Improvement in Vehicle Motion Performance by Suppression of Aerodynamic Load Fluctuations

This study focuses on fluctuations in the aerodynamic load acting on a hatchback car model under steady-state conditions, which can lead to degeneration of vehicle motion performance due to excitation of vehicle vibrations. Large eddy simulations were first conducted on a vehicle model based on a production hatchback car with and without additional aerodynamic devices that had received good subjective assessments by drivers. The numerical results showed that the magnitudes of the lateral load fluctuations were larger without the devices at Strouhal numbers less than approximately 0.1, where surface pressure fluctuations indicated a negative correlation between the two sides of the rear end, which could give rise to yawing and rolling vibrations. Based on the numerical results, wind-tunnel tests were performed with a 28%-scale hatchback car model.

Modeling of Transient Aerodynamic Forces based on Crosswind Test

The aerodynamic stability of energy-saving, lightweight, and low-drag vehicles is reduced by crosswind disturbances. In particular, crosswinds cause unsteady motion in vehicles with low-drag body shapes due to aerodynamic yaw moment. To verify fluctuations in the unsteady aerodynamic forces of a vehicle, a direct measurement method of these forces in a crosswind test was established using inertial force and tire load data. The former uses an inertia sensor comprised of a gyro, acceleration sensor, and GPS sensor, and the latter uses a wheel force sensor. Noise in the measurement data caused by the natural frequency of the tires was reduced using a spectral subtraction method. It was confirmed that aerodynamic data measured in the crosswind test corresponded to wind tunnel test data. Numerical expressions were defined to model the unsteady aerodynamic forces in a crosswind.

Prediction formula of Aerodynamic Drag Reduction in Multiple-Vehicle Platooning Based on Wake Analysis and On-Road Experiments

An experimental study on reducing aerodynamic drag and improving fuel economy through vehicle platooning was conducted to develop an Intelligent Transport System (ITS) with good fuel economy of the entire vehicle-based transportation society. The objectives of the present study are to achieve a simple and quick approach to estimating the aerodynamic drag reduction rates of vehicle platooning. This paper reports the prediction formula, including the conditions of various types of vehicles in multiple-vehicle platooning, based on the power law of a free turbulent axisymmetric wake and on-road experimental results. Note, the prediction formula in this study does not fully include the effect of various type of wake deficit patterns due to rear shape of vehicle and atmospheric wind. Therefore, continuous study is needed to examine the applicable limit.

Development of a Highly Anti-Corrosive Organic-Inorganic Hybrid Paint

A highly anti-corrosive organic-inorganic hybrid paint for automotive steel parts has been developed. The inorganic component included in the paint is silicon dioxide (SiO2), which has the capability to passivate zinc. By application of the paint on a trivalent chromatetreated zinc-plated steel sheet or a trivalent chromate-treated zinc-nickel-plated steel sheet, high anti-corrosion protection can be provided to steel materials. Particularly in the case of application over a zinc-nickel-plated steel sheet, 0 mm corrosion depth after a cyclic corrosion test (CCT) of 450 cycles was demonstrated.

Development of Fracture Model for Laser Screw Welding

This paper describes the development of a fracture finite element (FE) model for laser screw welding (LSW) and validation of the model with experimental results. LSW was developed and introduced to production vehicles by Toyota Motor Corporation in 2013. LSW offers superb advantages such as increased productivity and short pitch welding. Although the authors had previously developed fracture FE models for conventional resistance spot welding (RSW), a fracture model for LSW has not been developed. To develop this fracture model, many comprehensive experiments were conducted. The results revealed that LSW had twice as many variations in fracture modes compared to RSW. Moreover, fracture mode bifurcations were also found to result from differences in clearance between welded plates. In order to analyze LSW fracture phenomena, detailed FE models using fine hexahedral elements were developed.

A CFD Analysis Method for Prediction of Vehicle Exterior Wind Noise

High frequency wind noise caused by turbulent flow around the front pillars of a vehicle is an important factor for customer perception of ride comfort. In order to reduce undesirable interior wind noise during vehicle development process, a calculation and visualization method for exterior wind noise with an acceptable computational cost and adequate accuracy is required. In this paper an index for prediction of the strength of exterior wind noise, referred to as Exterior Noise Power (ENP), is developed based on an assumption that the acoustic power of exterior wind noise can be approximated by the far field acoustic power radiated from vehicle surface. Using the well-known Curle’s equation, ENP can be represented as a surface integral of an acoustic intensity distribution, referred to as Exterior Noise Power Distribution (ENPD). ENPD is estimated from turbulent surface pressure fluctuation and mean convective velocity in the vicinity of the vehicle surface.

