Neutron Diffraction Studies of Intercritically Austempered Ductile Irons

Neutron diffraction is a powerful tool that can be used to identify the phases present and to measure the spacing of the atomic planes in a material. Thus, the residual stresses can be determined within a component and/or the phases present. New intercritically austempered irons rely on the unique properties of the austenite phase present in their microstructures. If these materials are to see widespread use, methods to verify the quality (behavior consistency) of these materials and to provide guidance for further optimization will be needed. Neutron diffraction studies were performed at the second generation neutron residual stress facility (NRSF2) at the High Flux Isotope Reactor (HFIR) at Oak Ridge National Laboratory on a variety of intercritically austempered irons. For similar materials, such as TRIP steels, the strengthening mechanism involves the transformation of metastable austenite to martensite during deformation.

Fuels for Advanced Combustion Engines Research Diesel Fuels: Analysis of Physical and Chemical Properties

The CRC Fuels for Advanced Combustion Engines working group has worked to identify a matrix of research diesel fuels for use in advanced combustion research applications. Nine fuels were specified and formulated to investigate the effects of cetane number aromatic content and 90% distillation fraction. Standard ASTM analyses were performed on the fuels as well as GC/MS and1H/13C NMR analyses and thermodynamic characterizations. Details of the actual results of the fuel formulations compared with the design values are presented, as well as results from standard analyses, such as heating value, viscosity and density. Cetane number characterizations were accomplished by using both the engine method and the Ignition Quality Tester (IQT™) apparatus.

HCCI Load Expansion Opportunities Using a Fully Variable HVA Research Engine to Guide Development of a Production Intent Cam-Based VVA Engine: The Low Load Limit

While the potential emissions and efficiency benefits of HCCI combustion are well known, realizing the potentials on a production intent engine presents numerous challenges. In this study we focus on identifying challenges and opportunities associated with a production intent cam-based variable valve actuation (VVA) system on a multi-cylinder engine in comparison to a fully flexible, naturally aspirated, hydraulic valve actuation (HVA) system on a single-cylinder engine, with both platforms sharing the same GDI fueling system and engine geometry. The multi-cylinder production intent VVA system uses a 2-step cam technology with wide authority cam phasing, allowing adjustments to be made to the negative valve overlap (NVO) duration but not the valve opening durations. On the single-cylinder HVA engine, the valve opening duration and lift are variable in addition to the NVO duration. The content of this paper is limited to the low-medium operating load region at 2000 rpm.

Combustion Studies with FACE Diesel Fuels: A Literature Review

The CRC Fuels for Advanced Combustion Engines (FACE) Working Group has provided a matrix of experimental diesel fuels for use in studies on the effects of three parameters, Cetane number (CN), aromatics content, and 90 vol% distillation temperature (T90), on combustion and emissions characteristics of advanced combustion strategies. Various types of fuel analyses and engine experiments were performed in well-known research institutes. This paper reviews a collection of research findings obtained with these nine fuels. An extensive collection of analyses were performed by members of the FACE working group on the FACE diesel fuels as a means of aiding in understanding the linkage between fuel properties and combustion and emissions performance. These analyses included non-traditional chemical techniques as well as established ASTM tests. In a few cases, both ASTM tests and advanced analyses agreed that some design variables differed from their target values when the fuels were produced.

Residual Stress Analysis for Additive Manufactured Large Automobile Parts by Using Neutron and Simulation

Metal additive manufacturing has high potential to produce automobile parts, due to its shape flexibility and unique material properties. On the other hand, residual stress which is generated by rapid solidification causes deformation, cracks and failure under building process. To avoid these problems, understanding of internal residual stress distribution is necessary. However, from the view point of measureable area, conventional residual stress measurement methods such as strain gages and X-ray diffractometers, is limited to only the surface layer of the parts. Therefore, neutron which has a high penetration capability was chosen as a probe to measure internal residual stress in this research. By using time of flight neutron diffraction facility VULCAN at Oak Ridge National Laboratory, residual stress for mono-cylinder head, which were made of aluminum alloy, was measured non-distractively. From the result of precise measurement, interior stress distribution was visualized.

High-Resolution X-Ray and Neutron Computed Tomography of an Engine Combustion Network Spray G Gasoline Injector

Given the importance of the fuel-injection process on the combustion and emissions performance of gasoline direct injected engines, there has been significant recent interest in understanding the fluid dynamics within the injector, particularly around the needle and through the nozzles. The pressure losses and transients that occur in the flow passages above the needle are also of interest. Simulations of these injectors typically use the nominal design geometry, which does not always match the production geometry. Computed tomography (CT) using x-ray and neutron sources can be used to obtain the real geometry from production injectors, but there are trade-offs in using these techniques. X-ray CT provides high resolution, but cannot penetrate through the thicker parts of the injector. Neutron CT has excellent penetrating power but lower resolution.

