Model-Based Brake Disc Temperature Prediction on High Speed Testing Mode and Circuit

A brake is a mechanical device that inhibits the motion by absorbing energy from a moving system. It is used for slowing or stopping a moving vehicle, wheel, axle, or to prevent its motion, most often accomplished by friction energy. Commonly, most brakes use friction between two surfaces pressed together to convert the kinetic energy of the moving object into heat, though other methods of energy conversion may be employed. If braking is repeated or sustained in high load or high-speed conditions, the motion will be unstable and can lead to a loss of stopping power because the disc capability for braking is not enough. These phenomena are generally defined as brake fading. Brake fade is caused by an overheating brake system. This paper describes the thermal modeling and process to predict the disk temperature under a condition which causes the fade characteristics.

Industrialization of Base Calibration Methods for ECU-functions Exemplary for Air Charge Determination

Today's calibration process for ECU functions is often based on a wide variety of proprietary tools and individual expert knowledge of calibration engineers. Automatic calibration with an industrialized tool chain provides high potential to reduce testbed time, calibration time and project costs. Based on an efficient measurement procedure in combination with an offline calibration methodology the capability is validated, e.g. for calibrating the ECU function “Air Charge Determination” for SI engines. In this article the implementation, in a series production project of a major OEM, is shown. The whole workflow - which can also be applied to other calibration tasks - will be described in detail. Presented here will be how General Motors Corporation (GM) is able to speed up the calibration of the ECU functions, whilst maintaining at least the same quality of calibration as before, by the use of this tool chain.

Adaptation of TruckSim Models to Simulate Experimental Heavy Truck Hard Braking Test Data Under Various Levels of Brake Disablement

This research focuses on the development and performance of analytical models to simulate a tractor-semitrailer in straight-ahead braking. The simulations were modified and tuned to simulate full-treadle braking with all brakes functioning correctly, as well as the behavior of the tractor-semitrailer rig under full braking with selected brakes disabled. The models were constructed in TruckSim and based on a tractor-semitrailer used in dry braking performance testing. The full-scale vehicle braking research was designed to define limits for engineering estimates on stopping distance when Class 8 air-braked vehicles experience partial degradation of the foundation brake system. In the full scale testing, stops were conducted from 30 mph and 60 mph, with the combination loaded to 80,000 lbs (gross combined weight or GCW), half payload, and with the tractor-semitrailer unladen (lightly loaded vehicle weight, or LLVW).

Tool Based Calibration with the OBDmanager

At the moment the documentation of failure inhibition matrices and the fault path management for different controller types and different vehicle projects are mainly maintained manually in individual Excel tables. This is not only time consuming but also gives a high potential for fault liability. In addition there is also no guarantee that the calibration of these failure inhibition matrices and its fault path really works. Conflicting aims between costs, time and fault liability require a new approach for the calibration, documentation and testing of failure inhibition matrices and the complete Diagnostic System Management (DSM) calibration. The standardization and harmonization of the Diagnostic System Management calibration for different calibration projects and derivates is the first step to reduce time and costs. Creating a master calibration for the conjoint fault paths and labels provides a significant reduction of efforts.

Automated EMS Calibration using Objective Driveability Assessment and Computer Aided Optimization Methods

Future demands regarding emissions, fuel consumption and driveability lead to complex engine and power train control systems. The calibration of the increasing number of free parameters in the ECU's contradicts the demand for reduced time in the power train development cycle. This paper will focus on the automatic, unmanned closed loop optimization of driveability quality on a high dynamic engine test bed. The collaboration of three advanced methods will be presented: Objective real time driveability assessment, to predict the expected feelings of the buyers of the car Automatic computer assisted variation of ECU parameters on the basis of statistical methods like design of experiments (DoE). Thus data are measured in an automated process allowing an optimization based on models (e.g. neural networks).

MiL-Based Calibration and Validation of Diesel-ECU Models Using Emission and Fuel Consumption Prediction during Dynamic Warm-Up Tests (NEDC)

A calibration and validation workflow will be presented in this paper, which utilizes common static global models for fuel consumption, NOx and soot. Due to the applicability for warm-up tests, e. g. New European Driving Cycle (NEDC), the models need to predict the temperature influence and will be fitted with measuring data from a conditioned engine test bed. The applied model structure - consisting of a number of global data-based sub-models - is configured especially for the requirements of multi-injection strategies of common rail systems. Additionally common global models for several constant coolant water temperature levels are generated and the workflow tool supports the combination and segmentation of global nominal map with temperature correction maps for seamless and direct ECU setting.

