Development and Demonstration of LNT+SCR System for Passenger Car Diesel Applications

The regulations for mobile applications will become stricter in Euro 6 and further emission levels and require the use of active aftertreatment methods for NOX and particulate matter. SCR and LNT have been both used commercially for mobile NOX removal. An alternative system is based on the combination of these two technologies. Developments of catalysts and whole systems as well as final vehicle demonstrations are discussed in this study. The small and full-size catalyst development experiments resulted in PtRh/LNT with optimized noble metal loadings and Cu-SCR catalyst having a high durability and ammonia adsorption capacity. For this study, an aftertreatment system consisting of LNT plus exhaust bypass, passive SCR and engine independent reductant supply by on-board exhaust fuel reforming was developed and investigated. The concept definition considers NOX conversion, CO2 drawback and system complexity.

LPG and Prechamber as Enabler for Highly Performant and Efficient Combustion Processes Under Stoichiometric Conditions

The European Union has defined legally binding CO2-fleet targets for new cars until 2030. Therefore, improvement of fuel economy and carbon dioxide emission reduction is becoming one of the most important issues for the car manufacturers. Today’s conventional car powertrain systems are reaching their technical limits and will not be able to meet future CO2 targets without further improvement in combustion efficiency, using low carbon fuels (LCF), and at least mild electrification. This paper demonstrates a highly efficient and performant combustion engine concept with a passive pre-chamber spark plug, operating at stoichiometric conditions and powered with liquefied petroleum gas (LPG). Even from fossil origin, LPG features many advantages such as low carbon/hydrogen ratio, low price and broad availability. In future, it can be produced from renewables and it is in liquid state under relatively low pressures, allowing the use of conventional injection and fuel supply components.

A Phenomenological Unburned Hydrocarbon Model for Diesel Engines

Intensified emission regulations as well as consumption demands lead to an increasing significance of unburned hydrocarbon (UHC) emissions for diesel engines. On the one hand, the quantity of hydrocarbon (HC) raw emissions is important for emission predictions as well as for the exhaust after treatment. On the other hand, HC emissions are also important for predicting combustion efficiency and thus fuel consumption, since a part of unreleased chemical energy of the fuel is still bound in the HC molecules. Due to these reasons, a simulation model for predicting HC raw emissions was developed for diesel engines based on a phenomenological two-zone model. The HC model takes three main sources of HC emissions of diesel engines into account: Firstly, it contains a sub-model that describes the fuel dribble out of the injector after the end of injection. Secondly, HC emissions from cold peripheral zones near cylinder walls are determined in another sub-model.

Development of an Innovative Combustion Process: Spark-Assisted Compression Ignition

In the competition for the powertrain of the future the internal combustion engine faces tough challenges. Reduced environmental impact, higher mileage, lower cost and new technologies are required in order to maintain its global position both in public and private mobility. For a long time, researchers have been investigating the so called Homogeneous Charge Compression Ignition (HCCI) that promises a higher efficiency due to a rapid combustion - i.e. closer to the ideal thermodynamic Otto cycle - and therefore more work and lower exhaust gas temperatures. Consequently, a rich mixture to cool down the turbocharger under high load may no longer be needed. As the combustion does not have a distinguished flame front it is able to burn very lean mixtures, with the potential of reducing HC and CO emissions. However, until recently, HCCI was considered to be reasonably applicable only at part load operating conditions.

The Application of E-Fuel Oxymethylene Ether OME1 in a Virtual Heavy-Duty Diesel Engine for Ultra-Low Emissions

For long haul transport, diesel engine due to its low fuel consumption and low operating costs will remain dominant over a long term. In order to achieve CO2 neutrality, the use of electricity-based, synthetic fuels (e-fuels) provides a solution. Especially the group of oxymethylene ethers (OME) is given much attention because of its soot-free combustion. However, the new fuel properties and the changed combustion characteristics place new demands on engine design. Meanwhile, the use of new fuels also creates new degrees of freedom to operate diesel engines. In this work, the application of dimethoxymethane (OME1) is investigated by means of 1D simulation at three operating points in a truck diesel engine. The subsystems of fuel injection, air path and exhaust gas are sequentially adjusted for the purpose of low emissions, especially for low nitrogen oxides (NOx).

