Realization of Ground Effects on Snowmobile Pass-by Noise Testing

Noise concerns regarding snowmobiles have increased in the recent past. Current standards, such as SAE J192 are used as guidelines for government agencies and manufacturers to regulate noise emissions for all manufactured snowmobiles. Unfortunately, the test standards available today produce results with variability that is much higher than desired. The most significant contributor to the variation in noise measurements is the test surface. The test surfaces can either be snow or grass and affects the measurement in two very distinct ways: sound propagation from the source to the receiver and the operational behavior of the snowmobile. Data is presented for a known sound pressure speaker source and different snowmobiles on various test days and test surfaces. Relationships are shown between the behavior of the sound propagation and track interaction to the ground with the pass-by noise measurements.

Reduction of Steady-State CFD HVAC Simulations into a Fully Transient Lumped Parameter Network

Since transient vehicle HVAC computational fluids (CFD) simulations take too long to solve in a production environment, the goal of this project is to automatically create a lumped-parameter flow network from a steady-state CFD that solves nearly instantaneously. The data mining algorithm k-means is implemented to automatically discover flow features and form the network (a reduced order model). The lumped-parameter network is implemented in the commercial thermal solver MuSES to then run as a fully transient simulation. Using this network a “localized heat transfer coefficient” is shown to be an improvement over existing techniques. Also, it was found that the use of the clustering created a new flow visualization technique. Finally, fixing clusters near equipment newly demonstrates a capability to track localized temperatures near specific objects (such as equipment in vehicles).

Cost reduction in the automotive industry becomes a widely-adopted operational strategy not only for Original Equipment Manufacturers (OEMs) that take cost leader generic corporation strategy, but also for many OEMs that take differentiation generic corporation strategy. Since differentiation generic strategy requires an organization to provide a product or service above the industry average level, a premium is typically included in the tag price for those products or services. Cost reduction measures could increase risks for the organizations that pursue differentiation strategy. Although manufacturers in the automotive industry dramatically improved production efficiency in past ten years, they are still facing the pressure of cost control. The big challenge in cost control for automakers and suppliers is increasing prices of raw materials, energy and labor costs. These costs create constraints for the traditional economic expansion model.

Frictional Performance Test for Transmission and Drive Train Oils

Lubricating oil affects the performance of friction materials in transmission, steering and brake systems. The TO-2 Test measured friction retention characteristics of lubricating oils used with sintered bronze friction discs. This paper introduces a new friction performance test for drive train lubricants that will be used to support Caterpillar's new transmission and drive train fluid requirements, TO-4, which measures static and dynamic friction, wear, and energy capacity for six friction materials, and replaces the TO-2 test. The new test device to be introduced is an oil cooled, single-faced clutch in the Link Engineering Co. M1158 Oil/Friction Test Machine.

A Topographically Structural Optimization Methodology for Improving Noise Radiation in Transaxles

In this paper, a new technology for the design of silent transaxles is developed, where topography optimization is adopted and an artificial parameter called β is proposed as an objective function, representing an upper bound of the surface velocity. The strategy of the optimization is to minimize β while getting the surface velocities less than β. as the constraints. A numerical example of reducing transaxle's radiated noise by using the new optimization technology is given in the paper. In the example, an entire Ford transaxle system was modeled numerically, where most internal components were included. First a modal frequency velocity analysis was conducted. Then an acoustic power analysis based on the Acoustic Transfer Vector (ATV) was carried out. Finally, a topography optimization based on the β - method for the transaxle was performed to minimize the radiated noise.

Refining Vibration Quality - A Study Characterizing Vehicle/Operator Interface Vibration on Snowmobiles and ATVs

Sensory jury testing was utilized to characterize vibration levels perceived by the operator, with respect to levels measured using instrumentation, in order to develop a tool for the evaluation of vibration at the operator interfaces. Details of the jury testing and jury data processing method are highlighted as well as the refinement of vibration characterization for a specific application. The vibration at user interface locations of both snowmobiles and ATVs was measured along with subjective feedback from a panel of jurists. Statistical analysis was performed on the jury data to provide both a qualitative and quantitative number to represent the opinion of the jury. Correlations were developed between the measured levels of vibration and the opinions of the jury. Finally, a set of correlation functions suitable for design predictions was developed.

Root Cause Identification and Methods of Reducing Rear Window Buffeting Noise

Rear Window Buffeting (RWB) is the low-frequency, high amplitude, sound that occurs in many 4-door vehicles when driven 30-70 mph with one rear window lowered. The goal of this paper is to demonstrate that the mechanisms of RWB are similar to that of sun roof buffeting and to describe the results of several actions suspected in contributing to the severity of RWB. Finally, the results of several experiments are discussed that may lend insight into ways to reduce the severity of this event. A detailed examination of the side airflow patterns of a small Sport Utility Vehicle (SUV) shows these criteria exist on a small SUV, and experiments to modify the SUV airflow pattern to reduce RWB are performed with varying degrees of success. Based on the results of these experiments, design actions are recommended that may result in the reduction of RWB.

