The Utility and Fuel Consumption of Hybrid and Electric Vehicles

There are now a wide variety of Hybrid and Electric Vehicles in or near production. They reduce or displace petroleum consumption with of various combinations of conventional IC engine, mechanical transmission, liquid fuel storage, electrical energy storage, electrical and electro-mechanical energy conversion, and vehicle-to-grid energy interface. These Electrified types of vehicles include Mild Hybrid, Full Hybrid, Plug-In Hybrid, Extended Range Electric, and Battery Electric. Some types differ in their actual usability for the real mixes of driving trips, and further that differ in their effectiveness to reduce or displace fuel in actual real world driving use. Vehicle size is also a factor in total vehicle utility in transporting people. If we may segment drivers by their driving needs, in each segment, we see a particular type of electrified vehicle that is better suited than others at minimizing fuel cost and petroleum consumption for the purposes of transporting people.

An Efficient Implementation of the SM Agreement Protocol for a Time Triggered Communication System

FlexRay is a time triggered automotive communication protocol that connects ECUs (Electronic Control Units) on which distributed automotive applications are executed. If exact agreement (e.g. on physical values measured by redundant sensors on different ECUs) must be reached in the presence of asymmetric communication faults, a byzantine agreement protocol like Signed Messages (SM) can be utilized. This paper gives examples of how byzantine faults can emerge in a FlexRay-based system and proposes optimizations for a FlexRay-specific implementation of the SM protocol. The protocol modifications allow for a reduction in the number of protocol messages under a slightly relaxed fault model, as well as for a reduction in the number of messages to be temporarily stored by the ECUs.

Tensile Deformation and Fracture of TRIP590 Steel from Digital Image Correlation

Quasi-static tensile properties of TRIP590 steels from three different manufacturers were investigated using digital image correlation (DIC). The focus was on the post-uniform elongation behavior which can be very different for steels of the same grade owing to different manufacturing processes. Miniature tensile specimens, cut at 0°, 45°, and 90° relative to the rolling direction, were strained to failure in an instrumented tensile stage. True stress-true strain curves were computed from digital strain gages superimposed on digital images captured from one gage section surface during tensile deformation. Microstructural phases in undeformed and fracture specimens were identified with optical microscopy using the color tint etching process. Fracture surface analyses conducted with scanning electron microscopy and energy dispersive spectroscopy were used to investigate microvoids and inclusions in all materials.

Dynamic Downsizing Gasoline Demonstrator

Gasoline engine downsizing is already established as a technology for reducing vehicle CO2 emissions. Further benefits are possible through more aggressive downsizing, however, the tradeoff between the CO2 reduction achieved and vehicle drivability limits the level of engine downsizing currently adopted by vehicle manufacturers. This paper will present the latest results achieved from a very heavily downsized engine, and resulting demonstrator vehicle, featuring eSupercharging in combination with a conventional turbocharger. The original 1.2 litre, 3-cylinder, MAHLE downsizing engine has been re-configured to enable a specific power output in excess of 160 kW/litre. Of key importance is a cost effective, efficient and flexible boosting system.

Developing Safety Standards for FCVs and Hydrogen Vehicles

The SAE Fuel Cell Vehicle (FCV) Safety Working Group has been addressing FCV safety for over 9 years. The initial document, SAE J2578, was published in 2002. SAE J2578 has been valuable as a Recommended Practice for FCV development with regard to the identification of hazards and the definition of countermeasures to mitigate these hazards such that FCVs can be operated in the same manner as conventional gasoline internal combustion engine (ICE)-powered vehicles. SAE J2578 is currently being revised so that it will continue to be relevant as FCV development moves forward. For example, test methods were refined to verify the acceptability of hydrogen discharges when parking in residential garages and commercial structures and after crash tests prescribed by government regulation, and electrical requirements were updated to reflect the complexities of modern electrical circuits which interconnect both AC and DC circuits to improve efficiency and reduce cost.

