Combustion System Optimization of a Low Compression-Ratio PCCI Diesel Engine for Light-Duty Application

A new combustion system with a low compression ratio (CR), specifically oriented towards the exploitment of partially Premixed Charge Compression Ignition (PCCI) diesel engines, has been developed and tested. The work is part of a cooperative research program between Politecnico di Torino (PT) and GM Powertrain Europe (GMPT-E) in the frame of Low Temperature Combustion (LTC) diesel combustion-system design and control. The baseline engine is derived from the GM 2.0L 4-cylinder in-line, 4-valve-per-cylinder EU5 engine. It features a CR of 16.5, a single stage VGT turbocharger and a second generation Common Rail (1600 bar). A newly designed combustion bowl was applied. It features a central dome and a large inlet diameter, in order to maximize the air utilization factor at high load and to tolerate advanced injection timings at partial load. Two different piston prototypes were manufactured by changing the internal volume of the new bowl so as to reach CR targets of 15.5 and 15.

The Lotus Range Extender Engine

The paper discusses the concept, specification and performance of a new, dedicated range extender engine for plug-in series hybrid vehicles conceived and designed by Lotus Engineering. This has been undertaken as part of a consortium project called Limo Green, part-funded by the UK government. The Lotus Range Extender engine has been conceived from the outset specifically as an engine for a plug-in series hybrid vehicle, therefore being free of some of the constraints placed on engines which have to mate to conventional, stepped mechanical transmissions. The paper starts by defining the philosophical difference between an engine for range extension and an engine for a full series hybrid vehicle, a distinction which is important with regard to how much power each type must produce. As part of this, the advantages of the sparkignition engine over the diesel are outlined.

Project Omnivore: A Variable Compression Ratio ATAC 2-Stroke Engine for Ultra-Wide-Range HCCI Operation on a Variety of Fuels

The paper describes the principal features of Omnivore, a spark-ignition-based research engine designed to investigate the possibility of true wide-range HCCI operation on a variety of fossil and renewable liquid fuels. The engine project is part-funded jointly by the United Kingdom's Department for the Environment, Food and Rural Affairs (DEFRA) and the Department of the Environment of Northern Ireland (DoENI). The engineering team includes Lotus Engineering, Jaguar Cars, Orbital Corporation and Queen's University Belfast. The research engine so far constructed is of a typical automotive cylinder capacity and operates on an externally-scavenged version of the two-port Day 2-stroke cycle, utilising both a variable charge trapping mechanism to control both trapped charge and residual concentration and a wide-range variable compression ratio (VCR) mechanism in the cylinder head.

Data Driven Estimation of Exhaust Manifold Pressure by Use of In-cylinder Pressure Information

Although the application of cylinder pressure sensors to gain insight into the combustion process is not a novel topic itself, the recent availability of inexpensive in-cylinder pressure sensors has again prompted an upcoming interest for the utilization of the cylinder pressure signal within engine control and monitoring. Besides the use of the in-cylinder pressure signal for combustion analysis and control the information can also be used to determine related quantities in the exhaust or intake manifold. Within this work two different methods to estimate the pressure inside the exhaust manifold are proposed and compared. In contrary to first principle based approaches, which may require time extensive parameterization, alternative data driven approaches were pursued. In the first method a Principle Component Analysis (PCA) is applied to extract the cylinder pressure information and combined with a polynomial model approach.

A Feed-Forward Approach for the Real-Time Estimation and Control of MFB50 and SOI In Diesel Engines

Feed-forward low-throughput models have been developed to predict MFB50 and to control SOI in order to achieve a specific MFB50 target for diesel engines. The models have been assessed on a GMPT-E Euro 5 diesel engine, installed at the dynamic test bench at ICEAL-PT (Internal Combustion Engine Advanced Laboratory at the Politecnico di Torino) and applied to both steady state and transient engine operating conditions. MFB50 indicates the crank angle at which 50% of the fuel mass fraction has burned, and is currently used extensively in control algorithms to optimize combustion phasing in diesel engines in real-time. MFB50 is generally used in closed-loop combustion control applications, where it is calculated by the engine control unit, cycle-by-cycle and cylinder by-cylinder, on the basis of the measured in-cylinder pressure trace, and is adjusted in order to reduce the fuel consumption, combustion noise and engine-out emissions.

