Computational Aeroacoustics Investigation of Automobile Sunroof Buffeting

A numerical investigation of automobile sunroof buffeting on a prototype sport utility vehicle (SUV) is presented, including experimental validation. Buffeting is an unpleasant low frequency booming caused by flow-excited Helmholtz resonance of the interior cabin. Accurate prediction of this phenomenon requires accounting for the bi-directional coupling between the transient shear layer aerodynamics (vortex shedding) and the acoustic response of the cabin. Numerical simulations were performed using the PowerFLOW code, a CFD/CAA software package from Exa Corporation based on the Lattice Boltzmann Method (LBM). The well established LBM approach provides the time-dependent solution to the compressible Navier-Stokes equations, and directly captures both turbulent and acoustic pressure fluctuations over a wide range of scales given adequate computational grid resolution.

Dynamic Moving Mesh CFD Study of Semi-truck Passing a Stationary Vehicle with Hood Open

This paper examines the aerodynamic forces on the open hood of a stationary vehicle when another large vehicle, such as an 18-wheel semi-truck, passes by at high speed. The problem of semi-truck passing a parked car with hood open is solved as a transient two-vehicle aerodynamics problem with a Dynamic Moving Mesh (DMM) capability in commercial CFD software package FLUENT. To assess the computational feasibility, a simplified compact car / semi-truck geometry and CFD meshes are used in the first trial example. At 70 mph semi-truck speed, the CFD results indicate a peak aerodynamic force level of 20N to 30N on the hood of the car, and the direction of the net forces and moments on the hood change multiple times during the passing event.

Development of an Improved Cosmetic Corrosion Test for Finished Aluminum Autobody Panels

Since 2000, an Aluminum Cosmetic Corrosion task group within the SAE Automotive Corrosion and Protection (ACAP) Committee has existed. The task group has pursued the goal of establishing a standard test method for in-laboratory cosmetic corrosion evaluations of finished aluminum auto body panels. A cooperative program uniting OEM, supplier, and consultants has been created and has been supported in part by USAMP (AMD 309) and the U.S. Department of Energy. Prior to this committee's formation, numerous laboratory corrosion test environments have been used to evaluate the performance of painted aluminum closure panels. However, correlations between these laboratory test results and in-service performance have not been established. Thus, the primary objective of this task group's project was to identify an accelerated laboratory test method that correlates well with in-service performance.

A Comparison of Techniques to Forecast Consumer Satisfaction for Vehicle Ride

This paper presents a comparison of methods for the identification of a reduced set of useful variables using a multidimensional system. The Mahalanobis-Taguchi System and a standard statistical technique are used reduce the dimensionality of vehicle ride based on consumer satisfaction ratings. The Mahalanobis-Taguchi System and cluster analysis are applied to vehicle ride. The research considers 67 vehicle data sets for the 6 vehicle ride parameters. This paper applies the Mahalanobis-Taguchi System to forecast consumer satisfaction and provides a comparison of results with those obtained from a standard statistical approach to the problem.

Application of Hydraulic Body Mounts to Reduce the Freeway Hop Shake of Pickup Trucks

When pickup trucks are driven on concrete paved freeways, freeway hop shake is a major complaint. Freeway hop shake occurs when the vehicle passes over the concrete joints of the freeway which impose in-phase harmonic road inputs. These road inputs excite vehicle modes that degrade ride comfort. The worst shake level occurs when the vehicle speed is such that the road input excites the vehicle 1st bending mode and/or the rear wheel hop mode. The hop and bending mode are very close in frequency. This phenomenon is called freeway hop shake. Automotive manufacturers are searching for ways to mitigate freeway hop shake. There are several ways to reduce the shake amplitude. This paper documents a new approach using hydraulic body mounts to reduce the shake. A full vehicle analytical model was used to determine the root cause of the freeway hop shake.

Application of Principle Component Analysis to Low Speed Rear Impact - Design for Six Sigma Project at General Motors

This study involves an application of Principal Component Analysis (PCA) conducted in support of a Design for Six Sigma (DFSS) project. Primary focus of the project is to optimize seat parameters that influence Low Speed Rear Impact (LSRI) whiplash performance. During the DFSS study, the project team identified a need to rank order critical design factors statistically and establish their contribution to LSRI performance. It is also required to develop a transfer function for the LSRI rating in terms of test response parameters that can be used for optimization. This statistical approach resulted in a reliable transfer function that can applied across all seat designs and enabled us to separate vital few parameters from several many.

Axiomatic Design for a Total Robust Development Process

In this article, the authors illustrate the benefits of axiomatic design (AD) for robust optimization and how to integrate axiomatic design into a total robust design process. Similar to traditional robust design, the purpose of axiomatic design is to improve the probability of a design in meeting its functional targets at early concept generation stage. However, axiomatic design is not a standalone method or tool and it needs to be integrated with other tools to be effective in a total robust development process. A total robust development process includes: system design, parameter design, tolerance design, and tolerance specifications [1]. The authors developed a step-by-step procedure for axiomatic design practices in industrial applications for consistent and efficient deliverables. The authors also integrated axiomatic design with the CAD/CAE/statistical/visualization tools and methods to enhance the efficiency of a total robust development process.