Development of an Improved Cosmetic Corrosion Test for Finished Aluminum Autobody Panels

A task group within the SAE Automotive Corrosion and Protection (ACAP) Committee continues to pursue the goal of establishing a standard test method for in-laboratory cosmetic corrosion evaluations of finished aluminum auto body panels. The program is a cooperative effort with OEM, supplier, and consultant participation and is supported in part by USAMP (AMD 309) and the U.S. Department of Energy. Numerous laboratory corrosion test environments have been used to evaluate the performance of painted aluminum closure panels, but correlations between laboratory test results and in-service performance have not been established. The primary objective of this project is to identify an accelerated laboratory test method that correlates with in-service performance. In this paper the type, extent, and chemical nature of cosmetic corrosion observed in the on-vehicle exposures are compared with those from some of the commonly used laboratory tests

Corrosion Behavior of Mixed-Metal Joint of Magnesium to Mild Steel by Ultrasonic Spot Welding with and without Adhesives

Development of reliable magnesium (Mg) to steel joining methods is one of the critical issues in broader applications of Mg in automotive body construction. Ultrasonic spot welding (USW) has been demonstrated successfully to join Mg to steel and to achieve strong joints. In this study, corrosion test of ultrasonic spot welds between 1.6 mm thick Mg AZ31B-H24 and 0.8 mm thick galvanized mild steel, without and with adhesive, was conducted. Adhesive used was a one-component, heat-cured epoxy material, and was applied between overlapped sheets before USW. Corrosion test was conducted with an automotive cyclic corrosion test, which includes cyclic exposures of dipping in the 0.5% sodium chloride (NaCl) bath, a constant humidity environment, and a drying period. Lap shear strength of the joints decreased with the cycles of corrosion exposure. Good joint strengths were retained at the end of 30-cycle test.

Methods and Tools for Calculating the Flexibility of Automotive HW/SW Architectures

To cope with the increasing number of advanced features (e.g., smart-phone integration and side-blind zone alert.) being deployed in vehicles, automotive manufacturers are designing flexible hardware architectures which can accommodate increasing feature content with as fewer as possible hardware changes so as to keep future costs down. In this paper, we propose a formal and quantitative definition of flexibility, a related methodology and a tool flow aimed at maximizing the flexibility of an automotive hardware architecture with respect to the features that are of greater importance to the designer. We define flexibility as the ability of an architecture to accommodate future changes in features with no changes in hardware (no addition/replacement of processors, buses, or memories). We utilize an optimization framework based on mixed integer linear programming (MILP) which computes the flexibility of the architecture while guaranteeing performance and safety requirements.

HELS Based Acoustic Holographic Measurements to Evaluate Structure-Borne Noise

General Motors (GM) recently purchased an acoustic holography system based on the Helmholtz Equation Least Squares (HELS) methodology. Typically acoustic holography has utilized planar transformation of the Fourier acoustic equations. General Motors conducted a variety of experiments on a simple well understood structure. This enabled us to understand the setup parameters and confirm the manufacturer's claims for accuracy. Measurements on the structure were taken using the HELS based equipment and a laser vibrometer. Conclusions are drawn on how to set up the equipment for future testing on vehicles.

Engine Component Effects on Spark-Ignition Caused Radio Frequency Interference (RFI)

The objective of this paper is to propose a new model in the identification of a contributing factor to the generation of Radio Frequency Interference (RFI) due to the operation of a spark-ignited engine. This model incorporates parameters in the electrical operation of the ignition system components and their interaction with the engine mechanical structure, which is also used as a circuit component (the ignition system “ground”). T he model was developed as a result of analysis of numerous studies that have been conducted over the years in an attempt to identify why RFI characteristics can differ when using identical components on different engines, or locating the components in different locations on identical engines. This situation is a problem due to the resulting uncertainty with respect to the determination of what is the optimum vehicle ignition system configuration to meet all electrical and RFI or electromagnetic compatibility (EMC) requirements.

Radio Usage: Observations from the 100-Car Naturalistic Driving Study

This paper discusses radio usage habits observed during analysis of 700 hours of video sampled from the 100-Car Naturalistic Driving Study database. Analysts used large-scale printouts of each vehicle's radio faceplate and recorded interactions based on video analysis of hand movement and location (without the assistance of audio recordings). The duration and specific manipulations or adjustments were recorded for each interaction. The results summarize the length and type of interactions, most often-used controls, and total percentage of time drivers interacted with the radio.

Development of an Electronically-Controlled, Limited-Slip Differential (eLSD) for FWD Applications

Limited-slip differentials improve traction and handling when compared to open differentials, but offer no active modulation and can compromise typical driving. A number of passive control systems exist that attempt to reduce this compromise. Electronically controlled limited-slip differentials (eLSD) are being introduced that allow active control of the differential in all driving situations and can be operated as an open differential, a fully locked differential, or at any point between these extremes. Such an eLSD system was implemented in two General Motors front wheel drive cars-one on an automatic transmission and applied by the transmission pump, the other on a manual transmission and applied by an external pump. This eLSD system contains a multi-plate wet clutch connected to the differential carrier and right side half-shaft of an all wheel drive capable transmission.

