Measurement of Diesel Spray Formation and Combustion upon Different Nozzle Geometry using Hybrid Imaging Technique

High pressure diesel sprays were visualized under vaporizing and combusting conditions in a constant-volume combustion vessel. Near-simultaneous visualization of vapor and liquid phase fuel distribution were acquired using a hybrid shadowgraph/Mie-scattering imaging setup. This imaging technique used two pulsed LED's operating in an alternative manner to provide proper light sources for both shadowgraph and Mie scattering. In addition, combustion cases under the same ambient conditions were visualized through high-speed combustion luminosity measurement. Two single-hole diesel injectors with same nozzle diameters (100μm) but different k-factors (k0 and k1.5) were tested in this study. Detailed analysis based on spray penetration rate curves, rate of injection measurements, combustion indicators and 1D model comparison have been performed.

Analysis of Nozzle Coking Impact on Emissions and Performance of a Euro5 Automotive Diesel Engine

The present paper reassumes the results of an experimental study focused on the effects of the nozzle injector's coking varying the flow number (FN); the performance and emissions of an automotive Euro5 diesel engine have been analyzed using diesel fuel. As the improvement of the diesel engine performance requires a continuous development of the injection system and in particular of the nozzle design, in the last years the general trend among OEMs is lowering nozzle flow number and, as a consequence, nozzle holes size. The study carried out moves from the consideration that a reduction of the nozzle holes diameter could increase the impact of their coking process. For this purpose, an experimental campaign has been realized, testing the engine in steady state in three partial load operating points, representative of the European homologation driving cycle, and in full load conditions.

Functional Requirements to Exceed the 100 kW/l Milestone for High Power Density Automotive Diesel Engines

The paper describes the challenges and results achieved in developing a new high-speed Diesel combustion system capable of exceeding the imaginative threshold of 100 kW/l. High-performance, state-of-art prototype components from automotive diesel technology were provided in order to set-up a single-cylinder research engine demonstrator. Key design parameters were identified in terms boost, engine speed, fuel injection pressure and injector nozzle flow rates. In this regard, an advanced piezo injection system capable of 3000 bar of maximum injection pressure was selected, coupled to a robust base engine featuring ω-shaped combustion bowl and low swirl intake ports. The matching among the above-described elements has been thoroughly examined and experimentally parameterized.

Measurement of Diesel Spray Impingement and Fuel Film Characteristics Using Refractive Index Matching Method

The fuel film thickness resulting from diesel fuel spray impingement was measured in a chamber at conditions representative of early injection timings used for low temperature diesel combustion. The adhered fuel volume and the radial distribution of the film thickness are presented. Fuel was injected normal to the impingement surface at ambient temperatures of 353 K, 426 K and 500 K, with densities of 10 kg/m3 and 25 kg/m3. Two injectors, with nozzle diameters of 100 μm and 120 μm, were investigated. The results show that the fuel film volume was strongly affected by the ambient temperature, but was minimally affected by the ambient density. The peak fuel film thickness and the film radius were found to increase with decreased temperature. The fuel film was found to be circular in shape, with an inner region of nearly constant thickness. The major difference observed with temperature was a decrease in the radial extent of the film.

The favorable physical properties of hydrogen (H2) make it an excellent alternative fuel for internal combustion (IC) engines and hence it is widely regarded as the energy carrier of the future. Hydrogen direct injection provides multiple degrees of freedom for engine optimization and influencing the in-cylinder combustion processes. This paper compares the results in the mixture formation and combustion behavior of a hydrogen direct-injected single-cylinder research engine using two different injector locations as well as various injector nozzle designs. For this study the research engine was equipped with a specially designed cylinder head that allows accommodating a hydrogen injector in a side location between the intake valves as well as in the center location adjacent to the spark plug.

Optimization of an Asynchronous Fuel Injection System in Diesel Engines by Means of a Micro-Genetic Algorithm and an Adaptive Gradient Method

Optimal fuel injection strategies are obtained with a micro-genetic algorithm and an adaptive gradient method for a nonroad, medium-speed DI diesel engine equipped with a multi-orifice, asynchronous fuel injection system. The gradient optimization utilizes a fast-converging backtracking algorithm and an adaptive cost function which is based on the penalty method, where the penalty coefficient is increased after every line search. The micro-genetic algorithm uses parameter combinations of the best two individuals in each generation until a local convergence is achieved, and then generates a random population to continue the global search. The optimizations have been performed for a two pulse fuel injection strategy where the optimization parameters are the injection timings and the nozzle orifice diameters.

Investigation of MicroFlow Machining Effects on Diesel Injector Spray Characteristics

An investigation of the effect of microflow machining on the spray characteristics of diesel injectors was undertaken. A collection of four VCO injector tips were tested prior to and after an abrasive flow process using a high viscosity media. The injector nozzles were tested on a spray fixture. Rate of injection measurements and high-speed digital images were used for the quantification of the air entrainment rate. Comparisons of the spray characteristics and A/F ratios were made for conditions of before and after the abrasive flow process. Results showed a significant decrease in the injection-to-injection variability and improvement of the spray symmetry. A link between the quantity of air entrained and potential differences in spray plume internal chemical composition and temperature is proposed via equilibrium calculations.

