Developing Safety Standards for FCVs and Hydrogen Vehicles

The SAE Fuel Cell Vehicle (FCV) Safety Working Group has been addressing FCV safety for over 9 years. The initial document, SAE J2578, was published in 2002. SAE J2578 has been valuable as a Recommended Practice for FCV development with regard to the identification of hazards and the definition of countermeasures to mitigate these hazards such that FCVs can be operated in the same manner as conventional gasoline internal combustion engine (ICE)-powered vehicles. SAE J2578 is currently being revised so that it will continue to be relevant as FCV development moves forward. For example, test methods were refined to verify the acceptability of hydrogen discharges when parking in residential garages and commercial structures and after crash tests prescribed by government regulation, and electrical requirements were updated to reflect the complexities of modern electrical circuits which interconnect both AC and DC circuits to improve efficiency and reduce cost.

Gasoline Fuel Injector Spray Measurement and Characterization - A New SAE J2715 Recommended Practice

With increasingly stringent emissions regulations and concurrent requirements for enhanced engine thermal efficiency, a comprehensive characterization of the automotive gasoline fuel spray has become essential. The acquisition of accurate and repeatable spray data is even more critical when a combustion strategy such as gasoline direct injection is to be utilized. Without industry-wide standardization of testing procedures, large variablilities have been experienced in attempts to verify the claimed spray performance values for the Sauter mean diameter, Dv90, tip penetration and cone angle of many types of fuel sprays. A new SAE Recommended Practice document, J2715, has been developed by the SAE Gasoline Fuel Injection Standards Committee (GFISC) and is now available for the measurement and characterization of the fuel sprays from both gasoline direct injection and port fuel injection injectors.

A Real Time Statistical Method for Engine Knock Detection

The traditional method of engine knock detection is to compare the knock intensity with a predetermined threshold. The calibration of this threshold is complex and difficult. A statistical knock detection method is proposed in this paper to reduce the effort of calibration. This method dynamically calculates the knock threshold to determine the knock event. Theoretically, this method will not only adapt to different fuels but also cope with engine aging and engine-to-engine variation without re-calibration. This method is demonstrated by modeling and evaluation using real-time engine dynamometer test data.

A Correlation Study between the Full Scale Wind Tunnels of Chrysler, Ford, and General Motors

A correlation of aerodynamic wind tunnels was initiated between Chrysler, Ford and General Motors under the umbrella of the United States Council for Automotive Research (USCAR). The wind tunnels used in this correlation were the open jet tunnel at Chrysler's Aero Acoustic Wind Tunnel (AAWT), the open jet tunnel at the Jacobs Drivability Test Facility (DTF) that Ford uses, and the closed jet tunnel at General Motors Aerodynamics Laboratory (GMAL). Initially, existing non-competitive aerodynamic data was compared to determine the feasibility of facility correlation. Once feasibility was established, a series of standardized tests with six vehicles were conducted at the three wind tunnels. The size and body styles of the six vehicles were selected to cover the spectrum of production vehicles produced by the three companies. All vehicles were tested at EPA loading conditions. Despite the significant differences between the three facilities, the correlation results were very good.

Method to Efficiently Implement Automotive Application Algorithms Using Signal Processing Engine (SPE) of Copperhead Microcontroller

This paper presents the studies on how to efficiently and easily implement ECU application algorithms using the Signal Processing Engine (SPE) of the Copperhead microcontroller. With the introduced development and testing concepts and methods, users can easily establish their own PC based SPE emulation system. All application unit testing and verification work for the fixed point implementation using SPE functions can be easily conducted in PC without relying on a costly real time test bench and expensive third party dedicated software. With this simple development environment, the code can be run in both embedded controllers and PCs with exact bit to bit numerical behavior. The paper also demonstrates many other benefits such as code statistics information retrieval, floating simulation mode, automated code verification, online and offline code sharing.

Combustion Characteristics of a Single-Cylinder Engine Equipped with Gasoline and Ethanol Dual-Fuel Systems

The requirement of reduced emissions and improved fuel economy led the introduction of direct-injection (DI) spark-ignited (SI) engines. Dual-fuel injection system (direct-injection and port-fuel-injection (PFI)) was also used to improve engine performance at high load and speed. Ethanol is one of the several alternative transportation fuels considered for replacing fossil fuels such as gasoline and diesel. Ethanol offers high octane quality but with lower energy density than fossil fuels. This paper presents the combustion characteristics of a single cylinder dual-fuel injection SI engine with the following fueling cases: a) gasoline for PFI and DI, b) PFI gasoline and DI ethanol, and c) PFI ethanol and DI gasoline. For this study, the DI fueling portion varied from 0 to 100 percentage of the total fueling over different engine operational conditions while the engine air-to-fuel ratio remained at a constant level.

