Modeling the Cold Start of the Ford 3.5L V6 EcoBoost Engine

Optimization of the engine cold start is critical for gasoline direct injection (GDI) engines to meet increasingly stringent emission regulations, since the emissions during the first 20 seconds of the cold start constitute more than 80% of the hydrocarbon (HC) emissions for the entire EPA FTP75 drive cycle. However, Direct Injection Spark Ignition (DISI) engine cold start optimization is very challenging due to the rapidly changing engine speed, cold thermal environment and low cranking fuel pressure. One approach to reduce HC emissions for DISI engines is to adopt retarded spark so that engines generate high heat fluxes for faster catalyst light-off during the cold idle. This approach typically degrades the engine combustion stability and presents additional challenges to the engine cold start. This paper describes a CFD modeling based approach to address these challenges for the Ford 3.5L V6 EcoBoost engine cold start.

Modeling of Thermophoretic Soot Deposition and Hydrocarbon Condensation in EGR Coolers

EGR coolers are effective to reduce NOx emissions from diesel engines due to lower intake charge temperature. EGR cooler fouling reduces heat transfer capacity of the cooler significantly and increases pressure drop across the cooler. Engine coolant provided at 40–90 C is used to cool EGR coolers. The presence of a cold surface in the cooler causes particulate soot deposition and hydrocarbon condensation. The experimental data also indicates that the fouling is mainly caused by soot and hydrocarbons. In this study, a 1-D model is extended to simulate particulate soot and hydrocarbon deposition on a concentric tube EGR cooler with a constant wall temperature. The soot deposition caused by thermophoresis phenomena is taken into account the model. Condensation of a wide range of hydrocarbon molecules are also modeled but the results show condensation of only heavy molecules at coolant temperature.

Experimental Evaluation of Advanced Turbocharger Performance on a Light Duty Diesel Engine

For diesel engines to meet current and future emissions levels, the amount of EGR required to reach these levels has increased dramatically. This increased EGR has posed big challenges for conventional turbocharger technology to meet the higher emissions requirements while maintaining or improving other vehicle attributes, to the extent that some OEMs resort to multiple turbocharger configurations. These configurations can include parallel, series sequential, or parallel - series turbocharger systems, which would inevitably run into other issues, such as cost, packaging, and thermal loss, etc. This study, as part of a U.S. Department of Energy (USDoE) sponsored research program, is focused on the experimental evaluation of the emission and performance of a modern diesel engine with an advanced single stage turbocharger.

The Occurrence of Flash Boiling in a Port Injected Gasoline Engine

The occurrence of flash boiling in the fuel spray of a Port Fuel Injected (PFI) spark ignition engine has been observed and photographed during normal automotive vehicle operating conditions. The flash boiling of the PFI spray has a dramatic affect on the fuel spray characteristics such as droplet size and spray cone angle which can affect engine transient response, intake valve temperature and possibly hydrocarbon emissions. A new method of correlating the spray behavior using the equilibrium vapor/liquid (V/L) volume ratio of the fuel at the measured fuel temperature and manifold pressure is introduced.

A Fuel Vapor Model (FVSMOD) for Evaporative Emissions System Design and Analysis

A fuel vapor system model (FVSMOD) has been developed to simulate vehicle evaporative emission control system behavior. The fuel system components incorporated into the model include the fuel tank and pump, filler cap, liquid supply and return lines, fuel rail, vent valves, vent line, carbon canister and purge line. The system is modeled as a vented system of liquid fuel and vapor in equilibrium, subject to a thermal environment characterized by underhood and underbody temperatures and heat transfer parameters assumed known or determined by calibration with experimental liquid temperature data. The vapor/liquid equilibrium is calculated by simple empirical equations which take into account the weathering of the fuel, while the canister is modeled as a 1-dimensional unsteady absorptive and diffusive bed. Both fuel and canister submodels have been described in previous publications. This paper presents the system equations along with validation against experimental data.