Dyno-in-the-Loop: An Innovative Hardware-in-the-Loop Development and Testing Platform for Emerging Mobility Technologies

Today’s transportation is quickly transforming with the nascent advent of connectivity, automation, shared-mobility, and electrification. These technologies will not only affect our safety and mobility, but also our energy consumption, and environment. As a result, it is of unprecedented importance to understand the overall system impacts due to the introduction of these emerging technologies and concepts. Existing modeling tools are not able to effectively capture the implications of these technologies, not to mention accurately and reliably evaluating their effectiveness with a reasonable scope. To address these gaps, a dynamometer-in-the-loop (DiL) development and testing approach is proposed which integrates test vehicle(s), chassis dynamometer, and high fidelity traffic simulation tools, in order to achieve a balance between the model accuracy and scalability of environmental analysis for the next generation of transportation systems.

CFD-Aided Development of Spray for an Outwardly Opening Direct Injection Gasoline Injector

A high pressure outwardly opening fuel injector has been developed to produce sprays that meet the stringent requirements of gasoline direct injection (DI) combustion systems. Predictions of spray characteristics have been made using KIVA-3 in conjunction with Star-CD injector flow modeling. After some modeling iterations, the nozzle design has been optimized for the required flow, injector performance, and spray characteristics. The hardware test results of flow and spray have confirmed the numerical modeling accuracy and the spray quality. The spray's average Sauter mean diameter (SMD) is less than 15 microns at 30 mm distance from the nozzle. The DV90, defined as the drop diameter such that 90% of the total liquid volume is in drops of smaller diameter, is less than 40 microns. The maximum penetration is about 70 mm into air at atmospheric pressure. An initial spray slug is not created due to the absence of a sac volume.

Rapid Algorithm Development Tools Applied to Engine Management Systems

Intense competition in the automotive industry requires continuous reduction in innovation cycle time, even as corporations are downsizing and system complexity is increasing. Subsequently, the application of recently introduced Rapid Algorithm Development (RAD) tools has facilitated significant advances in the development of embedded control systems. The RAD steps include system modeling, control algorithm design, simulation analysis, automated calibration design, and vehicle implementation through automatic code generation. The application of RAD tools and the associated benefits are described, specifically in the context of Engine Management Systems (EMS). Such benefits include significant reductions in development cycle time, open architecture, automated calibration, and information reuse.

Predictive Model and Methodology for Heat Treatment Distortion

The heat treatment of steel parts is an essential step in the manufacturing of high-performance components for a variety of commercial and military products. Distortion in the size and shape of parts resulting from the heat treatment process is a pervasive manufacturing problem that causes higher finishing costs, excessive scrap and rework, long delivery times, and negative environmental impact. To date, techniques that have been developed to reduce or eliminate heat treatment distortion are largely based on experience and have been limited to trial and error. This presentation describes the philosophy and results of an ongoing collaborative project to develop a methodology and computer simulation capability to predict ferrous alloy component response (distortion, residual stress, and microstructure) to industrial heat treatment processes for automotive, truck, bearing, and aerospace applications.

Metal Compression Forming - A New Process for Structural Aluminum Alloy Castings

Metal Compression Forming (MCF) is a variant of the squeeze casting process, in which molten metal is allowed to solidify under pressure in order to close porosity and form a sound part. However, the MCF process applies pressure on the entire mold face, thereby directing pressure on all regions of the casting and producing a uniformly sound part. The process is capable of producing parts with properties close to those of forgings, while retaining the near net shape, complexity in geometry, and relatively low cost of the casting process. The paper describes the casting process development involved in the production of an aluminum A357 alloy motor mount bracket, including the use of a filling and solidification model to design the gating and determine process parameters. Tensile properties of the component are presented and correlated with those of forged components.

Performance Evaluation and Optimization of Diesel Fuel Properties and Chemistry in an HCCI Engine

The nine CRC fuels for advanced combustion engines (FACE fuels) have been evaluated in a simple, premixed HCCI engine under varying conditions of fuel rate, air-fuel ratio, and intake temperature. Engine performance was found to vary mainly as a function of combustion phasing as affected by fuel cetane and engine control variables. The data was modeled using statistical techniques involving eigenvector representation of the fuel properties and engine control variables, to define engine response and allow optimization across the fuels for best fuel efficiency. In general, the independent manipulation of intake temperature and air-fuel ratio provided some opportunity for improving combustion efficiency of a specific fuel beyond the direct effect of targeting the optimum combustion phasing of the engine (near 5 CAD ATDC).

