Development of the Combustion System for a Flexible Fuel Turbocharged Direct Injection Engine

Gasoline turbocharged direct injection (GTDI) engines, such as EcoBoost™ from Ford, are becoming established as a high value technology solution to improve passenger car and light truck fuel economy. Due to their high specific performance and excellent low-speed torque, improved fuel economy can be realized due to downsizing and downspeeding without sacrificing performance and driveability while meeting the most stringent future emissions standards with an inexpensive three-way catalyst. A logical and synergistic extension of the EcoBoost™ strategy is the use of E85 (approximately 85% ethanol and 15% gasoline) for knock mitigation. Direct injection of E85 is very effective in suppressing knock due to ethanol's high heat of vaporization - which increases the charge cooling benefit of direct injection - and inherently high octane rating. As a result, higher boost levels can be achieved while maintaining optimal combustion phasing giving high thermal efficiency.

Polycyclic Aromatic Hydrocarbons Evolution and Interactions with Soot Particles During Fuel Surrogate Combustion: A Rate Rule-Based Kinetic Model

Modeling combustion of transportation fuels remains a difficult task due to the extremely large number of species constituting commercial gasoline and diesel. However, for this purpose, multi-component surrogate fuel models with a reduced number of key species and dedicated reaction subsets can be used to reproduce the physical and chemical traits of diesel and gasoline, also allowing to perform CFD calculations. Recently, a detailed surrogate fuel kinetic model, named C3 mechanism, was developed by merging high-fidelity sub-mechanisms from different research groups, i.e. C0-C4 chemistry (NUI Galway), linear C6-C7 and iso-octane chemistry (Lawrence Livermore National Laboratory), and monocyclic aromatic hydrocarbons (MAHs) and polycyclic aromatic hydrocarbons (PAHs) (ITV-RWTH Aachen and CRECK modelling Lab-Politecnico di Milano).

Numerical Investigation on GDI Spray under High Injection Pressure up to 100 MPa

In recent years, the increase of gasoline fuel injection pressure is a way to improve thermal efficiency and lower engine-out emissions in GDI homogenous combustion concept. The challenge of controlling particulate formation as well in mass and number concentrations imposed by emissions regulations can be pursued improving the mixture preparation process and avoiding mixture inhomogeneity with ultra-high injection pressure values up to 100 MPa. The increase of the fuel injection pressure in GDI homogeneous systems meets the demand for increased injector static flow, while simultaneously improves the spray atomization and mixing characteristics with consequent better combustion performance. Few studies quantify the effects of high injection pressure on transient gasoline spray evolution. The aim of this work was to simulate with OpenFOAM the spray morphology of a commercial gasoline injected in a constant volume vessel by a prototypal GDI injector.

Internal Combustion Engine - Automatic Transmission Matching for Next Generation Power Transfer Technology Development in Automotive Applications

Development of the next generation internal combustion engines and automatic transmissions for automotive applications is a mandatory powertrain engineering activity required now and in the coming years to meet forthcoming global emissions regulations. This paper details a preliminary investigation into possible synergies for fuel consumption reduction considering emerging automotive technologies integrated into the next generation combustion engine and automatic transmission architectures. A range of hypothetical gasoline engines were created and paired with a generalized set of step gear automatic transmissions designed to meet the performance requirements of high volume longitudinal full size truck application. These designs were then run through a design of experiments orthogonal array for prediction of fuel consumption on the WLTP test schedule and stand still acceleration to 100 kph.

Impacts of Adding Photovoltaic Solar System On-Board to Internal Combustion Engine Vehicles Towards Meeting 2025 Fuel Economy CAFE Standards

The challenge of meeting the Corporate Average Fuel Economy (CAFE) standards of 2025 has led to major developments in the transportation sector, among which is the attempt to utilize clean energy sources. To date, use of solar energy as an auxiliary source of on-board fuel has not been extensively investigated. This paper is the first study at undertaking a comprehensive analysis of using solar energy on-board by means of photovoltaic (PV) technologies to enhance automotive fuel economies, extend driving ranges, reduce greenhouse gas (GHG) emissions, and ensure better economic value of internal combustion engine (ICE) -based vehicles to meet CAFE standards though 2025. This paper details and compares various aspects of hybrid solar electric vehicles with conventional ICE vehicles.

