Exhaust Manifold Thermal Assessment with Ambient Heat Transfer Coefficient Optimization

Abstract Exhaust manifolds are one of the most important components on the engine assembly, which is mounted on engine cylinder head. Exhaust manifolds connect exhaust ports of cylinders to the turbine for turbocharged diesel engine therefore they play a significant role in the performance of engine system. Exhaust manifolds are subjected to very harsh thermal loads; extreme heating under very high temperatures and cooling under low temperatures. Therefore designing a durable exhaust manifold is a challenging task. Computer aided engineering (CAE) is an effective tool to drive an exhaust manifold design at the early stage of engine development. Thus advanced CAE methodologies are required for the accurate prediction of temperature distribution. However, at the end of the development process, for the design verification purposes, various tests have to be carried out in engine dynamometer cells under severe operating conditions.

A Unique Application of Gasoline Particulate Filter Pressure Sensing Diagnostics

Abstract Gasoline particulate filters (GPFs) are important aftertreatment components that enable gasoline direct injection (GDI) engines to meet European Union (EU) 6 and China 6 particulate number emissions regulations for nonvolatile particles greater than 23 nm in diameter. GPFs are rapidly becoming an integral part of the modern GDI aftertreatment system. The Active Exhaust Tuning (EXTUN) Valve is a butterfly valve placed in the tailpipe of an exhaust system that can be electronically positioned to control exhaust noise levels (decibels) under various vehicle operating conditions. This device is positioned downstream of the GPF, and variations in the tuning valve position can impact exhaust backpressures, making it difficult to monitor soot/ash accumulation or detect damage/removal of the GPF substrate. The purpose of this work is to present a unique example of subsystem control and diagnostic architecture for an exhaust system combining GPF and EXTUN.

High Power-Density, High Efficiency, Mechanically Assisted, Turbocharged Direct-Injection Jet-Ignition Engines for Unmanned Aerial Vehicles

Abstract More than a decade ago, we proposed combined use of direct injection (DI) and jet ignition (JI) to produce high efficiency, high power-density, positive-ignition (PI), lean burn stratified, internal combustion engines (ICEs). Adopting this concept, the latest FIA F1 engines, which are electrically assisted, turbocharged, directly injected, jet ignited, gasoline engines and work lean stratified in a highly boosted environment, have delivered peak power fuel conversion efficiencies well above 46%, with specific power densities more than 340 kW/liter. The concept, further evolved, is here presented for unmanned aerial vehicle (UAV) applications. Results of simulations for a new DI JI ICE with rotary valve, being super-turbocharged and having gasoline or methanol as working fuel, show the opportunity to achieve even larger power densities, up to 430 kW/liter, while delivering a near-constant torque and, consequently, a nearly linear power curve over a wide range of speeds.

Mechanical Response of Hybrid Laminated Polymer Nanocomposite Structures: A Multilevel Numerical Analysis

Abstract The prediction of mechanical elastic response of laminated hybrid polymer composites with basic carbon nanostructure, that is carbon nanotubes and graphene, inclusions has gained importance in many advanced industries like aerospace and automotive. For this purpose, in the current work, a hierarchical, four-stage, multilevel framework is established, starting from the nanoscale, up to the laminated hybrid composites. The proposed methodology starts with the evaluation of the mechanical properties of carbon nanostructure inclusions, at the nanoscale, using advanced 3D spring-based finite element models. The nanoinclusions are considered to be embedded randomly in the matrix material, and the Halpin-Tsai model is used in order to compute the average properties of the hybrid matrix at the lamina micromechanics level.

