GreenZone Driving for Plug In Hybrid Electric Vehicles

Impact of driving patterns on fuel economy is significant in hybrid electric vehicles (HEVs). Driving patterns affect propulsion and braking power requirement of vehicles, and they play an essential role in HEV design and control optimization. Driving pattern conscious adaptive strategy can lead to further fuel economy improvement under real-world driving. This paper proposes a real-time driving pattern recognition algorithm for supervisory control under real-world conditions. The proposed algorithm uses reference real-world driving patterns parameterized from a set of representative driving cycles. The reference cycle set consists of five synthetic representative cycles following the real-world driving distance distribution in the US Midwestern region. Then, statistical approaches are used to develop pattern recognition algorithm. Driving patterns are characterized with four parameters evaluated from the driving cycle velocity profiles.

Development and Testing of an Innovative Oil Condition Sensor

In order to detect degradation of engine oil lubricant, bench testing along with a number of diesel-powered Ford trucks were instruments and tested. The purpose of the bench testing was primarily to determine performance aspects such as repeatability, hysteresis effects and so on. Vehicle testing was conducted by designing and installing a separate oil reservoir along with a circulation system which was mounted in the vicinity of the oil pan. An innovative oil sensor was directly installed on the reservoir which can measure five (5) independent oil parameters (viscosity, density, permittivity, conductance, temperature). In addition, the concept is capable of detecting the oil level continuously during normal engine operation. The sensing system consists of an ultrasonic transducer for the oil level detection as well as a Tuning Fork mechanical resonator for the oil condition measurement.

A New Responsive Model for Educational Programs for Industry: The University of Detroit Mercy Advanced Electric Vehicle Graduate Certificate Program

Today's automotive and electronics technologies are evolving so rapidly that educators and industry are both challenged to re-educate the technological workforce in the new area before they are replaced with yet another generation. In early November 2009 Ford's Product Development senior management formally approved a proposal by the University of Detroit Mercy to transform 125 of Ford's “IC Engine Automotive Engineers” into “Advanced Electric Vehicle Automotive Engineers.” Two months later, the first course of the Advanced Electric Vehicle Program began in Dearborn. UDM's response to Ford's needs (and those of other OEM's and suppliers) was not only at the rate of “academic light speed,” but it involved direct collaboration of Ford's electric vehicle leaders and subject matter experts and the UDM AEV Program faculty.

Model-Based Design Case Study: Low Cost Audio Head Unit

The use of model-based software development in automotive applications has increased in recent years. Current vehicles contain millions of lines of code, and millions of dollars are spent each year fixing software issues. Most new features are software controlled and many times include distributed functionality, resulting in increased vehicle software content and accelerated complexity. To handle rapid change, OEMs and suppliers must work together to accelerate software development and testing. As development processes adapt to meet this challenge, model-based design can provide a solution. Model-based design is a broad development approach that is applied to a variety of applications in various industries. This paper reviews a project using the MATLAB/Simulink/Stateflow environment to complete a functional model of a low cost radio.

A Statistical Characterization of School Bus Drive Cycles Collected via Onboard Logging Systems

In an effort to characterize the dynamics typical of school bus operation, National Renewable Energy Laboratory (NREL) researchers set out to gather in-use duty cycle data from school bus fleets operating across the country. Employing a combination of Isaac Instruments GPS/CAN data loggers in conjunction with existing onboard telemetric systems resulted in the capture of operating information for more than 200 individual vehicles in three geographically unique domestic locations. In total, over 1,500 individual operational route shifts from Washington, New York, and Colorado were collected. Upon completing the collection of in-use field data using either NREL-installed data acquisition devices or existing onboard telemetry systems, large-scale duty-cycle statistical analyses were performed to examine underlying vehicle dynamics trends within the data and to explore vehicle operation variations between fleet locations.

Overcoming the Range Limitation of Medium-Duty Battery Electric Vehicles through the use of Hydrogen Fuel-Cells

Battery electric vehicles possess great potential for decreasing lifecycle costs in medium-duty applications, a market segment currently dominated by internal combustion technology. Characterized by frequent repetition of similar routes and daily return to a central depot, medium-duty vocations are well positioned to leverage the low operating costs of battery electric vehicles. Unfortunately, the range limitation of commercially available battery electric vehicles acts as a barrier to widespread adoption. This paper describes the National Renewable Energy Laboratory's collaboration with the U.S. Department of Energy and industry partners to analyze the use of small hydrogen fuel-cell stacks to extend the range of battery electric vehicles as a means of improving utility, and presumably, increasing market adoption.

