Development of the Combustion System for a Flexible Fuel Turbocharged Direct Injection Engine

Gasoline turbocharged direct injection (GTDI) engines, such as EcoBoost™ from Ford, are becoming established as a high value technology solution to improve passenger car and light truck fuel economy. Due to their high specific performance and excellent low-speed torque, improved fuel economy can be realized due to downsizing and downspeeding without sacrificing performance and driveability while meeting the most stringent future emissions standards with an inexpensive three-way catalyst. A logical and synergistic extension of the EcoBoost™ strategy is the use of E85 (approximately 85% ethanol and 15% gasoline) for knock mitigation. Direct injection of E85 is very effective in suppressing knock due to ethanol's high heat of vaporization - which increases the charge cooling benefit of direct injection - and inherently high octane rating. As a result, higher boost levels can be achieved while maintaining optimal combustion phasing giving high thermal efficiency.

New Methodology for Transient Engine Rig Experiments for Efficient Parameter Tuning

When performing catalyst modeling and parameter tuning it is desirable that the experimental data contain both transient and stationary points and can be generated over a short period of time. Here a method of creating such concentration transients for a full scale engine rig system is presented. The paper describes a valuable approach for changing the composition of engine exhaust gas going to a DOC (or potentially any other device) by conditioning the exhaust gas with an additional upstream DOC and/or SCR. By controlling the urea injection and the DOC bypass a wide range of exhaust compositions, not possible by only controlling the engine, could be achieved. This will improve the possibilities for parameter estimation for the modeling of the DOC.

Investigation of Wheel Aerodynamic Resistance of Passenger Cars

There are a number of numerical and experimental studies of the aerodynamic performance of wheels that have been published. They show that wheels and wheel-housing flows are responsible for a substantial part of the total aerodynamic drag on passenger vehicles. Previous investigations have also shown that aerodynamic resistance moment acting on rotating wheels, sometimes referred to as ventilation resistance or ventilation torque is a significant contributor to the total aerodynamic resistance of the vehicle; therefore it should not be neglected when designing the wheel-housing area. This work presents a numerical study of the wheel ventilation resistance moment and factors that affect it, using computational fluid dynamics (CFD). It is demonstrated how pressure and shear forces acting on different rotating parts of the wheel affect the ventilation torque. It is also shown how a simple change of rim design can lead to a significant decrease in power consumption of the vehicle.

Estimation of Diesel Soot Particles in Exhaust Gas Emission and Its Accumulation in Diesel Particulate Filter Using Graphical Calculation Model

To avoid frequent regeneration intervals leading to expeditious ageing of the catalyst and substantial fuel penalty for the owner, it is always desired to estimate the soot coming from diesel exhaust emission, the soot accumulated and burnt in the Diesel Particulate Filter (DPF). Certain applications and vehicle duty cycles cannot make use of the differential pressure sensor for estimating the soot loading in the DPF because of the limitations of the sensor tolerance and measurement accuracy. The physical soot model is always active and hence a precise and more accurate model is preferred to calibrate & optimize the regeneration interval. This paper presents the approach to estimate the engine-out soot and the accumulated soot in the DPF using a graphical calculation tool (AVL Concerto CalcGraf™).

Experimental Investigation of the Influence of Boost on Combustion and Particulate Emissions in Optical and Metal SGDI-Engines Operated in Stratified Mode

Boosting and stratified operation can be used to increase the fuel efficiency of modern gasoline direct-injected (GDI) engines. In modern downsized GDI engines, boosting is standard to achieve a high power output. However, boosted GDI-engines have mostly been operated in homogenous mode and little is known about the effects of operating a boosted GDI-engine in stratified mode. This study employed optical and metal engines to examine how boosting influences combustion and particulate emission formation in a spray-guided GDI (SGDI), single cylinder research engine. The setup of the optical and metal engines was identical except the optical engine allowed optical access through the piston and cylinder liner. The engines were operated in steady state mode at five different engine operating points representing various loads and speeds. The engines were boosted with compressed air and operated at three levels of boost, as well as atmospheric pressure for comparison.

