Development and Validation of an Analytical Seal Bead Design Model for Automotive Superplastic Forming

With the increasing demand for fuel efficient vehicles, technologies like superplastic forming (SPF) are being developed and implemented to allow for the utilization of lightweight automotive sheet materials. While forming under superplastic conditions leads to increased formability in lightweight alloys, such as aluminum, the slower forming times required by the technology can limit the technology to low to mid production levels. One problem that can increase forming time is the reduction of forming pressure due to pressurizing (forming) gas leaks, during the forming cycle, at the die/sheet/blankholder interface. Traditionally, such leaks have been successfully addressed through the use of a seal bead. However, for advanced die technologies that result in reduced cycle times (such as hot draw mechanical performing, which combine aspects of mechanical preforming of the sheet metal followed by SPF), the use of seal beads can restrict the drawing of sheet material into the forming die.

Effects of Non-Associated Flow on Residual Stress Distributions in Crankshaft Sections Modeled as Pressure-Sensitive Materials under Fillet Rolling

In this paper, the evolution equation for the active yield surface during the unloading/reloading process based on the pressure-sensitive Drucker-Prager yield function and a recently developed anisotropic hardening rule with a non-associated flow rule is first presented. A user material subroutine based on the anisotropic hardening rule and the constitutive relation was written and implemented into the commercial finite element program ABAQUS. A two-dimensional plane strain finite element analysis of a crankshaft section under fillet rolling was conducted. After the release of the roller, the magnitude of the compressive residual hoop stress for the material with consideration of pressure sensitivity typically for cast irons is smaller than that without consideration of pressure sensitivity. In addition, the magnitude of the compressive residual hoop stress for the pressure-sensitive material with the non-associated flow rule is smaller than that with the associated flow rule.

Impact of Miller Cycle Strategies on Combustion Characteristics, Emissions and Efficiency in Heavy-Duty Diesel Engines

This study experimentally investigates the impact of Miller cycle strategies on the combustion process, emissions, and thermal efficiency in heavy-duty diesel engines. The experiments were conducted at constant engine speed, load, and engine-out NOx (1160 rev/min, 1.76 MPa net IMEP, 4.5 g/kWh) on a single cylinder research engine equipped with a fully-flexible hydraulic valve train system. Early Intake Valve Closing (EIVC) and Late Intake Valve Closing (LIVC) timing strategies were compared to a conventional intake valve profile. While the decrease in effective compression ratio associated with the use of Miller valve profiles was symmetric around bottom dead center, the decrease in volumetric efficiency (VE) was not. EIVC profiles were more effective at reducing VE than LIVC profiles. Despite this difference, EIVC and LIVC profiles with comparable VE decrease resulted in similar changes in combustion and emissions characteristics.

Characterization and Modeling of Wet Clutch Actuator for High-Fidelity Propulsion System Simulations

Innovations in mobility are built upon a management of complex interactions between sub-systems and components. A need for CAE tools that are capable of system simulations is well recognized, as evidenced by a growing number of commercial packages. However impressive they are, the predictability of such simulations still rests on the representation of the base components. Among them, a wet clutch actuator continues to play a critical role in the next generation propulsion systems. It converts hydraulic pressure to mechanical force to control torque transmitted through a clutch pack. The actuator is typically modeled as a hydraulic piston opposed by a mechanical spring. Because the piston slides over a seal, some models have a framework to account for seal friction. However, there are few contributions to the literature that describe the effects of seals on clutch actuator behaviors.

Interaction of Gear-Shaft Dynamics Considering Gyroscopic Effect of Compliant Driveline System

Due to the design of lightweight, high speed driveline system, the coupled bending and torsional vibration and rotordynamics must be considered to predict vibratory responses more realistically. In the current analysis, a lumped parameter model of the propeller shaft is developed with Timoshenko beam elements, which includes the effect of rotary inertia and shear deformation. The propeller shaft model is then coupled with a hypoid gear pair representation using the component mode synthesis approach. In the proposed formulation, the gyroscopic effect of both the gear and propeller shaft is considered. The simulation results show that the interaction between gear gyroscopic effect and propeller shaft bending flexibility has considerable influence on the gear dynamic mesh responses around bending resonances, whereas the torsional modes still dominate in the overall frequency spectrum.

