Improving AFP Cell Performance

The Automated Fiber Placement (AFP) machine layup run time in large scale AFP layup cells consumes approximately 30% of the entire part build time. Consequentially, further reductions to the run time of the AFP machine part programs result in small improvements to the overall cycle time. This document discusses how Electroimpact's integrated system and cell design reduces the overall cycle time by reducing the time spent on non-machine processes.

Application of Synthetic Jets to Enhance the Performance of a Vertical Tail

The performance enhancement of a vertical tail provided by aerodynamic flow control could allow for the size of the tail to be reduced while maintaining similar control authority. Decreasing tail size would create a reduction in weight, drag, and fuel costs of the airplane. The application of synthetic jet actuators on improving the performance of the vertical tail was investigated by conducting experiments on 1/9th and 1/19th scale wind tunnel models (relative to a Boeing 767 tail) at Reynolds numbers of 700,000 and 350,000, respectively. Finite-span synthetic jets were placed slightly upstream of the rudder hinge-line in an attempt to reduce or even eliminate the flow separation that commences over the rudder when it was deflected to high angles. Global force measurements on the 1/9th scale model showed that the flow control is capable of increasing side force by a maximum of 0.11 (19%). The momentum coefficient that created this change was relatively small (Cμ = 0.124%).

Average Probability Calculation Methods for System Safety Analysis

Fault-tolerance in commercial aircraft applications is typically achieved by redundancy. In such redundant systems the primary component is checked before the start of a flight to see if it operates correctly. The aircraft will not take off unless the primary is functioning. Airplane manufacturers must certify the airplane systems to be safe for flight. One means of safety certification is by safety analysis which shows that the probability of failure in a typical flight is bounded. The probability bound requirement for a system is based on the criticality of system failure. Usually backup components are checked at intervals that span multiple flights. The first backup may be checked more frequently than the second or higher levels. This leads to flights where the system may have latent faults in the backup components. The probability of failure in such cases varies from flight to flight due to the different exposure times for components in the system.

Panel Assembly Line (PAL) for High Production Rates

Developing the most advanced wing panel assembly line for very high production rates required an innovative and integrated solution, relying on the latest technologies in the industry. Looking back at over five decades of commercial aircraft assembly, a clear and singular vision of a fully integrated solution was defined for the new panel production line. The execution was to be focused on co-developing the automation, tooling, material handling and facilities while limiting the number of parties involved. Using the latest technologies in all these areas also required a development plan, which included pre-qualification at all stages of the system development. Planning this large scale project included goals not only for the final solution but for the development and implementation stages as well. The results: Design/build philosophy reduced project time and the number of teams involved. This allowed for easier communication and extended development time well into the project.

Optimization of Spatially Varying Fiber Paths for a Symmetric Laminate with a Circular Cutout under Remote Uniaxial Tension

Minimizing the stress concentrations around cutouts in a plate is often a design problem, especially in the Aerospace industry. A problem of optimizing spatially varying fiber paths in a symmetric, linear orthotropic composite laminate with a cutout, so as to achieve minimum stress concentration under remote unidirectional tensile loading is of interest in this study. A finite element (FE) model is developed to this extent, which constraints the fiber angles while optimizing the fiber paths, proving essential in manufacturing processes. The idea to be presented could be used to derive fiber paths that would drastically reduce the Stress Concentration Factor (SCF) in a symmetric laminate by using spatially varying fibers in place of unidirectional fibers. The model is proposed for a four layer symmetric laminate, and can be easily reproduced for any number of layers.

Body Join Drilling for One-Up-Assembly

Over 1,200 large diameter holes must be drilled into the side-of-body join on a Boeing commercial aircraft's fuselage. The material stack-ups are multiple layers of primarily titanium and CFRP. Due to assembly constraints, the holes must be drilled for one-up-assembly (no disassembly for deburr). In order to improve productivity, reduce manual drilling processes and improve first-time hole quality, Boeing set out to automate the drilling process in their Side-of-Body join cell. Implementing an automated solution into existing assembly lines was complicated by the location of the target area, which is over 15 feet (4 meters) above the factory floor. The Side-of-Body Drilling machines (Figure 1) are capable of locating, drilling, measuring and fastening holes with less than 14 seconds devoted to non-drilling operations. Drilling capabilities provided for holes up to ¾″ in diameter through stacks over 4.5″ thick in a titanium/CFRP environment.