A Dynamic Durability Analysis Method and Application to a Battery Support Subsystem

The battery support in a small car is an example of a subsystem that lends itself to mounted component dynamic fatigue analysis, due to its weight and localized attachments. This paper describes a durability analysis method that was developed to define the required enforced motion, stress response, and fatigue life for such subsystems. The method combines the large mass method with the modal transient formulation to determine the dynamic stress responses. The large mass method was selected over others for its ease of use and efficiency when working with the modal formulation and known accelerations from a single driving point. In this example, these known accelerations were obtained from the drive files of a 4-DOF shake table that was used for corresponding lab tests of a rear compartment body structure. These drive files, originally displacements, were differentiated twice and filtered to produce prescribed accelerations to the finite element model.

Roll-Down Process Development for Transmission Garage Shift Quality

A roll down methodology has been developed to predict the driver's seat track fore-aft acceleration response using measured half shaft torque time histories and an analytically predicted vehicle sensitivity function suitable for transverse front wheel drive powertrains. The predicted vehicle sensitivity function (a frequency response function) relates the transmission torque applied to the drive axles to the seat track fore-aft acceleration. An experimental procedure was developed to measure the in-situ vehicle sensitivity function. The experimental data was used to correlate the analytical model. The testing results have shown that in the frequency range of the “garage shift” that the vehicle body can be represented as a rigid body. A Nastran model utilizing a rigid body representation of the body and powertrain is used to predict the vehicle response to the torque transient.

Integrating Test and Analytical Methods for the Quantification and Identification of Manual Transmission Driveline Clunk

Driveline clunk is a phenomenon that can adversely affect customer perception of vehicle quality. Clunk is created by the impact of two driveline components as they oscillate in response to a torque disturbance in the driveline system. This disturbance is typically initiated by a driver controlled engine torque variation, most severely through a throttle or clutch manipulation. This torque variation excites a torsional response from the driveline, manifested by a variety of mechanisms such as resonances of various shafts, housings and axles, clutch oscillations, and gear impacts. Because automotive drivelines are complex systems composed of many rotating components, difficulty arises in identifying the impacts that cause clunk and evaluating the significant parameters that can positively affect these collisions. This paper will describe the application of analysis and test methods in the investigation of clunk in a rear wheel drive, manual transmission vehicle.

Development of the 2002 Buick Rendezvous Body Structure

This paper documents the development of the 2002 Buick Rendezvous body structure for optimum noise & vibration performance. Accelerated vehicle development timing demanded clearly defined body structure vibration performance targets, with critical dependence on math based modeling. The 2002 Buick Rendezvous was truly a fast-to-math program enabled partially by borrowing some of its structural features from the recently launched Pontiac Aztek Competitive performance data collected for the Aztek was tailored to the Rendezvous for setting major global body structure targets. Architectural differences in overall vehicle size and body opening configuration led to adjustments in body matchboxing, bending and torsional requirements. The frequency domain “mode map” was modified to these requirements taking into account the Buick Brand Character. Computer simulation models were used exclusively to predict body structural performance.

Assessment of a Vehicle Concept Finite-Element Model for Predicting Structural Vibration

A vehicle concept finite-element model is experimentally assessed for predicting structural vibration to 50 Hz. The vehicle concept model represents the body structure with a coarse mesh of plate and beam elements, while the suspension and powertrain are modeled with a coarse mesh of rigid-links, beams, and lumped mass, damping, and stiffness elements. Comparisons are made between the predicted and measured frequency-response-functions (FRFs) and modes of (a) the body-in-white, (b) the trimmed body, and (c) the full vehicle. For the full vehicle, the comparisons are with a comprehensive set of measured FRFs from 63 tests of nominally identical vehicles that demonstrate the vehicle-to-vehicle variability of the measured FRF response.

e-Thermal: A Vehicle-Level HVAC/PTC Simulation Tool

This paper describes a vehicle-level simulation model for climate control and powertrain cooling developed and currently utilized at GM. The tool was developed in response to GM's need to speed vehicle development for HVAC and powertrain cooling to meet world-class program execution timing (18 to 24 month vehicle development cycles). At the same time the simulation tool had to complement GM's strategy to move additional engineering responsibility to its HVAC suppliers. This simulation tool called “e-Thermal” was quickly developed and currently is in widespread (global) use across GM. This paper describes GM's objectives and requirements for developing e-Thermal. The structure of the tool and the capabilities of the simulation tool modules (refrigeration, front end airflow, passenger compartment, engine, transmission, Interior air handling …) is introduced. Model data requirements and GM's strategy for acquiring component data are also described.