Experimental Characterization of High-Pressure Impinging Sprays for CFD Modeling of GDI Engines

Today, Direct-Injection systems are widely used on Spark-Ignition engines in combination with turbo-charging to reduce the fuel-consumption and the knock risks. In particular, the spread of Gasoline Direct Injection (GDI) systems is mainly related to the use of new generations of multi-hole, high-pressure injectors whose characteristics are quite different with respect to the hollow-cone, low-pressure injectors adopted in the last decade. This paper presents the results of an experimental campaign conducted on the spray produced by a GDI six-holes injector into a constant volume vessel with optical access. The vessel was filled with air at atmospheric pressure. Different operating conditions were considered for an injection pressure ranging from 3 to 20 MPa. For each operating condition, spray images were acquired by a CCD camera and then post processed to evaluate the spray penetration and cone angles.

A Comparison of Experimental and Modeled Velocity in Gasoline Direct-Injection Sprays with Plume Interaction and Collapse

Modeling plume interaction and collapse for direct-injection gasoline sprays is important because of its impact on fuel-air mixing and engine performance. Nevertheless, the aerodynamic interaction between plumes and the complicated two-phase coupling of the evaporating spray has shown to be notoriously difficult to predict. With the availability of high-speed (100 kHz) Particle Image Velocimetry (PIV) experimental data, we compare velocity field predictions between plumes to observe the full temporal evolution leading up to plume merging and complete spray collapse. The target “Spray G” operating conditions of the Engine Combustion Network (ECN) is the focus of the work, including parametric variations in ambient gas temperature. We apply both LES and RANS spray models in different CFD platforms, outlining features of the spray that are most critical to model in order to predict the correct aerodynamics and fuel-air mixing.

Simulation-Based Evaluation of Spark-Assisted Compression Ignition Control for Production

Spark-assisted compression ignition (SACI) leverages flame propagation to trigger autoignition in a controlled manner. The autoignition event is highly sensitive to several parameters, and thus, achieving SACI in production demands a high tolerance to variations in conditions. Limited research is available to quantify the combustion response of SACI to these variations. A simulation study is performed to establish trends, limits, and control implications for SACI combustion over a wide range of conditions. The operating space was evaluated with a detailed chemical kinetics model. Key findings were synthesized from these results and applied to a 1-D engine model. This model identified performance characteristics and potential actuator positions for a production-viable SACI engine. This study shows charge preparation is critical and can extend the low-load limit by strengthening flame propagation and the high-load limit by reducing ringing intensity.

Effects of Fuel Octane Rating and Ethanol Content on Knock, Fuel Economy, and CO2 for a Turbocharged DI Engine

Engine dynamometer testing was performed comparing fuels having different octane ratings and ethanol content in a Ford 3.5L direct injection turbocharged (EcoBoost) engine at three compression ratios (CRs). The fuels included midlevel ethanol “splash blend” and “octane-matched blend” fuels, E10-98RON (U.S. premium), and E85-108RON. For the splash blends, denatured ethanol was added to E10-91RON, which resulted in E20-96RON and E30-101 RON. For the octane-matched blends, gasoline blendstocks were formulated to maintain constant RON and MON for E10, E20, and E30. The match blend E20-91RON and E30-91RON showed no knock benefit compared to the baseline E10-91RON fuel. However, the splash blend E20-96RON and E10-98RON enabled 11.9:1 CR with similar knock performance to E10-91RON at 10:1 CR. The splash blend E30-101RON enabled 13:1 CR with better knock performance than E10-91RON at 10:1 CR. As expected, E85-108RON exhibited dramatically better knock performance than E30-101RON.

Measures to Reduce Particulate Emissions from Gasoline DI engines

Particulate emission reduction has long been a challenge for diesel engines as the diesel diffusion combustion process can generate high levels of soot which is one of the main constituents of particulate matter. Gasoline engines use a pre-mixed combustion process which produces negligible levels of soot, so particulate emissions have not been an issue for gasoline engines, particularly with modern port fuel injected (PFI) engines which provide excellent mixture quality. Future European and US emissions standards will include more stringent particulate limits for gasoline engines to protect against increases in airborne particulate levels due to the more widespread use of gasoline direct injection (GDI). While GDI engines are typically more efficient than PFI engines, they emit higher particulate levels, but still meet the current particulate standards.