Ultra Boost for Economy: Extending the Limits of Extreme Engine Downsizing

The paper discusses the concept, design and final results from the ‘Ultra Boost for Economy’ collaborative project, which was part-funded by the Technology Strategy Board, the UK's innovation agency. The project comprised industry- and academia-wide expertise to demonstrate that it is possible to reduce engine capacity by 60% and still achieve the torque curve of a modern, large-capacity naturally-aspirated engine, while encompassing the attributes necessary to employ such a concept in premium vehicles. In addition to achieving the torque curve of the Jaguar Land Rover naturally-aspirated 5.0 litre V8 engine (which included generating 25 bar BMEP at 1000 rpm), the main project target was to show that such a downsized engine could, in itself, provide a major proportion of a route towards a 35% reduction in vehicle tailpipe CO2 on the New European Drive Cycle, together with some vehicle-based modifications and the assumption of stop-start technology being used instead of hybridization.

Impact on Performance, Emissions and Thermal Behavior of a New Integrated Exhaust Manifold Cylinder Head Euro 6 Diesel Engine

The integration of the exhaust manifold in the engine cylinder head has received considerable attention in recent years for automotive gasoline engines, due to the proven benefits in: engine weight diminution, cost saving, reduced power enrichment, quicker engine and aftertreatment warm-up, improved packaging and simplification of the turbocharger installation. This design practice is still largely unknown in diesel engines because of the greater difficulties, caused by the more complex cylinder head layout, and the expected lower benefits, due to the absence of high-load enrichment. However, the need for improved engine thermomanagement and a quicker catalytic converter warm-up in efficient Euro 6 diesel engines is posing new challenges that an integrated exhaust manifold architecture could effectively address. A recently developed General Motors 1.6L Euro 6 diesel engine has been modified so that the intake and exhaust manifolds are integrated in the cylinder head.

Assessment of a New Quasi-Dimensional Multizone Combustion Model for the Spray and Soot Formation Analysis in an Optical Single Cylinder Diesel Engine

An innovative quasi-dimensional multizone combustion model for the spray formation, combustion and emission formation analysis in DI diesel engines was assessed and applied to an optical single cylinder engine. The model, which has been recently presented by the authors, integrates a predictive non stationary 1D spray model developed by the Sandia National Laboratory, with a diagnostic multizone thermodynamic model. The 1D spray model is capable of predicting the equivalence ratio of the fuel during the mixing process, as well as the spray penetration. The multizone approach is based on the application of the mass and energy conservation laws to several homogeneous zones identified in the combustion chamber. A specific submodel is also implemented to simulate the dilution of the burned gases. Soot formation is modeled by an expression which derives from Kitamura et al.'s results, in which an explicit dependence on the local equivalence ratio is considered.

Use of an Innovative Predictive Heat Release Model Combined to a 1D Fluid-Dynamic Model for the Simulation of a Heavy Duty Diesel Engine

An innovative 0D predictive combustion model for the simulation of the HRR (heat release rate) in DI diesel engines was assessed and implemented in a 1D fluid-dynamic commercial code for the simulation of a Fiat heavy duty diesel engine equipped with a Variable Geometry Turbocharger system, in the frame of the CORE (CO2 reduction for long distance transport) Collaborative Project of the European Community, VII FP. The 0D combustion approach starts from the calculation of the injection rate profile on the basis of the injected fuel quantities and on the injection parameters, such as the start of injection and the energizing time, taking the injector opening and closure delays into account. The injection rate profile in turn allows the released chemical energy to be estimated. The approach assumes that HRR is proportional to the energy associated with the accumulated fuel mass in the combustion chamber.

Multi-Plane Airflow Measurements in the Cylinder of a Tumble Based Engine

The tumble flow in modern spark ignition engines is assuming an evermore important role for fuel guiding, air/fuel mixing and the generation of turbulence kinetic energy to enhance the combustion process. This paper describes results obtained with laser Doppler anemometry in multiple vertical planes in the cylinder of a motored, tumble flow engine and looks at the post processed data in terms of tumble ratios and mean and turbulence kinetic energies. The tumble results indicate very different flow fields in parallel planes lying in the main tumble direction, showing the complex nature of the flows in the cylinder. A simple method of integrating the tumble ratios from the different planes is suggested, leading to a tumble ratio more in line with those expected from an integrated method of measuring tumble, albeit these results are crank angle dependent. The tumble in a perpendicular plane shows unexpected asymmetries and values for the tumble.