Catalytic Soot Oxidation: Effect of Ceria-Zirconia Catalyst Particle Size

Catalysts that have been extensively investigated for direct soot oxidation in Catalyzed Diesel Particulate Filters (CDPFs) are very often based on mixed oxides of ceria with zirconia, materials known to assist soot oxidation by providing oxygen to the soot through an oxidation-reduction catalytic cycle. Besides the catalyst composition that significantly affects soot oxidation, other parameters such as morphological characteristics of the catalyst largely determined by the synthesis technique followed, as well as the reagents used in the synthesis may also contribute to the activity of the catalysts. In the present work, two ceria-zirconia catalyst samples with different zirconia content were subjected to different milling protocols with the aim to shift the catalyst particle size distribution to lower values. The produced catalysts were then evaluated with respect to their soot oxidation activity following established protocols from previous works.

Investigation of SCR Catalysts for Marine Diesel Applications

Evolving marine diesel emission regulations drive significant reductions of nitrogen oxide (NOx) emissions. There is, therefore, considerable interest to develop and validate Selective Catalytic Reduction (SCR) converters for marine diesel NOx emission control. Substrates in marine applications need to be robust to survive the high sulfur content of marine fuels and must offer cost and pressure drop benefits. In principle, extruded honeycomb substrates of higher cell density offer benefits on system volume and provide increased catalyst area (in direct trade-off with increased pressure drop). However higher cell densities may become more easily plugged by deposition of soot and/or sulfate particulates, on the inlet face of the monolithic converter, as well as on the channel walls and catalyst coating, eventually leading to unacceptable flow restriction or suppression of catalytic function.

Micro-Simulation of NO-NO2 Transport and Reaction in the Wall of a Catalyzed Diesel Particulate Filter

Catalyzed Diesel Particulate Filters (CDPFs) continue to be an important emission control solution and are now also expanding to include additional functionalities such as gas species oxidation (such as CO, hydrocarbons and NO) and even storage phenomena (such as NOx and NH3 storage). Therefore an in depth understanding of the coupled transport - reaction phenomena occurring inside a CDPF wall can provide useful guidance for catalyst placement and improved accuracy over idealized effective medium 1-D and 0-D models for CDPF operation. In the present work a previously developed 3-D simulation framework for porous materials is applied to the case of NO-NO2 turnover in a granular silicon carbide CDPF. The detailed geometry of the CDPF wall is digitally reconstructed and micro-simulation methods are used to obtain detailed descriptions of the concentration and transport of the NO and NO2 species in the reacting environment of the soot cake and the catalyst coated pores of the CDPF wall.

Catalytic Nano-structured Materials for Next Generation Diesel Particulate Filters

The increasing need for controlled diesel engine emissions and the strict regulations in the abatement of diesel exhaust products lead to an ever increasing use of Diesel Particulate Filters (DPFs) in OEM applications. The periodic regeneration of DPFs (oxidation of soot particles) demands temperatures that rarely appear during engine operation. It is therefore necessary to employ direct or indirect catalytic measures. In the present work, the development and synthesis via aerosol-based routes, of nanostructured base metal oxides for direct soot oxidation, along with their characterization and their evaluation in engine exhaust is described. The synthesized powders were characterized with respect to their phase composition and morphology. XRD, SEM and TEM analysis have shown the nanostructured character of the powders, while Raman spectroscopy was employed for the preliminary characterization of the materials surface chemistry.

High Performance Cooling and EGR Systems as a Contribution to Meeting Future Emission Standards

In relation to further tightening of the emissions legislation for on-road heavy duty Diesel engines, the future potential of cooled exhaust gas recirculation (EGR) as a result of developments in the cooling systems of such engines has been evaluated. Four basic engine concepts were investigated: an engine with SCR exhaust gas aftertreatment for control of the nitrogen oxides (NOx), an engine with cooled EGR and particulate (PM) filtration, an engine with low pressure EGR and PM filtration and an engine with two stage low temperature cooled EGR also with a particulate filter. A 10.5 litre engine was calibrated and tested under conditions representative for each concept, such that 1.7 g/kWh (1.3 g/bhp-hr) NOx could be achieved over the ESC and ETC. This corresponds to emissions 15% below the Euro 5 legislation level.

