constraints to deliver tomorrow's aerodynamic vehicles, evaluation of aerodynamics early in the design process using digital prototypes and simulation tools has become more crucial for meeting cost and performance targets. Engineering needs have increased the demands on simulation software to provide robust solutions under a range of operating conditions and with detailed geometry representation. In this paper the application of simulation tools to wheel design in on-road operating conditions is explored. Typically, wheel and wheel cover design is investigated using physical tests very late in the development process, and requires costly testing of many sets of wheels in an on-road testing environment (either coast-down testing or a moving-ground wind-tunnel).

A Practical Failure Limit for Sheared Edge Stretching of Automotive Body Panels

Edge cracking is one of the major formability concerns in advanced high strength steel (AHSS) stamping. Although finite element analysis (FEA) together with the Forming Limit Diagram has been widely used, it has not effectively predicted edge cracking. Primary problems in developing a methodology to insure that parts are safe from edge cracking are the lack of an effective failure criterion and a simple and accurate measurement method that is not only usable in both die tryout and production but also can be verified by finite element analysis. The intent of this study is to develop a methodology to ensure that parts with internal cutouts, such as a body side panel can be produced without edge cracking. During tryout and production, edge cracking has traditionally been detected by visual examination, but this approach is not adequate for ensuring freedom from edge cracking.

Assessment Metric Identification and Evaluation for Side Airbag (SAB) Development

This paper discusses steps for identifying, evaluating and recommending a quantifiable design metric or metrics for Side Airbag (SAB) development. Three functionally related and desirable attributes of a SAB are assumed at the onset, namely, effective SAB coverage, load distribution and efficient energy management at a controlled force level. The third attribute however contradicts the “banana shaped” force-displacement response that characterizes the ineffective energy management reality of most production SAB. In this study, an estimated ATD to SAB interaction energy is used to size and recommend desired force-deformation characteristic of a robust energy management SAB. The study was conducted in the following three phases and corresponding objectives: Phase 1 is a SAB assessment metric identification and estimation, using a uniform block attached to a horizontal impact machine.

The Effects of Catalytic Converter Location and Palladium Loading on Tailpipe Emissions

Meeting regulated tailpipe emission standards requires a full system approach by automotive engineers encompassing: engine design, combustion system metrics, exhaust heat management, aftertreatment design and exhaust system packaging. Engine and combustion system design targets define desired engine out exhaust constituents, exhaust gas temperatures and oil consumption rates. Protecting required catalytic converter volume in the engine bay for stricter tailpipe emission standards is becoming more difficult. Future fuel economy mandates are leading to vehicle downsizing which is affecting all aspects of vehicle component packaging. In this study, we set out to determine the potential palladium (Pd) cost penalty as a result of increased light-off time required as a catalyst is positioned further away from the engine. Two aged converter systems with different Pd loadings were considered, and EPA FTP-75 emission tested at six different catalyst positions.

CFD Analysis of Various Automotive Bodies in Linear Static Pressure Gradients

Establishing data adjustments that will give an interference free result for bluff bodies in automotive wind tunnels has been pursued for at least the last 45 years. Recently, the Two-Measurement correction method that yields a wake distortion adjustment for open jet wind tunnels has shown promise of being able to adjust for many of the effects of non-ideal static pressure gradients on bluff automotive bodies. Utilization of this adjustment has shown that a consistent drag results when the vehicle is subjected to the various gradients generated in open jet wind tunnels. What has been lacking is whether this consistent result is independent of the other tunnel interference effects. The studies presented here are intended to fill that gap on the performance of the two-measurement technique. The subject CFD studies are designed to eliminate all wind tunnel interference effects except for the variation of the (linear) static pressure gradient.

A standardized comparison procedure enables manufacturers and suppliers to measure component losses consistently, in addition to offering a reliable process to assess enablers for efficiency improvements. This paper reviews the development of a comprehensive test procedure to measure transfer case speed-dependent parasitic losses at key speed, load, and environmental conditions. This procedure was validated for repeatability considering variations in soak time, temperature measurement positions on the transfer case, and test operating conditions. Additional assessments of spin loss at low ambient temperatures, and the effect of component break-in on spin loss were also conducted.

