Future Development of EcoBoost Technology

Combustion engines are typically only 20-30% efficient at part-load operating conditions, resulting in poor fuel economy on average. To address this, LiquidPiston has developed an improved thermodynamics cycle, called the High-Efficiency Hybrid Cycle (HEHC), which optimizes each process (stroke) of the engine operation, with the aim of maximizing fuel efficiency. The cycle consists of: 1) a high compression ratio; 2) constant-volume combustion, and 3) over-expansion. At a modest compression ratio of 18:1, this cycle offers an ideal thermodynamic efficiency of 74%. To embody the HEHC cycle, LiquidPiston has developed two very different rotary engine architectures ? called the ?M? and ?X? engines. These rotary engine architectures offer flexibility in executing the thermodynamics cycle, and also result in a very compact package. In this talk, I will present recent results in the development of the LiquidPiston engines. The company is currently testing 20 and 40 HP versions of the ?M?

The Effects of Sulfur Poisoning and Desulfation Temperature on the NOx Conversion of LNT+SCR Systems for Diesel Applications

A laboratory study was performed to assess the effects of sulfur poisoning and desulfation temperature on the NO conversion of a LNT+(Cu/SCR) in-situ system. Four LNT+(Cu/SCR) systems were aged for 4.5 hours without sulfur at 600, 700, 750, and 800°C using A/F ratio modulations to represent 23K miles of desulfations at different temperatures. NO conversion tests were performed on the LNT alone and on the LNT+SCR system using a 60 s lean/5 s rich cycle. The catalysts were then sulfur-poisoned at 400°C and desulfated four times and re-evaluated on the 60/5 tests. This test sequence was repeated 3 more times to represent 100K miles of desulfations. After simulating 23K miles of desulfations, the Cu-based SCR catalysts improved the NO conversion of the LNT at low temperatures (e.g., 300°C), although the benefit decreased as the desulfation temperature increased from 600°C to 800°C.

Occupant Preferred Back Angle Relative to Head Restraint Regulations

Having, by now, introduced several new vehicles that comply with FMVSS 202a, manufacturers are reporting an increased number of complaints from consumers who find that the head restraint is too close; negatively affecting their posture. It is speculated that one of the reasons that head restraints meeting the new requirement are problematic is that the FMVSS backset measurement is performed at a back angle that is more reclined than the back angle most drivers choose and the back angle at which the seat / vehicle was designed. The objective of this paper is to confirm this hypothesis and elaborate on implications for regulatory compliance in FMVSS 202a.

Effects of Fuel Cell Material Properties on Water Management Using CFD Simulation and Neutron Imaging

Effects of fuel cell material properties on water management were numerically investigated using Volume of Fluid (VOF) method in the FLUENT. The results show that the channel surface wettability is an important design variable for both serpentine and interdigitated flow channel configurations. In a serpentine air flow channel, hydrophilic surfaces could benefit the reactant transport to reaction sites by facilitating water transport along channel edges or on channel surfaces; however, the hydrophilic surfaces would also introduce significantly pressure drop as a penalty. For interdigitated air flow channel design, it is observable that liquid water exists only in the outlet channel; it is also observable that water distribution inside GDL is uneven due to the pressure distribution caused by interdigitated structure. An in-situ water measurement method, neutron imaging technique, was used to investigate the water behavior in a PEM fuel cell.

Extending Tensile Curves beyond Uniform Elongation Using Digital Image Correlation: Capability Analysis

A uniaxial stress-strain curve obtained from a conventional tensile test is only valid up to the point of uniform elongation, beyond which a diffuse neck begins to develop, followed by localized necking and eventual fracture. However Finite Element Analysis for sheet metal forming requires an effective stress-strain curve that extends well beyond the diffuse necking point. Such an extension is usually accomplished by analytical curve fitting and extrapolation. Recent advancement in Digital Image Correlation (DIC) techniques allows direct measurement of full-range stress-strain curves by continuously analyzing the deformation within the diffuse neck zone until the material ruptures. However the stress-strain curve obtained this way is still approximate in nature. Its accuracy depends on the specimen size, the gage size for analysis, and the material response itself.