A Phenomenological Homogenization Model Considering Direct Fuel Injection and EGR for SI Engines

As a consequence of reduced fuel consumption, direct injection gasoline engines have already prevailed against port fuel injection. However, in-cylinder fuel homogenization strongly depends on charge motion and injection strategies and can be challenging due to the reduced available time for mixture formation. An insufficient homogenization has generally a negative impact on the combustion and therefore also on efficiency and emissions. In order to reach the targets of the intensified CO2 emission reduction, further increase in efficiency of SI engines is essential. In this connection, 0D/1D simulation is a fundamental tool due to its application area in an early stage of development and its relatively low computational costs. Certainly, inhomogeneities are still not considered in quasi dimensional combustion models because the prediction of mixture formation is not included in the state of the art 0D/1D simulation.

Predicting the Influence of Charge Air Temperature Reduction on Engine Efficiency, CCV and NOx-Emissions of a Large Gas Engine Using a SI Burn Rate Model

In order to meet increasingly stringent exhaust emission regulations, new engine concepts need to be developed. Lean combustion systems for stationary running large gas engines can reduce raw NOx-emissions to a very low level and enable the compliance with the exhaust emission standards without using a cost-intensive SCR-aftertreatment system. Experimental investigations in the past have already confirmed that a strong reduction of the charge air temperature even below ambient conditions by using an absorption chiller can significantly reduce NOx emissions. However, test bench operation of large gas engines is costly and time-consuming. To increase the efficiency of the engine development process, the possibility to use 0D/1D engine simulation prior to test bench studies of new concepts is investigated using the example of low temperature charge air cooling. In this context, a reliable prediction of engine efficiency and NOx-emissions is important.

New FKFS Technology at the Full-Scale Aeroacoustic Wind Tunnel of University of Stuttgart

For many years FKFS has operated the full-scale aeroacoustic wind tunnel of University of Stuttgart. To keep this wind tunnel as one of the most modern ones of its kind, it has again been upgraded significantly. The upgrade improved the aerodynamic as well as the aeroacoustic performance and accelerated the operational processes. Additionally, new innovative features have significantly enlarged the test capabilities. A new patented, modular belt system (FKFS first®) allows high performance measurements for race cars in a 3-belt mode as well as efficient measurements for production vehicle development in a 5-belt mode. The belt system is accompanied by a new, larger turntable and a new under-floor balance which enables high-accuracy measurements of forces and moments also for a high resolution in time. For the elimination of parasitic forces generated at the wheel drive units, a specific correction procedure has been implemented, which is patented, too (FKFS pace®).

Catalytic NOx Reduction in Net Oxidizing Exhaust Gas

Several different possibilities will be described and discussed on the processes of reducing NOx in lean-burn gasoline and diesel engines. In-company studies were conducted on zeolitic catalysts. With lean-burn spark-ignition engines, hydrocarbons in the exhaust gas act as a reducing agent. In stationary conditions at λ = 1.2, NOx conversion rates of approx. 45 % were achieved. With diesel engines, the only promising variant is SCR technology using urea as a reducing agent. The remaining problems are still the low space velocity and the narrow temperature window of the catalyst. The production of reaction products and secondary reactions of urea with other components in the diesel exhaust gas are still unclarified.