Development of Micro-Diesel Injector Nozzles via MEMS Technology and Effects on Spray Characteristics

Micro-machined planar orifice nozzles have been developed and used with commercially produced diesel injection systems. Such a system may have the capability to improve the spray characteristics in DI diesel engines. The availability of a MEMS (Micro-Electro-Mechanical-Systems) processing sequence supported the construction of micro-planar orifice nozzles, and micro-systems technology was also employed in our macro-instrumentation. To demonstrate this process, fourteen MEMS nozzles were fabricated with deep X-ray lithography and electroplating technology. The circular orifice diameters were varied from 40 to 260 microns and the number of orifices varied from one to 169. Three plates with non-circular orifices were also fabricated to examine the effect of orifice shape on spray characteristics. These nozzles were then attached to commercial injectors and the associated injection systems were used for the spray experiments.

Simulation of Non-Evaporating Diesel Sprays and Verification with Experimental Data

Non-evaporating diesel sprays have been simulated utilizing the ETAB and the WAVE atomization and breakup models and have been compared with experimental data. The experimental penetrations and widths were determined from back-lit spray images and the droplet sizes have been measured by means of a Malvern particle sizer. The model evaluation criteria include the spray penetration, the spray width and the local droplet size. The comparisons have been performed for variations of the injection pressure, the gas density and the fuel viscosity. The fuel nozzle exit velocities used in the simulations have been computed with a special code that considers the effect of in-nozzle cavitation. The simulations showed good overall agreement with experimental data. However, the capabilities of the models to predict the droplet size for different fuels could be improved.

Analysis of a Prototype High-Pressure “Hollow Cone Spray” Diesel Injector Performance in Optical and Metal Research Engines

Technologies for direct injection of fuel in compression ignition engines are in continuous development. One of the most investigated components of this system is the injector; in particular, main attention is given to the nozzle characteristics as hole diameter, number, internal shape, and opening angle. The reduction of nozzle hole diameter seems the simplest way to increase the average fuel velocity and to promote the atomization process. On the other hand, the number of holes must increase to keep the desired mass flow rate. On this basis, a new logic has been applied for the development of the next generation of injectors. The tendency to increase the nozzle number and to reduce the diameter has led to the replacement of the nozzle with a circular plate that moves vertically. The plate motion allows to obtain an annulus area for the delivery of the fuel on 360 degrees; while the plate lift permits to vary the atomization level of the spray.

The present paper describes an experimental investigation over the impact of diesel injector nozzle flow number on spray formation and combustion evolution for a modern EURO5 light-duty diesel engine. The analysis has been carried out by coupling the investigations in non evaporative spray bomb to tests in optical single cylinder engine in firing conditions. The research activity, which is the result of a collaborative project between Istituto Motori Napoli - CNR and GM Powertrain Europe, is devoted to understanding the basic operating behaviour of low flow number nozzles which are showing promising improvements in diesel engine behaviour at partial load. In fact, because of the compelling need to push further emission, efficiency, combustion noise and power density capabilities of the last-generation diesel engines, the combination of high injection pressure fuel pumps and low flow number nozzles is general trend among major OEMs.

The present paper describes an experimental and numerical study on the effect of the nozzle flow number (FN) on the full load performance of a modern Euro5 diesel automotive engine, in terms of torque, efficiency and exhaust emissions. The improvement of the diesel engine performance requires a continuous development of the engine components, first of all the injection system and in particular the nozzle design. One of the most crucial factors affecting performance and emissions is the nozzle flow number and its influence becomes more and more important as high performance and low emissions are continuous requirements. Indeed, reducing the nozzle flow number, due to an increase of spray-air mixing, an improvement in PM-NOx trade-off is generally expectable. On the other hand, at full load, where peak firing pressure and exhaust valve temperature become the limiting factors, critical operating conditions can be easily reached reducing the nozzle hole diameter.

Investigation of Diesel Liquid Spray Penetration Fluctuations under Vaporizing Conditions

Diesel combustion and emissions formation is largely spray and mixing controlled and hence understanding spray parameters, specifically vaporization, is key to determine the impact of fuel injector operation and nozzle design on combustion and emissions. In this study, an eight-hole common rail piezoelectric injector was tested in an optically accessible constant volume combustion vessel at charge gas conditions typical of full load boosted engine operation. Liquid penetration of the eight sprays was determined via processing of images acquired from Mie back scattering under vaporizing conditions by injecting into a charge gas at elevated temperature with 0% oxygen. Conditions investigated included a charge temperature sweep of 800 to 1300 K and injection pressure sweep of 1034 to 2000 bar at a constant charge density of 34.8 kg/m₃.

