Modeling of Thermophoretic Soot Deposition and Hydrocarbon Condensation in EGR Coolers

EGR coolers are effective to reduce NOx emissions from diesel engines due to lower intake charge temperature. EGR cooler fouling reduces heat transfer capacity of the cooler significantly and increases pressure drop across the cooler. Engine coolant provided at 40–90 C is used to cool EGR coolers. The presence of a cold surface in the cooler causes particulate soot deposition and hydrocarbon condensation. The experimental data also indicates that the fouling is mainly caused by soot and hydrocarbons. In this study, a 1-D model is extended to simulate particulate soot and hydrocarbon deposition on a concentric tube EGR cooler with a constant wall temperature. The soot deposition caused by thermophoresis phenomena is taken into account the model. Condensation of a wide range of hydrocarbon molecules are also modeled but the results show condensation of only heavy molecules at coolant temperature.

Data Driven Estimation of Exhaust Manifold Pressure by Use of In-cylinder Pressure Information

Although the application of cylinder pressure sensors to gain insight into the combustion process is not a novel topic itself, the recent availability of inexpensive in-cylinder pressure sensors has again prompted an upcoming interest for the utilization of the cylinder pressure signal within engine control and monitoring. Besides the use of the in-cylinder pressure signal for combustion analysis and control the information can also be used to determine related quantities in the exhaust or intake manifold. Within this work two different methods to estimate the pressure inside the exhaust manifold are proposed and compared. In contrary to first principle based approaches, which may require time extensive parameterization, alternative data driven approaches were pursued. In the first method a Principle Component Analysis (PCA) is applied to extract the cylinder pressure information and combined with a polynomial model approach.

Numerical Investigation on GDI Spray under High Injection Pressure up to 100 MPa

In recent years, the increase of gasoline fuel injection pressure is a way to improve thermal efficiency and lower engine-out emissions in GDI homogenous combustion concept. The challenge of controlling particulate formation as well in mass and number concentrations imposed by emissions regulations can be pursued improving the mixture preparation process and avoiding mixture inhomogeneity with ultra-high injection pressure values up to 100 MPa. The increase of the fuel injection pressure in GDI homogeneous systems meets the demand for increased injector static flow, while simultaneously improves the spray atomization and mixing characteristics with consequent better combustion performance. Few studies quantify the effects of high injection pressure on transient gasoline spray evolution. The aim of this work was to simulate with OpenFOAM the spray morphology of a commercial gasoline injected in a constant volume vessel by a prototypal GDI injector.

Effect of Thermal Exposure Time on the Relaxation of Residual Stress in High Pressure Die Cast AM60

Magnesium alloys are becoming more commonly used for large castings with sections of varying thicknesses. During subsequent processing at elevated temperatures, residual stresses may relax and become a potential mechanism for part distortion. This study was conducted to quantify the effects of thermal exposure on residual stresses and relaxation in a high pressure die cast magnesium (AM60) alloy. The goal was to characterize relaxation of residual stresses at temperatures that are commonly experienced by body components during a typical paint bake cycle. A residual stress test sample design and quench technique developed for relaxation were used and a relaxation study was conducted at two exposure temperatures (140°C and 200°C) over a range of exposure times (0.25 to 24 hours). The results indicate that a significant amount of residual stress relaxation occurred very rapidly during exposure at both exposure temperatures.

Lubricant-Derived Ash Impact on Gasoline Particulate Filter Performance

The increasing use of gasoline direct injection (GDI) engines coupled with the implementation of new particulate matter (PM) and particle number (PN) emissions regulations requires new emissions control strategies. Gasoline particulate filters (GPFs) present one approach to reduce particle emissions. Although primarily composed of combustible material which may be removed through oxidation, particle also contains incombustible components or ash. Over the service life of the filter the accumulation of ash causes an increase in exhaust backpressure, and limits the useful life of the GPF. This study utilized an accelerated aging system to generate elevated ash levels by injecting lubricant oil with the gasoline fuel into a burner system. GPFs were aged to a series of levels representing filter life up to 150,000 miles (240,000 km). The impact of ash on the filter pressure drop and on its sensitivity to soot accumulation was investigated at specific ash levels.

