Optimal Use of E85 in a Turbocharged Direct Injection Engine

Ford Motor Company is introducing “EcoBoost” gasoline turbocharged direct injection (GTDI) engine technology in the 2010 Lincoln MKS. A logical enhancement of EcoBoost technology is the use of E85 for knock mitigation. The subject of this paper is the optimal use of E85 by using two fuel systems in the same EcoBoost engine: port fuel injection (PFI) of gasoline and direct injection (DI) of E85. Gasoline PFI is used for starting and light-medium load operation, while E85 DI is used only as required during high load operation to avoid knock. Direct injection of E85 (a commercially available blend of ∼85% ethanol and ∼15% gasoline) is extremely effective in suppressing knock, due to ethanol's high inherent octane and its high heat of vaporization, which results in substantial cooling of the charge. As a result, the compression ratio (CR) can be increased and higher boost levels can be used.

CO Emission Model for an Integrated Diesel Engine, Emissions, and Exhaust Aftertreatment System Level Model

A kinetic carbon monoxide (CO) emission model is developed to simulate engine out CO emissions for conventional diesel combustion. The model also incorporates physics governing CO emissions for low temperature combustion (LTC). The emission model will be used in an integrated system level model to simulate the operation and interaction of conventional and low temperature diesel combustion with aftertreatment devices. The Integrated System Model consists of component models for the diesel engine, engine-out emissions (such as NOx and Particulate Matter), and aftertreatment devices (such as DOC and DPF). The addition of CO emissions model will enhance the capability of the Integrated System Model to predict major emission species, especially for low temperature combustion. In this work a CO emission model is developed based on a two-step global kinetic mechanism [8].

Effect of Mesh Structure in the KIVA-4 Code with a Less Mesh Dependent Spray Model for DI Diesel Engine Simulations

Two different types of mesh used for diesel combustion with the KIVA-4 code are compared. One is a well established conventional KIVA-3 type polar mesh. The other is a non-polar mesh with uniform size throughout the piston bowl so as to reduce the number of cells and to improve the quality of the cell shapes around the cylinder axis which can contain many fuel droplets that affect prediction accuracy and the computational time. This mesh is specialized for the KIVA-4 code which employs an unstructured mesh. To prevent dramatic changes in spray penetration caused by the difference in cell size between the two types of mesh, a recently developed spray model which reduces mesh dependency of the droplet behavior has been implemented. For the ignition and combustion models, the Shell model and characteristic time combustion (CTC) model are employed.

Soot Simulation under Diesel Engine Conditions Using a Flamelet Approach

The subject of this work is 3D numerical simulations of combustion and soot emissions for a passenger car diesel engine. The CFD code STAR-CD version 3.26 [1] is used to resolve the flowfield. Soot is modeled using a detailed kinetic soot model described by Mauss [2]. The model includes a detailed description of the formation of polyaromatic hydrocarbons. The coupling between the turbulent flowfield and the soot model is achieved through a flamelet library approach, with transport of the moments of the soot particle size distribution function as outlined by Wenzel et al. [3]. In this work we extended this approach by considering acetylene feedback between the soot model and the combustion model. The model was further improved by using new gas-phase kinetics and new fitting procedures for the flamelet soot library.

Development of a PN Surrogate Model Based on Mixture Quality in a GDI Engine

A novel surrogate model is presented, which predicts the engine-out Particle Number (PN) emissions of a light-duty, spray-guided, turbo-charged, GDI engine. The model is developed through extensive CFD analysis, carried out using the Siemens Simcenter STAR-CD, and considers a range of part-load operating conditions and single-variable sweeps where control parameters such as start of injection and injection pressure are varied in isolation. The work is attached to the Ford-led APC6 DYNAMO project, which aims to improve efficiency and reduce harmful emissions from the next generation of gasoline engines. The CFD work focused on the air exchange, fuel spray and mixture preparation stages of the engine cycle. A combined Rosin-Rammler and Reitz-Diwakar model, calibrated over a wide range of injection pressure, is used to model fuel atomization and secondary droplets break-up.