Engine Cycle Simulation of Ethanol and Gasoline Blends

Ethanol is one of many alternative transportation fuels that can be burned in internal combustion engines in the same ways as gasoline and diesel. Compared to hydrogen and electric energy, ethanol is very similar to gasoline in many aspects and can be delivered to end-users by the same infrastructures. It can be produced from biomass and is considered renewable. It is expected that the improvement in fuels over the next 20 years will be by blending biomass-based fuels with fossil fuels using existing technologies in present-day automobiles with only minor modifications, even though the overall costs of using biomass-based fuels are still considerably higher than conventional fuels. Ethanol may represent a significant alternative fuel source, especially during the transition from fossil-based fuels to more exotic power sources. Mapping engines for flexible fuel vehicles (FFV), however, would be very costly and time consuming, even with the help of model-based engine mapping (MBM).

Modeling HCCI Combustion With High Levels of Residual Gas Fraction - A Comparison of Two VVA Strategies

Adjusting the Residual Gas Fraction (RGF) by means of Variable Valve Actuation (VVA) is a strong candidate for controlling the ignition timing in Homogeneous Charge Compression Ignition (HCCI) engines. However, at high levels of residual gas fraction, insufficient mixing can lead to the presence of considerable temperature and composition variations. This paper extends previous modeling efforts to include the effect of RGF distribution on the onset of ignition and the rate of combustion using a multi-dimensional fluid mechanics code (KIVA-3V) sequentially with a multi-zone code with detailed chemical kinetics. KIVA-3V is used to simulate the gas exchange processes, while the multi-zone code computes the combustion event. It is shown that under certain conditions the effect of composition stratification is significant and cannot be captured by a single-zone model or a multi-zone model using only temperature zones.

Modeling of HCCI Combustion and Emissions Using Detailed Chemistry

To help guide the design of homogeneous charge compression ignition (HCCI) engines, single and multi-zone models of the concept are developed by coupling the first law of thermodynamics with detailed chemistry of hydrocarbon fuel oxidation and NOx formation. These models are used in parametric studies to determine the effect of heat loss, crevice volume, temperature stratification, fuel-air equivalence ratio, engine speed, and boosting on HCCI engine operation. In the single-zone model, the cylinder is assumed to be adiabatic and its contents homogeneous. Start of combustion and bottom dead center temperatures required for ignition to occur at top dead center are reported for methane, n-heptane, isooctane, and a mixture of 87% isooctane and 13% n-heptane by volume (simulated gasoline) for a variety of operating conditions.

Experimental and Simulated Results Detailing the Sensitivity of Natural Gas HCCI Engines to Fuel Composition

Natural gas quality, in terms of the volume fraction of higher hydrocarbons, strongly affects the auto-ignition characteristics of the air-fuel mixture, the engine performance and its controllability. The influence of natural gas composition on engine operation has been investigated both experimentally and through chemical kinetic based cycle simulation. A range of two component gas mixtures has been tested with methane as the base fuel. The equivalence ratio (0.3), the compression ratio (19.8), and the engine speed (1000 rpm) were held constant in order to isolate the impact of fuel autoignition chemistry. For each fuel mixture, the start of combustion was phased near top dead center (TDC) and then the inlet mixture temperature was reduced. These experimental results have been utilized as a source of data for the validation of a chemical kinetic based full-cycle simulation.

Compression Ratio Influence on Maximum Load of a Natural Gas Fueled HCCI Engine

This paper discusses the compression ratio influence on maximum load of a Natural Gas HCCI engine. A modified Volvo TD100 truck engine is controlled in a closed-loop fashion by enriching the Natural Gas mixture with Hydrogen. The first section of the paper illustrates and discusses the potential of using hydrogen enrichment of natural gas to control combustion timing. Cylinder pressure is used as the feedback and the 50 percent burn angle is the controlled parameter. Full-cycle simulation is compared to some of the experimental data and then used to enhance some of the experimental observations dealing with ignition timing, thermal boundary conditions, emissions and how they affect engine stability and performance. High load issues common to HCCI are discussed in light of the inherent performance and emissions tradeoff and the disappearance of feasible operating space at high engine loads.