Modeling and Simulation of Compression Molding Process for Sheet Molding Compound (SMC) of Chopped Carbon Fiber Composites

Compression molded SMC composed of chopped carbon fiber and resin polymer which balances the mechanical performance and manufacturing cost presents a promising solution for vehicle lightweight strategy. However, the performance of the SMC molded parts highly depends on the compression molding process and local microstructure, which greatly increases the cost for the part level performance testing and elongates the design cycle. ICME (Integrated Computational Material Engineering) approaches are thus necessary tools to reduce the number of experiments required during part design and speed up the deployment of the SMC materials. As the fundamental stage of the ICME workflow, commercial software packages for SMC compression molding exist yet remain not fully validated especially for chopped fiber systems. In the present study, SMC plaques are prepared through compression molding process.

Assessing a Hybrid Supercharged Engine for Diluted Combustion Using a Dynamic Drive Cycle Simulation

This study uses full drive cycle simulation to compare the fuel consumption of a vehicle with a turbocharged (TC) engine to the same vehicle with an alternative boosting technology, namely, a hybrid supercharger, in which a planetary gear mechanism governs the power split to the supercharger between the crankshaft and a 48 V 5 kW electric motor. Conventional mechanically driven superchargers or electric superchargers have been proposed to improve the dynamic response of boosted engines, but their projected fuel efficiency benefit depends heavily on the engine transient response and driver/cycle aggressiveness. The fuel consumption benefits depend on the closed-loop engine responsiveness, the control tuning, and the torque reserve needed for each technology. To perform drive cycle analyses, a control strategy is designed that minimizes the boost reserve and employs high rates of combustion dilution via exhaust gas recirculation (EGR).

Failure Mode and Fatigue Behavior of Flow Drill Screw Joints in Lap-Shear Specimens of Aluminum 6082-T6 Sheets of Different Thicknesses

Failure mode and fatigue behavior of flow drill screw (FDS) joints in lap-shear specimens of aluminum 6082-T6 sheets of different thicknesses are investigated based on the experimental results and a structural stress fatigue life estimation model. Lap-shear specimens of different thicknesses with FDS joints with clearance hole were made and tested under quasi-static and cyclic loading conditions. Optical micrographs show the failure modes of the FDS joints with clearance hole in lap-shear specimens of different thicknesses under quasi-static loading conditions. Under quasi-static loading conditions, as the thickness increases, the FDS joint failed from the penetration of the screw head into the upper sheet to the failure of the screw between the two sheets. Optical micrographs also show the failure modes of the FDS joints with clearance hole in lap-shear specimens of different thicknesses under cyclic loading conditions.

Optical micrographs show the failure modes of the FDS joints without clearance hole (with gap) and the stripped FDS joints with clearance hole under quasi-static and cyclic loading conditions. The fatigue failure mode of the FDS joints without clearance hole (with gap) in lap-shear specimens is similar to those with clearance hole. The fatigue lives of lap-shear specimens with FDS joints without clearance hole are lower than those with clearance hole for given load ranges under cyclic loading conditions.

Low-Order Contact Load Distribution Model for Ball Nut Assemblies

Ball nut assemblies (BNAs) are used in a variety of applications, e.g., automotive, aerospace and manufacturing, for converting rotary motion to linear motion (or vice versa). In these application areas, accurate characterization of the dynamics of BNAs using low-order models is very useful for performance simulation and analyses. Existing low-order contact load models of BNAs are inadequate, partly because they only consider the axial deformations of the screw and nut. This paper presents a low-order load distribution model for BNAs which considers the axial, torsional and lateral deformations of the screw and nut. The screw and nut are modeled as finite element beams, while Hertzian Contact Theory is used to model the contact condition between the balls and raceways of the screw and nut. The interactions between the forces and displacements of the screw and nut and those at the ball-raceway contact points are established using transformation matrices.