Robust Compressor Model for AC System Simulation

Simple component models are advantageous when simulating vehicle AC systems so that overall model complexity and computation time can be minimized. These models must be robust enough to avoid instability in the iteration method used for determining the AC system operating or “balance” point. Simplicity and stability are especially important when the AC system model is coupled with a vehicle interior model for studies of transient performance because these are more computationally intensive. This paper presents a semi-empirical modeling method for compressors based on dimensionless parameters. Application to some sample compressor data is illustrated. The model equations are simple to employ and will not introduce significant stability problems when used as part of a system simulation.

A PDF-Based Model for Full Cycle Simulation of Direct Injected Engines

In one-dimensional engine simulation programs the simulation of engine performance is mostly done by parameter fitting in order to match simulations with experimental data. The extensive fitting procedure is especially needed for emissions formation - CO, HC, NO, soot - simulations. An alternative to this approach is, to calculate the emissions based on detailed kinetic models. This however demands that the in-cylinder combustion-flow interaction can be modeled accurately, and that the CPU time needed for the model is still acceptable. PDF based stochastic reactor models offer one possible solution. They usually introduce only one (time dependent) parameter - the mixing time - to model the influence of flow on the chemistry. They offer the prediction of the heat release, together with all emission formation, if the optimum mixing time is given.

Looking for car weight reduction related to the use of High Strength Steels (HSS) for manufacturing body-in-white components, an innovative application of the high velocity forming techniques has been developed: the Electro Magnetic (EM) calibration and elimination of the spring-back effect (sidewall curl) of High Strength Steel U-channels. Within this paper the initial tests on L and U-shaped parts will be presented. Being the mechanical stiffness the main parameter for improving the coil endurance, the prediction of the coil strains under EM forces is a basic issue, which has been addressed within this study.

Benefits of GTL Fuel in Vehicles Equipped with Diesel Particulate Filters

Synthetic fuels are expected to play an important role for future mobility, because they can be introduced seamlessly alongside conventional fuels without the need for new infrastructure. Thus, understanding the interaction of GTL fuels with modern engines, and aftertreatment systems, is important. The current study investigates potential benefits of GTL fuel in respect of diesel particulate filters (DPF). Experiments were conducted on a Euro 4 TDI engine, comparing the DPF response to two different fuels, normal diesel and GTL fuel. The investigation focused on the accumulation and regeneration behavior of the DPF. Results indicated that GTL fuel reduced particulate formation to such an extent that the regeneration cycle was significantly elongated, by ∼70% compared with conventional diesel. Thus, the engine could operate for this increased time before the DPF reached maximum load and regeneration was needed.

Simulation Based Analysis of Test Results

The use of a newly developed approach results in a highly accurate three dimensional analysis of the occupant movement. The central point of the new method is the calculation of precise body-trajectories by fitting standard sensor-measurements to video analysis data. With the new method the accuracy of the calculated trajectories is better than 5 to 10 millimeters. These body trajectories then form the basis for a new multi-body based numerical method, which allows the three dimensional reconstruction of the dummy kinematics. In addition, forces and moments acting on every single body are determined. In principle, the body movement is reconstructed by prescribing external forces and moments to every single body requiring that it follows the measured trajectory. The newly developed approach provides additional accurate information for the development engineers. For example the motion of dummy body parts not tracked by video analysis can be determined.

Quasi-dimensional and Empirical Modeling of Compression-Ignition Engine Combustion and Emissions

Two combustion models are presented: A quasi-dimensional approach, based on the injection shape and an empirical model. Both models have computation times of less than one second per cycle. The quasi-dimensional approach for CI combustion discretizes the injection jet in slices. Pilot-injections are modeled as separate zones. The forecast capability and the limitations of the model are discussed on the basis of measurements. Mentioned above the base of the quasi-dimensional model is the injection rate. Often it is difficult to obtain these data. There is therefore another empirical approach for combustion, which does not need the injection rate as input. Both models have to be calibrated. This can be done by an automatic calibration tool on the basis of the advanced Powell method. The differences and advantages compared with other optimization methods are shown. Emission-simulation models are highly important in simulating CI engines.