Modeling the Evaporative Emissions of Oil-Fuel Mixtures

Motor vehicle hydrocarbon evaporative emissions are a crucial part of emissions regulations, and increasingly-stringent regulations stipulate essentially zero fuel-based hydrocarbon evaporative emissions. In port fuel injected engines, there is the potential for accumulation of PCV effluent in the intake system under certain vehicle operating conditions. The majority of this effluent is oil, but a percentage has been shown to be fuel. The percentage of fuel in this oil-fuel mixture in the intake is at a minimum equivalent to the fuel dilution level of the crankcase oil, and at times can be higher due to other sources of fuel, and fuel vapor, in the intake. This accumulation of liquid oil-fuel mixture can be a contributor of hydrocarbon evaporative emissions migrating out of the air induction system when subjected to transient temperatures while the engine is off.

Optical and Infrared In-Situ Measurements of EGR Cooler Fouling

The use of exhaust gas recirculation (EGR) in internal combustion engines has significant impacts on combustion and emissions. EGR can be used to reduce in-cylinder NOx production, reduce emitted particulate matter, and enable advanced forms of combustion. To maximize the benefits of EGR, the exhaust gases are often cooled with on-engine liquid to gas heat exchangers. A common problem with this approach is the build-up of a fouling layer inside the heat exchanger due to thermophoresis and condensation, reducing the effectiveness of the heat exchanger in lowering gas temperatures. Literature has shown the effectiveness to initially drop rapidly and then approach steady state after a variable amount of time. The asymptotic behavior of the effectiveness has not been well explained. A range of theories have been proposed including fouling layer removal, changing fouling layer properties, and cessation of thermophoresis.

Transient Fuel Modeling and Control for Cold Start Intake Cam Phasing

Advancing intake valve timing shortly after engine crank and run-up can potentially reduce vehicle cold start hydrocarbon (HC) emissions in port fuel injected (PFI) engines equipped with intake variable cam timing (iVCT). Due to the cold metal temperatures, there can be significant accumulation of liquid fuel in the intake system and in the cylinder. This accumulation of liquid fuel provides potential sources for unburned hydrocarbons (HCs). Since the entire vehicle exhaust system is cold, the catalyst will not mitigate the release of unburned HCs. By advancing the intake valve timing and increasing valve overlap, liquid fuel vaporization in the intake system is enhanced thereby increasing the amount of burnable fuel in the cylinder. This increase in burnable HCs must be countered by a reduction in injector-delivered fuel via a compensator that reacts to cam movement.

Laminar Head-On Flame Quenching-A Theoretical Study

Results from a numerical investigation of one-dimensional, laminar flame quenching with constant and time-dependent pressure variations are reported herein. A description of flame quenching and post-flame oxidation processes for the global reaction A + B → C is obtained from a solution of a simplified form of the non-linear conservation of mass, momentum and energy equations in a planar flow field. These equations were reduced to finite difference form and the time-dependent pressure was input via either an integrated form of the energy equation or a third-order polynomial law. Numerical calculations were performed at constant pressure, combustion bombtype conditions and under rapid decompression during quenching. One-dimensional head-on quenching distances, hydrocarbon concentration levels and gas properties were obtained for a variety of stoichiometric values in a propane/airtype mixture.

Study of a Stratified-Charge DISI Engine with an Air-Forced Fuel Injection System

A small-bore 4-stroke single-cylinder stratified-charge DISI engine using an air-forced fuel injection system has been designed and tested under various operating conditions. At light loads, fuel consumption was improved by 16∼19% during lean, stratified-charge operation at an air-fuel ratio of 37. NOx emissions, however, were tripled. Using EGR during lean, stratified-charge operation significantly reduced NOx emissions while fuel consumption was as low as the best case without EGR. It was also found that combustion and emissions near the lean limit were a strong function of the combination of injection and spark timings, which affect the mixing process. Injection pressure, air injection duration, and time delay between fuel and air injections also played a role. Generating in-cylinder air swirl motion slightly improved fuel economy.

