Experimental and Simulative Friction Analysis of a Fired Passenger Car Diesel Engine with Focus on the Cranktrain

The CO2 reduction required by legislation represents a major challenge to the OEMs now and in the future. The use of fuel consumption saving potentials of friction-causing engine components can make a significant contribution. Boundary potential aspects of a combustion engine offer a good opportunity for estimating fuel consumption potentials. As a result, the focus of development is placed on components with great saving potentials. Friction investigations using the motored method are still state of the art. The disadvantages using this kind of friction measurement method are incorrect engine operating conditions like cylinder pressure, piston and liner temperatures, piston secondary movement and warm deformations which can lead to incorrect measurement results compared to a fired engine. In the past, two friction measurement methods came up, the so called floating liner method and a motored friction measurement with external charging.

A holistic Development Method Based on AVL FRISC as Enabler for CO2 Reduction with Focus on Low Viscosity Oils

To achieve future fleet CO2 emission targets, all powertrain types, including those with internal combustion engines, need to achieve higher efficiency. Next to others the reduction of friction is one contributor to increase powertrain efficiency. The piston bore interface (PBI) accounts for up to 50 % of the total engine friction losses [1]. Optimizations in this area combined with the use of low viscosity oil, which can reduce the friction of further engine sub-systems, will therefore have a high positive impact. To assess the friction of the PBI whilst considering cross effects of other relevant parameters for mechanical function (e.g. blow-by & wear) and emissions (e.g. oil consumption) AVL has established a holistic development method based around the AVL FRISC (FRIction Single Cylinder) engine with a floating liner measurement concept.

Basic Investigations on the Prediction of Spray-Wall and Spray-Fluid Interaction for a GDI Combustion Process

This publication covers investigations on different 3D CFD models for the description of the spray wall and droplet-fluid interaction and the influence of these models on the mixture formation calculation results. Basic experimental investigations in a spray chamber and a flow tunnel as well as the corresponding 3D CFD simulation were conducted in order to clarify the prediction quality of the physical phenomena of spray-wall and spray-fluid interaction by the simulation. Influencing parameters such as the piston top temperature, piston bowl geometry, soot deposits on the piston top as well as flow velocity are investigated. This paper provides a direct link between the underlying simulation models of the mixture formation and actual real world combustion system development processes - underlining the importance of a close interaction of the model calibration and the development process.

Production Feasible DME Technology for Direct Injection CI Engines

DiMethyl Ether (DME) has been shown to be a very attractive fuel for low emission direct injection compression ignition (DICI) engines. It combines the advantages of the high efficiencies of diesel cycle engines with soot free combustion. However, its greatest drawback is the need to develop new fuel injection and handling systems. Previous approaches have been common rail type injection systems which have shown great potential in reducing harmful exhaust emissions and achieving good engine performance and efficiency due to good control of both the fuel injection characteristics and temperature. The concept also has proven benefits with respect to convenient and safe fuel handling. The logical evolution of this concept simplifies the fuel system and avoids special components for DME handling such as high pressure rail pumps while retaining all the benefits of the common rail principle.

3d-Elastohydrodynamic Simulation Model for Structure-Borne Noise Analyses of a DI Diesel Engine

The present article is concerned with the investigation of the engine noise induced by the piston slap of an actual passenger car Diesel engine. The focus is put on the coherence of piston secondary movement, impact of the piston on the cylinder liner, generated structure-borne noise excitation of the engine structure and the occurring acceleration on the engine surface. Additionally, the influence of a varying piston-pin offset and piston clearance is evaluated. The analyses are conducted using an elastohydrodynamic multi-body simulation model, taking into account geometry, stiffness and mass information of the single components as well as considering elastic and hydrodynamic behavior of the piston-liner contact. A detailed description of the simulation model will be introduced in the article. The obtained results illustrate the piston secondary motion and the related structure-borne noise on the engine surface for several piston-pin offsets and piston clearances.

Combustion System Development of a High Performance and Fuel Efficient TGDI Engine Guided by CFD Simulation and Test

A TGDI (turbocharged gasoline direct injection) engine is developed to realize both excellent fuel economy and high dynamic performance to guarantee fun-to-drive. In order to achieve this target, it is of great importance to develop a superior combustion system for the target engine. In this study, CFD simulation analysis, steady flow test and transparent engine test investigation are extensively conducted to ensure efficient and effective design. One dimensional thermodynamic simulation is firstly conducted to optimize controlling parameters for each representative engine operating condition, and the results serve as the input and boundary condition for the subsequent Three-dimensional CFD simulation. 3D CFD simulation is carried out to guide intake port design, which is then measured and verified on steady flow test bench.

Multimethod Concept for Continuous Wear-Analysis of the Piston Group

Friction losses as well as lube oil consumption at the piston group are key factors for future engine downsizing concepts regarding to emissions and consumption. This means an early identification of friction losses and wear is essential within development. The main problem is that the wear assessment is based on long durability tests which are typically performed in a later phase. This may lead to the fact that an early optimized configuration with respect to friction can cause a potential wear problem later in the durability test program. Still ongoing trends in combustion engine engineering lead to both the minimized oil supply in the tribocontact piston bore interface and improved wear resistance. One is forced to the conclusion that understanding and quantifying wear will be a key driver for the future engine development process. The aim is a holistic concept that combines different methods to investigate wear and furthermore its combination with friction loss studies.

Expansion to Higher Efficiency - Investigations of the Atkinson Cycle in Small Combustion Engines

Small combustion engines can be found in various applications in daily use (e.g. as propulsion of boats, scooters, motorbikes, power-tools, mobile power units, etc.) and have predominated these markets for a long time. Today some upcoming competitive technologies in the field of electrification can be observed and have already shown great technical advances. Therefore, small combustion engines have to keep their present advantages while concurrently minimizing their disadvantages in order to remain the predominant technology in the future. Whereas large combustion engines are most efficient thermal engines, small engines still suffer from significantly lower efficiencies caused by a disadvantageous surface to volume ratio. Thus, the enhancement of efficiency will play a key role in the development of future small combustion engines. One promising possibility to improve efficiency is the use of a longer expansion than compression stroke.

In industrial processes and other power generation processes, large amounts of waste heat are often lost to the environment. The conversion of this thermal energy into mechanical work promises a significant improvement in energy-utilization, the efficiency of the overall system and, consequently, cost-effectiveness. Therefore, the use of a Rankine-Cycle is a well-established technical process. A recent research project has investigated a novel expansion machine to be integrated into such an RC-process. Primarily, the present work deals with the fluid dynamic simulation of this expander, which is based on the principle of a rotary piston engine. The aim is to develop, analyze and optimize the process and the corresponding components. Hence, a CFD-model had to be built up, which should correspond as closely as possible to the physical engine.

Single Cylinder 25kW Range Extender as Alternative to a Rotary Engine Maintaining High Compactness and NVH Performance

Due to the restricted capacity of today's battery systems and therefore limited operating range of electric vehicles (EV), several solutions for recharging the energy storage during driving already have been published and still are the subject of extensive development programs. One example is the Range Extender (RE), which is a combination of an internal combustion engine (ICE) with a generator unit, which serves the purpose of a power back-up in case of a battery with low state of charge (SOC), without any direct connection to the drivetrain. For this kind of RE-application, different boundary conditions are very important. Especially in EVs topics like packaging space and NVH behavior play a main role. To fulfill these important characteristics, AVL has developed a Wankel-RE unit in which the generator is driven directly from the eccentric shaft of the rotary-piston ICE.