Design of Catalytic Devices by Means of Genetic Algorithm: Comparison Between Open-Cell Foam and Honeycomb Type Substrates

Metallic foams or sponges are materials with a cell structure suitable for many industrial applications, such as reformers, heat catalytic converters, etc. The success of these materials is due to the combination of various characteristics such as mechanical strength, low density, high specific surface, good thermal exchange properties, low flow resistance and sound absorption. Different materials and manufacturing processes produce different type of structure and properties for various applications. In this work a genetic algorithm has been developed and applied to support the design of catalytic devices. In particular, two substrates were considered, namely the traditional honeycomb and an alternative open-cell foam type. CFD simulations of pressure losses and literature based correlations for the heat and mass transfer were used to support the genetic algorithm in finding the best compromise between flow resistance and pollutant abatement.

CFD Driven Parametric Design of Air-Air Jet Pump for Automotive Carbon Canister Purging

A jet pump (also known as ejector) uses momentum of a high velocity jet (primary flow) as a driving mechanism. The jet is created by a nozzle that converts the pressure head of the primary flow to velocity head. The high velocity primary flow exiting the nozzle creates low pressure zone that entrains fluid from a secondary inlet and transfers the total flow to desired location. For a given pressure of primary inlet flow, it is desired to entrain maximum flow from secondary inlet. Jet pumps have been used in automobiles for a variety of applications such as: filling the Fuel Delivery Module (FDM) with liquid fuel from the fuel tank, transferring liquid fuel between two halves of the saddle type fuel tank and entraining fresh coolant in the cooling circuit. Recently, jet pumps have been introduced in evaporative emission control system for turbocharged engines to remove gaseous hydrocarbons stored in carbon canister and supply it to engine intake manifold (canister purging).

Diesel EGR Cooler Fouling

The buildup of deposits in EGR coolers causes significant degradation in heat transfer performance, often on the order of 20-30%. Deposits also increase pressure drop across coolers and thus may degrade engine efficiency under some operating conditions. It is unlikely that EGR cooler deposits can be prevented from forming when soot and HC are present. The presence of cooled surfaces will cause thermophoretic soot deposition and condensation of HC and acids. While this can be affected by engine calibration, it probably cannot be eliminated as long as cooled EGR is required for emission control. It is generally felt that “dry fluffy” soot is less likely to cause major fouling than “heavy wet” soot. An oxidation catalyst in the EGR line can remove HC and has been shown to reduce fouling in some applications. The combination of an oxidation catalyst and a wall-flow filter largely eliminates fouling. Various EGR cooler designs affect details of deposit formation.

Pressure Based Sensing Approach for Front Impacts

This study demonstrates the use of pressure sensing technology to predict the crash severity of frontal impacts. It presents an investigation of the pressure change in the front structural elements (bumper, crush cans, rails) during crash events. A series of subsystem tests were conducted in the laboratory that represent a typical frontal crash development series and provided empirical data to support the analysis of the concept. The pressure signal energy at different sensor mounting locations was studied and design concepts were developed for amplifying the pressure signal. In addition, a pressure signal processing methodology was developed that relies on the analysis of the air flow behavior by normalizing and integrating the pressure changes. The processed signal from the pressure sensor is combined with the restraint control module (RCM) signals to define the crash severity, discriminate between the frontal crash modes and deploy the required restraint devices.

Experimental Characterization of High-Pressure Impinging Sprays for CFD Modeling of GDI Engines

Today, Direct-Injection systems are widely used on Spark-Ignition engines in combination with turbo-charging to reduce the fuel-consumption and the knock risks. In particular, the spread of Gasoline Direct Injection (GDI) systems is mainly related to the use of new generations of multi-hole, high-pressure injectors whose characteristics are quite different with respect to the hollow-cone, low-pressure injectors adopted in the last decade. This paper presents the results of an experimental campaign conducted on the spray produced by a GDI six-holes injector into a constant volume vessel with optical access. The vessel was filled with air at atmospheric pressure. Different operating conditions were considered for an injection pressure ranging from 3 to 20 MPa. For each operating condition, spray images were acquired by a CCD camera and then post processed to evaluate the spray penetration and cone angles.