Development of Simplified Finite Element Model for Ultra-High-Strength Steel Resistance Spot Weld Fractures

This paper describes the development of a simplified fracture finite element (FE) model for resistance spot welds (RSW) of ultra-high-strength steel (UHSS) that can be incorporated into large-scale vehicle FE model. It is known that the RSW of UHSS generates two types of fracture modes: heat-affected zone (HAZ) and nugget zone fractures. Lap shear and peeling coupon tests using UHSS sheets found that the different RSW fracture modes occurred at different nugget diameters. To analyze this phenomenon, detailed simulated coupon tests were carried out using solid hexahedral elements. The analytical results revealed that RSW fractures are defined by both the application of plastic strain on the elements and the stress triaxiality state of the elements. A detailed model incorporating a new fracture criteria model recreated the different UHSS RSW fracture modes and achieved a close correlation with the coupon test results.

A technique for induction-hardening local portions of vehicle body reinforcements press-formed of thin sheet steel has been developed, with the aim of ensuring occupant safety in a side collision. This technique for increasing the tensile strength of sheet steel was practically applied to the front floor cross member and center pillar reinforcement. Owing to this method, the weight of body reinforcements can be decreased. New induction-hardening systems have also been developed for the present technique. One is an apparatus which allows induction-hardening a part with a three-dimensionally curved surface. Another is a straightening quench technique used to retain the same dimensional accuracy as the original press-formed part.

Development of TOYOTA Reflex Burn (TRB) System in DI Diesel

In order to optimize air-fuel mixture formation in a small DI diesel engine, studies were conducted into the effects of combustion chamber shape and fuel spray impingement. Based on the findings of these studies, the shape of the combustion chamber was modified to induce complex air motion with high turbulence and fuel injection was carefully controlled to achieve optimum impingement intensity. As a result, the mixture formation process was greatly improved with a consequent gain in terms of engine performance. To clarify the reasons for this improvement in combustion, a three-dimensional calculation of the in-cylinder air motion was made. The behaviour of the spray and flame was observed using an endoscope. The new combustion system, named TOYOTA Reflex Burn system (TRB) thus developed has been adopted in production engines since August 1988.

1 The principal characteristics required of sealing materials used in the body shop have focused on their adhesion to oily steel sheets and quick curing performance. Means for attaining these characteristics have been narrowed down to a basic resin system and a curing system. Various techniques have been studied to ensure proper anti-corrosion performance at the sealer application boundaries and thin application areas. They include the addition of anti-corrosion fillers, the provision of conductivity (through electro-deposition), and the application of a micro foam film over the application boundaries. Thus, prospects for attaining the same level of anti-corrosion performance as existing materials have been achieved.

Development of Robust Design Method in Pedestrian Impact Test

This paper describes that a method has been developed to estimate the range of the scatter of Head Injury Criterion (HIC) values in pedestrian impact tests, which could help to reduce the range of the scatter of HIC values by applying the stochastic method for Finite Element (FE) analysis. A major advantage of this method is that it enables the range of scatter of HIC values to be estimated and to explain the mechanics of the behavior. The test procedure of pedestrian impact allows some tolerances for the resultant conditions of impact such that the distance of actual impact location from the selected point is within 10 mm and the impact velocity is within ±0.7 km/h [1]. A HIC value calculated by impact simulation under a deterministic impact condition with the nominal input data does not necessarily represent the variation of measured data in impactor tests.

Study of Vehicle-to-Vehicle Collision Performance Based on Balance of Front End Strength

Compatibility in vehicles crashes has been studied worldwide in recent years. In cases where primary energy-absorbing structures such as front end members were bypassed in front-to-front collisions, energy-absorbing efficiency declined compared to cases when no such bypassing occurred. A bumper beam that connects the front end members in the transverse direction can help prevent bypassing of primary energy-absorbing structures. The strength balance between front end members and a bumper beam was studied in this paper. It was verified in front-to-front offset vehicle collision tests that crash energy can be efficiently absorbed by balancing the strength of the bumper beam with the compression strength of the front end members.

To meet the market requirement for headlamps having lower power consumption, high photometric performance and long life whilst providing new styling opportunities, it has been anticipated that LED light sources would provide the necessary technological basis. Against this backdrop, Koito has succeeded in developing the necessary headlamp technologies and commercializing the world's first headlamp utilizing white LED's. The key point is that the various challenges associated with the development of an LED headlamp such as the commercial application of a synthesized light distribution, control of the light axis structure for the multi-lamp system, development of adequate thermal management for the cooling of the LED's and the achievement of volume production of the lamps have been successfully overcome.

