Improving STL Performance of Automotive Carpets with Multi-layering and Effective Decoupling

Automotive floor carpet serves the purpose of insulating airborne noises like road-tire noise, transmission noise, fuel pump noise etc. Most commonly used automotive floor carpet structure is- molded sound barrier (PE, vinyl etc.) decoupled from the floor pan with an absorber such as felt. With increasing customer expectations and fuel efficiency requirements, the NVH requirements are increasing as well. The only possible way of increasing acoustic performance (Specifically, Sound Transmission Loss, STL) in the mentioned carpet structure is to increase the barrier material. This solution, however, comes at a great weight penalty. Theoretically, increasing the number of decoupled barrier layers greatly enhances the STL performance of an acoustic packaging for same weight. In practice, however, this solution presents problems like- ineffectiveness at lower frequencies, sudden dip in performance at modal frequencies.

In order to meet the challenges of future CAFE regulations & pollutant emission, vehicle fuel efficiency must be improved upon without compromising vehicle performance. Optimization of engine breathing & its impact on vehicle level fuel economy, performance needs balance between conflicting requirements of vehicle Fuel Economy, performance & drivability. In this study a Port Fuel Injection, naturally aspirated small passenger car gasoline engine was selected which was being used in a typical small passenger car. Simulation approach was used to investigate vehicle fuel economy and performance, where-in 1D CFD Engine model was used to investigate and optimize Valve train events (Intake and exhaust valve open and close timings) for best fuel economy. Engine Simulation software is physics based and uses a phenomenological approach 0-D turbulent combustion model to calculate engine performance parameters. Engine simulation model was calibrated within 95% accuracy of test data.

In the recent years world-wide automotive manufacturers are continuously working in the research of the suiTable technical solutions to meet upcoming stringent carbon dioxide (CO2) emission targets, defined by regulatory authorities across the world. Many technologies have been already developed, or are currently under study, to meet the legislated targets. To meet this objective, the generation of tumble at intake stroke and the conservation of turbulence intensity at the end of compression stroke inside the combustion chamber have a significant role in the contribution towards accelerating the burning rate, increasing the thermal efficiency and reducing the cyclic variability [1]. Tumble generation is mainly attained by intake port design, and conservation is achieved during the end of compression stroke 690 ~ 720 crank angles (CA) which is strictly affected by the piston bowl geometry and pentroof combustion chamber shape.

Variation in Automotive Shock Absorber Damping Characteristics & Their Effects on Ride Comfort Attribute and Vehicle Yaw Response

In a Passive suspension, a shock absorber generates damping force by pressurizing the oil flow between chambers. Typically, vehicle responds with suspension deflection, which significantly depends on damping forces and suspension velocity. Tuning dampers for various roads and steering input is an iterative balancing process. In any setting, damping force w.r.t velocity is tuned for optimum ride and handling performance. Practically, to achieve a balance between the two is a tedious task as the choices & arrangements of inner parts like piston, port, valve etc., which defines the forces set up [soft / hard] are almost infinite. The objective of this paper is to measure, objectify and evaluate the performance of two such optimum setting in various ride and handling events. Virtual Validation of Gearbox Breather by CFD Simulation and Correlation with Testing

Gearbox power transfer efficiency is a major factor in overall powertrain efficiency of a passenger vehicle. With rapidly changing emission and fuel efficiency regulations, there is a push to increase the gearbox efficiency to improve the overall fuel economy of the vehicle. In case of an existing gearbox, efficiency can be improved by using the low viscosity lubrication oil. Despite a benefit in increasing the gearbox efficiency, lowering down the viscosity of lubrication oil gives rise to few challenges with respect to its performance. One of these challenges is breather performance which defines that transmission oil should not come out of breather pipe in some pre-defined conditions during gearbox operation. As this validation is being carried out on proto parts when the complete system is ready, failure to satisfy the defined criteria for breather performance can lead to multiple trials.

Improving Rough Road NVH by Hydraulic Mount Design Optimization

Vehicle cabin comfort emphasizes a specific image of a brand and its product quality. Low frequency powertrain induced noise and vibration levels are a major contributor affecting comfort inside passenger cabin. Thus, using hydraulic mount is a natural choice. Introduction of lighter body panels coupled with cost effective hydraulic mounts has resulted in some additional noises on rough road surfaces which are challenging to identify during design phase. This paper presents a novel approach to identify two such noises i.e. Cavitation noise and Mount membrane hitting noise based on component level testing which are validated at vehicle experimentally. These noises are encountered at 20~30kmph on undulated road surfaces. Sound quality aspect of such noises is also studied to evaluate the solution effectiveness.