Optimization of an Advanced Combustion Strategy Towards 55% BTE for the Volvo SuperTruck Program

This paper describes a novel design and verification process for analytical methods used in the development of advanced combustion strategies in internal combustion engines (ICE). The objective was to improve brake thermal efficiency (BTE) as part of the US Department of Energy SuperTruck program. The tools and methods herein discussed consider spray formation and injection schedule along with piston bowl design to optimize combustion efficiency, air utilization, heat transfer, emission, and BTE. The methodology uses a suite of tools to optimize engine performance, including 1D engine simulation, high-fidelity CFD, and lab-scale fluid mechanic experiments. First, a wide range of engine operating conditions are analyzed using 1-D engine simulations in GT Power to thoroughly define a baseline for the chosen advanced engine concept; secondly, an optimization and down-select step is completed where further improvements in engine geometries and spray configurations are considered.

Hydrogen DI Dual Zone Combustion System

Internal combustion (IC) engines fueled by hydrogen are among the most efficient means of converting chemical energy to mechanical work. The exhaust has near-zero carbon-based emissions, and the engines can be operated in a manner in which pollutants are minimal. In addition, in automotive applications, hydrogen engines have the potential for efficiencies higher than fuel cells.[1] In addition, hydrogen engines are likely to have a small increase in engine costs compared to conventionally fueled engines. However, there are challenges to using hydrogen in IC engines. In particular, efficient combustion of hydrogen in engines produces nitrogen oxides (NOx) that generally cannot be treated with conventional three-way catalysts. This work presents the results of experiments which consider changes in direct injection hydrogen engine design to improve engine performance, consisting primarily of engine efficiency and NOx emissions.

Characterizing the Effect of Combustion Chamber Deposits on a Gasoline HCCI Engine

Homogenous Charge Compression Ignition (HCCI) engines offer a good potential for achieving high fuel efficiency while virtually eliminating NOx and soot emissions from the exhaust. However, realizing the full fuel economy potential at the vehicle level depends on the size of the HCCI operating range. The usable HCCI range is determined by the knock limit on the upper end and the misfire limit at the lower end. Previously proven high sensitivity of the HCCI process to thermal conditions leads to a hypothesis that combustion chamber deposits (CCD) could directly affect HCCI combustion, and that insight about this effect can be helpful in expanding the low-load limit. A combustion chamber conditioning process was carried out in a single-cylinder gasoline-fueled engine with exhaust re-breathing to study CCD formation rates and their effect on combustion. Burn rates accelerated significantly over the forty hours of running under typical HCCI operating conditions.

Influence of Discretization Schemes and LES Subgrid Models on Flow Field Predictions for a Motored Optical Engine

Large-eddy simulations (LES) of a motoring single-cylinder engine with transparent combustion chamber (TCC-II) are carried out using a commercially available computer code, CONVERGE. Numerical predictions are compared with high-speed particle image velocimetry (PIV) measurements. Predictions of two spatial discretization schemes, namely, numerically stabilized central difference scheme (CDS) and fully upwind scheme are compared. Four different subgrid scale (SGS) models; a non-eddy viscosity dynamic structure turbulence (DST) model of Pomraning and Rutland, one-equation eddy-viscosity (1-Eqn) model of Menon et al., a zeroequation eddy-viscosity model of Vreman, and the zeroequation standard Smagorinsky model are employed on two different grid configurations. Additionally, simulations are also performed by deactivating the LES SGS models. It is found that the predictions when using the numerically stabilized CDS are significantly better than using the fully upwind scheme.

High-Speed Imaging Study on the Effects of Internal Geometry on High-Pressure Gasoline Sprays

High-pressure gasoline injection can improve combustion efficiency and lower engine-out emissions; however, the spray characteristics of high-pressure gasoline (>500 bar) are not well known. Effects of different injector nozzle geometry on high-pressure gasoline sprays were studied using a constant volume chamber. Five nozzles with controlled internal flow features including differences in nozzle inlet rounding, conicity, and outlet diameter were investigated. Reference grade gasoline was injected at fuel pressures of 300, 600, 900, 1200, and 1500 bar. The chamber pressure was varied using nitrogen at ambient temperature and pressures of 1, 5, 10, and 20 bar. Spray development was recorded using diffuse backlit shadowgraph imaging methods.