Improving the Simulation of the Acoustic Performance of Complex Silencers for ICE by a Multi-Dimensional Non-Linear Approach

In this paper a three-dimensional time-domain CFD approach has been employed to predict and analyze the acoustic attenuation performance of complex perforated muffler geometries, where strong 3D effects limit the validity of the use of one-dimensional models. A pressure pulse has been imposed at the inlet to excite the wave motion, while unsteady flow computation have been performed to acquire the time histories of the pressures upstream and downstream of the silencer. Pressures in the time domain have been then transformed to acoustic pressures in the frequency domain, to predict the transmission loss.

Three-Dimensional Simulations of Automotive Catalytic Converter Internal Flow

The three-dimensional non-reacting flow field inside a typical dual-monolith automotive catalytic converter was simulated using finite difference analysis. The monolithic brick resistance was formulated from the pressure gradient of fully developed laminar duct-flow and corrected for the entrance effect. This correlation was found to agree with experimental pressure drop data, and was introduced as an additional source term into the non-dimensional momentum governing equation within the brick. Flow distribution within the monolith was found to depend strongly on the diffuser performance, which is a complex function of flow Reynolds number, brick resistance, and inlet pipe length and bending angles. A distribution index was formulated to quantify the degree of non-uniformity at selected test cases covering ranges of flow conditions, brick types, and inlet conditions.

Vehicle Spaciousness and Packaging Efficiency

With the ever increasing pressure to improve the fuel economy of vehicles, there has been a corresponding interest in reducing the mass and size of vehicles. While mass is easily quantifiable, vehicle size, particularly the notion of “interior space” as perceived by the customer, is not. This paper explores different ways in which vehicle spaciousness can be quantified and explores new metrics based on customer verbatims. A novel ‘spaciousness calculator’ combines individual metrics to provide a singular holistic rating for spaciousness, useful during vehicle development. Beyond spaciousness, the paper discusses techniques to quantify the ‘packaging efficiency’ of a vehicle; this allows engineers to maximize the interior space for a given exterior size.

Global Acoustic Sensitivity Analysis Applied to the Reduction of Shell Noise Radiation of a Simulated Engine Air Induction System Component

Global acoustic sensitivity analysis [1] is a technique used to identify structural modifications to a component that can reduce the total radiated power of a vibrating structure or the sound pressure levels at specified field points. This report describes the use of global sensitivity analysis within SYSNOISE to determine what structural changes are required to reduce radiated noise from flexible structures in an open duct system. The technique can help optimize design parameters that define the behavior of a flexible structure such as shell thickness and Young's Modulus. The sensitivity analysis approach consists of separately evaluating structural and acoustic sensitivities. A structural finite element model (FEM) of an open duct system is used to compute the sensitivity of the structural response to changes in thickness. A boundary element model (BEM) is then used to relate changes in the calculated acoustic response to changes in the structural design variables.

Analytical Predictions for the Chain Drive System Resonance

The chain link and sprocket tooth impact during a meshing has been identified as the most significant noise source in a chain drive system. This paper first presents the theoretical derivation of the chain drive natural frequencies and mode shapes using the equations of motion from a stationary undamped chain drive system. The theoretical derivation shows the existence of three types of chain resonances, namely the transverse strand resonance, the longitudinal chain sprocket coupled resonance and the longitudinal chain stress wave type resonance. The chain-sprocket meshing noise is amplified when the chain sprocket meshing frequency corresponds to any one of the above mentioned chain drive system resonances. These theoretical results are then validated by a chain drive system CAE model using ABAQUS to identify the chain drive system resonances.