In recent years, worldwide automotive manufacturers have been continuously working in the research of suitable technical solutions to meet upcoming stringent Real Driving Emission (RDE) and Corporate Average Fuel Economy (CAFÉ) targets, as set by international regulatory authorities. Many technologies have been already developed, or are currently under study by automotive manufacturer for gasoline engines, to meet legislated targets. In-line with the above objective, there are many technologies available in the market to expand lambda 1 (λ=1) region by reducing fuel enrichment at high load-high revolutions per minute (RPM) by reducing exhaust gas temperature (for catalyst protection) for RDE regulation [1]. Integrated Exhaust Manifold (IEM) is the key technology for the Internal Combustion (IC) for the subjected matter as catalyst durability protection is done by reducing exhaust gas temperatures instead of injecting excess fuel for cooling catalyst.

Rapidly changing emission and fuel efficiency regulations are pushing the design optimization boundaries further in the Indian car market which is already a very cost conscious. Fuel economy can be improved by reducing moving parts friction and weight optimization. Driveline or Transmission power losses are major factor in overall efficiency of rotating parts in a vehicle. Transmission efficiency can be improved by using low viscosity oil, reducing oil quantity and reducing churning losses in car transmission. Changes like low viscosity and reduced oil volume give rise to challenges like compromised lubrication and durability of rotating parts. This further leads to extended design cycles for launching new cars with better transmission efficiency and fuel economy into the market. Design cycle time can be reduced by using CFD simulation for oil flow validation in the early design stage.

A vehicle's cowl cover is one such exterior component. The primary functions of this part are to provide air intake opening for the HVAC system and cover the components like wiper motor. The aesthetic function is to cover the gaps between windshield, hood, and fender as seamlessly as possible. A specific role of cowl cover, which calls for a designer's attention, is its load-bearing capability.

On the majority of motorcycles, the body structure is a framed construction. In the process of structural design for the motorcycle frame, a numerical optimization assisted by computer is vital as effective measure to determine the best design specifications all the time. Conventionally, however, in nearly all of the examples in which sensitivity analysis and optimum design methods were applied to frame structure, the design variables were limited to the cross-sectional dimensions of the members. In the study presented here, a minimum mass design of the motorcycle frame was aimed in which the cross-sectional dimensions of members and even the positions of members could be employed as design variables.

This translates into more trials in less time during the development life cycle. Recently, to overcome above challenge, there has been focus on simulating the vehicles trials in engine bench environment. ‘Road to Lab to Math’ (RLM) is a methodology to reduce the effort of On-road testing and replace it with laboratory testing and mathematical models. Also, on-road testing of prototype vehicles is expensive as it requires physical parts.

Dynamic Strength Co-Simulation for Valve Train Mechanism Design Virtual Validation

As the automotive market is very dynamic and vehicle manufactures try to reduce the vehicle development cycle time, more focus is being given to CAE simulation technologies to reduce the design cycle time and number of physical tests. CAE engineers are continuously working on improving the accuracy of CAE simulation, such as using flexible body dynamic simulation in place of linear static analysis. Strength calculation under dynamic condition is more accurate as compared to static condition as it gives more clear understanding of stress variation with motion, contacts and mass inertia. Failure has been observed in new development of valve train pivot screw under test conditions. As per linear static analysis, design was judged OK. Normal linear static analysis is a two stage process. In first stage loads are calculated by hand or peak loads are taken from multibody dynamics (MBD) rigid body analysis.

Effects of Fuel Spray Characteristics on Smoke Emissions in a Small-Displacement Spark-Ignition Direct-Injection

Significant advancements have been made in recent years in the development of combustion system for spark-ignition direct-injection engine (SIDI) engine, which have resulted in fuel economy saving, low exhaust emission and a significant power advantage under homogeneous fuel operation, compared to equivalent PFI (Port Fuel Injection) engines. Key challenge for small-displacement SIDI engine, which has short path lengths between the injector and piston and is therefore prone to increase wall wetting, is minimizing or eliminating the amount of wall wetting to reduce smoke emission. A side-injection system also requires sufficient spray penetration to fully transport fuel to the centrally mounted spark plug at the desired injection timing event.

The automobile industry presently focuses on improving fuel economy and reducing the weight of vehicles. One part of these efforts is to develop high-performance engines for improved combustion efficiency and lower emissions. Against this background, many high-performance motorcycle engines use forged pistons made of extruded or continuously cast aluminum alloy for high reliability and material properties. The cost of forged pistons is higher than that of gravity die cast pistons. To replace these expensive forged pistons, a low-cost, high-performance piston with increased endurance and thermal resistance has been developed using a newly developed aluminum alloy and a high-quality die casting technology using an oxygen supply system and additional pressure.