The present paper describes the results of a research project aimed at studying the impact of nozzle flow number on a Euro5 automotive diesel engine, featuring Closed-Loop Combustion Control. In order to optimize the trade-offs between fuel economy, combustion noise, emissions and power density for the next generation diesel engines, general trend among OEMs is lowering nozzle flow number and, as a consequence, nozzle hole size. In this context, three nozzle configurations have been characterized on a 2.0L Euro5 Common Rail Diesel engine, coupling experimental activities performed on multi-cylinder and optical single cylinder engines to analysis on spray bomb and injector test rigs. More in detail, this paper deeply describes the investigation carried out on the multi-cylinder engine, specifically devoted to the combustion evolution and engine performance analysis, varying the injector flow number.

Impact of the Nozzle Coking on Spray Formation for Diesel Injectors

The performance and emission characteristics of the compression ignition engines are largely governed by the fuel atomization and air mixing, processes which in turn are strongly influenced by the flow dynamics inside the injector nozzle. This is controlled by dynamic (injection pressure, needle lift, etc.) and geometrical factors (orifice conicity, hydro grinding, etc.). Moreover, the modern diesel fuel injection systems are susceptible of deposits formation that can occur in different locations, e.g. in nozzle spray-holes and inside the injector body. The present paper describes the results of a research project aimed at studying the impact of injector coking on diesel spray formation for three injectors with different flow numbers. The characterization of the injection process has been carried out in terms of fuel injection rate as well as spatial and temporal fuel distribution in a quiescent chamber in non evaporative conditions.

Physical-Chemical Characteristics of Diesel-Biodiesel Blends with Additives and Their Effects on the Spray Behavior

A set of additives was selected to improve the durability of the physical-chemical and biological characteristics of mineral diesel and its blend with biodiesel. Two biodiesels were used: soybean (SME) and rapeseed (RME). Both physical-chemical properties and fuel dispersion of fuel blends and their mixtures with additives were measured that could have effects on the combustion process in diesel engines. The dispersion of the fuel is affected by the injection nozzle integrity, influencing the capacity of the fuel to vaporize, while the modification of the fuel molecular structure can cause changes in combustion reaction. A 7 hole Common Rail (CR) 2nd generation injector, 136 μm in diameter, was used at 80 MPa and 1.0 ms injection pressure and duration, respectively. The injection rate was determined using the Bosch's Method, while the fuel dispersion was measured by analyzing the images of spray evolving in an optical accessible quiescent vessel.

Near Nozzle Diesel Spray Modeling and X-Ray Measurements

In this paper the KH-RT and the CAB droplet breakup models are analyzed. The focus is on near nozzle spray simulation data that will be qualitatively compared with results obtained from x-ray experiments. Furthermore, the suitability of the x-ray method for spray studies is assessed and its importance for droplet breakup modeling is discussed. The simulations have been carried out with the Kiva3VRel2 CFD-code into which the KH-RT- and the CAB- droplet breakup models have been implemented. Since the x-ray method gives an integrated line-of-sight mass distribution of the spray, a suitable comparison of the experimental distributions and the simulated ones is made. Additionally, modeling aspects are discussed and the functioning of the models demonstrated by illustrating how the parcel Weber numbers and radii vary spatially. The transient nature of the phenomenon is highlighted and the influence of the breakup model parameters is discussed.

Tomography of a GDI Spray by PolyCO Based X-Ray Technique

In this paper the investigation with X-ray Tomography on the structure of a gasoline spray from a GDI injector for automotive applications based on polycapillary optics is reported. Table-top experiment using a microfocus Cu Kα X-ray source for radiography and tomography has been used in combination with a polycapillary halflens and a CCD detector. The GDI injector is inserted in a high-pressure rotating device actuated with angular steps Δθ = 1° at the injection pressure of 8.0 MPa. The sinogram reconstruction of the jets by slices permits a 360° spray access to the fuel downstream the nozzle tip. A spatial distribution of the fuel is reported along the direction of six jets giving a measure of the droplet concentration in a circle of 16 mm2 below the nozzle tip at atmospheric backpressure and ambient temperature.

Internal Flow in a Scale Model of a Diesel Fuel Injector Nozzle

An experimental investigation of turbulent flow patterns in a scale model of a high pressure diesel fuel injector nozzle has been conducted. Instantaneous velocity measurements were made in a 50X transparent model of one hole of the injector nozzle using an Aerometrics Phase Doppler Particle Analyzer (PDPA) in the velocity mode. Length to diameter ratio (L/D) values of 1.3, 2.4, 4.9, and 7.7 and inlet radius to diameter ratio (R/D) values of approximately 0 and 0.3 were investigated. Two steady flow average Reynolds numbers (10,500 and 13,300), analogous to fuel injection velocities and sac pressures of approximately 320 and 405 m/s and 67 and 107 MPa (10,000 and 16,000 psi), were investigated. The axial progression of mean and root mean square (rms) axial velocities was obtained for both sharp and rounded inlet conditions and varying L/D. The discharge coefficient was also calculated for each geometry.

An experimental investigation of the spectral characteristics of turbulent flow in a scale model of a high pressure diesel fuel injector nozzle hole has been conducted. Turbulence time frequency spectra were obtained for significant locations in each geometry, in order to determine how geometry affects the development of the turbulent spectra.