Development of an Engineering Analysis Tool for Time-Temperature Analysis of Automotive Components

This paper describes the development of an engineering analysis tool that assesses the life of vehicle components, after exposure to heat. As a standard engineering practice, each component or part of a component has a “long term” and a “short term” temperature goal based on the part’s material physical properties. At higher temperatures, component’s physical properties degrade at a faster rate, and the component’s useful life can be significantly reduced. The extent of degradation depends upon the duration of exposure, the magnitude of the over-temperature and rate of thermal degradation. This tool utilizes actual vehicle test data from test cells or road testing, material physical properties, and expected vehicle duty cycle to determine the expected component life. When component temperature goals are exceeded, the software calculates the total duration of time above the goal temperature.

A Method for Obtaining Optimum Fuel Economy Performance using Transient Combustion Measurements

An experiment was conducted testing a powertrain package consisting of a four cylinder four valve engine coupled to a four speed automatic transmission in a dynamometer test cell. Cylinder pressure transducers, an encoder, and other instrumentation were used to measure transient combustion events. The transient cycle chosen for testing was a Cold 80 of the Federal Test Procedure (FTP) that produces a standardized fuel economy value. After analyzing the combustion events, a determination was made between the spark advance delivered and a revised spark advance for optimum combustion efficiency. Based upon the relationship between spark advance and fuel consumption, a prediction for the improved fuel consumption was made. The testing was then repeated to evaluate the revised spark advance and the fuel economy benefits in comparison to the predicted values.

Numerical Simulation of a Direct-Injection Spark-Ignition Engine with Different Fuels

This paper focuses on the numerical investigation of the mixing and combustion of ethanol and gasoline in a single-cylinder 3-valve direct-injection spark-ignition engine. The numerical simulations are conducted with the KIVA code with global reaction models. However, an ignition delay model mitigates some of the deficiencies of the global one-step reaction model and is implemented via a two-dimensional look-up table, which was created using available detailed kinetics models. Simulations demonstrate the problems faced by ethanol operated engines and indicate that some of the strategies used for emission control and downsizing of gasoline engines can be employed for enhancing the combustion efficiency of ethanol operated engines.

Humidity Effects on a Carbon Hydrocarbon Adsorber

Because combustion engine equipped vehicles must conform to stringent hydrocarbon (HC) emission requirements, many of them on the road today are equipped with an engine air intake system that utilizes a hydrocarbon adsorber. Also known as HC traps, these devices capture environmentally dangerous gasoline vapors before they can enter the atmosphere. A majority of these adsorbers use activated carbon as it is cost effective and has excellent adsorption characteristics. Many of the procedures for evaluating the adsorbtive performance of these emissions devices use mass gain as the measurand. It is well known that activated carbon also has an affinity for water vapor; therefore it is useful to understand how well humidity must be controlled in a laboratory environment. This paper outlines investigations that were conducted to study how relative humidity levels affect an activated carbon hydrocarbon adsorber.

A Scalable Engine Management System Architecture for Motorcycle/Small-Vehicle Application

This paper gives an overview of a scalable engine management system architecture for motorcycle and other small engine based vehicle applications. The system can accommodate any engine sizes and up to four cylinders. The architecture incorporates advanced functionalities such as oxygen sensing, closed loop fueling, wall-wetting compensation, purge control, start & idle control and deceleration fuel cut-off. Additionally, a number of vehicle-related controls are integrated in the system. Diagnostic and safety related features have also been incorporated with limp-home capability. The software architecture is compatible with different hardware solutions. The system has been implemented in several OEM vehicles around the globe and meets EURO-3 emission requirements.

Control Software Interface for Managing System Requirements

Not all software tools are created equal and not all software tools are created to perform the same tasks. Therefore, different software tools are used to perform different tasks. However, being able to share the information between the different software tools, without having to manually re-enter (duplicate) any of the information, can save a lot of time and improve the quality of the product. The control software interface presented in this paper, allows system engineers to exchange data between software tools in an efficient manner which maximizes each tools capabilities and ultimately reduces development time and improves the quality of the product.