Magnesium Powertrain Mount Brackets: New Application of Material Being used in this Sub-System for Vehicle Mass Reduction

The need for fuel economy gains is crucial in todays automotive market. There is also growing interest and knowledge of greenhouse gases and their effect on the environment. Paulstra's magnesium powertrain brackets were a solution that was presented not just to reduce the weight of the engine mounting system (which was already under its weight target before magnesium introduction), but in response of the OEM's desire to further reduce the weight of the vehicle for CAFE and weight class impact. This new engine mounting system has three powertrain mount brackets that are high-pressure die cast AZ91D magnesium alloy. This paper will show that these brackets to have a dramatic weight reduction compared to the standard aluminum die-cast material that they replaced. This paper describes the process of approval: concept and material sign-off by the OEM, FEA for strength and modal performance, corrosion, and the final product.

Active Fuel Management™ Technology: Hardware Development on a 2007 GM 3.9L V-6 OHV SI Engine

In the North American automotive market, cylinder deactivation by means of engine valve deactivation is becoming a significant enabler in reducing the Brake Specific Fuel Consumption (BSFC) of large displacement engines. This allows for the continued market competitiveness of large displacement spark ignition (SI) engines that provide exceptional performance with reduced fuel consumption. As an alternative to a major engine redesign, the Active Fuel Management™ (AFM™) system is a lower cost and effective technology that provides improved fuel economy during part-load conditions. Cylinder deactivation is made possible by utilizing innovative new base engine hardware in conjunction with an advanced control system. In the GM 3.9L V-6 Over Head Valve (OHV) engine, the standard hydraulic roller lifters on the engine's right bank are replaced with deactivating hydraulic roller lifters and a manifold assembly of oil control solenoids.

Calculations of Wind Tunnel Circuit Losses and Speed with Acoustic Foams

The GM Aerodynamics Laboratory (GMAL) was modified in 2001 to reduce the background noise level and provide a semi-anechoic test section for wind noise testing. The walls and ceiling of the test section were lined with acoustic foam and foam-filled turning vanes were installed in the corners. Portions of the wind tunnel circuit were also treated with fiberglass material covered by perforated sheet metal panels. High skin drag due to roughness of the foam surfaces, along with high blockage due to the large turning vanes, increased the wind tunnel circuit losses so that the maximum wind speed in the test section was reduced. The present study calculates the averaged total pressure losses at three locations to evaluate the reductions in skin drag and blockage from proposed modifications to the circuit, which were intended to increase the test section wind speed without compromising noise levels.

Experimental Characterization of the Unsteady Flow Field behind Two outside Rear View Mirrors

The unsteady flow fields behind two different automobile outside side rear view mirrors were examined experimentally in order to obtain a comprehensive data base for the validation of the ongoing computational investigation effort to predict the aero-acoustic noise due to the outside rear view mirrors. This study is part of a larger scheme to predict the aero-acoustic noise due to various external components in vehicles. To aid with the characterization of this complex flow field, mean and unsteady surface pressure measurements were undertaken in the wake of two mirror models. Velocity measurements with particle image velocimetry were also conducted to develop the mean velocity field of the wake. Two full-scale mirror models with distinctive geometrical features were investigated.

This paper shows the use of dedicated short range communications, DSRC, as a resource as implemented in a LAN environment. Customer wants and needs are reviewed in light of the requirements for trucking companies to reach 100% utilization of assets and to pursue the constant goal of lowering operating costs. The user perspective of applications are discussed with respect to lane based versus area based data collection. Multiple applications are satisfied from multiple departmental needs. Metrics for Evaluating Electronic Control System Architecture Alternatives

Current development processes for automotive Electronic Control System (ECS) architectures have certain limitations in evaluating and comparing different architecture design alternatives. The limitations entail the lack of systematic and quantitative exploration and evaluation approaches that enable objective comparison of architectures in the early phases of the design cycle. In addition, architecture design is a multi-stage process, and entails several stakeholders who typically use their own metrics to evaluate different architecture design alternatives. Hence, there is no comprehensive view of which metrics should be used, and how they should be defined. Finally, there are often conflicting forces pulling the architecture design toward short-term objectives such as immediate cost savings versus more flexible, scalable or reliable solutions. In this paper, we propose the usage of a set of metrics for comparing ECS architecture alternatives.