Robust Design of Glass Run-Channel Seal

Glass run-channel seals are located between DIW (Door in White) and window glass. They are designed to allow window glass to move smoothly while other two major requirements are met; (1) Provide insulation to water leakage and noise, and (2) Stabilize the window glass during glass movement, door slamming and vehicle operation. For a robust glass guidance system, it is critical to minimize the variation of seal compression force. In addition, it is desired to maintain a low seal compression force, which meets the minimum requirement for insulating water leakage/noise and stabilizing the window glass, for enhancing the durability of glass guidance system. In this paper, a robust synthesis and design concepts on the glass run-channel seal is presented. The developed concept is demonstrated with test data.

Development of an Improved Cosmetic Corrosion Test By the Automotive and Aluminum Industries for Finished Aluminum Autobody Panels

The Automotive Aluminum Alliance in conjunction with SAE ACAP founded a corrosion task group in 2000 with a goal to establish an in-laboratory cosmetic corrosion test for finished aluminum auto body panels, which provides a good correlation with in-service performance. Development of this test involves a number of key steps that include: (1) Establishing a reservoir of standard test materials to provide a well-defined and consistent frame of reference for comparing test results; (2) Defining a real-world performance for the reference materials through on-vehicle tests conducted in the U.S. and Canada; (3) Evaluating existing laboratory, proving ground, and outdoor tests; (4) Conducting statistically designed experiments to evaluate the effects of cyclic-test variables; (5) Comparing corrosion mechanisms of laboratory and on-vehicle tests; and (6) Conducting a round robin test program to determine the precision of the new test. Several of these key steps have been accomplished.

A Case Study on Airborne Road Noise Reduction of a Passenger Vehicle

This paper presents a case study on reducing road noise of a passenger vehicle. SEA, insertion loss and sound intensity measurements were the tools used in the study. A SEA model was constructed to predict the primary paths (panels or area) contributing to the overall interior sound field. Insertion loss measurements were used to verify the primary contributing paths identified using SEA. To provide further details of the primary paths, intensity maps of identified panels were measured allowing detailed reconstruction of the contributory panels. The SEA model, insertion loss, and intensity maps aided in providing possible design fixes that will effectively reduce road noise. Finally, comparisons of predicted results versus actual results at both a subsystem and a full vehicle level are included in this paper.

Vehicle Panel Vibro-Acoustic Behavior and Damping

Damping treatments are widely used in passenger vehicles, but the knowledge of damping treatments is often fragmentary in the industry. In this study, vibro-acoustics behavior of a set of vehicle floor and dash panels with various types of damping treatments was investigated. Sound transmission loss, sound radiation efficiency as well as damping loss factor were measured. The damping treatments ranged from laminated steel construction (thin viscoelastic layer) and doubler plate construction (thick viscoelastic layer) to less structural “bake-on” damping and self-adhesive aluminum foil-backed damping treatments. In addition, the bare vehicle panels were tested as a baseline and the fully carpeted floor panel was tested as a reference. The test data were then examined together with analytical modeling of some of the test configurations. As expected, the study found that damping treatments add more than damping. They also add mass and change body panel stiffness.

Computing the Dynamic Forces and Moments Acting on the Crank-Flywheel Joint From Measurement Data

This paper describes a technique to approximately compute the dynamic forces and moments acting on the crankshaft-flywheel joint as well as the crank nose using measurement data. The same technique can also be used on data generated by dynamic simulations. The method is based on rigid body dynamics where the measured accelerations and velocities are substituted into the equations of motion to compute the dynamic forces and moments. However, using the measured (or simulated data) in the equations of motion is not straightforward and requires special measurement techniques and data analysis procedures. This paper describes the special measurement techniques and apparatus, as well as the data analysis techniques necessary for proper computation of the dynamic forces and moments.

Computational Analysis and Design to Minimize Vehicle Roof Rack Wind Noise

This paper presents a study of roof rack wind noise using commercial Computational Fluid Dynamics (CFD) software. The focus is to predict the noise generated from the roof rack cross bars mounted on a realistic vehicle geometry. Design iterations are created by altering the cross bar orientation. Results from the CFD simulations include frequency spectra of Sound Pressure Level (SPL) for comparison to typical wind tunnel measurements. Aerodynamic results of body lift, drag, and transient flow visualization are also produced to support the noise data. The CFD and physical experiments compare very well with respect to tonal noise generation, tonal frequency content, and relative magnitudes. It is concluded that the CFD method is suitable for predicting relative performance, ranking design concepts, and optimizing large scale geometry parameters of vehicle roof racks in a production-engineering environment.

Vehicle Component Fatigue Analysis Considering Largest Overall Loop for Multiple Surfaces

In the automotive industry, vehicle durability analysis is based on test schedule encompassing multiple road surfaces (events) including rough roads, potholes, etc. Traditionally, in the Computer Aided Engineering (CAE) world, road load data for various road surfaces are measured/predicted and fatigue life is predicted for each individual road surface. Fatigue life for the complete test schedule is then calculated with Miner’s rule by summing fatigue damage for each road surface with an appropriate number of repetitions. A major pitfall of this approach is that it does not consider the effect of the largest rainflow range across the entire test schedule. The method described in this paper was developed to perform fatigue analysis of structures subjected to diverse road surfaces and also consider the case in which the maximum overall peak and minimum overall valley do not occur over the same road surface.