Study of Knock Control in Small Gasoline Engines by Multi-Dimensional Simulation

To suppress knock in small gasoline engines, the coolant flow of a single-cylinder engine was improved by using two methods: a multi-dimensional knock prediction method combining a Flamelet model with a simple chemical kinetics model, and a method for predicting combustion chamber wall temperature based on a thermal fluid calculation that coupled the engine coolant and the engine structure (engine head, cylinder block, and head gasket). Through these calculations as well as the measurement of wall temperatures and the analysis of combustion by experiments, the effects of wall temperature distribution and consequent unburnt gas temperature distribution on knock onset timing and location were examined. Furthermore, a study was made to develop a method for cooling the head side, which was more effective to suppress knock: the head gasket shape was modified to change the coolant flow and thereby improve the distribution of wall temperatures on the head side.

Experimental Study of Smoke Emission on Small-Displacement Spark-Ignition Direct-Injection Engine

The present turbo-charged direct injection 660cm3 engine achieves low engine-out emissions and low fuel consumption with high engine output because of synergies of direct injection combined with turbo-charging. The fuel mixture in the combustion chamber is slightly stratified and is slightly richer than stoichiometric in the vicinity of the spark plug at the time of ignition, thereby yielding stable combustion. This reduces the unburned HC at cold start operation and makes is possible to retard spark timing at cold start operation, which activates the catalyst quicker and reduces exhaust emissions. Also, the stable combustion allows introduction of higher EGR(Exhaust Gas Recirculation) rates, which reduces NOx emission and improves fuel economy resulting from low pumping loss. Due to charge cooling, the compression ratio can be increased, which has inherent fuel economy advantage as well.

Flame Propagation Variation due to Insufficient HC Concentration

The purpose of this study was to examine the cause of fluctuations in combustion. It is important to understand the changes that occur in flame kernel development and in flame propagation during cyclic variation. In this study, a comparison was made between time-series variations in OH emission with THC concentration, and the intensity of the combustion reaction and the direction of flame propagation are also discussed. Early flame development and cyclic variation at an early stage of combustion were demonstrated by simultaneously measuring a two-dimensional image of flame emission and the time-series variation of local flame emission. The instantaneous intensity at Cassegrain measurement point agreed with the intensity of time-series variation in local flame propagation at CCD recorded timing. Variations in THC concentration in the cylinder were compared with time-series variations in local flame emission.

To improve the accuracy of engine vibration analysis, the bolt model which fastens an engine head and an engine block had been developed. In the conventional method of engine vibration analysis, the bolt was modeled with a rigid bar. However, it is seen that the power plant rigidity becomes higher in proportion to the rigid bar bolt length. So, to precisely predict the vibration property of engine parts, the elastic deformation of the bolt was considered in this paper. It is known that the parameters, which are Young's modulus, the length of bolts, the distance between bolts, the area of contact plane, the tightening torque and so on, have a great influence on the performance of the engine vibration model. This paper describes a study of FE bolt model to correlate eigenvalue and mode shapes with the test result. The effects of following parameters were investigated: 1) Bolt model with elastic material 2) Rigidity of bolted-connection in tightening plane.

Development and Optimization of a Small-Displacement Spark-Ignition Direct-Injection Engine - Stratified Operation

Superior fuel economy was achieved for a small-displacement spark-ignition direct-injection (SIDI) engine by optimizing the stratified combustion operation. The optimization was performed using computational analyses and subsequently testing the most promising configurations experimentally. The fuel economy savings are achieved by the use of a multihole injector with novel spray shape, which allows ultra-lean stratification for a wide range of part-load operating conditions without compromising smoke and hydrocarbon emissions. In this regard, a key challenge for wall-controlled SIDI engines is the minimization of wall wetting to prevent smoke, which may require advanced injection timings, while at the same time minimizing hydrocarbon emissions, which may require retarding injection and thereby preventing over-mixing of the fuel vapor.

Full-load operation of a small-displacement spark-ignition direct-injection (SIDI) engine was thoroughly investigated by means of computational analysis and engine measurements. The performance is affected by many different factors, which can be grouped as those pertaining to volumetric efficiency, to mixing and stratification, and to system issues, respectively. Volumetric efficiency is affected by flow losses, tuning and charge cooling. Charge cooling due to spray vaporization is often touted as the most significant benefit of direct-injection on full-load performance. However, if wall wetting occurs, this benefit may be completely negated or even reversed. The fuel-air mixing is strongly affected by the injection timing and characteristics at lower engine speeds, while at higher engine speeds the intake flow dominates the transport of fuel particles and resultant vapor distribution. A higher injector flow rate enhances mixing especially at higher engine speeds.