Augmented Reality and Other Visualization Technologies for Manufacturing in Boeing

The Efficient Assembly, Integration & Test (EAIT) team at Boeing Research & Technology, Boeing's central technology organization, is working on multiple implementations of Augmented Reality to aid assembly at the satellite production facility in El Segundo, CA. This presentation will discuss our work to bring an Augmented Reality tool to the shop floor, integrating product design and manufacturing techniques into a synergistic backbone and how this approach can support the delivery of engineering design intent on the shop floor. The team is developing a system to bring designer's 3D CAD models to the technicians on the shop floor, and spatially register them to live camera views of production hardware. We will discuss our work in evaluating multiple motion captures systems, how we integrated a Vicon system with Augmented Reality software, and our development of a user interface allowing technicians to manipulate the graphical display.

Technical Improvements to the ASAT2 Boeing 777 Spar Assembly Cell

Electroimpact and Boeing are improving the efficiency and reliability of the Boeing 777 spar assembly process. In 1992, the Boeing 777 spar shop installed Giddings and Lewis spar machines with Electroimpact Inc. EMR(1) (Electromagnetic Riveting) technology. In 2011, Electroimpact Inc. began replacing the original spar machines with next generation assembly machines. The new carriages incorporate a number of technical improvements and advancements over the current system. These technical advancements have facilitated a 50% increase in average cycle rate, as well as improvements to overall process efficiency, reliability and maintainability. Boeing and Electroimpact have focused on several key technology areas as opportunities for significant technical improvements.

Process Development for Use of AERAC

Two Automated Electromagnetic Riveting Assembly Cells (AERAC) were manufactured for Textron Aerostructures by Electroimpact, Inc. The AERAC installs the final rivets in the A330/A340 upper wing panel in the floor assembly jig. At Textron for each wing the corresponding floor assembly jigs for each wing are lined up end to end. An operating procedure in which the formboards are removed in bays allows efficient operation of an in the jig riveter such as the AERAC. Specialized machine codes developed for the AERAC allows quick fully programmed stringer to stringer jumps of the stringer side offset tooling. The AERAC is programmed entirely from a CATIA drawing of the part. Of the 5 axes of rivet data available only two are retained for use by the AERAC.

The Impact of CFD on the Airplane Design Process: Today and Tomorrow

CFD now stands alongside the wind tunnel in terms of importance to aerodynamic design. Its usage by engineering designers involves many thousands of runs per year, and the rate is increasing. For the simpler aerodynamic flows where viscous effects are modest, CFD has become the dominant tool for aerodynamic design. The primary role of the wind tunnel for such flows is for validation of a design and for determination of aerodynamic characteristics over the broad flight envelope. For more complex flows that are dominated by strong viscous effects, CFD is beginning to make a contribution. It is thought by many that the principle challenge for the future is to develop better computers and algorithms in order to better address the computation of complex flows over complex airplane geometries. But recent experiences involving the application of CFD to the design of the new Boeing 777 airplane has taught us that the challenge for the future is really much broader.

Thermal Simulation and Testing of Expanded Metal Foils Used for Lightning Protection of Composite Aircraft Structures

Since the 1960's, lightning protection of aircraft has been an important design aspect, a concern for the flying public, aircraft manufacturers and the Federal Aviation Administration (FAA). With the implementation of major aircraft structures fabricated from carbon fiber reinforced plastic (CFRP) materials, lightning protection has become a more complicated issue to solve. One widely used material for lightning strike protection of CFRP structures within the aerospace industry is expanded metal foil (EMF). EMF is currently used in both military and commercial passenger aircraft. An issue that has historically been an area of concern with EMF is micro cracking of paint on the composite structure which can result in corrosion of the metal foil and subsequent loss of conductivity. This paper addresses the issues of stress and displacement in the composite structure layup which contribute to paint cracking caused by aircraft thermal cycling.

Automated Floor Drilling Equipment for the 767

A new portable floor drilling machine, the 767AFDE, has been designed with a focus on increased reach and speed, ease-of-use, and minimal weight. A 13-foot wide drilling span allows consolidation of 767 section 45 floor drilling into a single swath. A custom CNC interface simplifies machine operations and troubleshooting. Four servo-driven, air-cooled spindles allow high rate drilling through titanium and aluminum. An aluminum space frame optimized for high stiffness/weight ratio allows high speed operation while minimizing aircraft floor deflection. Bridge track tooling interfaces between the machine and the aircraft grid. A vacuum system, offline calibration plate, and transportation dolly complete the cell.