Development of the Combustion System for a Flexible Fuel Turbocharged Direct Injection Engine

Gasoline turbocharged direct injection (GTDI) engines, such as EcoBoost™ from Ford, are becoming established as a high value technology solution to improve passenger car and light truck fuel economy. Due to their high specific performance and excellent low-speed torque, improved fuel economy can be realized due to downsizing and downspeeding without sacrificing performance and driveability while meeting the most stringent future emissions standards with an inexpensive three-way catalyst. A logical and synergistic extension of the EcoBoost™ strategy is the use of E85 (approximately 85% ethanol and 15% gasoline) for knock mitigation. Direct injection of E85 is very effective in suppressing knock due to ethanol's high heat of vaporization - which increases the charge cooling benefit of direct injection - and inherently high octane rating. As a result, higher boost levels can be achieved while maintaining optimal combustion phasing giving high thermal efficiency.

3D Numerical Study of Pressure Loss Characteristics and Filtration Efficiency through a Frontal Unplugged DPF

The main objective of this paper is to investigate the performance of partial filtration DPF substrates using 3-D Computational Fluid Dynamics (CFD) methods. Detailed 3-D CFD simulations were performed for real world sizes of DPF inlet and outlet channel geometries. Two concepts of partial filters were studied. The baseline geometry was a standard DPF with the front plugs removed. The second concept was to eliminate half of outlet plugs in addition to the inlet plugs to improve the pressure drop performance. The total filter efficiency was defined in current study to quantify the overall filter filtration efficiency which combines the effects from wall flow efficiency and flow through efficiency. For baseline case, 45% of total exhaust gas was found to go through the inlet channels, and the total trap efficiency was as high as 60%. However, only a 10% pressure loss reduction was found due to the removal of the outlet channel plugs from the DPF inlet side.

Axial Crash Testing and Finite Element Modeling of A 12-Sided Steel Component

To improve the energy absorption capacity of front-end structures during a vehicle crash, a novel 12-sided cross-section was developed and tested. Computer-aided engineering (CAE) studies showed superior axial crash performance of the 12-sided component over more conventional cross-sections. When produced from advanced high strength steels (AHSS), the 12-sided cross-section offers opportunities for significant mass-savings for crash energy absorbing components such as front or rear rails and crush tips. In this study, physical crash tests and CAE modeling were conducted on tapered 12-sided samples fabricated from AHSS. The effects of crash trigger holes, different steel grades and bake hardening on crash behavior were examined. Crash sensitivity was also studied by using two different part fabrication methods and two crash test methods. The 12-sided components showed regular folding mode and excellent energy absorption capacity in axial crash tests.

Methods in Vehicle Mass and Road Grade Estimation

Dynamic vehicle loads play critical roles for automotive controls including battery management, transmission shift scheduling, distance-to-empty predictions, and various active safety systems. Accurate real-time estimation of vehicle loads such as those due to vehicle mass and road grade can thus improve safety, efficiency, and performance. While several estimation methods have been proposed in literature, none have seen widespread adoption in current vehicle technologies despite their potential to significantly improve automotive controls. To understand and bridge the gap between research development and wider adoption of real-time load estimation, this paper assesses the accuracy and performance of four estimation methods that predict vehicle mass and/or road grade.

A Comparative Benchmark Study of using Different Multi-Objective Optimization Algorithms for Restraint System Design

Vehicle restraint system design is a difficult optimization problem to solve because (1) the nature of the problem is highly nonlinear, non-convex, noisy, and discontinuous; (2) there are large numbers of discrete and continuous design variables; (3) a design has to meet safety performance requirements for multiple crash modes simultaneously, hence there are a large number of design constraints. Based on the above knowledge of the problem, it is understandable why design of experiment (DOE) does not produce a high-percentage of feasible solutions, and it is difficult for response surface methods (RSM) to capture the true landscape of the problem. Furthermore, in order to keep the restraint system more robust, the complexity of restraint system content needs to be minimized in addition to minimizing the relative risk score to achieve New Car Assessment Program (NCAP) 5-star rating.

