Analysis of Residual Stress Profiles in the Cylinder Web Region of an As-Cast V6 Al Engine Block with Cast-In Fe Liners Using Neutron Diffraction

Continuous efforts to develop a lightweight alloy suitable for the most demanding applications in automotive industry resulted in a number of advanced aluminum (Al) and magnesium alloys and manufacturing routes. One example of this is the application of 319 Al alloy for production of 3.6L V6 gasoline engine blocks. Aluminum is sand cast around Fe-liner cylinder inserts, prior to undergoing the T7 heat treatment process. One of the critical factors determining the quality of the final product is the type, level, and profile of residual stresses along the Fe liners (or extent of liner distortion) that are always present in a cast component. In this study, neutron diffraction was used to characterize residual stresses along the Al and the Fe liners in the web region of the cast engine block. The strains were measured both in Al and Fe in hoop, radial, and axial orientations. The stresses were subsequently determined using generalized Hooke's law.

Ultrasonic Spot Welding of AZ31B to Galvanized Mild Steel

Ultrasonic spot welds were made between sheets of 0.8-mm-thick hot-dip-galvanized mild steel and 1.6-mm-thick AZ31B-H24. Lap-shear strengths of 3.0-4.2 kN were achieved with weld times of 0.3-1.2 s. Failure to achieve strong bonding of joints where the Zn coating was removed from the steel surface indicate that Zn is essential to the bonding mechanism. Microstructure characterization and microchemical analysis indicated temperatures at the AZ31-steel interfaces reached at least 344°C in less than 0.3 s. The elevated temperature conditions promoted annealing of the AZ31-H24 metal and chemical reactions between it and the Zn coating.

Reduction of Steady-State CFD HVAC Simulations into a Fully Transient Lumped Parameter Network

Since transient vehicle HVAC computational fluids (CFD) simulations take too long to solve in a production environment, the goal of this project is to automatically create a lumped-parameter flow network from a steady-state CFD that solves nearly instantaneously. The data mining algorithm k-means is implemented to automatically discover flow features and form the network (a reduced order model). The lumped-parameter network is implemented in the commercial thermal solver MuSES to then run as a fully transient simulation. Using this network a “localized heat transfer coefficient” is shown to be an improvement over existing techniques. Also, it was found that the use of the clustering created a new flow visualization technique. Finally, fixing clusters near equipment newly demonstrates a capability to track localized temperatures near specific objects (such as equipment in vehicles).

Probing Spark Discharge Behavior in High-speed Cross-flows through Modeling and Experimentation

This paper presents a combined numerical and experimental investigation of the characteristics of spark discharge in a spark-ignition engine. The main objective of this work is to gain insights into the spark discharge process and early flame kernel development. Experiments were conducted in an inert medium within an optically accessible constant-volume combustion vessel. The cross-flow motion in the vessel was generated using a previously developed shrouded fan. Numerical modeling was based on an existing discharge model in the literature developed by Kim and Anderson. However, this model is applicable to a limited range of gas pressures and flow fields. Therefore, the original model was evaluated and improved to predict the behavior of spark discharge at pressurized conditions up to 45 bar and high-speed cross-flows up to 32 m/s. To accomplish this goal, a parametric study on the spark channel resistance was conducted.

Analytic Solution for the Flow Distribution and Pressure Drop of Ceramic Partially-Plugged Wall Flow Diesel Particulate Filters

A 1-dimensional analytic solution has been developed to evaluate the pressure drop and filtration performance of ceramic wall-flow partial diesel particulate filters (PFs). An axially resolved mathematical model for the static pressure and velocity profiles prevailing inside wall-flow filters, with such unique plugging configurations, is being proposed for the first time. So far, the PF models that have been developed are either iterative/numerical in nature [1], or based on commercial CFD packages [7]. In comparison, an analytic solution approach is a transparent and computationally inexpensive tool that is capable of accurately predicting trends as well as, offering explanations to fundamental performance behavior. The simple mathematical expressions that have been obtained facilitate rational decision-making when designing partial filters, and could also reduce the complexity of OBD logic necessary to control onboard filter performance.

