Future Development of EcoBoost Technology

Combustion engines are typically only 20-30% efficient at part-load operating conditions, resulting in poor fuel economy on average. To address this, LiquidPiston has developed an improved thermodynamics cycle, called the High-Efficiency Hybrid Cycle (HEHC), which optimizes each process (stroke) of the engine operation, with the aim of maximizing fuel efficiency. The cycle consists of: 1) a high compression ratio; 2) constant-volume combustion, and 3) over-expansion. At a modest compression ratio of 18:1, this cycle offers an ideal thermodynamic efficiency of 74%. To embody the HEHC cycle, LiquidPiston has developed two very different rotary engine architectures ? called the ?M? and ?X? engines. These rotary engine architectures offer flexibility in executing the thermodynamics cycle, and also result in a very compact package. In this talk, I will present recent results in the development of the LiquidPiston engines. The company is currently testing 20 and 40 HP versions of the ?M?

Extending Tensile Curves beyond Uniform Elongation Using Digital Image Correlation: Capability Analysis

A uniaxial stress-strain curve obtained from a conventional tensile test is only valid up to the point of uniform elongation, beyond which a diffuse neck begins to develop, followed by localized necking and eventual fracture. However Finite Element Analysis for sheet metal forming requires an effective stress-strain curve that extends well beyond the diffuse necking point. Such an extension is usually accomplished by analytical curve fitting and extrapolation. Recent advancement in Digital Image Correlation (DIC) techniques allows direct measurement of full-range stress-strain curves by continuously analyzing the deformation within the diffuse neck zone until the material ruptures. However the stress-strain curve obtained this way is still approximate in nature. Its accuracy depends on the specimen size, the gage size for analysis, and the material response itself.

Deformation Analysis of Incremental Sheet Forming

Incremental Sheet Forming (ISF) is an emerging sheet metal prototyping technology where a part is formed as one or more stylus tools are moving in a pre-determined path and deforming the sheet metal locally while the sheet blank is clamped along its periphery. A deformation analysis of incremental forming process is presented in this paper. The analysis includes the development of an analytical model for strain distributions based on part geometry and tool paths; and numerical simulations of the forming process with LS-DYNA. A skew cone is constructed and used as an example for the study. Analytical and numerical results are compared, and excellent correlations are found. It is demonstrated that the analytical model developed in this paper is reliable and efficient in the prediction of strain distributions for incremental forming process.

Development of the Combustion System for a Flexible Fuel Turbocharged Direct Injection Engine

Gasoline turbocharged direct injection (GTDI) engines, such as EcoBoost™ from Ford, are becoming established as a high value technology solution to improve passenger car and light truck fuel economy. Due to their high specific performance and excellent low-speed torque, improved fuel economy can be realized due to downsizing and downspeeding without sacrificing performance and driveability while meeting the most stringent future emissions standards with an inexpensive three-way catalyst. A logical and synergistic extension of the EcoBoost™ strategy is the use of E85 (approximately 85% ethanol and 15% gasoline) for knock mitigation. Direct injection of E85 is very effective in suppressing knock due to ethanol's high heat of vaporization - which increases the charge cooling benefit of direct injection - and inherently high octane rating. As a result, higher boost levels can be achieved while maintaining optimal combustion phasing giving high thermal efficiency.

Finite Element Modeling of Dissimilar Metal Self-piercing Riveting Process

In present paper, the process of joining aluminum alloy 6111T4 and steel HSLA340 sheets by self-piercing riveting (SPR) is studied. The rivet material properties were obtained by inverse modeling approach. Element erosion technique was adopted in the LS-DYNA/explicit analysis for the separation of upper sheet before the rivet penetrates into lower sheet. Maximum shear strain criterion was implemented for material failure after comparing several classic fracture criteria. LS-DYNA/implicit was used for springback analysis following the explicit riveting simulation. Large compressive residual stress was observed near frequent fatigue crack initiation sites, both around vicinity of middle inner wall of rivet shank and upper 6111T4 sheet.

Modeling of an Advanced Steering Wheel and Column Assembly for Frontal and Side Impact Simulations

This paper presents the final phase of a study to develop the modeling methodology for an advanced steering assembly with a safety-enhanced steering wheel and an adaptive energy absorbing steering column. For passenger cars built before the 1960s, the steering column was designed to control vehicle direction with a simple rigid rod. In severe frontal crashes, this type of design would often be displaced rearward toward the driver due to front-end crush of the vehicle. Consequently, collapsible, detachable, and other energy absorbing steering columns emerged to address this type of kinematics. These safety-enhanced steering columns allow frontal impact energy to be absorbed by collapsing or breaking the steering columns, thus reducing the potential for rearward column movement in severe crashes. Recently, more advanced steering column designs have been developed that can adapt to different crash conditions including crash severity, occupant mass/size, seat position, and seatbelt usage.