Numerical Investigation on GDI Spray under High Injection Pressure up to 100 MPa

In recent years, the increase of gasoline fuel injection pressure is a way to improve thermal efficiency and lower engine-out emissions in GDI homogenous combustion concept. The challenge of controlling particulate formation as well in mass and number concentrations imposed by emissions regulations can be pursued improving the mixture preparation process and avoiding mixture inhomogeneity with ultra-high injection pressure values up to 100 MPa. The increase of the fuel injection pressure in GDI homogeneous systems meets the demand for increased injector static flow, while simultaneously improves the spray atomization and mixing characteristics with consequent better combustion performance. Few studies quantify the effects of high injection pressure on transient gasoline spray evolution. The aim of this work was to simulate with OpenFOAM the spray morphology of a commercial gasoline injected in a constant volume vessel by a prototypal GDI injector.

Modeling the Effects of the Ignition System on the CCV of Ultra-Lean SI Engines using a CFD RANS Approach

Cycle-To-Cycle Variability (CCV) must be properly considered when modeling the ignition process in SI engines operating with ultra-lean mixtures. In this work, a strategy to model the impact of the ignition type on the CCV was developed using the RANS approach for turbulence modelling, performing multi-cycle simulations for the power-cycle only. The spark-discharge was modelled through a set of Lagrangian particles, introduced along the sparkgap and interacting with the surrounding Eulerian gas flow. Then, at each discharge event, the velocity of each particle was modified with a zero-divergence perturbation of the velocity field with respect to average conditions. Finally, the particles velocity was evolved according to the Simplified Langevin Model (SLM), which keeps memory of the initial perturbation and applies a Wiener process to simulate the stochastic interaction of each channel particle with the surrounding gas flow.

Offline and Real-Time Optimization of EGR Rate and Injection Timing in Diesel Engines

New methodologies have been developed to optimize EGR rate and injection timing in diesel engines, with the aim of minimizing fuel consumption (FC) and NOx engine-out emissions. The approach entails the application of a recently developed control-oriented engine model, which includes the simulation of the heat release rate, of the in-cylinder pressure and brake torque, as well as of the NOx emission levels. The engine model was coupled with a C-class vehicle model, in order to derive the engine speed and torque demand for several driving cycles, including the NEDC, FTP, AUDC, ARDC and AMDC. The optimization process was based on the minimization of a target function, which takes into account FC and NOx emission levels. The selected control variables of the problem are the injection timing of the main pulse and the position of the EGR valve, which have been considered as the most influential engine parameters on both fuel consumption and NOx emissions.

Spray and Soot Formation Analysis by Means of a Quasi-Dimensional Multizone Model in a Single Cylinder Diesel Engine under Euro 4 Operating Conditions

An investigation has been carried out on the spray penetration and soot formation processes in a research diesel engine by means of a quasi-dimensional multizone combustion model. The model integrates a predictive non stationary 1D spray model developed by the Sandia National Laboratory, with a diagnostic multizone thermodynamic model, and is capable of predicting the spray formation, combustion and soot formation processes in the combustion chamber. The multizone model was used to analyze three operating conditions, i.e., a zero load point (BMEP = 0 bar at 1000 rpm), a medium load point (BMEP = 5 bar at 2000 rpm) and a medium-high load point (BMEP = 10 bar at 2000 rpm). These conditions were experimentally tested in an optical single cylinder engine with the combustion system configuration of a 2.0L Euro4 GM diesel engine for passenger car applications.

Development of a K-k-∊ Phenomenological Model to Predict In-Cylinder Turbulence

The turbulent flow field inside the cylinder plays a major role in spark ignition (SI) engines. Multiple phenomena that occur during the high pressure part of the engine cycle, such as early flame kernel development, flame propagation and gas-to-wall heat transfer, are influenced by in-cylinder turbulence. Turbulence inside the cylinder is primarily generated via high shear flows that occur during the intake process, via high velocity injection sprays and by the destruction of macro-scale motions produced by tumbling and/or swirling structures close to top dead center (TDC) . Understanding such complex flow phenomena typically requires detailed 3D-CFD simulations. Such calculations are computationally very expensive and are typically carried out for a limited number of operating conditions. On the other hand, quasi-dimensional simulations, which provide a limited description of the in-cylinder processes, are computationally inexpensive.