Development of Vehicle Exhaust Flow Measurement Calibration Device

Vehicle exhaust flow is difficult to measure accurately and with high precision due to the highly transient nature of the cyclic events which are dependent on engine combustion parameters, varying exhaust gas compositions, pulsation effects, temperature and pressure. Bag mini-diluter (BMD) is becoming one of the few technologies chosen for SULEV and PZEV exhaust emission measurement and certification. A central part of the BMD system is an accurate and reliable exhaust flow measurement which is essential for proportional bag fill. A new device has been developed to accurately and reliably calibrate exhaust flow measurement equipments such as the E-Flow. The calibration device uses two different size laminar flow elements (LFE), a 40 CFM (1.13 m3/min) LFE for low end calibration and a 400 CFM (11.32 m3/min) LFE for higher flows. A blower is used to push flow through a main flow path, which then divides into two flow pathways, one for each of the two LFE's.

Bag Mini-Diluter System Diagnostics

Automakers in the United States have started using bag mini-diluters (BMD) for developing, testing and certifying vehicles, to meet PZEV and SULEV regulation requirements. The BMD system which is a new technology developed by AIGER, is being used as an alternative to the traditional CFV/CVS system for accurate ultra low-level emission measurement. BMD system has shown to have considerable advantage over CFV/CVS system, especially at ULEV/SULEV emission levels. This paper details modifications and diagnostic checks conducted with the existing BMD system at the DaimlerChrysler Tech Center emissions facility, Auburn Hills, Michigan. This paper also discusses possible scenarios where the BMD system at DaimlerChrysler could give erroneous results due to system setup, optimization issues and equipment limitations.

New ways of fluid flow control in automobiles: Experience with exhaust gas aftertreatmetn control

Flow control by fluidic devices - without moving parts - offers advantages of reliability and low cost. As an example of their automobile application based on authors'' long-time experience the paper describes a fluidic valve for switching exhaust gas flow in a NOx absorber into a by-pass during regeneration phase. The unique feature here is the fluidic valve being of monostable and of axisymmetric design, integrated into the absorber body. After development in aerodynamic laboratory, the final design was tested on engine test stand and finally in a car. This proved that the performance under high temperature and pulsation existing in exhaust systems is reliable and promising. Fluidic valves require, however, close matching with aerodynamic load. To optimize the exhaust system layout for the whole load-speed range and reaching minimum counter- pressure, both the components of exhaust system and control strategy have to be properly adopted.

Overall Results: Phase I Ad Hoc Diesel Fuel Test Program

The future of diesel-engine-powered passenger cars and light-duty vehicles in the United States depends on their ability to meet Federal Tier 2 and California LEV2 tailpipe emission standards. The experimental purpose of this work was to examine the potential role of fuels; specifically, to determine the sensitivity of engine-out NOx and particulate matter (PM) to gross changes in fuel formulation. The fuels studied were a market-average California baseline fuel and three advanced low sulfur fuels (<2 ppm). The advanced fuels were a low-sulfur-highly-hydrocracked diesel (LSHC), a neat (100%) Fischer-Tropsch (FT100) and 15% DMM (dimethoxy methane) blended into LSHC (DMM15). The fuels were tested on modern, turbocharged, common-rail, direct-injection diesel engines at DaimlerChrysler, Ford and General Motors. The engines were tested at five speed/load conditions with injection timing set to minimize fuel consumption.

NVH engineers typically are dealing with issues that relate to shake, harshness and low frequency noise and vibration concerns. However there is a greater importance being placed on dealing with high frequency structureborne noise problems which are related to gear meshing forces and drivetrain dynamics. This paper presents a case study of a high frequency structureborne noise problem. The objective of the paper is to show the application and effectiveness of using various testing based techniques such as Transfer Path, Running modes, and Mobility analysis along with acoustic excited operating deflection shapes for solving these problems in a timely and effective manner.