Computational Fluid Dynamic Simulation of In-Cylinder Pressures to Validate High-Range VCR

Abstract This article serves as a proof-of-concept and feasibility analysis regarding a variable compression ratio (VCR) engine design utilizing an exhaust valve opening during the compression stroke to vary the compression ratio instead of the traditional method of changing the cylinder or piston geometry patented by Ford, Mercedes-Benz, Nissan, Peugeot, Gomecsys, et al. [1]. In this concept, an additional exhaust valve opening was used to reduce the virtual compression ratio of the engine, without geometric changes. A computational fluid dynamic model in ANSYS Forte was used to simulate a single-cylinder, cold flow, four-stroke, direct injection engine cycle. In this model, the engine was simulated at a compression ratio of 10:1. Then, the model was modified to a compression ratio of 17:1. Then, an additional valve opening at the end of the compression stroke was added to the 17:1 high compression model.

Vibration Response Properties in Frame Hanging Catalyst Muffler

Abstract Dynamic stresses exist in parts of a catalyst muffler caused by the vibration of a moving vehicle, and it is important to clarify and predict the vibration response properties for preventing fatigue failures. Assuming a vibration isolating installation in the vehicle frame, the vibration transmissibility and local dynamic stress of the catalyst muffler were examined through a vibration machine. Based on the measured data and by systematically taking vibration theories into consideration, a new prediction method of the vibration modes and parameters was proposed that takes account of vibration isolating and damping. A lumped vibration model with the six-element and one mass point was set up, and the vibration response parameters were analyzed accurately from equations of motion. In the vibration test, resonance peaks from the hanging bracket, rubber bush, and muffler parts were confirmed in three excitation drives, and local stress peaks were coordinate with them as well.

An Investigation on Drilling of Epoxy Composites by Taguchi Method

Abstract Effects of process parameters such as rotational speed, feed rate, and drill diameters on the drilling behavior of basalt-epoxy-based composites including 2.5 wt.% Al2O3 particles manufactured by mixing and compression method were investigated by Taguchi’s technique. The experimental results showed that the burr height (BH) increased considerably almost linearly with an increase in the drill diameter, while it remained stable with speed and decreased the feed rate slightly. There was an excellent correlation between the control factors and responses, BH of basalt fiber-reinforced plastics (BFRPs) through the Taguchi approach. The model had an adjusted R2 value of 96.3%. Generally, the inclusion of Al2O3 particles in BFRP increased its cutting force properties. Optimized drilling conditions for the input variables to produce the lowest response of the BH for composites were rotational speed of 560 rpm and feed rate of 0.28 mm/rev and a drill diameter of 4.5 mm.

Optimization Approach of Turning Process of Multiwalled Carbon Nanotubes-Aluminium Oxide/Epoxy Hybrid Nanocomposites

Abstract The high quality of the machined parts in a short time is a research challenge for enhancing these parts’ operating performance. Optimizing the machining operations and adequately selecting the cutting parameters can solve this challenge. Thus, this work proposes an optimization approach of the machining process parameters of epoxy hybrid nanocomposites reinforced by multiwall carbon nanotubes (MWCNTs) and aluminum oxide (Al2O3). Cutting speed (V), feed rate (F), insert nose radius, and depth of cut (D) were the machining parameters. The roundness error and surface roughness (Ra) were selected as process response control parameters. The optimization techniques such as response surface method (RSM) and grey relation analysis (GRA) with the variance of analysis (ANOVA) were involved. Forty experimental runs were performed. The RSM optimization and ANOVA results showed that the insert nose radius and F are the most significant factors that affect the Ra.

Carbon Fiber/Epoxy Mold with Embedded Carbon Fiber Resistor Heater - Case Study

Abstract The paper presents a complete description of the design and manufacturing of a Carbon Fiber/epoxy mold with an embedded Carbon Fiber resistor heater, and the mold performances in terms of its surface temperature distribution and thermal deformations resulting from the heating. The mold was designed for manufacturing aileron skins from Vacuum Bag Only prepreg cured at 135°C. The glass transition temperature of the used resin-hardener system was about 175°C. To ensure homogenous temperature of the mold working surface in the course of curing, the Carbon Fiber heater was embedded in a layer of a highly heat-conductive cristobalite/epoxy composite, forming the core of the mold shell. Because the cristobalite/epoxy composite displayed much higher thermal expansion than CF/epoxy did, thermal stresses could arise due to this discrepancy in the course of heating.