Effect of Heat of Vaporization, Chemical Octane, and Sensitivity on Knock Limit for Ethanol - Gasoline Blends

Ethanol and other high heat of vaporization (HoV) fuels result in substantial cooling of the fresh charge, especially in direct injection (DI) engines. The effect of charge cooling combined with the inherent high chemical octane of ethanol make it a very knock resistant fuel. Currently, the knock resistance of a fuel is characterized by the Research Octane Number (RON) and the Motor Octane Number (MON). However, the RON and MON tests use carburetion for fuel metering and thus likely do not replicate the effect of charge cooling for DI engines. The operating conditions of the RON and MON tests also do not replicate the very retarded combustion phasing encountered with modern boosted DI engines operating at low-speed high-load. In this study, the knock resistance of a matrix of ethanol-gasoline blends was determined in a state-of-the-art single cylinder engine equipped with three separate fuel systems: upstream, pre-vaporized fuel injection (UFI); port fuel injection (PFI); and DI.

Physics-Based Exhaust Pressure and Temperature Estimation for Low Pressure EGR Control in Turbocharged Gasoline Engines

Low pressure (LP) and cooled EGR systems are capable of increasing fuel efficiency of turbocharged gasoline engines, however they introduce control challenges. Accurate exhaust pressure modeling is of particular importance for real-time feedforward control of these EGR systems since they operate under low pressure differentials. To provide a solution that does not depend on physical sensors in the exhaust and also does not require extensive calibration, a coupled temperature and pressure physics-based model is proposed. The exhaust pipe is split into two different lumped sections based on flow conditions in order to calculate turbine-outlet pressure, which is the driving force for LP-EGR. The temperature model uses the turbine-outlet temperature as an input, which is known through existing engine control models, to determine heat transfer losses through the exhaust.

A Model-Based Analysis on Size Distribution and Rate of Evaporation for Fuel Drops in a Gasoline Spray in the Engine

Good understanding of fuel sprays in the engine cylinder is crucial to optimizing the operation of direct injection gasoline engines. In this paper, a detailed analysis is conducted on direct gasoline injection sprays from a multi-hole injector. Penetrations and angles of the sprays are characterized with a homogeneous model for the fuel spray. The drop size distributions in the sprays are analyzed using an empirical distribution model. Predicted spray penetrations, spray angles, and drop size distributions under three different injection pressures are compared with the measurements for injection pressures = 40, 100 and 150 bar and good agreements are observed. Transient evaporation rates are also studied for fuel drops in an environment simulating the cylinder condition during the intake stroke of a direct injection gasoline engine.

Octane Numbers of Ethanol-Gasoline Blends: Measurements and Novel Estimation Method from Molar Composition

Ethanol has a high octane rating and can be added to gasoline to produce high octane fuel blends. Understanding the octane increase with ethanol blending is of great fundamental and practical importance. Potential issues with fuel flow rate and fuel vaporization have led to questions of the accuracy of octane measurements for ethanol-gasoline blends with moderate to high ethanol content (e.g., E20-E85) using the Cooperative Fuel Research (CFR™) engine. The nonlinearity of octane ratings with volumetric ethanol content makes it difficult to assess the accuracy of such measurements. In the present study, Research Octane Number (RON) and Motor Octane Number (MON) were measured for a matrix of ethanol-gasoline blends spanning a wide range of ethanol content (E0, E10, E20, E30, E50, E75) in a set of gasoline blendstocks spanning a range of RON values (82, 88, 92, and 95). Octane ratings for neat ethanol, denatured ethanol, and hydrous ethanol were also measured.

Assessment of Model-Based Knock Prediction Methods for Spark-Ignition Engines

Knock-limited engine operation is one of the most important constraints on fuel efficiency and performance that must be considered during the design, control algorithm development and calibration of spark-ignition engines. This research evaluates the accuracy of model-based knock prediction routines and their applicability for control-oriented applications over various engine operating conditions using commercial fuels. Two common methods of knock prediction, a generalized chemical kinetics model and an empirical induction-time correlation, are evaluated and compared against experimental data. The experimental investigation is conducted using a naturally aspirated 3.6L V6 engine, retrofitted with cooled Exhaust Gas Recirculation (EGR). Data are acquired from spark timing sweeps under knocking conditions at different engine speeds and loads in an engine dynamometer cell.

