The advantages of Variable Valve Actuation (VVA) in the aspects of improved engine performance, fuel economy and reduced emissions are well known in the industry. However, the design and optimization of such systems is complex and costly. The design process of VVA mechanisms can be greatly accelerated through the use of sophisticated simulation tools. Predictive numerical analysis of systems to address design issues and evaluate design changes can assure the required performance and durability. One notable requirement for the analysis and design of novel mechanically-actuated VVA systems is a general-purpose fast and easy-to-use planar mechanism kinematics analyzer with cam solution/design features, which can be applied to general mechanisms.

Gasoline direct injection (GDi) engines have become popular due to their inherent potential for reduction of exhaust emissions and fuel consumption to meet increasingly stringent environmental standards. These engines require high-pressure fuel injection in order to improve the fuel atomization process and accelerate mixture preparation. The injector is a critical part of this system. The injector technology needed to satisfy the market demands is constantly changing. This paper focuses on how the Design for Six Sigma innovation methodology was successfully used to develop a new injector for the homogeneous direct injection market. The project begins with the work to understand the market needs and market drivers then decomposes those needs into functional requirements and concepts. The concepts are evaluated and the best concept is selected. The project ends with the optimization of the critical functions including fuel flow control and fuel spray control.

Non-contacting Transmission Range Selector Sensor Package Optimization for Improved Reliability in Automatic Transmissions

Ever since the implementation of diagnostics and electronic control systems on automatic transmissions, various forms of transmission gear selection feedback has been used. The traditional mechanization uses a feedback switch with mechanical contacts that indicate the selected gear discretely or through a grey code output. Switch reliability above the industry standard was made possible through the use of non-contact technology. Multi-Hall mechanizations have been used by others in recent years however this type of product has been simplified by using a single linear Hall device; reducing component count and the number of connector interfaces. Furthermore, a reduction in the number of electrical connections led to improved system reliability and cost. Optimization of this package was made possible through the use of a multi-tool, multi-objective, single field focus using advanced design optimization software, robust engineering techniques and Shainin® tools.

Air Cleaner Shell Noise Reduction with Finite Element Shape Optimization

In this paper, finite element shape optimization is used to determine the optimum air cleaner shape and rib design for low shell noise. Shape variables are used to vary the height and location of rib elements, as well as vary the shape of the air cleaner surfaces. The optimization code evaluates each design variation and selects a search direction that will reduce surface velocity. Sound power radiation is calculated for each optimized design using an acoustic code. Large reductions in shell noise were achieved by optimizing the shape of the air cleaner surface and rib design. Optimization of the rib pattern alone yielded a local optimization, as opposed to a global optimization that represented the best possible design.

For Automotive Wiring Harness, miniaturization is clearly presented in most of the components, mainly because of its benefits like the potential of mass reduction, cost reduction and efficiency improvement. Furthermore the main voice of customer points to cable gauge reduction that represents a considerable challenge for connection manufacturing process due to quality control limitations presented by conventional crimp process for 0,35 [mm₂] cables and smaller. According to that, the scope of this article is to present, in details, a manufacturing process optimization for an alternative and more robust technology of joining copper stranded cables to tin brass terminals used on automotive wiring harness, Resistance Welding.

Optimization of Oxygen Sensor

Optimization of the mechanical aspects of a heated conical oxygen sensor for desired performances, such as low heater power, good poison resistance, fast light-off, and broad temperature range, etc. was achieved with computer modeling. CFD analysis was used to model the flow field in and around a sensor in an exhaust pipe to predict the convection coefficients, poisoning, and switching time. Heat transfer analysis coupled with electrical heating was applied to predict temperature and light-off time. Results of the optimization are illustrated, with good agreements between modeling and testing.

A double dielectric barrier discharge reactor driven by an alternating voltage is a relatively simple approach to promote oxidation of NO to NO2 for subsequent reduction in a catalyst bed. The chemical performance of such a non-thermal plasma reactor is determined by its current and electric field behavior in the gap, and by the fraction of the current carried by electrons, because the key reactants which initiate the NO oxidation and accompanying chemical changes are produced there, mostly by electron impact. We have tried to determine by models and experiments the bounds on performance of double dielectric barrier reactors and guidelines for optimization. Models reported here predict chemical results from time-resolved applied voltage and series sense capacitor data.

Full Hybrid Electrical Vehicle Battery Pack System Design, CFD Simulation and Testing

CFD analysis was performed using the FLUENT software to design the thermal system for a hybrid vehicle battery pack. The battery pack contained multiple modular battery elements, called bricks, and the inlet and outlet bus bars that electrically connected the bricks into a series string. The simulated thermal system was comprised of the vehicle cabin, seat cavity, inlet plenum, battery pack, a downstream centrifugal fan, and the vehicle trunk. The fan was modeled using a multiple reference frame approach. A full system analysis was done for airflow and thermal performance optimization to ensure the most uniform cell temperatures under all operating conditions. The mesh for the full system was about 13 million cells run on a 6-node HP cluster. A baseline design was first analyzed for fluid-thermal performance. Subsequently, multiple design iterations were run to create uniform airflow among all the individual bricks while minimizing parasitic pressure drop.

Brushless Motors for In-Tank Fuel Pumps

Traditional in-tank gasoline and diesel fuel pumps require high power, 120 W or more, in fuel systems that have high flow requirements, high pressure requirements, or both. One method to reduce power consumption is to improve efficiency by using a brushless motor rather than the traditional brush style motor. The brushless motor technology also eliminates the brush to commutator interface which improves the pump's robustness to fuel and reduces flow variation. Additional benefits are provided by the controller which provides motor commutation since it enables closed loop pump speed control, pump diagnostics, and the opportunity for additional sensor interfaces to improve the fuel delivery system architecture. This paper describes the brushless motor technology, design optimization strategy for fuel pump applications, selected design, and resulting torque and efficiency performance improvements.
