A Method for Vibration and Harshness Analysis Based on Indoor Testing of Automotive Suspension Systems

The paper presents a method for the indoor testing of road vehicle suspension systems. A suspension is positioned on a rotating drum which is located in the Laboratory for the Safety of Transport at Politecnico di Milano. Special six-axis load cells have been designed and used for measuring the forces/moments acting at each suspension-chassis joints. The forces/moments, wheel accelerations, displacements are measured up to 100 Hz. Two different types of test can be performed. The tire/wheel unbalance effect on the suspension system behavior (Vibration and Harshness, VH) has been analyzed by testing the suspension system from zero to the vehicle maximum speed on a flat surface and by monitoring the forces transmitted to the chassis. In the second kind of test, the suspension system has been excited as the wheel passes over different cleats fixed on the drum.

Theoretical and Experimental Ride Comfort Assessment of a Subject Seated into a Car

A comprehensive research is presented aiming at assessing the ride comfort of subjects seated into road or off-road vehicles. Although many papers and books have appeared in the literature, many issues on ride comfort are still to be understood, in particular, the paper investigates the mutual effects of the posture and the vibration caused mostly from road unevenness. The paper is divided into two parts. In the first part, a mathematical model of a seated subject is validated by means of actual measurements on human subjects riding on a car. Such measurements refer to the accelerations acting at the subject/seat interface (vertical acceleration at the seat cushion and horizontal acceleration at the seat back). A proper dummy is used to derive the seat stiffness and damping.

Comprehensive Array Measurements of In-Car Sound Field in Magnitude and Phase for Active Sound Generation and Noise Control

When employing in-car active sound generation (ASG) and active noise cancellation (ANC), the accurate knowledge of the vehicle interior sound pressure distribution in magnitude as well as phase is paramount. Revisiting the ANC concept, relevant boundary conditions in spatial sound fields will be addressed. Moreover, within this study the controllability and observability requirements in case of ASG and ANC were examined in detail. This investigation focuses on sound pressure measurements using a 24 channel microphone array at different heights near the head of the driver. A shaker at the firewall and four loudspeakers of an ordinary in-car sound system have been investigated in order to compare their sound fields. Measurements have been done for different numbers of passengers, with and without a dummy head and real person on the driver seat. Transfer functions have been determined with a log-swept sine technique.

NLMPC for Real Time Path Following and Collision Avoidance

This paper presents a nonlinear control approach to achieve good performances in vehicle path following and collision avoidance when the vehicle is driving under cruise highway conditions. Nonlinear model predictive control (NLMPC) is adopted to achieve online trajectory control based on a simplified vehicle model. GMRES/Continuation algorithm is used to solve the online optimization problem. Simulations show that the proposed controller is capable of tracking the desired path as well as avoiding the obstacles.

Current developments in automotive industry such as hybrid powertrains and the continuously increasing demands on emission control systems, are pushing complexity still further. Validation of such systems lead to a huge amount of test cases and hence extreme testing efforts on the road. At the same time the pressure to reduce costs and minimize development time is creating challenging boundaries on development teams. Therefore, it is of utmost importance to utilize testing and validation prototypes in the most efficient way. It is necessary to apply high levels of instrumentation and collect as much data as possible. And a streamlined data pipeline allows the fleet managers to get new insights from the raw data and control the validation vehicles as well as the development team in the most efficient way. In this paper we will demonstrate a data-driven approach for validation testing.

A Method of Frequency Content Based Analysis of Driving Braking Behavior

Typically, when one thinks of advanced driver assistance systems (ADAS), systems such as Forward Collision Warning (FCW) and Collision Imminent Braking (CIB) come to mind. In these systems driver assistance is provided based on knowledge about the subject vehicle and surrounding objects. A new class of these systems is being implemented. These systems not only use information on the surrounding objects but also use information on the driver's response to an event, to determine if intervention is necessary. As a result of this trend, an advanced level of understanding of driver braking behavior is necessary. This paper presents an alternate method of analyzing driver braking behavior. This method uses a frequency content based approach to study driver braking and allows for the extraction of significantly more data from driver profiles than traditionally would have been done.

Friction Estimation at Tire-Ground Contact

The friction estimation at the tire-ground contact is crucial for the active safety of vehicles. Friction estimation is a key problem of vehicle dynamics and the ultimate solution is still unknown. However the proposed approach, based on a simple idea and on a simple hardware, provides an actual solution. The idea is to compare the tire characteristic at a given friction (nominal characteristic) with the actual characteristic that the tire has while running. The comparison among these two characteristics (the nominal one and the actual one) gives the desired friction coefficient. The friction coefficient is expressed in vector form and a number of running parameters are identified. The mentioned comparison is an efficient but complex algorithm based on a mathematical formulation of the tire characteristic. The actual tire characteristic is somehow measured in real time by a relatively simple smart wheel which is able to detect the three forces and the three moments acting at the hub.