Multi-Target Modelling for Embedded Software Development for Automotive Applications

Manual ‘porting” of source code is often required in order to “reuse” control software in different applications with different target hardware. This process is not cost effective. Maintaining multiple “versions” of the same software also causes problems. This paper describes a way in which multiple target source code can be generated from a single model. A custom data class is developed so that it can be used to define both signal and parameter data types necessary for data dictionary-driven models. This capability allows a single model to be used to generate code for multiple target hardware architectures. A software development process using a generic model to support multiple hardware targets is compared with the hand porting process (e.g. floating-point to/from fixed-point). Auto code generation from a sample multi-target feature model will be presented. The efficiency of the auto code will also be discussed.

The purpose of this paper is to demonstrate our success in taking advantage of model-based development tools and auto-code technology to accelerate the typical life cycle development of powertrain software. In particular, we applied the technology as a clean sheet approach to Visteon's third generation Electronic Throttle Control system. In the process of applying model-based development and 100% auto-code, we identified various pitfalls and created solutions to overcome the gap between technology and development process during each phase of the entire software development life cycle. We will share our lessons learned during the requirement, design, implementation, and validation stages.

Inaudible Knock and Partial-Burn Detection Using In-Cylinder Ionization Signal

Internal combustion engines are designed to maximize power subject to meeting exhaust emission requirements and minimizing fuel consumption. Maximizing engine power and fuel economy is limited by engine knock for a given air-to-fuel charge. Therefore, the ability to detect engine knock and run the engine at its knock limit is a key for the best power and fuel economy. This paper shows inaudible knock detection ability using in-cylinder ionization signals over the entire engine speed and load map. This is especially important at high engine speed and high EGR rates. The knock detection ability is compared between three sensors: production knock (accelerometer) sensor, in-cylinder pressure and ionization sensors. The test data shows that the ionization signals can be used to detect inaudible engine knock while the conventional knock sensor cannot under some engine operational conditions.

An Overview of Hardware-In-the-Loop Testing Systems at Visteon

This paper discusses our experiences on the implementation and benefits of using the Hardware-In-the-Loop (HIL) systems for Powertrain control system software verification and validation. The Visteon HIL system integrated with several off-the-shelf diagnostics and calibration tools is briefly explained. Further, discussions on test automation sequence control and failure insertion are outlined The capabilities and advantages of using HIL for unit level software testing, open loop and closed-loop system testing, fault insertion and test automation are described. HIL also facilitates Software and Hardware Interface validation testing with low-level driver and platform software. This paper attempts to show the experiences with and capabilities of these HIL systems.

Virtual Key Life Tests of Instrument Panels for Product Development

Visteon has developed a CAE procedure to qualify instrument panel (IP) products under the vehicle key life test environments, by employing a set of CAE simulation and durability techniques. The virtual key life test method simulates the same structural configuration and the proving ground road loads as in the physical test. A representative dynamic road load profile model is constructed based on the vehicle proving ground field data. The dynamic stress simulation is realized by employing the finite element transient analysis. The durability evaluation is based on the dynamic stress results and the material fatigue properties of each component. The procedure has helped the IP engineering team to identify and correct potential durability problems at earlier design stage without a prototype. It has shown that the CAE virtual key life test procedure provides a way to speed up IP product development, to minimize prototypes and costs.

Correlation Study of Exhaust Manifold - Lab Test Results vs Customer Fleet Results

The purpose of this study is to develop specifically a correlation between Exhaust Manifold Cracking Laboratory Test results and 150,000 mile customer fleet usage test results. The study shows that the exhaust manifold design meets the reliability requirements of 10 years or 150,000 miles, given 90th percentile customer usage without an evidence of cracking or audible leaks. This correlation between the Lab Test and the customer Fleet results has been expressed as an acceleration factor. An acceleration factor is the ratio of how much quicker the engine dynamometer test ( i.e. Lab Test ) can accumulate the effect of customer usage over time versus the customers themselves. The acceleration factor is provided for useful life time period of 10 years or 150,000 miles. The recommended acceleration factor, determined in this study, is 38 to 1, comparing the engine dynamometer test ( i.e. Lab Test ) results to 150,000 mile modular truck customer fleet field results.

Occupant Knee Impact Simulations: A Parametric Study

Occupant knee impact simulations are performed in the automotive industry as an integrated design process during the course of instrument panel (IP) development. All major automakers have different categories of dynamic testing methods as part of their design process in validating their designs against the FMVSS 208 requirement. This has given rise to a corresponding number of knee impact simulations performed at various stages of product development. This paper investigates the advantages and disadvantages of various types of these knee impact simulations. Only the knee load requirement portion of the FMVSS208 is considered in this paper.