Since the advent of P/M technology as a near net shape production process, millions of mechanical components of various shapes and sizes have been produced. Although P/M continues to be one of the fast growing shaping processes, it suffers from the inability to produce intricate geometry's such as internal tapers, threads or recesses perpendicular to pressing direction. In such cases application of machining as a secondary forming operation becomes the preferred alternative. However, machining of P/M parts due to their inherent porosity is known to decrease tool life and increase tool chatter and vibration. Consequently, several attempts have been made to improve the machinability of P/M materials by either addition of machinability enhancing elements such as sulfur, calcium, tellurium, selenium, etc., or by resin impregnation of P/M parts.

Process Control Standards for Technology Development

Engineering new technology and products challenges managers to balance design innovation and program risk. To do this, managers need methods to judge future results to avoid program and product disasters. Besides the traditional prediction tools of schedule, simulations and “iron tests”, process control standards (with measurements) can also be applied to the development programs to mitigate risks. This paper briefly discusses the theory and case history behind some new process control methods and standards currently in place at Caterpillar's Electrical & Electronics department. Process standards reviewed in this paper include process mapping, ISO9001, process controls, and process improvement models (e.g. SEI's CMMs.)

Enhancement of Engineering Education through University Competition-Based Events

Engineering education at the University level is enhanced by competition-based projects. The SAE Clean Snowmobile Challenge is a prime example of how competition-based engineering education benefits the small engines industry and improves the engineering talent pool of the nation in general. For the past several decades, SAE has encouraged young engineers to compete in designing off road vehicles (Baja SAE ®), small race cars (Formula SAE ®), remote control airplanes (Aero Design ®), high mileage vehicles (Supermileage ®) and robots (Walking Robot ®). Now a new competition, the SAE Clean Snowmobile Challenge ™ (CSC), based on designing a cleaner and quieter snowmobile has led to a new path for young engineers to explore the challenges of designing engines that emit less pollution and noise. The paper will summarize the results of the most recent Clean Snowmobile Challenge 2006 and document the successes of the past seven years of the Challenge.

Adequacy of Reduced Order Models for Model-Based Control in a Urea-SCR Aftertreatment System

Model-based control strategies are important for meeting the dual objective of maximizing NOx reduction and minimizing NH3 slip in urea-SCR catalysts. To be implementable on the vehicle, the models should capture the essential behavior of the system, while not being computationally intensive. This paper discusses the adequacy of two different reduced order SCR catalyst models and compares their performance with a higher order model. The higher order model assumes that the catalyst has both diffusion and reaction kinetics, whereas the reduced order models contain only reaction kinetics. After describing each model, its parameter identification and model validation based on experiments on a Navistar I6 7.6L engine are presented. The adequacy of reduced order models is demonstrated by comparing the NO, NO2 and NH3 concentrations predicted by the models to their concentrations from the test data.

Determination of Source Contribution in Snowmobile Pass-by Noise Testing

As noise concerns for snowmobiles become of greater interest for governing bodies, standards such as SAE J192 are implemented for regulation. Specific to this pass-by noise standard, and unlike many other pass-by tests, multiple non-standardized test surfaces are allowed to be used. Manufacturers must understand how the machines behave during these tests to know how to best improve the measured noise levels. Data is presented that identifies the contributions of different sources for different snowmobiles on various test surface conditions. Adaptive resampling for Doppler removal, frequency response functions and order tracking methods are implemented in order to best understand what components affect the overall measurement during the pass-by noise test.

Sound Quality Jury Analysis versus Sound Pressure Measurement in Snowmobiles

Restrictions on noise and gaseous emissions of snowmobiles have been a topic of much attention for the past decade. Concerns with snowmobiles in our national parks and with private land owners have resulted in new park legislations as well as legal disputes regarding recreational vehicle rights-of-way. The most widely used standard for snowmobile testing is SAE J192 Exterior Sound Level for Snowmobiles, SAE Recommended Practice. This is a wide-open throttle test with sound level meters 50 feet on either side of the snowmobile. The sound pressure cannot exceed a certain level for the snowmobile to pass. Perceived noise also plays an important role in the objections to snowmobiles. This paper considers the role of Sound Quality methods, specifically Jury Analysis, in understanding the difference between objective noise analysis and subjective noise preferences; also considering the underlying snowmobile attributes that control snowmobile noise.