Calibration of Electrochemical Models for Li-ion Battery Cells Using Three-Electrode Testing

Electrochemical models of lithium ion batteries are today a standard tool in the automotive industry for activities related to the computer-aided engineering design, analysis, and optimization of energy storage systems for electrified vehicles. One of the challenges in the development or use of such models is the need of detailed information on the cell and electrode geometry or properties of the electrode and electrolyte materials, which are typically unavailable or difficult to retrieve by end-users. This forces engineers to resort to “hand-tuning” of many physical and geometrical parameters, using standard cell-level characterization tests. This paper proposes a method to provide information and data on individual electrode performance that can be used to simplify the calibration process for electrochemical models.

Impact to Cooling Airflow from Truck Platooning

We investigate tradeoffs between the airflow strategies related to engine cooling and the aerodynamic-enabled fuel savings created by platooning. By analyzing air temperatures, engine temperatures and cooling air flow at different platoon distances, we show the thermal impact to the engine from truck platooning. Previously, we collected wind and thermal data for numerous heavy-duty truck platoon configurations (gaps ranging from 4 to 87 meters) and reported the significant fuel savings enabled by these configurations. The fuel consumption for all trucks in the platoon were measured using the SAE J1321 gravimetric procedure as well as calibrated J1939 instantaneous fuel rate while travelling at 65 mph and loaded to a gross weight of 65,000 lb.

Hardware-in-the-Loop and Road Testing of RLVW and GLOSA Connected Vehicle Applications

This paper presents an evaluation of two different Vehicle to Infrastructure (V2I) applications, namely Red Light Violation Warning (RLVW) and Green Light Optimized Speed Advisory (GLOSA). The evaluation method is to first develop and use Hardware-in-the-Loop (HIL) simulator testing, followed by extension of the HIL testing to road testing using an experimental connected vehicle. The HIL simulator used in the testing is a state-of-the-art simulator that consists of the same hardware like the road side unit and traffic cabinet as is used in real intersections and allows testing of numerous different traffic and intersection geometry and timing scenarios realistically. First, the RLVW V2I algorithm is tested in the HIL simulator and then implemented in an On-Board-Unit (OBU) in our experimental vehicle and tested at real world intersections.

Numerical Investigation of Friction Material Contact Mechanics in Automotive Clutches

A wet clutch model is required in automotive propulsion system simulations for enabling robust design and control development. It commonly assumes Coulomb friction for simplicity, even though it does not represent the physics of hydrodynamic torque transfer. In practice, the Coulomb friction coefficient is treated as a tuning parameter in simulations to match vehicle data for targeted conditions. The simulations tend to deviate from actual behaviors for different drive conditions unless the friction coefficient is adjusted repeatedly. Alternatively, a complex hydrodynamic model, coupled with a surface contact model, is utilized to enhance the fidelity of system simulations for broader conditions. The theory of elastic asperity deformation is conventionally employed to model clutch surface contact. However, recent examination of friction material shows that the elastic modulus of surface fibers significantly exceeds the contact load, implying no deformation of fibers.

Combined Fluid Loop Thermal Management for Electric Drive Vehicle Range Improvement

Electric drive vehicles (EDVs) have complex thermal management requirements not present in conventional vehicles. In addition to cabin conditioning, the energy storage system (ESS) and power electronics and electric motor (PEEM) subsystems also require thermal management. Many current-generation EDVs utilize separate cooling systems, adding both weight and volume, and lack abundant waste heat from an engine for cabin heating. Some use battery energy to heat the cabin via electrical resistance heating, which can result in vehicle range reductions of 50% under cold ambient conditions. These thermal challenges present an opportunity for integrated vehicle thermal management technologies that reduce weight and volume and increase cabin heating efficiency. Bench testing was conducted to evaluate a combined fluid loop technology that unifies the cabin air-conditioning and heating, ESS thermal management, and PEEM cooling into a single liquid coolant-based system.

A Second Life for Electric Vehicle Batteries: Answering Questions on Battery Degradation and Value

Battery second use-putting used plug-in electric vehicle (PEV) batteries into secondary service following their automotive tenure-has been proposed as a means to decrease the cost of PEVs while providing low cost energy storage to other fields (e.g., electric utility markets). To understand the value of used automotive batteries, however, we must first answer several key questions related to battery degradation, including: How long will PEV batteries last in automotive service? How healthy will PEV batteries be when they leave automotive service? How long will retired PEV batteries last in second-use service? How well can we best predict the second-use lifetime of a used automotive battery? Under the support of the U.S. Department of Energy's Vehicle Technologies Office, the National Renewable Energy Laboratory has developed a methodology and the requisite tools to answer these questions, including the Battery Lifetime Simulation Tool (BLAST).

Electrochemical Characterization of Coated Self-Piercing Rivets for Magnesium Applications

This work reports on measurement and analysis of the galvanic interaction between steel self-piercing rivets (SPRs) having several different surface conditions and magnesium alloy substrates under consideration for use in automotive structural assemblies. Rivet surface conditions included uncoated steel, conventional Zn-Sn barrel plating and variations of commercial aluminizing processes, including supplemental layers and sealants. Coating characteristics were assessed using open circuit potential (OCP) measurement, potentiodynamic polarization scanning (PDS), and electrochemical impedance spectroscopy (EIS). The degree of galvanic coupling was determined using zero-resistance ammeter (ZRA) and the scanning vibrating electrode technique (SVET), which also permitted characterization of galvanic current flows in situ.