Modeling the Effect of Foam Density and Strain Rate on the Compressive Response of Polyurethane Foams

Abstract Due to the high deformability and energy dissipation capacity of polymer foams in compression, they are used in automotive applications to mitigate mechanical impacts. The mechanical response of the foams is strongly affected by their density. Phenomenological relations have been proposed to describe the effect of foam density on their stress-strain response in compression at a fixed loading rate and the effect of loading rate at a fixed foam density. In the present work, these empirical approaches are combined allowing for the dependence of loading rate effect in compression on foam density. The minimum experimental data set for calibration of the proposed model consists of compression test results at two different loading rates of foams with two different densities.

Compression Ratio Control of Free Piston Linear Generator with In-Cylinder Pressure Feedforward

Abstract The free piston linear generator (FPLG) is a novel machine that functions as an Auxiliary Power Unit (APU) for hybrid electric vehicles, which contains two opposed free piston engines and one linear generator between them. FPLG has attracted extensive interest for its potential advantages in terms of high power density and multi-fuel flexibility. The guarantee of FPLG generating electricity steadily and efficiently is the high controllability of compression ratio. In this article, a control-oriented discrete-time model was established based on Otto cycle. Since the fluctuation of in-cylinder pressure caused by instable fuel injection mass and combustion process is the main disturbance, a composite controller is designed to precisely control the compression ratio of FPLG. The composite controller is made up of a feedforward controller and a feedback tracking controller.

Experimental Study of Tread Rubber Compound Effects on Tire Performance on Ice

Mechanical and thermal properties of the rubber compounds of a tire play an important role in the overall performance of the tire when it is in contact with the terrain. Although there are many studies conducted on the properties of the rubber compounds of the tire to improve some of the tire characteristics, such as the wear of the tread, there are a limited number of studies that focused on the performance of the tire when it is in contact with ice. This study is a part of a more comprehensive project looking into the tire-ice performance and modeling. In this study, to understand the effect of different rubber compounds on the tire performance, three identical tires from the same company have been chosen. The tires’ only difference is the material properties of the rubber. Two approaches have been implemented in this study.

The Key Role of Advanced, Flexible Fuel Injection Systems to Match the Future CO2 Targets in an Ultra-Light Mid-Size Diesel Engine

Abstract The article describes the results achieved in developing a new diesel combustion system for passenger car application that, while capable of high power density, delivers excellent fuel economy through a combination of mechanical and thermodynamic efficiencies improvement. The project stemmed from the idea that, by leveraging the high fuel injection pressure of last generation common rail systems, it is possible to reduce the engine peak firing pressure (pfp) with great benefits on reciprocating and rotating components’ light-weighting and friction for high-speed light-duty engines, while keeping the power density at competitive levels. To this aim, an advanced injection system concept capable of injection pressure greater than 2500 bar was coupled to a prototype engine featuring newly developed combustion system. Then, the matching among these features has been thoroughly experimentally examined.

Abstract Addition of hydrogen to hydrocarbons in premixed turbulent combustion is of technological interest due to their increased reactivity, flame stability and extended lean extinction limits. However, such flames are a challenge to reaction modelling, especially as the strong preferential diffusion effects modify the physical processes, which are of importance even for highly turbulent high-pressure conditions. In the present work, Reynolds-averaged Navier-Stokes (RANS) modelling is carried out to investigate pressure and hydrogen content on methane/hydrogen/air flames.