The Effects of Temperature, Shear Stress, and Deposit Thickness on EGR Cooler Fouling Removal Mechanism - Part 2

Exhaust gas recirculation (EGR) coolers are used on diesel engines to reduce peak in-cylinder flame temperatures, leading to less NOx formation during the combustion process. There is an ongoing concern with soot and hydrocarbon fouling inside the cold surface of the cooler. The fouling layer reduces the heat transfer efficiency and causes pressure drop to increase across the cooler. A number of experimental studies have demonstrated that the fouling layer tends to asymptotically approach a critical height, after which the layer growth ceases. One potential explanation for this behavior is the removal mechanism derived by the shear force applied on the soot and hydrocarbon deposit surface. As the deposit layer thickens, shear force applied on the fouling surface increases due to the flow velocity growth. When a critical shear force is applied, deposit particles start to get removed.

An EGR Cooler Fouling Model: Experimental Correlation and Model Uses

Thermal effectiveness of Exhaust Gas Recirculation (EGR) coolers used in diesel engines can progressively decrease and stabilize over time due to inner fouling layer of the cooler tubes. Thermophoretic force has been identified as the major cause of diesel exhaust soot fouling, and models are proposed in the literature but improvements in simulation are needed especially for the long-term trend of soot deposition. To describe the fouling stabilization behavior, a removal mechanism is required to account for stabilization of the soot layer. Observations from previous experiments on surrogate circular tubes suggest there are three primary factors to determine removal mechanisms: surface temperature, thickness, and shear velocity. Based on this hypothesis, we developed a 1D CFD fouling model for predicting the thermal effectiveness reduction of real EGR coolers. The model includes the two competing mechanisms mentioned that results in fouling balance.

Multi-Objective Optimization of Transient Air-Fuel Ratio Limitation of a Diesel Engine Using DoE Based Pareto-Optimal Approach

Emissions and fuel economy optimization of internal combustion engines is becoming more challenging as the stringency of worldwide emission regulations are constantly increasing. Aggressive transient characteristics of new emission test cycles result in transient operation where the majority of soot is produced for turbocharged diesel engines. Therefore soot optimization has become a central component of the engine calibration development process. Steady state approach for air-fuel ratio limitation calibration development is insufficient to capture the dynamic behavior of soot formation and torque build-up during transient engine operation. This paper presents a novel methodology which uses transient maneuvers to optimize the air-fuel ratio limitation calibration, focusing on the trade-off between vehicle performance and engine-out soot emissions. The proposed methodology features a procedure for determining candidate limitation curves with smoothness criteria considerations.

Analysis of High Mileage Gasoline Exhaust Particle Filters

The purpose of this work was to examine gasoline particle filters (GPFs) at high mileages. Soot levels for gasoline direct injection (GDI) engines are much lower than diesel engines; however, noncombustible material (ash) can cause increased backpressure, reduced power, and lower fuel economy. In this study, a post mortem was completed of two GPFs, one at 130,000 mi and the other at 150,000 mi, from two production 3.5L turbocharged GDI vehicles. The GPFs were ceramic wall-flow filters containing three-way catalytic washcoat and located downstream of conventional three-way catalysts. The oil consumption was measured to be approaching 23,000 mpqt for one vehicle and 30,000 mpqt for the other. The ash contained Ca, P, Zn, S, Fe, and catalytic washcoat. Approximately 50 wt% of the collected ash was non-lubricant derived. The filter capture efficiency of lubricant-derived ash was about 50% and the non-lubricant metal (mostly Fe) deposition rate was 0.9 to 1.2 g per 10,000 mi.

Analysis of Ash in Low Mileage, Rapid Aged, and High Mileage Gasoline Exhaust Particle Filters

To meet future particle mass and particle number standards, gasoline vehicles may require particle control, either by way of an exhaust gas filter and/or engine modifications. Soot levels for gasoline engines are much lower than diesel engines; however, non-combustible material (ash) will be collected that can potentially cause increased backpressure, reduced power, and lower fuel economy. The purpose of this work was to examine the ash loading of gasoline particle filters (GPFs) during rapid aging cycles and at real time low mileages, and compare the filter performances to both fresh and very high mileage filters. Current rapid aging cycles for gasoline exhaust systems are designed to degrade the three-way catalyst washcoat both hydrothermally and chemically to represent full useful life catalysts. The ash generated during rapid aging was low in quantity although similar in quality to real time ash. Filters were also examined after a low mileage break-in of approximately 3000 km.