Performance Assessment of a Multi-Functional Reactor Under Conventional and Advanced Combustion Diesel Engine Exhaust Conditions

Current progress in the development of diesel engines substantially contributes to the reduction of NOx and Particulate Matter (PM) emissions but will not succeed to eliminate the application of Diesel Particulate Filters (DPFs) in the future. In the past we have introduced a Multi-Functional Reactor (MFR) prototype, suitable for the abatement of the gaseous and PM emissions of the Low Temperature Combustion (LTC) engine operation. In this work the performance of MFR prototypes under both conventional and advanced combustion engine operating conditions is presented. The effect of the MFR on the fuel penalty associated to the filter regeneration is assessed via simulation. Special focus is placed on presenting the performance assessment in combination with the existing differences in the morphology and reactivity of the soot particles between the different modes of diesel engine operation (conventional and advanced). The effect of aging on the MFR performance is also presented.

Compact Engine Architecture for Best Fuel Efficiency and High Performance - Challenge or Contradiction

The world of automotive engineering shows a clear direction for upcoming development trends. Stringent fleet average fuel consumption targets and CO2 penalties as well as rising fuel prices and the consumer demand to lower operating costs increases the engineering efforts to optimize fuel economy. Passenger car engines have the benefit of higher degree of technology which can be utilized to reach the challenging targets. Variable valve timing, downsizing and turbo charging, direct gasoline injection, highly sophisticated operating strategies and even more electrification are already common technologies in the automotive industry but can not be directly carried over into a motorcycle application. The major differences like very small packaging space, higher rated speeds, higher power density in combination with lower production numbers and product costs do not allow implementation such high of degree of advanced technology into small-engine applications.

Experimental Study of Thermal Aging on Catalytic Diesel Particulate Filter Performance

In this paper, a methodology is presented to study the influence of thermal aging on catalytic DPF performance using small scale coated filter samples and side-stream reactor technology. Different mixed oxide catalytic coating families are examined under realistic engine exhaust conditions and under fresh and thermally aged state. This methodology involves the determination of filter physical (flow resistance under clean and soot loaded conditions and filtration efficiency) and chemical properties (reactivity of catalytic coating towards direct soot oxidation). Thermal aging led to sintering of catalytic nanoparticles and to changes in the structure of the catalytic layer affecting negatively the filter wall permeability, the clean filtration efficiency and the pressure drop behavior during soot loading. It also affected negatively the catalytic soot oxidation activity of the catalyzed samples.

Investigation of Wheel Ventilation-Drag using a Modular Wheel Design Concept

Passenger car fuel consumption is a constant concern for automotive companies and the contribution to fuel consumption from aerodynamics is well known. Several studies have been published on the aerodynamics of wheels. One area of wheel aerodynamics discussed in some of these earlier works is the so-called ventilation resistance. This study investigates ventilation resistance on a number of 17 inch rims, in the Volvo Cars Aerodynamic Wind Tunnel. The ventilation resistance was measured using a custom-built suspension with a tractive force measurement system installed in the Wheel Drive Units (WDUs). The study aims at identifying wheel design factors that have significant effect on the ventilation resistance for the investigated wheel size. The results show that it was possible to measure similar power requirements to rotate the wheels as was found in previous works.

Performance of an Automotive Under-Body Diffuser Applied to a Sedan and a Wagon Vehicle

Reducing resistance forces all over the vehicle is the most sustainable way to reduce fuel consumption. Aerodynamic drag is the dominating resistance force at highway speeds, and the power required to overcome this force increases by the power three of speed. The exterior body and especially the under-body and rear-end geometry of a passenger car are significant contributors to the overall aerodynamic drag. To reduce the aerodynamic drag it is of great importance to have a good pressure recovery at the rear. Since pressure drag is the dominating aerodynamic drag force for a passenger vehicle, the drag force will be a measure of the difference between the pressure in front and at the rear. There is high stagnation pressure at the front which requires a base pressure as high as possible. The pressure will recover from the sides by a taper angle, from the top by the rear wind screen, and from the bottom, by a diffuser.