Hazard Warning Performance in Light of Vehicle Positioning Accuracy and Map-Less Approach Path Matching

Vehicle to Vehicle Communication use case performance heavily relies on market penetration rate. The more vehicles support a use case, the better the customer experience. Enabling these use cases with acceptable quality on vehicles without built-in navigation systems, elaborate map matching and highly accurate sensors is challenging. This paper introduces a simulation framework to assess system performance in dependency of vehicle positioning accuracy for matching approach path traces in Decentralized Environmental Notification Messages (DENMs) in absence of navigation systems supporting map matching. DENMs are used for distributing information about hazards on the road network. A vehicle without navigation system and street map can only match its position trajectory with the trajectory carried in the DENM.

Study on Fatigue Behaviors of Porous T300/924 Carbon Fiber Reinforced Polymer Unidirectional Laminates

Morphological features of voids were characterized for T300/924 12-ply and 16-ply composite laminates at different porosity levels through the implementation of a digital microscopy (DM) image analysis technique. The composite laminates were fabricated through compression molding. Compression pressures of 0.1MPa, 0.3MPa, and 0.5MPa were selected to obtain composite plaques at different porosity levels. Tension-tension fatigue tests at load ratio R=0.1 for composite laminates at different void levels were conducted, and the dynamic stiffness degradation during the tests was monitored. Fatigue mechanisms were then discussed based on scanning electron microscope (SEM) images of the fatigue fracture surfaces. The test results showed that the presence of voids in the matrix has detrimental effects on the fatigue resistance of the material, depending on the applied load level.

Interpolated Selective Area Mechanical Roughening for Thermally Sprayed Engine Bores

Thermally sprayed engine bores require surface preparation prior to coating to ensure adequate adhesion. Mechanical roughening methods produce repeatable surfaces with high adhesion strength and are attractive for high volume production. The currently available mechanical roughening methods are finish boring based processes which require diameter-specific tooling and significant clearance at the bottom of the bore for tool overtravel and retraction. This paper describes a new mechanical roughening method based on circular interpolation. This method uses two tools: a peripheral milling tool, which cuts a series of concentric grooves in the bore wall through interpolation, and a second rotary tool which deforms the grooves to produce an undercut. This method produces equivalent or higher bond strength than current surface preparation methods, and does not require diameter-specific tooling or bottom clearance for tool retraction.

Data Driven Calibration Approach

Designing a control system that can robustly detect faulted emission control devices under all environmental and driving conditions is a challenging task for OEMs. In order to gain confidence in the control strategy and the values of tunable parameters, the test vehicles need to be subjected to their limits during the development process. Complexity of modern powertrain systems along with the On-Board Diagnostic (OBD) monitors with multidimensional thresholds make it difficult to anticipate all the possible scenarios. Finding optimal solutions to these problems using traditional calibration processes can be time and resource intensive. A possible solution is to take a data driven calibration approach. In this method, a large amount of data is collected by collaboration of different groups working on the same powertrain. Later, the data is mined to find the optimum values of tunable parameters for the respective vehicle functions.

With the trending electrification of vehicle accessory drives brings new control concepts useful in many cases to optimize energy management within the powertrain system. Considering that direct engine drives do not have as much flexibility as independent electric drives, it is apparent that several advantages are to be expected from electric drives. New developed high efficient electric drives can be implemented when considering many vehicle sub-systems. Combinations of continuous varying and discrete flow control devices offer thermal management opportunities across several vehicle attributes including fuel economy, drivability, performance, and cabin comfort. Often new technologies are integrated with legacy systems to deliver maximum value. Leveraging both electrical and mechanical actuators in some cases presents control challenges in optimizing energy management while delivering robust system operation.

Dynamic Misfire Threshold Determination Based On Zone-Level and Buffer-Level Adaptations for Internal Combustion Engines

Misfire is generally defined as be no or partial combustion during the power stroke of internal combustion engine. Because a misfired engine will dramatically increase the exhaust emission and potentially cause permanent damage to the catalytic converters, California Air Resources Board (CARB), as well as most of other countries’ on-board diagnostic regulations mandates the detection of misfire. Currently almost all the OEMs utilize crankshaft position sensors as the main input to their misfire detection algorithm. The detailed detection approaches vary among different manufacturers. For example, some chooses the crankshaft angular velocity calculated from the raw output of the crankshaft positon sensor as the measurement to distinguish misfires from normal firing events, while others use crankshaft angular acceleration or the associated torque index derived from the crankshaft position sensor readings as the measurement of misfire detection.