Material Consolidation for Automotive Interior and Exterior Parts through Development of a High Performance Material

Through a polymer design and precise morphology control, The Super Olefin Polymer, TSOP-1 and TSOP-5 were developed for the material consolidation of interior and exterior parts, respectively. Due to a good balance of TSOP performance, several conventional materials were consolidated into one material for each application. Accordingly, considerable amounts of weight reduction and cost savings have been obtained. In addition to the excellent recyclability of TSOP, the coated bumpers collected from the market were re-utilized through paint decomposition technology. The first dashboard construction, molded partially with foam-padded skin, was also realized. The current amount of TSOP used in a vehicle is about 30% of the total amount of plastic materials. Through the usage of TSOP, 70% of the material consolidation has been achieved.

Development and Application of an Enhanced SID-IIs Dummy for Analyzing Side Impact Kinematics

Due to the relative high speed and short distance between the door and occupant, side impact presents a challenging task when analyzing the input force from the door to the occupant. The new FMVSS214 Final Rule in 2007 and the new NCAP in 2008 mandated the use of a SID-IIs in the oblique pole impact test and in the rear seat during an MDB side impact test. Therefore, a high-precision measurement and calculation of the three-dimensional dummy kinematics, as well as the interaction of force inside the dummy (internal force) and force exerted from outside the dummy (external force) will help provide efficient evaluation of design requirements for the door trim and supplemental restraint systems that meet legally mandated requirements.

Effects of Planar and Nonplanar Driver-Side Mirrors on Subjective Discomfort-Glare Responses Among Young and Old.

In this study, we evaluated subjective nighttime discomfort-glare responds on three different types of planar and non-planar driver-side mirrors on two age groups. Fifty-six individuals (28 young [18-35 years] and 28 old [65 years and over]) participated in this experiment. Subjective discomfort-glare rating scores on three different types of driver-side mirrors were assessed utilizing De Boer's rating scale in a controlled nighttime driving environment (laboratory ambient illuminant level - l lux with headlight turned off). Three driver-side mirrors included: planar (“flat mirror” - reflectance ratio of 39.12%) and nonplanar (“curved mirror” - reflectance ratio of 8.78% and “blue mirror” - reflectance ratio of 7.77%; R=1400mm). The results indicated that with the same glare level (as measured by angle of incidence and illuminance on the front of the eyes), older adults reported lower De Boer's rating scores (i.e. worse feelings of glare) than their younger counterparts.

Joining Technologies for Aluminum Body-Improvement of Self-piercing Riveting

The experimental research vehicle ES3 body was realized by using various aluminum-joining technologies: MIG welding, laser welding, self-piercing riveting. These technologies were applied selectively to make full use of their individual characteristics, according to the body structure and joined materials. Of these technologies, self-piercing riveting is advantageous in several respects. Aiming to expand the application range of riveting technology, we developed a die that prevents cracks in joining aluminum casting, and a method to improve rivet driving in thick, multi-pile portion. We further studied the feasibility of aluminum rivets. This paper outlines the ES3 body structure and it's joining technologies used and introduces the further improvements we developed concerning self-piercing riveting.

Galvannealed steel sheet (GA) is very extensively used for vehicle panels. However ζ-phase (FeZn13) in GA coat causes poor stamping formability. Previously, there were no easy methods to evaluate the influence of ζ-phase on the frictional characteristics other than the X-ray diffraction method. This study will discuss the development of a new testing method: Dr. STAMP Method that is both efficient and convenient with pin-on-disc tester.

Introduction of Durable Surface Conditioner Before E-Coat

Toyota Motor Corporation has been developing technologies for reductions on the environmental load. This paper reports the following as a part of technological development for the painting process. Prior to the application of the E-coat, vehicle bodies are pretreated with zinc phosphates. This is applied to ensure good adhesion and corrosion resistance of the E-coat film. To obtain an excellent pretreatment film, surface conditioning with titanium colloid is generally applied before pretreatment. Since colloid flocculation control was difficult in the case of a conventional titanium colloid-type surface conditioner, the surface conditioner had to be renewed at approximately two-month intervals. The liquid life, however, increased remarkably as a result of adopting fine zinc-type surface conditioners and adding an organic protective surface layer. The water supply/discharge amount was decreased significantly compared with previous amounts.