Optimization of Diesel Engine and After-treatment Systems for a Series Hybrid Forklift Application

This paper investigates an optimal design of a diesel engine and after-treatment systems for a series hybrid electric forklift application. A holistic modeling approach is developed in GT-Suite® to establish a model-based hardware definition for a diesel engine and an after-treatment system to accurately predict engine performance and emissions. The used engine model is validated with the experimental data. The engine design parameters including compression ratio, boost level, air-fuel ratio (AFR), injection timing, and injection pressure are optimized at a single operating point for the series hybrid electric vehicle, together with the performance of the after-treatment components. The engine and after-treatment models are then coupled with a series hybrid electric powertrain to evaluate the performance of the forklift in the standard VDI 2198 drive cycle.

Numerical Parametric Study of a Six-Stroke Gasoline Compression Ignition (GCI) Engine Combustion- Part II

In order to extend the operability limit of the gasoline compression ignition (GCI) engine, as an avenue for low temperature combustion (LTC) regime, the effects of parametric variations of engine operating conditions on the performance of six-stroke GCI (6S-GCI) engine cycle are numerically investigated, using an in-house 3D CFD code coupled with high-fidelity physical sub-models along with the Chemkin library. The combustion and emissions were calculated using a skeletal chemical kinetics mechanism for a 14-component gasoline surrogate fuel. Authors’ previous study highlighted the effects of the variation of injection timing and split ratio on the overall performance of 6S-GCI engine and the unique mixing-controlled burning mode of the charge mixtures during the two additional strokes. As a continuing effort, the present study details the parametric studies of initial gas temperature, boost pressure, fuel injection pressure, compression ratio, and EGR ratio.

Real Fuel Modeling for Gasoline Compression Ignition Engine

Increasing regulatory demand for efficiency has led to development of novel combustion modes such as HCCI, GCI and RCCI for gasoline light duty engines. In order to realize HCCI as a compression ignition combustion mode system, in-cylinder compression temperatures must be elevated to reach the autoignition point of the premixed fuel/air mixture. This should be co-optimized with appropriate fuel formulations that can autoignite at such temperatures. CFD combustion modeling is used to model the auto ignition of gasoline fuel under compression ignition conditions. Using the fully detailed fuel mechanism consisting of thousands of components in the CFD simulations is computationally expensive. To overcome this challenge, the real fuel is represented by few major components of create a surrogate fuel mechanism. In this study, 9 variations of gasoline fuel sets were chosen as candidates to run in HCCI combustion mode.

Investigation of Diesel-CNG RCCI Combustion at Multiple Engine Operating Conditions

Past experimental studies conducted by the current authors on a 13 liter 16.7:1 compression ratio heavy-duty diesel engine have shown that diesel-Compressed Natural Gas (CNG) Reactivity Controlled Compression Ignition (RCCI) combustion targeting low NOx emissions becomes progressively difficult to control as the engine load is increased. This is mainly due to difficulty in controlling reactivity levels at higher loads. For the current study, CFD investigations were conducted in CONVERGE using the SAGE combustion solver with the application of the Rahimi mechanism. Studies were conducted at a load of 5 bar BMEP to validate the simulation results against RCCI experimental data. In the low load study, it was found that the Rahimi mechanism was not able to predict the RCCI combustion behavior for diesel injection timings advanced beyond 30 degCA bTDC. This poor prediction was found at multiple engine speed and load points.

How Well Can mPEMS Measure Gas Phase Motor Vehicle Exhaust Emissions?

“Real world emissions” is an emerging area of focus in motor vehicle related air quality. These emissions are commonly recorded using portable emissions measurement systems (PEMS) designed for regulatory application, which are large, complex and costly. Miniature PEMS (mPEMS) is a developing technology that can significantly simplify on-board emissions measurement and potentially promote widespread use. Whereas full PEMS use analyzers to record NOx, CO, and HCs similar to those in emissions laboratories, mPEMS tend to use electrochemical sensors and compact optical detectors for their small size and low cost. The present work provides a comprehensive evaluation of this approach. It compares measurements of NOx, CO, CO2 and HC emissions from five commercial mPEMS to both laboratory and full regulatory PEMS analyzers. It further examines the use of vehicle on-board diagnostics data to calculate exhaust flow, as an alternative to on-vehicle exhaust flow measurement.