The Effect of the Location of Knock Initiation on Heat Flux Into an SI Combustion Chamber

A study has been conducted in order to investigate the effect of the location of knock initiation on heat flux in a Spark-Ignition (SI) combustion chamber. Heat flux measurements were taken on the piston and cylinder head under different knock intensity levels, induced by advancing the spark timing. Tests were performed with two engine configurations, the first with the spark-plug located on the rear side of the chamber and the other having a second non-firing spark-plug placed at the front side of the chamber. The presence of the non-firing spark-plug consistently shifted the location of autoignition initiation from the surface of the piston to its vicinity, without causing a noticeable increase in knock intensity. By localizing the initiation of knock, changes induced in the secondary flame propagation pattern affected both the magnitude and the rate of change of peak heat flux under heavy knock.

An Experimental Investigation of Lubricant/Main Shaft Interaction and Dryout in an Automatic Transmission Model

When unexpected integrated lubricant-related problems occur, for example, high-speed operating conditions, lubricants can be degraded and even fail to reach certain automatic transmission parts. Dryout of oil films means a serious lack of lubrication, which may damage the power transmission line and key parts. Dryout of ATF is analogous to that in forced convective boiling and condensation. It thus requires special efforts to determine the mechanics that induce such fluid transport phenomena. This paper presents an experimental investigation of lubricant activities in the main shaft. Dimensional analysis is applied, and flow maps of the air-oil flow and dryout regimes are constructed. Correlations closely agree with the data and reveal the possibility of dryout. Heat transfer effect is briefly discussed.

A Knowledge Representation Scheme for Nondestructive Testing of Composite Components

This paper presents our efforts to formalize the knowledge domain of nondestructive quality control of automotive composite components with organic (resin) matrices and to develop a prototype knowledge-based system, called NICC for Nondestructive Inspection of Composite Components, to help in the quality assurance of individual components. Geometric and bonding characteristics of parts and assemblies are taken into account, as opposed to the better understood evaluation of test specimens. The reasoning process was divided in two stages: in the first stage all flaws that might be present in the given part are characterized; in the second stage appropriate nondestructive testing procedures are specified to detect each of the possible flaws. The use of nondestructive techniques in the inspection of composites is fairly recent and hence, the knowledge required to develop an expert system is still very scattered and not fully covered in the literature.

Influence of Tensioner Friction on Accessory Drive Dynamics

Belt drives have long been utilized in engine applications to power accessories such as alternators, pumps, compressors and fans. The first belt drives consisted of one or more V-belts powering fixed-centered pulleys and were pre-tensioned by statically adjusting the pulley center separation distances. In recent years, such drives have been replaced by a single, flat, ‘serpentine belt’ tensioned by an ‘automatic tensioner.’ The automatic tensioner consists of a spring-loaded, dry friction damped, tensioner arm that contacts the belt through an idler pulley. The tensioner's major function is to maintain constant belt tension in the presence of changing engine speeds and accessory loads. The engine crankshaft supplies both the requisite power to drive the accessories as well as the (unwanted) dynamic excitation that can adversely affect the accessories and the noise and vibration performance of the belt.

Simultaneous Reduction of NOX and Soot in a Heavy-Duty Diesel Engine by Instantaneous Mixing of Fuel and Water

Meeting diesel engine emission standards for heavy-duty vehicles can be achieved by simultaneous injection of fuel and water. An injection system for instantaneous mixing of fuel and water in the combustion chamber has been developed by injecting water in a mixing passage located in the periphery of the fuel spray. The fuel spray is then entrained by water and hot air before it burns. The experimental work was carried out on a Rapid Compression Machine and on a Komatsu direct-injection heavy-duty diesel engine with a high pressure common rail fuel injection system. It was also supported by Computational Fluid Dynamics simulations of the injection and combustion processes in order to evaluate the effect of water vapor distribution on cylinder temperature and NOX formation. It has been concluded that when the water injection is appropriately timed, the combustion speed is slower and the cylinder temperature lower than in conventional diesel combustion.