Preparation and Characterization of Nanophase Gold Catalysts for Emissions Control

Various gold catalysts were prepared using commercial and in-house fabricated advanced catalyst supports that included mesoporous silica, mesoporous alumina, sol-gel alumina, and transition metal oxides. Gold nanoparticles were loaded on the supports by co-precipitation, deposition-precipitation, ion exchange and surface functionalization techniques. The average gold particle size was ∼20nm or less. The oxidation activity of the prepared catalysts was studied using carbon monoxide and light hydrocarbons (ethylene, propylene and propane) in presence of water and CO2 and the results are presented.

Development of an In-Service Snowmobile Emission Test Procedure For the SAE Clean Snowmobile Challenge

As concerns over air pollution continue to increase, all vehicles are subject to greater scrutiny for their emissions levels. Snowmobiles and other off-road recreational vehicles are now required to meet emissions regulations enacted by the United States Environmental Protection Agency (EPA). Currently these vehicles are certified using a stationary test procedure with the engine operating attached to a dynamometer and following a five-mode test cycle. The five modes range from idle to wide open throttle and are chosen to represent the typical operation regime of a vehicle. In addition, the EPA five-mode stationary emissions test has been traditionally used for scoring competition snowmobiles at the SAE Clean Snowmobile Challenge (CSC). For the 2009 CSC, in-service emission testing was added to the competition to score the teams on actual, in-use emissions during operation of their competition snowmobile operated on a controlled test course.

Diesel Engine Electric Turbo Compound Technology

A cooperative program between the DOE Office of Heavy Vehicle Technology and Caterpillar is aimed at demonstrating electric turbo compound technology on a Class 8 truck engine. The goal is to demonstrate the level of fuel efficiency improvement attainable with an electric turbocompound system. The system consists of a turbocharger with an electric motor/generator integrated into the turbo shaft. The generator extracts surplus power at the turbine, and the electricity it produces is used to run a motor mounted on the engine crankshaft, recovering otherwise wasted energy in the exhaust gases. The electric turbocompound system also provides more control flexibility in that the amount of power extracted can be varied. This allows for control of engine boost and thus air/fuel ratio. The paper presents the status of development of an electric turbocompound system for a Caterpillar heavy-duty on-highway truck engine.

Adaptation of Four-Stroke Motorcycle Engine to Continuously Variable Transmission for Snowmobile Application

The successful implementation of a clean, quiet, high-performance four-stroke motorcycle engine into an existing snowmobile chassis has been achieved. The snowmobile is easy to start, easy to drive, and environmentally friendly. The following paper describes the conversion process in detail with actual dynamometer and field test data. The vehicle meets the proposed 2010 EPA snowmobile emissions regulations and is quieter than a stock snowmobile. The snowmobile not only addresses environmental concerns, it is economical as well, with an approximate cost of $5874.

Object Oriented Design Approach to Systems Engineering of a Mechanical Steering System

The successful development of new products is contingent on clearly understanding product requirements and defining appropriate design activities to deliver the right product. Even if one can clearly understand the abstract requirements implied by the voice-of-customer (VOC), engineers still work best to a set of specifications that define the product in objective measures. The task of extracting the systems specifications from text versions of product requirements is not trivial. Full order dynamic models of mass, springs and dampers provide understanding of vehicle performance; however, the engineer has to define the dynamic characteristics based on his understanding of requirements and translate them into technical specifications. The result can be too dependent on human assumptions and judgments at this point. This work was done to understand how to apply Object Oriented Design (OOD) methodology to trace requirements of a mechanical system to design parameters.

Leveraging Product Configurators in Service Parts and Aftermarket Applications

Product configurators are employed to select and spread bills of material for production builds. Service parts and aftermarket parts typically do not participate in the product configuration process. It is assumed that service parts are identical to, or directly related to, the parts used in production. This is not always the case. Often service requires a bill of material that differs significantly from the production bill - most commonly when customers request add on features at the dealership. Requests for add on features may occur soon after the delivery of a newly built vehicle to a dealer or any point in the operational life of the vehicle. There is an opportunity to leverage production order coding and product configuration processes to support the product after production build. Products with significant complexity and variation may benefit from a ‘service configuration’ process in addition to the ‘production configuration’ process.

Induction Hardening Simulation of Steel and Cast Iron Components

The induction hardening process involves a complex interaction of electromagnetic heating, rapid cooling, metallurgical phase transformations, and mechanical behavior. Many factors including induction coil design, power, frequency, scanning velocity, workpiece geometry, material chemistry, and quench severity determine a process outcome. This paper demonstrates an effective application of a numerical analysis tool for understanding of induction hardening. First, an overview of the Caterpillar induction simulation tool is briefly discussed. Then, several important features of the model development are examined. Finally, two examples illustrating the use of the computer simulation tool for solving induction-hardening problems related to cracking and distortion are presented. These examples demonstrate the tool's ability to simulate changes in process parameters and latitude of modeling steel or cast iron.