Hot Stamping of a B-Pillar Outer from High Strength Aluminum Sheet AA7075

This work demonstrates the feasibility of hot stamping a B-pillar outer panel from aluminum alloy 7075. AA7075 is characterized by a high strength to weight ratio with yield strengths comparable to those of DP and TRIP advanced high strength steels. Applications using AA7075 have typically been limited to the aerospace industry due to the high variable cost associated with forming and joining of these materials. A primary key to implementation in the automotive industry is the development of metal forming methods that produce non-compromised stamped parts at automotive manufacturing volumes and costs. This work explores the feasibility of die quenching a hot blank within a cold die as a means of delivering high strength aluminum sheet parts. A die made from kirksite was used to evaluate the hot stamping process for a B-pillar outer. After the forming/quenching operation, the parts were subjected to an artificial aging process to regain the properties of the T6-temper.

A New Technique to Determine the Burning Velocity in a Gasoline Direct Injection Engine

Many approaches have been taken to determine the burning velocity in internal combustion engines. Experimentally, the burning velocity has been determined in optically accessible gasoline engines by tracking the propagation of the flame front from the spark plug to the end of the combustion chamber. These experiments are costly as they require special imaging techniques and major modifications in the engine structure. Another approach to determine the burning velocity is from 3D CFD simulation models. These models require basic information about the mechanisms of combustion which are not available for distillate fuels in addition to many assumptions that have to be made to determine the burning velocity. Such models take long periods of computational time for execution and have to be calibrated and validated through experimentation.

In-Cylinder Wall Temperature Influence on Unburned Hydrocarbon Emissions During Transitional Period in an Optical Engine Using a Laser-Induced Phosphorescence Technique

Emissions of Unburned Hydrocarbons (UHC) from diesel engines are a particular concern during the starting process, when after-treatment devices are typically below optimal operating temperatures. Drivability in the subsequent warm-up phase is also impaired by large cyclic fluctuations in mean effective pressure (MEP). This paper discusses in-cylinder wall temperature influence on unburned hydrocarbon emissions and combustion stability during the starting and warm-up process in an optical engine. A laser-induced phosphorescence technique is used for quantitative measurements of in-cylinder wall temperatures just prior to start of injection (SOI), which are correlated to engine out UHC emission mole fractions and combustion phasing during starting sequences over a range of charge densities, at a fixed fueling rate. Squish zone cylinder wall temperature shows significant influence on engine out UHC emissions during the warm-up process.

On-Board Fuel Identification using Artificial Neural Networks

On-board fuel identification is important to ensure engine safe operation, similar power output, fuel economy and emissions levels when different fuels are used. Real-time detection of physical and chemical properties of the fuel requires the development of identifying techniques based on a simple, non-intrusive sensor. The measured crankshaft speed signal is already available on series engine and can be utilized to estimate at least one of the essential combustion parameters such as peak pressure and its location, rate of cylinder pressure rise and start of combustion, which are an indicative of the ignition properties of the fuel. Using a dynamic model of the crankshaft numerous methods have been previously developed to identify the fuel type but all with limited applications in terms of number of cylinders and computational resources for real time control.

An Iterative Application of Multi-Disciplinary Optimization for Vehicle Body Weight Reduction Based on 2015 Mustang Product Development

Designing a vehicle body involves meeting numerous performance requirements related to different attributes such as NVH, Durability, Safety, and others. Multi-Disciplinary Optimization (MDO) is an efficient way to develop a design that optimizes vehicle performance while minimizing the weight. Since a body design evolves in course of the product development cycle, it is essential to repeat the MDO process several times as a design matures and more accurate data become available. This paper presents a real life application of the MDO process to reduce weight while optimizing performance over the design cycle of the 2015 Mustang. The paper discusses the timing and results of the applied Multi-Disciplinary Optimization process. The attributes considered during optimization include Safety, Durability and Body NVH. Several iterations of MDO have been performed at different milestones in the design cycle leading to a significant weight reduction of the already optimized design by over 16kg.

An Investigation of the Effects of Cast Skin on the Mechanical Properties of an AM60 Die-Cast Magnesium Alloy

Magnesium die-cast alloys are known to have a layered microstructure composed of: (1) An outer skin layer characterized by a refined microstructure that is relatively defect-free; and (2) A “core” (interior) layer with a coarser microstructure having a higher concentration of features such as porosity and externally solidified grains (ESGs). Because of the difference in microstructural features, it has been long suggested that removal of the surface layer by machining could result in reduced mechanical properties in tested tensile samples. To examine the influence of the skin layer on the mechanical properties, a series of round tensile bars of varying diameters were die-cast in a specially-designed mold using the AM60 Mg alloy. A select number of the samples were machined to different final diameters. Subsequently, all of the samples (as-cast as well as machined) were tested in tension.