Experimental Investigation of the Compression Ignition Process of High Reactivity Gasoline Fuels and E10 Certification Gasoline using a High-Pressure Direct Injection Gasoline Injector

Gasoline compression ignition (GCI) technology shows the potential to obtain high thermal efficiencies while maintaining low soot and NOx emissions in light-duty engine applications. Recent experimental studies and numerical simulations have indicated that high reactivity gasoline-like fuels can further enable the benefits of GCI combustion. However, there is limited empirical data in the literature studying the gasoline compression ignition process at relevant in-cylinder conditions, which are required for further optimizing combustion system designs. This study investigates the temporal and spatial evolution of the compression ignition process of various high reactivity gasoline fuels with research octane numbers (RON) of 71, 74 and 82, as well as a conventional RON 97 E10 gasoline fuel. A ten-hole prototype gasoline injector specifically designed for GCI applications capable of injection pressures up to 450 bar was used.

Evaluation of Knock Behavior for Natural Gas - Gasoline Blends in a Light Duty Spark Ignited Engine

The compression ratio is a strong lever to increase the efficiency of an internal combustion engine. However, among others, it is limited by the knock resistance of the fuel used. Natural gas shows a higher knock resistance compared to gasoline, which makes it very attractive for use in internal combustion engines. The current paper describes the knock behavior of two gasoline fuels, and specific incylinder blend ratios with one of the gasoline fuels and natural gas. The engine used for these investigations is a single cylinder research engine for light duty application which is equipped with two separate fuel systems. Both fuels can be used simultaneously which allows for gasoline to be injected into the intake port and natural gas to be injected directly into the cylinder to overcome the power density loss usually connected with port fuel injection of natural gas.

Development and Optimization of the Ford 3.5L V6 EcoBoost Combustion System

Recently, Ford Motor Company announced the introduction of EcoBoost engines in its Ford, Lincoln and Mercury vehicles as an affordable fuel-saving option to millions of its customers. The EcoBoost engine is planned to start production in June of 2009 in the Lincoln MKS. The EcoBoost engine integrates direct fuel injection with turbocharging to significantly improve fuel economy via engine downsizing. An application of this technology bundle into a 3.5L V6 engine delivers up to 12% better drive cycle fuel economy and 15% lower emissions with comparable torque and power as a 5.4L V8 PFI engine. Combustion system performance is key to the success of the EcoBoost engine. A systematic methodology has been employed to develop the EcoBoost engine combustion system.

Model-Based Estimation and Control System Development in a Urea-SCR Aftertreatment System

In this paper, a model-based linear estimator and a non-linear control law for an Fe-zeolite urea-selective catalytic reduction (SCR) catalyst for heavy duty diesel engine applications is presented. The novel aspect of this work is that the relevant species, NO, NO2 and NH3 are estimated and controlled independently. The ability to target NH3 slip is important not only to minimize urea consumption, but also to reduce this unregulated emission. Being able to discriminate between NO and NO2 is important for two reasons. First, recent Fe-zeolite catalyst studies suggest that NOx reduction is highly favored by the NO 2 based reactions. Second, NO2 is more toxic than NO to both the environment and human health. The estimator and control law are based on a 4-state model of the urea-SCR plant. A linearized version of the model is used for state estimation while the full nonlinear model is used for control design.

Combined Fe-Cu SCR Systems with Optimized Ammonia to NOx Ratio for Diesel NOx Control

Selective catalytic reduction (SCR) is a viable option for control of oxides of nitrogen (NOx) from diesel engines. Currently, copper zeolite (Cu-zeolite) SCR catalysts are favored for configurations where the exhaust gas temperature is below 450°C for the majority of operating conditions, while iron zeolite (Fe-zeolite) SCR catalysts are preferred where NOx conversion is needed at temperatures above 450°C. The selection of Cu-zeolite or Fe-zeolite SCR catalysts is based on the different performance characteristics of these two catalyst types. Cu-zeolite catalysts are generally known for having efficient NOx reduction at low temperatures with little or no NO2, and they tend to selectively oxidize ammonia (NH3) to N2 at temperatures above 400°C, leading to poor NOx conversion at elevated temperatures.