Start-Up Transient Vibration Analysis of a Vehicle Powertrain System Equipped with a Nonlinear Clutch Damper

The transient vibration phenomenon in a vehicle powertrain system during the start-up (or shut-down) process is studied with focus on the development and experimental validation of the nonlinear powertrain models. First, a new nonlinear four-degree-of-freedom torsional powertrain model for this transient event, under instantaneous flywheel motion input, is developed and then validated with a vehicle start-up experiment. Second, the interactions between the clutch damper and the transmission transients are established via transient metrics. Third, a single-degree-of-freedom nonlinear model, focusing on the multi-staged clutch damper, is developed and its utility is then verified.

Race Motorcycle Smart Wheel

A wheel able to measure the generalized forces at the hub of a race motorcycle has been developed and used. The wheel has a very limited mass. It is made from magnesium with a special structure to sense the forces and provide the required level of stiffness. The wheel has been tested both indoor for preliminary approval and on the track. The three forces and the three moments acting at the hub can be measured with a resolution of 1N and 0.3Nm respectively. A specifically programmed DSP (Digital Signal Processor) embedded in the sensor allows real-time acquisition and processing of the six signals of forces/torques components. The signals are sent via Bluetooth to an onboard receiver connected to the vehicle CAN (Controller Area Network) bus. Each signal is sampled at 200Hz. The wheel can be used to derive the actual tyre characteristics or to record the loads acting at the hub.

A McPherson Lightweight Suspension Arm

The paper deals with the design and manufacturing of a McPherson suspension arm made from short glass fiber reinforced polyamide (PA66). The design of the arm and the design of the molds have been made jointly. According to Industry 4.0 paradigms, a full digitalization of both the product and process has been performed. Since the mechanical behavior of the suspension arm strongly depends on constraints which are difficult to be modelled, a simpler structure with well-defined mechanical constraints has been developed. By means of such simple structure, the model for the behavior of the material has been validated. Since the suspension arm is a hybrid structure, the associated simple structure is hybrid as well, featuring a metal sheet with over-molded polymer. The issues referring to material flow, material to material contact, weld lines, fatigue strength, high and low temperature behavior, creep, dynamic strength have been investigated on the simple structure.

The Effects of Varying Penetration Rates of L4-L5 Autonomous Vehicles on Fuel Efficiency and Mobility of Traffic Networks

With the current drive of automotive and technology companies towards producing vehicles with higher levels of autonomy, it is inevitable that there will be an increasing number of SAE level L4-L5 autonomous vehicles (AVs) on roadways in the near future. Microscopic traffic simulators that simulate realistic traffic flow are crucial in studying, understanding and evaluating the fuel usage and mobility effects of having a higher number of autonomous vehicles (AVs) in traffic under realistic mixed traffic conditions including both autonomous and non-autonomous vehicles. In this paper, L4-L5 AVs with varying penetration rates in total traffic flow were simulated using the microscopic traffic simulator Vissim on urban, mixed and freeway roadways. The roadways used in these simulations were replicas of real roadways in and around Columbus, Ohio, including an AV shuttle routes in operation.

Test Rig for Characterization of Automotive Suspension Systems

A test rig (named RuotaVia) is presented for the in-door testing of road vehicle suspension systems. It is basically a drum (ϕ 2.6 m) providing a running surface for testing the dynamic performance of a single tire or suspension system (corner). The suspension system is instrumented for the measurement of the forces and the moments acting at each joint connecting the suspension to the car body. A new 6 axis load cell was designed and manufactured for this purpose. The accelerations in various locations of the system (wheel carrier, suspension arms, …) and the wheel centre displacements in the longitudinal and vertical directions are monitored. The effect of the dynamic interaction between the test rig and the suspension system is discussed in the paper. The direct measurement of the forces and moments at the suspension-chassis joints is still an effective way for understanding the vibration and harshness (VH) suspension performances.

Experimental Characterization of the Lateral Response of a Tire under Hydroplaning Condition

Hydroplaning represents a threat for riding safety since a wedge of water generated at the tire-road interface can lift tires from the ground thus preventing the development of tangential contact forces. Under this condition directionality and stability of the vehicle can be seriously compromised. The paper aims at characterizing the tire lateral response while approaching the hydroplaning speed: several experimental tests were carried out on a special test track covered with a 8-mm high water layer using a vehicle equipped with a dynamometric hub on the front left wheel. A series of swept sine steer maneuvers were performed increasing the vehicle speed in order to reach a full hydroplaning condition. Variations of tire cornering stiffness and relaxation length were investigated while the vehicle approaches the hydroplaning speed. Experimental tests stated that a residual capability of generating lateral forces is still present also close to the full hydroplaning condition.