Experimental Comparison of Test Methods for Structure-borne Sound Power Measurement

The objectives of this work are to search for a structure-borne sound power measurement method that can be consistently deployed among different test facilities, and to investigate how test results can be compared at different test stands. A series of experimental tests are conducted to compare selected test methods by measuring structure-borne power transmitted from simulated mechanical sources to a supporting plate through single contact and multiple contacts, respectively. The frequency range of interest in these tests is a broad range from 100Hz to 10 kHz. Test methods under this experimental study include the cross-spectral method, the mobility method and the reverberant plate method. In addition, simplified mobility methods based on ideal sources and the synthesized force are also examined. Advantages and limitations of each test methods are discussed from a practical industrial standpoint.

Implementation of an Uncertainty Analysis Process to SEA Predictions

A process is implemented to propagate uncertainties inherent to the Statistical Energy Analysis (SEA) modeling practice to variance in predictions. A Monte Carlo based approach is scripted for the VA-One environment to account for uncertainties in gross parameters of SEA model subsystems. The variance module of the commercial software is used to estimate possible variations in local modal properties. A first-order expansion solution is applied to integrate uncertainties in the power inputs of the system. The impact of each type of source is assessed in computing overall variance in predictions. The process is applied to analysis of in-flight interior cabin noise predictions using a simplified aft fuselage section SEA model.

Boeing Crew Exploration Vehicle Environmental Control & Life Support System Architecture Overview

The Boeing Company under the teaming agreement with the Northrop Grumman Systems Corporation and in compliance with the NASA Phase 1 contract had the responsibilities for the CEV architecture development of the Environmental Control and Life Support (ECLS) system under the NASA Phase 1 contract. The ECLS system was comprised of the various subsystems which provided for a shirt-sleeve habitable environment for crew to live and work in the crew module of the CEV. This architecture met the NASA requirements to ferry cargo and crew to ISS, and Lunar sortie missions, with extensibility to long duration missions to Moon and Mars. This paper provides a summary overview of the CEV ECLS subsystems which was proposed in compliance with the contract activities.

The 787 Section 11 Assembly Cell is a combination fixed post and moving frame holding and indexing system, designed to determinately build the 787 Section 11 Wing box. The retractable overhead frame allows maximum clearance for safer and faster loading and unloading of component parts, as well as completed wingbody sections. Additionally, each index is also retractable allowing maximum fastener access inside the jig.

A new Low-Voltage Electromagnetic Riveting (LVER) machine has entered service at the Airbus UK wing factory in Broughton, Wales, in an assembly workcell for A320 family wing panels. The machine is based on existing Electroimpact technology but incorporates numerous design modifications to process tools, fastener feed hardware, machine structure and the control system. In the first months of production these modifications have demonstrated clear improvements in fastener installation cycle times and machine reliability.

Robotic Drilling System for 737 Aileron

Boeing's wholly owned subsidiary in Australia, Hawker de Havilland produces all ailerons for the Boeing 737 family of aircraft. Increasing production rates required to meet market demand drove the requirements for a new updated approach to assembly of these parts. Using lean principals, a pulsed flow line approach was developed. A component of this new line is the integration of a flexible robotic drilling/trimming system. The new robotic system is required to meet aggressive tack time targets with high levels of reliability. The selected system was built on a Kuka KR360-2 conventional articulated arm robot. A significant challenge of this project was the requirement for the process head to work efficiently on an aileron in an existing jig. As a result a new side-mounted drill and trim end effector was developed. Automated tool changers for both cutters and pressure foot assemblies eliminated the requirement for in- process manual intervention.

Medium Wave Infrared Heater for High-Speed Fiber Placement

Electroimpact, in cooperation with a large airframe manufacturer, has developed Automated Fiber Placement equipment capable of depositing material at speeds in excess of 2000 inches per minute. As the machine lays down each new ply of material, the area forward to machine motion is heated just in advance of pressing the tape against the substrate. A fast-reacting, high-power infrared emitter heats this area quickly and safely. The design of these heaters is the subject of this paper.