Neat Biodiesel Fuel Engine Tests and Preliminary Modelling

Engine performance and emission comparisons were made between the use of 100% soy, Canola and yellow grease derived biodiesel fuels and an ultra-low sulphur diesel fuel in the oxygen deficient regions, i.e. full or high load engine operations. Exhaust gas recirculation (EGR) was extensively applied to initiate low temperature combustion. An intake throttling valve was implemented to increase the differential pressure between the intake and exhaust in order to increase and enhance the EGR. The intake temperature, pressure, and EGR levels were modulated to improve the engine fuel efficiency and exhaust emissions. Furthermore, a preliminary ignition delay correlation under the influence of EGR was developed. Preliminary low temperature combustion modelling of the biodiesel and diesel fuels was also conducted. The research intends to achieve simultaneous reductions of nitrogen oxides and soot emissions in modern production diesel engines when biodiesel is applied.

Rapid Fuel Injector Re-Pressurization

A fuel system design objective is to have the fuel injection pressure at target pressure by the time of the first injection. In most cases, a vapor and air space forms in the highest and hottest part of the fuel injector supply as the fuel system cools following engine-off. Upon key-on, the fuel pump needs to collapse the fuel vapor and compress any air before fuel pressure can build thus delaying fuel injector re-pressurization. An inventive solution to speed re-pressurization is described. It effectively eliminates the need to collapse the fuel vapor and compress any air in the first few tenths of seconds of fuel injection re-pressurization. The factors that affect fuel injection re-pressurization time are discussed.

Adaptive EGR Cooler Pressure Drop Estimation

The pre EGR valve pressure is an important measurement for the Diesel engine air handling system. It is commonly used for the EGR flow calculation during engine transient operation. Due to the erosive exhaust gas, an EGR pressure sensor will eventually have gold corrosion resulting in drive-ability issues. Therefore, a software replacement for the EGR pressure sensor is desirable. However, when the EGR valve is on the cold side of the EGR cooler, the accuracy of the EGR pressure estimation deteriorates because of the variability of the pressure drop across the EGR cooler due to EGR cooler fouling. In this paper, an adaptive scheme is developed to improve the accuracy of pre EGR valve pressure estimation in the presence of EGR cooler fouling for diesel engines. The pressure drop across the EGR cooler is shown to be proportional to the velocity pressure of the EGR flow through the cooler.

Numerical Study of Flow Uniformity and Pressure Loss Through a Catalytic Converter with Two Substrates

In the current paper, three dimensional fluid flow and pressure loss characteristics are investigated numerically for the geometry of a catalytic converter with two substrates inside. Various relative positions of two substrates are considered: air gap widths in the axial direction and different alignments of substrate's channels in the lateral direction. Studies are focused on the effects of those relative positions on flow uniformity inside both substrates and additional pressure loss through converter system. Under the same flow conditions and a constant air gap width, the stagger alignment in the lateral direction, shown in Fig. 1 (a), gives the highest additional pressure loss (pressure drop through air gap). Additional pressure loss drops with the increase of air gap width and reaches the lowest value at certain air gap width, then increases with the increases of gap width.

Verification of Accelerated PM Loading for DPF Qualification Studies

High gas prices combined with demand for improved fuel economy have prompted increased interest in diesel engine applications for both light-duty and heavy-duty vehicles. The development of aftertreatment systems for these vehicles requires significant investments of capital and time. A reliable and robust qualification testing procedure will allow for more rapid development with lower associated costs. Qualification testing for DPFs has its basis in methods similar to DOCs but also incorporates a PM loading method and regeneration testing of loaded samples. This paper examines the effects of accelerated loading using a PM generator and compares PM generator loaded DPFs to engine dynamometer loaded samples. DPFs were evaluated based on pressure drop and regeneration performance for samples loaded slowly and for samples loaded under accelerated conditions. A regeneration reactor was designed and built to help evaluate the DPFs loaded using the PM generator and an engine dynamometer.