Multi-Objective Optimization of a Car Body Structure

In the last years engineers have to deal with multiple, often conflicting targets, where improvement of one quantity leads to deterioration of others, therefore it is impossible to obtain simultaneous structure enhancements without automatic optimizations tools. The so-called trade-offs have to be applied, providing less efficient modifications, nevertheless, for all of the design objectives. The Pareto front is a method that helps to determine a set of equipotential designs. In order to explore entire design space, response surface methodology supplemented by genetic algorithms is often used. In the work presented, the Gaussian Processes Methodology and an Adaptive Range Multi-Objective Genetic Algorithm - ARMOGA were implemented. Basing on the solutions obtained by the design of experiment, response surface methodology is used to predict the values of the measured outputs throughout the full range of interest.

Development of an ESP Control Logic Based on Force Measurements Provided by Smart Tires

The present paper investigates possible enhancement of ESP performance associated with the use of smart tires. In particular a novel control logic based on a direct feedback on the longitudinal forces developed by the four tires is considered. The control logic was developed using a simulation tool including a 14 dofs vehicle model and a smart tires emulator. Performance of the control strategy was evaluated in a series of handling maneuvers. The same maneuvers were performed on a HiL test bench interfacing the same vehicle model with a production ESP ECU. Results of the two logics were analyzed and compared.

Experimental-Numerical Correlation of a Multi-Body Model for Comfort Analysis of a Heavy Truck

In automotive market, today more than in the past, it is very important to reduce time to market and, mostly, developing costs before the final production start. Ideally, bench and on-road tests can be replaced by multi-body studies because virtual approach guarantees test conditions very close to reality and it is able to exactly replicate the standard procedures. Therefore, today, it is essential to create very reliable models, able to forecast the vehicle behavior on every road condition (including uneven surfaces). The aim of this study is to build an accurate multi-body model of a heavy-duty truck, check its handling performance, and correlate experimental and numerical data related to comfort tests for model tuning and validation purposes. Experimental results are recorded during tests carried out at different speeds and loading conditions on a Belgian blocks track. Simulation data are obtained reproducing the on-road test conditions in multi-body environment.

Model-Based Brake Disc Temperature Prediction on High Speed Testing Mode and Circuit

A brake is a mechanical device that inhibits the motion by absorbing energy from a moving system. It is used for slowing or stopping a moving vehicle, wheel, axle, or to prevent its motion, most often accomplished by friction energy. Commonly, most brakes use friction between two surfaces pressed together to convert the kinetic energy of the moving object into heat, though other methods of energy conversion may be employed. If braking is repeated or sustained in high load or high-speed conditions, the motion will be unstable and can lead to a loss of stopping power because the disc capability for braking is not enough. These phenomena are generally defined as brake fading. Brake fade is caused by an overheating brake system. This paper describes the thermal modeling and process to predict the disk temperature under a condition which causes the fade characteristics.

Comparison of Torque Vectoring Control Strategies for a IWM Vehicle

In recent years, concerns for environmental pollution and oil price stimulated the demand for vehicles based on technologies alternative to traditional IC engines. Nowadays several carmakers include hybrid vehicles among their offer and first full electric vehicles appear on the market. Among the different layout of the electric power-train, four in-wheel motors appear to be one of the most attractive. Besides increasing the inner room, this architecture offers the interesting opportunity of easily and efficiently distribute the driving/braking torque on the four wheels. This characteristic can be exploited to generate a yaw moment (torque vectoring) able to increase lateral stability and to improve the handling of a vehicle. The present paper presents and compares two different torque vectoring control strategies for an electric vehicle with four in-wheel motors. Performances of the control strategies are evaluated by means of numerical simulations of open and closed loop maneuvers.

Indoor/Outdoor Testing of a Passenger Car Suspension for Vibration and Harshness Analysis

This paper presents a validation method for indoor testing of a passenger car suspension. A study was done to design a supporting modular structure with comparable inertances with respect to a vehicle's actual suspension and body connection points. For the indoor test, the rear axle is positioned on a rotating drum. The suspension system is excited as the wheel passes over cleats fixed on the drum and transient wheel motions are recorded. The indoor test rig outputs (i.e., wheel and chassis accelerations) were compared with experimental data measured on an actual vehicle running at different speeds on the same set of cleats along a flat road. The comparison results validate the indoor testing method. The forces and moments acting at each suspension and chassis connection point were measured with a set of patented six-axis load cells. The forces, moments, wheel and subframe accelerations were measured up to 120 Hz.

Improved Comfort Analysis and Drivability Assessment by the Use of an Extended Power Train Model for Automatic Transmissions

The new generation of automatic transmissions is characterized by a compact and highly efficient design. By the use of a higher overall gear ratio and lightweight components combined with optimal gear set concepts it is possible to improve significantly fuel consumption and driving dynamics. Precise and efficient real time models of the whole power train including models for complex subsystems like the automatic transmission are needed to combine real hardware with virtual models on XiL test rigs. Thereby it's possible to achieve a more efficient product development process optimized towards low development costs by less needed prototypes and shorter development times by pushing front loading in the process. In this paper a new real time model for automatic transmissions including approved models for the torque converter, the lock-up clutch and the torsional damper are introduced. At the current development stage the model can be used for comfort analysis and drivability assessment.