The Turbocharged GDI Engine: Boosted Synergies for High Fuel Economy Plus Ultra-low Emission

Recent turbocharged Gasoline engines based on MPFI offer excellent power output and high nominal torque, however, also some disadvantages. The most significant restrictions of TC-engines - like poor fuel economy, limited emission capability and delayed transient response (turbo lag) - can be improved dramatically by a refined GDI application. The synergy effects of GDI, which are also partly used at naturally aspirated engines, are even more significant with turbocharging. The low emission capability of GDI enables turbocharged SULEV concepts within moderate cost of the emission / aftertreatment system. The outstanding low-end-torque, the high specific power and torque output of refined GDI-Turbo concepts enable high fuel efficiency combined with excellent fun to drive. Thus such GDI-Turbo concepts will become the most attractive technology to fulfill highest fuel economy-, emission- and performance requirements simultaneously.

CFD Modelling of Gasoline Sprays

A comprehensive model for sprays emerging from high pressure swirl injectors for GDI engine application has been developed. The primary and secondary atomization mechanism as well as the evaporation process both in standard and superheated conditions are taken into account. The spray modelling after the injection is based on the Liquid Instability Sheet Atomization (LISA) approach, modified to correctly predict the liquid sheet thickness at the breakup length. The effect of different values of the superheat degree on evaporation and impact on the spray distribution and fuel-air mixing is analyzed. Comparisons with experimental data show good agreements under atmospheric conditions and with different superheated degrees, while some discrepancies occur under higher ambient pressures.

Kinetic Modelling Study of Octane Number and Sensitivity of Hydrocarbon Mixtures in CFR Engines

Aim of this work is to present and discuss the possibility and the limits of two zone models for spark-ignition engines using a detailed kinetic scheme for the characterization of the evolution of the air-fuel mixture, while an equilibrium approach is used for the burnt zone. Simple experimental measurements of knocking tendency of different fuels in ideal reactors, such as rapid compression machines and shock tube reactors, cannot be directly used for the analysis of octane numbers and sensitivity of hydrocarbon mixtures. Thus a careful investigation is very useful, not only of the combustion chamber behavior, including the modelling of the turbulent flame front propagation, but also of the fluid dynamic behavior of the intake and exhaust system, accounting for the volumetric efficiency of the engine.

An Overview of the Effects of Ethanol-Gasoline Blends on SI Engine Performance, Fuel Efficiency, and Emissions

This paper provides an overview of the effects of blending ethanol with gasoline for use in spark ignition engines. The overview is written from the perspective of considering a future ethanol-gasoline blend for use in vehicles that have been designed to accommodate such a fuel. Therefore discussion of the effects of ethanol-gasoline blends on older legacy vehicles is not included. As background, highlights of future emissions regulations are discussed. The effects on fuel properties of blending ethanol and gasoline are described. The substantial increase in knock resistance and full load performance associated with the addition of ethanol to gasoline is illustrated with example data. Aspects of fuel efficiency enabled by increased ethanol content are reviewed, including downsizing and downspeeding opportunities, increased compression ratio, fundamental effects associated with ethanol combustion, and reduced enrichment requirement at high speed/high load conditions.

Low-Temperature Ethanol Reforming: A Multi-Cylinder Engine Demonstration

It has been previously reported that ethanol can be reformed at around 300°C to a mixture of hydrogen, carbon monoxide, and methane using copper-plated nickel catalyst. This low reforming temperature enables heat to be supplied from the engine exhaust. Single-cylinder engine testing demonstrated that this gaseous mixture of "ethanol reformate" enhances engine combustion and part load dilution capability, which decreases fuel consumption while also reducing feedgas NOx emissions. In addition, excellent cold start capability with significantly reduced hydrocarbon emissions was observed. Thus, ethanol reformate has the potential to address two major barriers to wider use of ethanol as an engine fuel: ethanol's low heating value per volume and higher hydrocarbon emissions at startup relative to gasoline. In this study, the dilute capability of a multi-cylinder engine was assessed using a mixture of 50% reformate and 50% E85 on a mass basis at several key part load operating points.