Review of Soot Deposition and Removal Mechanisms in EGR Coolers

Exhaust gas recirculation (EGR) coolers are commonly used in diesel engines to reduce the temperature of recirculated exhaust gases in order to reduce NOX emissions. Engine coolant is used to cool EGR coolers. The presence of a cold surface in the cooler causes fouling due to particulate soot deposition, condensation of hydrocarbon, water and acid. Fouling experience results in cooler effectiveness loss and pressure drop. In this study, possible soot deposition mechanisms are discussed and their orders of magnitude are compared. Also, probable removal mechanisms of soot particles are studied by calculating the forces acting on a single particle attached to the wall or deposited layer. Our analysis shows that thermophoresis in the dominant mechanism for soot deposition in EGR coolers and high surface temperature and high kinetic energy of soot particles at the gas-deposit interface can be the critical factor in particles removal.

The Effects of Port Fuel Injection Timing and Targeting on Fuel Preparation Relative to a Pre-Vaporized System

The effects of port fuel injection (PFI) timing and targeting on air/fuel (A/F) control, exhaust emissions, and combustion stability at retarded spark timing were investigated on a 2.0L I-4 engine with production injectors (300-350 micron SMD droplet spray). Timings were fully closed valve injection (CVI) or fully open valve injection (OVI), and selected targetings were towards the valve or port floor. An “ideal” pre-vaporized, pre-mixed fuel system was also tested to provide a baseline with which to isolate PFI fuel preparation effects. The key findings were: Transient A/F excursions with PFI were minimized over the full temperature range with OVI timing and valve targeting. The X-tau modeled film mass for OVI/valve target was 50% less than CVI/valve target and 30% less than OVI/port target with a cold engine (20° C). When fully warm (90° C), the A/F response of CVI/valve target improved to near that of OVI.

Numerical Modeling and Experimental Investigations of EGR Cooler Fouling in a Diesel Engine

EGR coolers are mainly used on diesel engines to reduce intake charge temperature and thus reduce emissions of NOx and PM. Soot and hydrocarbon deposition in the EGR cooler reduces heat transfer efficiency of the cooler and increases emissions and pressure drop across the cooler. They may also be acidic and corrosive. Fouling has been always treated as an approximate factor in heat exchanger designs and it has not been modeled in detail. The aim of this paper is to look into fouling formation in an EGR cooler of a diesel engine. A 1-D model is developed to predict and calculate EGR cooler fouling amount and distribution across a concentric tube heat exchanger with a constant wall temperature. The model is compared to an experiment that is designed for correlation of the model. Effectiveness, mass deposition, and pressure drop are the parameters that have been compared. The results of the model are in a good agreement with the experimental data.

An On-Board Distillation System to Reduce Cold-Start Hydrocarbon Emissions

An On-Board Distillation System (OBDS) was developed to extract, from gasoline, a highly volatile crank fuel that allows the reduction of startup fuel enrichment and significant spark retard during cold starts and warm-up. This OBDS was installed on a 2001 Lincoln Navigator to explore the emissions reductions possible on a large vehicle with a large-displacement engine. The fuel and spark calibration of the PCM were modified to exploit the benefits of the OBDS startup fuel. Three series of tests were performed: (1) measurement of the OBDS fuel composition and distillation curve per ASTM D86, (2) measurement of real-time cold start (20 °C) tailpipe hydrocarbon emissions for the first 20 seconds of engine operation, and (3) FTP drive cycles at 20 °C with engine-out and tailpipe emissions of gas-phase species measured each second. Baseline tests were performed using stock PCM calibrations and certification gasoline.