A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

Model-Based Control-Oriented Combustion Phasing Feedback for Fast CA50 Estimation

The highly transient operational nature of passenger car engines makes cylinder pressure based feedback control of combustion phasing difficult. The problem is further complicated by cycle-to-cycle combustion variation. A method for fast and accurate differentiation of normal combustion variations and true changes in combustion phasing is addressed in this research. The proposed method combines the results of a feed forward combustion phasing prediction model and “noisy” measurements from cylinder pressure using an iterative estimation technique. A modified version of an Extended Kalman Filter (EKF) is applied to calculate optimal estimation gain according to the stochastic properties of the combustion phasing measurement at the corresponding engine operating condition. Methods to improve steady state CA50 estimation performance and adaptation to errors are further discussed in this research.

Influence of Test Procedure on Friction Behavior and its Repeatability in Dynamometer Brake Performance Testing

The efforts of the ISO “Test Variability Task Force” have been aimed at improving the understanding and at reducing brake dynamometer test variability during performance testing. In addition, dynamometer test results have been compared and correlated to vehicle testing. Even though there is already a vast amount of anecdotal evidence confirming the fact that different procedures generate different friction coefficients on the same brake corner, the availability of supporting data to the industry has been elusive up to this point. To overcome this issue, this paper focuses on assessing friction levels, friction coefficient sensitivity, and repeatability under ECE, GB, ISO, JASO, and SAE laboratory friction evaluation tests.

Representing SUV as a 2D Beam Carrying Spring-Mass Systems to Compute Powertrain Bounce Mode

Accurate prediction of in-vehicle powertrain bounce mode is necessary to ensure optimum responses are achieved at driver’s touch points during 4post shake or rough road shake events. But, during the early stages of vehicle development, building a detailed vehicle finite element (FE) model is not possible and often powertrain bounce modes are computed assuming the powertrain to be a stand-alone unit. Studies conducted on FE models of a large SUV with body on frame architecture showed that the stand-alone approach overestimates the powertrain bounce mode. Consequently, there is a need for a simplified version of vehicle model which can be built early on to compute powertrain modes. Previously, representing all the major components as rigid entities, simplified unibody vehicle models have been built to compute powertrain modes. But such an approach would be inaccurate here, for a vehicle with body on frame architecture due to the flexible nature of the frame (even at low frequencies).

Novel CAE CV Joint Modeling Method for Driveline Half-Shaft at Idle Condition

Idle shake is an important NVH attribute. Vehicles with good NVH characteristics are designed to perform excellent in IDLE and SHAKE conditions. Typically, tactile vibrations at idle are measured at the driver seat and steering wheel. Vibrations caused by engine excitation at idle are passed through several paths to the body structure. The dominant paths being the engine mounts and the half-shafts, either one of them or both can be a major factor influencing the perceived idle vibration in a vehicle. In the past, modeling the half-shafts accurately has been a challenge and often time has been ignored because of modeling complexity. This has led to idle CAE predictions not correlating with test data. The aim of this paper is to describe a finite element modeling method of half-shaft to predict idle vibrations levels.

Equivalent Damping Added by Sound Package

In Automotive and Aerospace industries, sound package has an important role to control vehicle noise in order to improve passenger comfort and reduce environmental noise pollution. The most known approaches used to model the sound package are the Transfer Matrix Method (TMM) combined with Statistical Energy Analysis (SEA). The Transfer Matrix Method based approach is extensively used and well-validated for predicting the transmission loss and other vibro-acoustic indicators of multi-layer structures. However, to the best of our knowledge, the equivalent damping due to the multilayer has not been addressed yet in the literature, and it's a novel approach. In this paper, simplified formulations using TMM to compute the equivalent damping will be recalled, and an experimental study will be conducted to assess the add-on damping by sound package for different configurations.

NVH Development of the Ford 2.7L 4V-V6 Turbocharged Engine

A new turbocharged 60° 2.7L 4V-V6 gasoline engine has been developed by Ford Motor Company for both pickup trucks and car applications. This engine was code named “Nano” due to its compact size; it features a 4-valves DOHC valvetrain, a CGI cylinder block, an Aluminum ladder, an integrated exhaust manifold and twin turbochargers. The goal of this engine is to deliver 120HP/L, ULEV70 emission, fuel efficiency improvements and leadership level NVH. This paper describes the upfront design and optimization process used for the NVH development of this engine. It showcases the use of analytical tools used to define the critical design features and discusses the NVH performance relative to competitive benchmarks.

Instrumentation, Acquisition and Data Processing Requirements for Accurate Combustion Noise Measurements

The higher cylinder peak pressure and pressure rise rate of modern diesel and gasoline fueled engines tend to increase combustion noise while customers demand lower noise. The multiple degrees of freedom in engine control and calibration mean there is more scope to influence combustion noise but this must first be measured before it can be balanced with other attributes. An efficient means to realize this is to calculate combustion noise from the in-cylinder pressure measurements that are routinely acquired as part of the engine development process. This publication reviews the techniques required to ensure accurate and precise combustion noise measurements. First, the dynamic range must be maximized by using an analogue to digital converter with sufficient number of bits and selecting an appropriate range in the test equipment.