Active Tire Pressure Control (ATPC) for Passenger Cars: Design, Performance, and Analysis of the Potential Fuel Economy Improvement

Active tire pressure control (ATPC) is an automatic central tire inflation system (CTIS), designed, prototyped, and tested at the Politecnico di Torino, which is aimed at improving the fuel consumption, safety, and drivability of passenger vehicles. The pneumatic layout of the system and the designed solution for on board integration are presented. The critical design choices are explained in detail and supported by experimental evidence. In particular, the results of experimental tests, including the characterizations of various pneumatic components in working conditions, have been exploited to obtain a design, which allows reliable performance of the system in a lightweight solution. The complete system has been tested to verify its dynamics, in terms of actuation time needed to obtain a desired pressure variation, starting from the current tire pressure, and to validate the design.

Design of Catalytic Devices by Means of Genetic Algorithm: Comparison Between Open-Cell Foam and Honeycomb Type Substrates

Metallic foams or sponges are materials with a cell structure suitable for many industrial applications, such as reformers, heat catalytic converters, etc. The success of these materials is due to the combination of various characteristics such as mechanical strength, low density, high specific surface, good thermal exchange properties, low flow resistance and sound absorption. Different materials and manufacturing processes produce different type of structure and properties for various applications. In this work a genetic algorithm has been developed and applied to support the design of catalytic devices. In particular, two substrates were considered, namely the traditional honeycomb and an alternative open-cell foam type. CFD simulations of pressure losses and literature based correlations for the heat and mass transfer were used to support the genetic algorithm in finding the best compromise between flow resistance and pollutant abatement.

Numerical Investigation on the Effects of Different Thermal Insulation Strategies for a Passenger Car Diesel Engine

One of the key technologies for the improvement of the diesel engine thermal efficiency is the reduction of the engine heat transfer through the thermal insulation of the combustion chamber. This paper presents a numerical investigation on the effects of the combustion chamber insulation on the heat transfer, thermal efficiency and exhaust temperatures of a 1.6 l passenger car, turbo-charged diesel engine. First, the complete insulation of the engine components, like pistons, liner, firedeck and valves, has been simulated. This analysis has showed that the piston is the component with the greatest potential for the in-cylinder heat transfer reduction and for Brake Specific Fuel Consumption (BSFC) reduction, followed by firedeck, liner and valves. Afterwards, the study has been focused on the impact of different piston Thermal Barrier Coatings (TBCs) on heat transfer, performance and wall temperatures.

Model-Based Control of BMEP and NOx Emissions in a Euro VI 3.0L Diesel Engine

A model-based approach to control BMEP (Brake Mean Effective Pressure) and NOx emissions has been developed and assessed on a FPT F1C 3.0L Euro VI diesel engine for heavy-duty applications. The controller is based on a zero-dimensional real-time combustion model, which is capable of simulating the HRR (heat release rate), in-cylinder pressure, BMEP and NOx engine-out levels. The real-time combustion model has been realized by integrating and improving previously developed simulation tools. A new discretization scheme has been developed for the model equations, in order to reduce the accuracy loss when the computational step is increased. This has allowed the required computational time to be reduced to a great extent.

Development of a High Performance Natural Gas Engine with Direct Gas Injection and Variable Valve Actuation

Natural gas is a promising alternative fuel for internal combustion engine application due to its low carbon content and high knock resistance. Performance of natural gas engines is further improved if direct injection, high turbocharger boost level, and variable valve actuation (VVA) are adopted. Also, relevant efficiency benefits can be obtained through downsizing. However, mixture quality resulting from direct gas injection has proven to be problematic. This work aims at developing a mono-fuel small-displacement turbocharged compressed natural gas engine with side-mounted direct injector and advanced VVA system. An injector configuration was designed in order to enhance the overall engine tumble and thus overcome low penetration.