An Efficient Level-Set Flame Propagation Model for Hybrid Unstructured Grids Using the G-Equation

Computational fluid dynamics of gas-fueled large-bore spark ignition engines with pre-chamber ignition can speed up the design process of these engines provided that 1) the reliability of the results is not affected by poor meshing and 2) the time cost of the meshing process does not negatively compensate for the advantages of running a computer simulation. In this work a flame propagation model that runs with arbitrary hybrid meshes was developed and coupled with the KIVA4-MHI CFD solver, in order to address these aims. The solver follows the G-Equation level-set method for turbulent flame propagation by Tan and Reitz, and employs improved numerics to handle meshes featuring different cell types such as hexahedra, tetrahedra, square pyramids and triangular prisms. Detailed reaction kinetics from the SpeedCHEM solver are used to compute the non-equilibrium composition evolution downstream and upstream of the flame surface, where chemical equilibrium is instead assumed.

Effect of Transition Metal Ion Properties on the Catalytic Functions and Sulfation Behavior of Zeolite-Based SCR Catalysts

Copper- and Iron- based metal-zeolite SCR catalysts are widely used in US and European diesel aftertreatment systems to achieve drastic reduction in NOx emission. These catalysts are highly selective to N2 under wide range of operating conditions. Nevertheless, the type of transition metal has a significant impact on the key performance and durability parameters such as NOx conversion, selectivity towards N2O, hydrothermal stability, and sensitivity to fuel sulfur content. In this study, we explained the differences in the performance characteristics of these catalysts based on their relative acidic-basic nature of transition metal present in these catalysts using practically relevant gas species present in diesel exhaust such as NO2, SOx, and NH3. These experiments show that Fe-zeolite has relatively acidic nature as compared to Cu-zeolite that causes NH3 inhibition and hence explains low NOx conversion on Fe-zeolite at low temperature under standard SCR conditions.

Flux Residue and Migration in Charge Air-Cooled Engines

Traditionally, most charge air coolers (CACs) have been constructed using the Nocolok aluminum brazing process. The Nocolok process uses flux, some of which remains after the manufacturing process, and migrates through the intake tract to the engine during normal use. This migration and deposition on engine components can cause a variety of issues with engine operation. Currently the only alternative to Nocolok brazed CACs for engines sensitive to flux migration is vacuum brazing, which comes at a significant price increase. In the effort to reduce cost and increase efficiency, there is interest in whether a Nocolok brazed CAC with a reduced amount of flux residue can be successfully applied to flux-sensitive engines.

Alleviating the Magnetic Effects on Magnetometers Using Vehicle Kinematics for Yaw Estimation for Autonomous Ground Vehicles

Autonomous vehicle operation is dependent upon accurate position estimation and thus a major concern of implementing the autonomous navigation is obtaining robust and accurate data from sensors. This is especially true, in case of Inertial Measurement Unit (IMU) sensor data. The IMU consists of a 3-axis gyro, 3-axis accelerometer, and 3-axis magnetometer. The IMU provides vehicle orientation in 3D space in terms of yaw, roll and pitch. Out of which, yaw is a major parameter to control the ground vehicle’s lateral position during navigation. The accelerometer is responsible for attitude (roll-pitch) estimates and magnetometer is responsible for yaw estimates. However, the magnetometer is prone to environmental magnetic disturbances which induce errors in the measurement.

Friction Stir Spot Welding for Structural Aluminum Sheets

The Friction Stir Spot Welding (FSSW) process is a derivative of the friction stir welding (FSW) process, without lateral movement of the tool during the welding process. It has been applied in the production of aluminum joining for various Mazda and Toyota vehicles. Most of the applications and published studies were concentrated in aluminum sheet in the range of 1.0 to 1.5 mm, suitable for non-structural automotive closure applications. The objective of this study is to study the feasibility of FSSW process for automotive structural aluminum joining, up to 3 mm in thickness, for potentially replacement of self-piercing rivets (SPR) process. Joining thicker aluminum with FSSW tooling with a typical smooth concave shoulder and threaded probing pin, requires long process time, which would not be appropriate in mass-production automotive body construction. In this paper, an innovative FSSW tool with grooved shoulder was developed.