Noise Contribution Analysis at Suspension Interfaces Using Different Force Identification Techniques

Road-tire induced vibrations are in many vehicles determining the interior noise levels in (semi-) constant speed driving. The understanding of the noise contributions of different connections of the suspension systems to the vehicle is essential in improvement of the isolation capabilities of the suspension- and body-structure. To identify these noise contributions, both the forces acting at the suspension-to-body connections points and the vibro-acoustic transfers from the connection points to the interior microphones are required. In this paper different approaches to identify the forces are compared for their applicability to road noise analysis. First step for the force identification is the full vehicle operational measurement in which target responses (interior noise) and indicator responses (accelerations or other) are measured.

Calibrating an Adaptive Pivoting Vane Pump to Deliver a Stepped Pressure Profile

This paper presents a process for the selection of spring rate and pre-load for an adaptively controlled pivoting vane oil pump. The pivoting vane pump has two modes: high and low speed. A spring within the pump is installed to induce a torque that causes an adaptive displacement mechanism within the pump to move toward maximum oil chamber size. In low speed mode, two feedback regions are pressurized that produce torques that counter the spring generated torque. Together, both regions being pressurized by main oil gallery pressure tend to reduce pump displacement more at lower speeds than if only a single chamber is pressurized. At higher speeds, a solenoid switch turns off pressure to one of the feedback pressure chambers, thereby reducing feedback torque that counters spring torque. This enables higher pressure calibrations in this speed mode. In this paper, we identify a process for choosing the spring rate and pre-load that calibrates the adaptive displacement mechanism.

Correlation Study on Parameters Affecting Springback Phenomenon in Stamping Simulation

Springback is a major phenomenon in sheet metal forming process that has to be tackled to achieve the desired product with greater dimensional accuracy. Springback occurs due to elastic recovery of sheet metal after the stamping process. The automobile industry is gradually moving from use of conventional steels to advanced high strength steels (AHSS) for their light weight and greater strength properties; however AHSS possesses greater springback effect due to higher elastic limit which proves to be difficult to deal with the springback effect. Hence it is imperative that the counter measures are taken to minimize the springback effect. The purpose of the study is to showcase various factors that influence the prediction of springback phenomenon. In this study the simulation results are compared with scanned data of actual stamped panels and their deviation is studied.

Gasoline Combustion Modeling of Direct and Port-Fuel Injected Engines using a Reduced Chemical Mechanism

A set of reduced chemical mechanisms was developed for use in multi-dimensional engine simulations of premixed gasoline combustion. The detailed Primary Reference Fuel (PRF) mechanism (1034 species, 4236 reactions) from Lawrence Livermore National Laboratory (LLNL) was employed as the starting mechanism. The detailed mechanism, referred to here as LLNL-PRF, was reduced using a technique known as Parallel Direct Relation Graph with Error Propagation and Sensitivity Analysis. This technique allows for efficient mechanism reduction by parallelizing the ignition delay calculations used in the reduction process. The reduction was performed for a temperature range of 800 to 1500 K and equivalence ratios of 0.5 to 1.5. The pressure range of interest was 0.75 bar to 40 bar, as dictated by the wide range in spark timing cylinder pressures for the various cases. In order to keep the mechanisms relatively small, two reductions were performed.

Austempering Process for Carburized Low Alloy Steels

There is a continual need to apply heat treatment processes in innovative ways to optimize material performance. One such application studied in this research is carburizing followed by austempering of low carbon alloy steels, AISI 8620, AISI 8822 and AISI 4320, to produce components with high strength and toughness. This heat treatment process was applied in two steps; first, carburization of the surface of the parts, second, the samples were quenched from austenitic temperature at a rate fast enough to avoid the formation of ferrite or pearlite and then held at a temperature just above the martensite starting temperature to partially or fully form bainite. Any austenite which was not transformed during austempering, upon further cooling formed martensite or was present as retained austenite.

Techniques for Contact Considerations in Fatigue Life Estimations of Automotive Structures

Contacts or interactions commonly exist between adjacent components in automotive structures, and most of the time they dominate stress status of the components. However, when the routine pseudo stress approach is employed in fatigue life estimations, simulating contacts present special challenges. This may result in coarse stress status and corresponding coarser fatigue life estimations at the contact locations. In this paper, concept, development and procedures of two techniques to consider contacts in fatigue life estimations of automotive structures are described in detail. One is still pseudo stress approach based, but employs additional 1-D connection elements to simulate contacts. The other is nonlinear stress approach based, but equivalent constantly repeating cyclic critical load cases are introduced and utilized. The contacts are simulated by interface setup provided in the software.