Valve Profile Adaptation, Stratification, Boosting and 2-Stroke Strategies for Raising Loads of Gasoline HCCI Engines

The development of high efficiency powertrains is a key objective for car manufacturers. One approach for improving the efficiency of gasoline engines is based on homogeneous charge compression ignition, HCCI, which provides higher efficiency than conventional strategies. However, HCCI is only currently viable at relatively low loads, primarily because at high loads it involves rapid combustion that generates pressure oscillations in the cylinder (ringing), and partly because it gives rise to relatively high NOX emissions. This paper describes studies aimed at increasing the viability of HCCI combustion at higher loads by using fully flexible valve trains, direct injection with charge stratification (SCCI), and intake air boosting. These approaches were complemented by using EGR to control NOX emissions by stoichiometric operation, which enables the use of a three-way catalyst.

A Metal Fibrous Filter for Diesel Hybrid Vehicles

Trends towards lower vehicle fuel consumption and smaller environmental impact will increase the share of Diesel hybrids and Diesel Range Extended Vehicles (REV). Because of the Diesel engine presence and the ever tightening soot particle emissions, these vehicles will still require soot particle emissions control systems. Ceramic wall-flow monoliths are currently the key players in the Diesel Particulate Filter (DPF) market, offering certain advantages compared to other DPF technologies such as the metal based DPFs. The latter had, in the past, issues with respect to filtration efficiency, available filtration area and, sometimes, their manufacturing cost, the latter factor making them less attractive for most of the conventional Diesel engine powered vehicles. Nevertheless, metal substrate DPFs may find a better position in vehicles like Diesel hybrids and REVs in which high instant power consumption is readily offered enabling electrical filter regeneration.

Targets for reducing emissions and improving energy efficiency present the automotive industry with many challenges. Passenger cars are by far the most common means of personal transport in the developed part of the world, and energy consumption related to personal transportation is predicted to increase significantly in the coming decades. Improved aerodynamic performance of passenger cars will be one of many important areas which will occupy engineers and researchers for the foreseeable future. The significance of wheels and wheel housings is well known today, but the relative importance of the different components has still not been fully investigated. A number of investigations highlighting the importance of proper ground simulation have been published, and recently a number of studies on improved aerodynamic design of the wheel have been presented as well. This study is an investigation of aerodynamic influences of different tires.

Objective Evaluation of Vehicle Driveability

Vehicle driveability evolves more and more as a key decisive factor for marketability and competitiveness of passenger cars, since the final decision of customers to buy a car is usually taken after a more or less intensive test drive. Car manufacturers currently evaluate vehicle driveability with subjective assessments and by having their experienced test drivers fill out form sheets. These assessments are time and cost intensive, limited in repeatability and not objective. The real customer requirements cannot be recognized in detail with this method. This paper describes a completely new approach for an objective and real time evaluation of relevant driveability criteria, for use in a vehicle and on a high dynamic test bed. The vehicle application enables an objective comparison between vehicles and an application as a development tool in many development and calibration phases, where ever fast and objective driveability results are required.

Gasoline DI Engines: The Complete System Approach By Interaction of Advanced Development Tools

Gasoline direct injection is one of the main issues of actual worldwide SI engine development activities. It requires a comprehensive system approach from the basic considerations on optimum combustion system configuration up to vehicle performance and driveability. The general characteristics of currently favored combustion system configurations are discussed in this paper regarding both engine operation and design aspects. The engine performance, especially power output and emission potential of AVL's DGI engine concept is presented including the interaction of advanced tools like optical diagnostics and 3D-CFD simulation in the combustion system development process. The application of methods like tomographic combustion analysis for investigations in the multicylinder engine within further stages of development is demonstrated. The system layout and operational strategies for fuel economy in conjunction with exhaust gas aftertreatment requirements are discussed.