Investigation and Development of Fuel Slosh CAE Methodologies

When a vehicle with a partially filled fuel tank undergoes sudden acceleration, braking, turning or pitching motion, fuel sloshing is experienced. It is important to establish a CAE methodology to accurately predict slosh phenomenon. Fuel slosh can lead to many failure modes such as noise, erroneous fuel indication, irregular fuel supply at low fuel level and durability issues caused by high impact forces on tank surface and internal parts. This paper summarizes activities carried out by the fuel system team at Ford Motor Company to develop and validate such CAE methodology. In particular two methods are discussed here. The first method is Volume Of Fluid (VOF) based incompressible multiphase Eulerian transient CAE method. The CFD solvers used here are Star CD and Star CCM+. The second method incorporates Fluid-Structure interaction (FSI) using Arbitrary Lagrangian-Eulerian (ALE) formulation.

Modeling of Adaptive Energy Absorbing Steering Columns for Dynamic Impact Simulations

The objective of this paper focused on the modeling of an adaptive energy absorbing steering column which is the first phase of a study to develop a modeling methodology for an advanced steering wheel and column assembly. Early steering column designs often consisted of a simple long steel rod connecting the steering wheel to the steering gear box. In frontal collisions, a single-piece design steering column would often be displaced toward the driver as a result of front-end crush. Over time, engineers recognized the need to reduce the chance that a steering column would be displaced toward the driver in a frontal crash. As a result, collapsible, detachable, and other energy absorbing steering columns emerged as safer steering column designs. The safety-enhanced construction of the steering columns, whether collapsible, detachable, or other types, absorb rather than transfer frontal impact energy.

Modeling of an Advanced Steering Wheel and Column Assembly for Frontal and Side Impact Simulations

This paper presents the final phase of a study to develop the modeling methodology for an advanced steering assembly with a safety-enhanced steering wheel and an adaptive energy absorbing steering column. For passenger cars built before the 1960s, the steering column was designed to control vehicle direction with a simple rigid rod. In severe frontal crashes, this type of design would often be displaced rearward toward the driver due to front-end crush of the vehicle. Consequently, collapsible, detachable, and other energy absorbing steering columns emerged to address this type of kinematics. These safety-enhanced steering columns allow frontal impact energy to be absorbed by collapsing or breaking the steering columns, thus reducing the potential for rearward column movement in severe crashes. Recently, more advanced steering column designs have been developed that can adapt to different crash conditions including crash severity, occupant mass/size, seat position, and seatbelt usage.

CAE Applications and Techniques used in Calculating the Snaps Insertions and Retentions Efforts in Automotive Trims

A snap-fit is a form-fitting joint, which is used to assemble plastic parts together. Snap-fits are available in different forms like a projecting clip, thicker section or legs in one part, and it is assembled to another part through holes, undercuts or recesses. The main function of the snap-fit is to hold the mating components, and it should withstand the vibration and durability loads. Snap-fits are easy to assemble, and should not fail during the assembling process. Based on the design, these joints may be separable or non-separable. The non- separable joints will withstand the loads till failure, while separable joints will withstand only for the design load. The insertion and the retention force calculation for the snaps are very essential for snap-fit design. The finite element analysis plays a very important role in finding the insertion and the retention force values, and also to predict the failure of the snaps and the mating components during this process.

Computational Aero-Acoustics Simulation of Automotive Radiator Fan Noise

Flow bench and engine testing can be used to detect flow induced noise, but understanding the fundamental mechanisms of such noise generation is necessary for developing an effective design. This paper describes Computational Aero-Acoustic (CAA) analyses performed to obtain the broad-band and BPF noise sources A computational aero-acoustics simulation on the aerodynamic noise generation of an automotive radiator fan assembly is carried out. Three-dimensional Computational Fluid Dynamics (CFD) simulation of the unsteady flow field was performed including the entire impeller and shroud to obtain the source of an audible broad-band flow noise between 2 to 4 kHz. Static pressure probes placed around the outer-periphery and at the center of the impeller inlet side and, at the shroud cavities to capture the noise sources. The static pressure at all probe locations were FFT (Fast Fourier Transform) processed and sound pressure level (SPL) was calculated.