Effects of Water Injector Spray Angle and Injector Orientation on Emission and Performance of a GDI Engine—A CFD Analysis

Abstract Higher water evaporation and proper water vapor distribution in the cylinder are very vital for improving emission and performance characteristics of water-injected engines. The concentration of water vapor should be higher and uniform near the walls of the combustion chamber and nil at the spark plug location. In direct water-injected engines, water evaporation, vapor distribution, and spray impingement are highly dependent on injector parameters, viz., water injector orientation (WIO), location, and spray angle. Therefore, in this article, a computational fluid dynamics (CFD) investigation is conducted to study the effects of water injector spray angle (WISA), and WIO on the water evaporation, emission, and performance characteristics of a four-stroke, wall-guided gasoline direct injection (GDI) engine. The WISA is varied from 10° to 35°, whereas the WIO is varied from 15° to 35° in steps of 5°.

Engine Cylinder Head Thermal-Mechanical Fatigue Evaluation Technology and Platform Application

Abstract An in-cylinder combustion analysis and a computational fluid dynamics (CFD) coolant flow analysis were performed using AVL FIRE software, which provided the heat transfer boundary conditions (HTBCs) to the temperature field calculation of the cylinder head. Based on the measured material performance parameters such as stress-strain curve under different temperatures and E-N curve, creep, and oxidation data material performance, the cylinder head-gasket-cylinder block finite element analysis (FEA) was performed. According to the temperature field calculation results, the maximum temperature of the cylinder head is 200°C that is within the limit of ALU material. The temperature of the water is more than 21.1°C below the critical burnout point temperature. The high-cycle fatigue (HCF) and thermal-mechanical fatigue (TMF) analysis of the cylinder head were performed by FEMFAT software.

Effects of Stepped-Lip Combustion System Design and Operating Parameters on Turbulent Flow Evolution in a Diesel Engine

Abstract Interactions between fuel sprays and stepped-lip diesel piston bowls can produce turbulent flow structures that improve efficiency and emissions, but the underlying mechanisms are not well understood. Recent experimental and simulation efforts provide evidence that increased efficiency and reduced smoke emissions coincide with the formation of long-lived, energetic vortices during the mixing-controlled portion of the combustion event. These vortices are believed to promote fuel-air mixing, increase heat-release rates, and improve air utilization, but they become weaker as main injection timing is advanced nearer to the top dead center (TDC). Further efficiency and emissions benefits may be realized if vortex formation can be strengthened for near-TDC injections. This work presents a simulation-based analysis of turbulent flow evolution within a stepped-lip combustion chamber.

An Improved Physics-Based Combustion Modeling Approach for Control of Direct Injection Diesel Engines

Abstract Cycle-by-cycle combustion prediction in real time during engine operation can serve as a vital input for operating at optimal performance conditions and for emission control. In this work, a real-time capable physics-based combustion model has been proposed for the prediction of the heat release rate in a direct injection diesel engine. The model extends the approaches proposed earlier in the literature by considering spray dynamics such as spray penetration and Sauter mean diameter in order to calculate the mass of evaporated fuel from the spray. Wall impingement of the liquid spray is predicted by considering the liquid length based on the prevailing in-cylinder conditions. These effects are considered even after the hydraulic end of injection till the last droplet of fuel impinges on the combustion chamber wall. The fuel evaporated from the wall film and its contribution to the kinetic energy of the charge are also considered.

Ducted Fuel Injection vs. Free-Spray Injection: A Study of Mixing and Entrainment Effects Using Numerical Modeling

Abstract Diesel engines are an important technology for transportation of both people and goods. However, historically they have suffered a significant downside of high soot and nitrogen oxides (NOx) emissions. Recently, ducted fuel injection (DFI) has been demonstrated to attenuate soot formation in compression-ignition engines and combustion vessels by 50% to 100%. This allows for diesel engines to be run at low-NOx emissions that would have otherwise produced significantly more soot due to the soot/NOx tradeoff. Currently the root causes of this soot attenuation are not well understood. To be able to better optimize DFI for use across a variety of engines and conditions, it is important to understand clearly how it works. This study expands on the current understanding of DFI by using numerical modeling under nonreacting conditions to provide insights about the roles of entrainment and mixing that would have been much more challenging to obtain experimentally.