Diesel EGR Cooler Fouling

The buildup of deposits in EGR coolers causes significant degradation in heat transfer performance, often on the order of 20-30%. Deposits also increase pressure drop across coolers and thus may degrade engine efficiency under some operating conditions. It is unlikely that EGR cooler deposits can be prevented from forming when soot and HC are present. The presence of cooled surfaces will cause thermophoretic soot deposition and condensation of HC and acids. While this can be affected by engine calibration, it probably cannot be eliminated as long as cooled EGR is required for emission control. It is generally felt that “dry fluffy” soot is less likely to cause major fouling than “heavy wet” soot. An oxidation catalyst in the EGR line can remove HC and has been shown to reduce fouling in some applications. The combination of an oxidation catalyst and a wall-flow filter largely eliminates fouling. Various EGR cooler designs affect details of deposit formation.

Development of Integrated Modular Motor Drive for Traction Applications

This paper introduces a promising approach for developing an integrated traction motor drive based on the Integrated Modular Motor Drive (IMMD) concept. The IMMD concept strives to meet aggressive power density and performance targets by modularizing both the machine and power electronics and then integrating them into a single combined machine-plus-drive structure. Physical integration of the power electronics inside the machine makes it highly desirable to increase the power electronics operating temperature including higher power semiconductor junction temperatures and improved device packaging. Recent progress towards implementing the IMMD concept in an integrated traction motor drive is summarized in this paper. Several candidate permanent magnet (PM) machine configurations with different numbers of phases between 3 and 6 are analyzed to compare their performance characteristics and key application features.

Fatigue Behavior of Dissimilar Ultrasonic Spot Welds in Lap-Shear Specimens of Magnesium and Steel Sheets

Fatigue behavior of dissimilar ultrasonic spot welds in lap-shear specimens of magnesium AZ31B-H24 and hot-dipped-galvanized mild steel sheets is investigated based on experimental observations, closed-form stress intensity factor solutions, and a fatigue life estimation model. Fatigue tests were conducted under different load ranges with two load ratios of 0.1 and 0.2. Optical micrographs of the welds after the tests were examined to understand the failure modes of the welds. The micrographs show that the welds mainly fail from kinked fatigue cracks growing through the magnesium sheets. The optical micrographs also indicate that failure mode changes from the partial nugget pullout mode under low-cycle loading conditions to the transverse crack growth mode under high-cycle loading conditions. The closed-form stress intensity factor solutions at the critical locations of the welds are used to explain the locations of fatigue crack initiation and growth.

Corrosion Behavior of Mixed-Metal Joint of Magnesium to Mild Steel by Ultrasonic Spot Welding with and without Adhesives

Development of reliable magnesium (Mg) to steel joining methods is one of the critical issues in broader applications of Mg in automotive body construction. Ultrasonic spot welding (USW) has been demonstrated successfully to join Mg to steel and to achieve strong joints. In this study, corrosion test of ultrasonic spot welds between 1.6 mm thick Mg AZ31B-H24 and 0.8 mm thick galvanized mild steel, without and with adhesive, was conducted. Adhesive used was a one-component, heat-cured epoxy material, and was applied between overlapped sheets before USW. Corrosion test was conducted with an automotive cyclic corrosion test, which includes cyclic exposures of dipping in the 0.5% sodium chloride (NaCl) bath, a constant humidity environment, and a drying period. Lap shear strength of the joints decreased with the cycles of corrosion exposure. Good joint strengths were retained at the end of 30-cycle test.

Residual Stress Analysis for Additive Manufactured Large Automobile Parts by Using Neutron and Simulation

Metal additive manufacturing has high potential to produce automobile parts, due to its shape flexibility and unique material properties. On the other hand, residual stress which is generated by rapid solidification causes deformation, cracks and failure under building process. To avoid these problems, understanding of internal residual stress distribution is necessary. However, from the view point of measureable area, conventional residual stress measurement methods such as strain gages and X-ray diffractometers, is limited to only the surface layer of the parts. Therefore, neutron which has a high penetration capability was chosen as a probe to measure internal residual stress in this research. By using time of flight neutron diffraction facility VULCAN at Oak Ridge National Laboratory, residual stress for mono-cylinder head, which were made of aluminum alloy, was measured non-distractively. From the result of precise measurement, interior stress distribution was visualized.