Development of a Gear Backlash Compensator for Electric Machines in P0-P4 Parallel Hybrid Drivelines

Backlash is the movement between the gear teeth that allows them to mate without binding. Backlash can cause large torque fluctuations in vehicle powertrains when the input torque changes direction. These fluctuations cause a jerk and shuddering, which negatively affects drive quality. Input torque frequently changes direction in electric vehicles due to regenerative braking. Limiting zero crossings is an option for better drive quality; however, this leads to decreased vehicle efficiency. Because of this, modulating the torque through the backlash region is preferred, yet, if done poorly, it can result in sluggish torque response. This paper proposes a torque-shaping algorithm for an electric motor and gear/differential system to reduce backlash in electric vehicles. The control algorithm modulates the commanded torque’s rate of change based on the vehicle speed and zero-crossing torque.

Effects of Thermal and Auxiliary Dynamics on a Fuel Cell Based Range Extender

Batteries are useful in Fuel Cell Hybrid Electric Vehicles (FCHEV) to fulfill transient demands and for regenerative braking. Efficient energy management strategies paired with optimal powertrain design further improves the efficiency. In this paper, a new methodology to simultaneously size the propulsive elements and optimize the power-split strategy of a Range Extended Battery Electric Vehicle (REBEV), using a Polymer Electron Membrane Fuel Cell (PEMFC), is proposed and preliminary studies on the effects of the driving mission profile and the auxiliary power loads on the sizing and optimal performance of the powertrain design are carried out. Dynamic Programming is used to compute the optimal energy management strategy for a given driving mission profile, providing a global optimal solution.

E-Mobility-Opportunities and Challenges of Integrated Corner Solutions

E-mobility is a game changer for the automotive domain. It promises significant reduction in terms of complexity and in terms of local emissions. With falling prices and recent technological advances, the second generation of electric vehicles (EVs) that is now in production makes electromobility an affordable and viable option for more and more transport mission (people, freight). Current e-vehicle platforms still present architectural similarities with respect to combustion engine vehicle (e.g., centralized motor). Target of the European project EVC1000 is to introduce corner solutions with in-wheel motors supported by electrified chassis components (brake-by-wire, active suspension) and advanced control strategies for full potential exploitation. Especially, it is expected that this solution will provide more architectural freedom toward “design-for-purpose” vehicles built for dedicated usage models, further providing higher performances.

Effects of Anti-Sway Bar Separation on the Handling Characteristics of a SUV

A single-vehicle crash involving an SUV led to the study of the failure of the anti-sway bar linkage and tire pressure and their relative effects on the handling characteristics of the vehicle. The SUV, having been involved in a rollover, was found with the anti-sway bar drop link disconnected from the suspension lower A-arm assembly. Also, after the crash, the tire pressure in the front tires on the subject vehicle was measured to be above the value specified by the SUV manufacturer; however, the pressure for one of the rear tires was measured to be roughly half of the SUV manufacturer’s recommended pressure. The other rear tire was deflated. The testing described herein addresses the question of what effects the anti-sway bar drop link disconnection or reduced rear axle tire pressure would have on the SUV’s pre-accident handling and driveability.

FMVSS 126 Sine with Dwell ESC Regulation Test for Autonomous Vehicles

Electronic stability control (ESC) has been an essential part of road vehicle safety for almost three decades. In April of 2007, the United States federal government issued a regulation to test the validity of ESC in development vehicles, and the regulation is called Federal Motor Vehicle Safety Standards (FMVSS) 126 in North America (NA), and an equivalent test in other countries outside of NA called ECE13-H (Economic Commission for Europe). While these standards have been used to certify ESC in development passenger cars for over a decade, this has not yet been scrutinized for the application of autonomous vehicles. Autonomous cars have sensors and control systems which can be used to improve ESC, where commercial standard vehicles do not.

Model-Based Wheel Torque and Backlash Estimation for Drivability Control

To improve torque management algorithms for drivability, the powertrain controller must be able to compensate for the nonlinear dynamics of the driveline. In particular, the presence of backlash in the transmission and drive shafts excites sharp torque fluctuations during tip-in or tip-out transients, leading to a deterioration of the vehicle drivability and NVH. This paper proposes a model-based estimator that predicts the wheel torque in an automotive drivetrain, accounting for the effects of backlash and drive shaft flexibility. The starting point of this work is a control-oriented model of the transmission and vehicle drivetrain dynamics that predicts the wheel torque during tip-in and tip-out transients at fixed gear. The estimator is based upon a switching structure that combines a Kalman Filter and an open-loop prediction based on the developed model.