NVH Development of the Ford 2.7L 4V-V6 Turbocharged Engine

A new turbocharged 60° 2.7L 4V-V6 gasoline engine has been developed by Ford Motor Company for both pickup trucks and car applications. This engine was code named “Nano” due to its compact size; it features a 4-valves DOHC valvetrain, a CGI cylinder block, an Aluminum ladder, an integrated exhaust manifold and twin turbochargers. The goal of this engine is to deliver 120HP/L, ULEV70 emission, fuel efficiency improvements and leadership level NVH. This paper describes the upfront design and optimization process used for the NVH development of this engine. It showcases the use of analytical tools used to define the critical design features and discusses the NVH performance relative to competitive benchmarks.

Instrumentation, Acquisition and Data Processing Requirements for Accurate Combustion Noise Measurements

The higher cylinder peak pressure and pressure rise rate of modern diesel and gasoline fueled engines tend to increase combustion noise while customers demand lower noise. The multiple degrees of freedom in engine control and calibration mean there is more scope to influence combustion noise but this must first be measured before it can be balanced with other attributes. An efficient means to realize this is to calculate combustion noise from the in-cylinder pressure measurements that are routinely acquired as part of the engine development process. This publication reviews the techniques required to ensure accurate and precise combustion noise measurements. First, the dynamic range must be maximized by using an analogue to digital converter with sufficient number of bits and selecting an appropriate range in the test equipment.

Finite-Element-Based Transfer Equations: Post-Mortem Human Subjects versus Hybrid III Test Dummy in Frontal Sled Impact

Transfer or response equations are important as they provide relationships between the responses of different surrogates under matched, or nearly identical loading conditions. In the present study, transfer equations for different body regions were developed via mathematical modeling. Specifically, validated finite element models of the age-dependent Ford human body models (FHBM) and the mid-sized male Hybrid III (HIII50) were used to generate a set of matched cases (i.e., 192 frontal sled impact cases involving different restraints, impact speeds, severities, and FHBM age). For each impact, two restraint systems were evaluated: a standard three-point belt with and without a single-stage inflator airbag. Regression analyses were subsequently performed on the resulting FHBM- and HIII50-based responses. This approach was used to develop transfer equations for seven body regions: the head, neck, chest, pelvis, femur, tibia, and foot.

Developing Safety Standards for FCVs and Hydrogen Vehicles

The SAE Fuel Cell Vehicle (FCV) Safety Working Group has been addressing FCV safety for over 9 years. The initial document, SAE J2578, was published in 2002. SAE J2578 has been valuable as a Recommended Practice for FCV development with regard to the identification of hazards and the definition of countermeasures to mitigate these hazards such that FCVs can be operated in the same manner as conventional gasoline internal combustion engine (ICE)-powered vehicles. SAE J2578 is currently being revised so that it will continue to be relevant as FCV development moves forward. For example, test methods were refined to verify the acceptability of hydrogen discharges when parking in residential garages and commercial structures and after crash tests prescribed by government regulation, and electrical requirements were updated to reflect the complexities of modern electrical circuits which interconnect both AC and DC circuits to improve efficiency and reduce cost.

The Effects of Detailed Tire Geometry on Automobile Aerodynamics - a CFD Correlation Study in Static Conditions

A correlation study was performed between static wind tunnel testing and computational fluid dynamics (CFD) for a small hatchback vehicle, with the intent of evaluating a variety of different wheel and tire designs for aerodynamic forces. This was the first step of a broader study to develop a tool for assessing wheel and tire designs with real world (rolling road) conditions. It was discovered that better correlation could be achieved when actual tire scan data was used versus traditional smooth (CAD) tire geometry. This paper details the process involved in achieving the best correlation of the CFD prediction with experimental results, and describes the steps taken to include the most accurate geometry possible, including photogrammetry scans of an actual tire that was tested, and the level of meshing detail utilized to capture the fluid effects of the tire detail.