Performance of a Printed Bimetallic (Stainless Steel and Bronze) Engine Head Operating under Stoichiometric and Lean Spark Ignited (SI) Combustion of Natural Gas

Additive manufacturing was used to fabricate a head for an automotive-scale single-cylinder engine operating on natural gas. The head was consisted of a bimetallic composition of stainless steel and bronze. The engine performance using the bimetallic head was compared against the stock cast iron head. The heads were tested at two speeds (1200 and 1800 rpm), two brake mean effective pressures (6 and 10 bar), and two equivalence ratios (0.7 and 1.0). The bimetallic head showed good durability over the test and produced equivalent efficiencies, exhaust temperatures, and heat rejection to the coolant to the stock head. Higher combustion temperatures and advanced combustion phasing resulted from use with the bimetallic head. The implication is that with optimization of the valve timing, an efficiency benefit may be realized with the bimetallic head.

High-Resolution X-Ray and Neutron Computed Tomography of an Engine Combustion Network Spray G Gasoline Injector

Given the importance of the fuel-injection process on the combustion and emissions performance of gasoline direct injected engines, there has been significant recent interest in understanding the fluid dynamics within the injector, particularly around the needle and through the nozzles. The pressure losses and transients that occur in the flow passages above the needle are also of interest. Simulations of these injectors typically use the nominal design geometry, which does not always match the production geometry. Computed tomography (CT) using x-ray and neutron sources can be used to obtain the real geometry from production injectors, but there are trade-offs in using these techniques. X-ray CT provides high resolution, but cannot penetrate through the thicker parts of the injector. Neutron CT has excellent penetrating power but lower resolution.

Compatibility Assessment of Plastic Infrastructure Materials to Test Fuels Representing Gasoline Blends Containing Ethanol and Isobutanol

The compatibility of plastic materials used in gasoline storage and dispensing applications was determined for test fuels representing neat gasoline (Fuel C), and blends containing 25% ethanol (CE25a), 16% isobutanol (CiBu16a), and 24% isobutanol (CiBu24a). A solubility analysis was also performed and compared to the volume swell results obtained from the test fuel exposures. The plastic specimens were exposed to each test fuel for16 weeks at 60°C. After measuring the wetted volume and hardness, the specimens were dried for 65 hours at 60°C and then remeasured for volume and hardness. Dynamic mechanical analysis (DMA), which measures the storage modulus as a function of temperature, was also performed on the dried specimens to determine the temperature associated with the onset of the glass-to-rubber transition (Tg). For many of the plastic materials, the solubility analysis was able to predict the relative volume swell for each test fuel.

Compatibility Assessment of Elastomer Materials to Test Fuels Representing Gasoline Blends Containing Ethanol and Isobutanol

The compatibility of elastomeric materials used in fuel storage and dispensing applications was determined for test fuels representing neat gasoline and gasoline blends containing 10 and 17 vol.% ethanol, and 16 and 24 vol.% isobutanol. The actual test fuel chemistries were based on the aggressive formulations described in SAE J1681 for oxygenated gasoline. Elastomer specimens of fluorocarbon, fluorosilicone, acrylonitrile rubber (NBR), polyurethane, neoprene, styrene butadiene rubber (SBR) and silicone were exposed to the test fuels for 4 weeks at 60°C. After measuring the wetted volume and hardness, the specimens were dried for 20 hours at 60°C and then remeasured for volume and hardness. Dynamic mechanical analysis (DMA) was also performed to determine the glass transition temperature (Tg). Comparison to the original values showed that all elastomer materials experienced volume expansion and softening when wetted by the test fuels.

Impact of Accelerated Hydrothermal Aging on Structure and Performance of Cu-SSZ-13 SCR Catalysts

In this contribution, nuanced changes of a commercial Cu-SSZ-13 catalyst with hydrothermal aging, which have not been previously reported, as well as their corresponding impact on SCR functions, are described. In particular, a sample of Cu-SSZ-13 was progressively aged between 550 to 900°C and the changes of performance in NH3 storage, oxidation functionality and NOx conversion of the catalyst were measured after hydrothermal exposure at each temperature. The catalysts thus aged were further characterized by NH3-TPD, XRD and DRIFTS techniques for structural changes. Based on the corresponding performance and structural characteristics, three different regimes of hydrothermal aging were identified, and tentatively as assigned to “mild”, “severe” and “extreme” aging. Progressive hydrothermal aging up to 750°C decreased NOx conversion to a small degree, as well as NH3 storage and oxidation functions.