One of the most evident trends in automotive sector is miniaturization. It is related to considerable benefits due to the potential of mass reduction, cost reduction and efficiency improvement. It involves many different automobile components and most of them are facing challenges to achieve the targets defined by car makers and final consumers. Specifically for wiring harness, it seems to be many manufacturing and process challenges to be surpassed in order to fully perceive the benefits expected with miniaturization, internally and externally. So this article aims to present an overview of literature as well as reporting of experts on this issue mentioning some of the challenges that global automotive wiring harness manufacturers are facing. Subjects as assembly automation, terminal connection and small gauge cables are discussed in the article and also a general overview of how those problems are being addressed in order to meet customer requirements.

Characterization of the Dynamic Response of a Cylinder Deactivation Valvetrain System

This paper presents a theoretical and experimental study of a cylinder deactivation valvetrain system for the integration into an Engine Management System (EMS). A control-oriented lumped parameter model of the deactivation valvetrain system is developed and implemented using Matlab/Simulink, and validated by experimental data. Through simulation and experimental data analysis, the effect of operating conditions on the dynamic response is captured and characterized, over a wide range of operating conditions. The algorithm provides a basis for the calibration of the deactivation hardware. The generic characterization of the dynamic response can simplify the calibration parameters for the implementation in engine management systems.

The objective of the research presented in this paper was to assess the influence of stamping process on crash response of UltraLight Steel Auto Body (ULSAB) [1] vehicle. Considered forming effects included thickness variations and plastic strain hardening imparted in the part forming process. The as-formed thickness and plastic strain for front crash parts were used as input data for vehicle crash analysis. Differences in structural performance between crash models with and without forming data were analyzed in order to determine the effects and feasibility of integration of forming processes and crash models.

Exhaust Aftertreatment Research for Heavy Vehicles

The Office of Heavy Vehicle Technologies supports research to enable high-efficiency diesel engines to meet future emissions regulations, thus clearing the way for their use in light trucks as well as continuing as the most efficient powerplant for freight-haulers. Compliance with Tier 2 emission regulations for light-duty vehicles will require effective exhaust emission controls (aftertreatment) for diesels in these applications. Diesel-powered heavy trucks face a similar situation for the 2007 regulations announced by EPA in December 2000. DOE laboratories are working with industry to improve emission control technologies in projects ranging from application of new diagnostics for elucidating key mechanisms, to development and evaluation of prototype devices. This paper provides an overview of these R&D efforts, with examples of key findings and developments.

Performance of a NOX Adsorber and Catalyzed Particle Filter System on a Light-Duty Diesel Vehicle

A prototype emissions control system consisting of a close-coupled lightoff catalyst, catalyzed diesel particle filter (CDPF), and a NOX adsorber was evaluated on a Mercedes A170 CDI. This laboratory experiment aimed to determine whether the benefits of these technologies could be utilized simultaneously to allow a light-duty diesel vehicle to achieve levels called out by U.S. Tier 2 emissions legislation. This research was carried out by driving the A170 through the U.S. Federal Test Procedure (FTP), US06, and highway fuel economy test (HFET) dynamometer driving schedules. The vehicle was fueled with a 3-ppm ultra-low sulfur fuel. Regeneration of the NOX adsorber/CDPF system was accomplished by using a laboratory in-pipe synthesis gas injection system to simulate the capabilities of advanced engine controls to produce suitable exhaust conditions. The results show that these technologies can be combined to provide high pollutant reduction efficiencies in excess of 90% for NOX and PM.

Collaborative Development of Lightweight Metal and Alloys for Automotive Applications

In September 1993, the Partnership for a New Generation of Vehicles (PNGV) program, initiated a cooperative research and development (R&D) program between the federal government and the United States Council Automotive Research (USCAR) to develop automotive technologies to reduce the nation's dependence on petroleum and reduce emissions of greenhouse gases by improving fuel economy. A key enabler for the attainment of these goals is a significant reduction in vehicle weight. Thus the major focus of the PNGV materials program is the development of materials and technologies that would result in the reduction of vehicle weight by up to 40%. The Automotive Lightweighting Materials (ALM) Program in the Office of Advanced Automotive Technologies (OAAT) of the Department of Energy (DOE), the PNGV Materials Technical Team and the United States Automotive Materials Partnership (USAMP) collaborate to conduct research and development on these materials.

A Novel Capability for Crush Testing Crash Energy Management Structures at Intermediate Rates

The crush performance of lightweight composite automotive structures varies significantly between static and dynamic test conditions. This paper discusses the development of a new dynamic testing facility that can be used to characterize crash performance at high loads and constant speed. Previous research results from the Energy Management Working Group (EMWG) of the Automotive Composites Consortium (ACC) showed that the static crush resistance of composite tubes can be significantly greater than dynamic crush results at speeds greater than 2 m/s. The new testing facility will provide the unique capability to crush structures at high loads in the intermediate velocity range. A novel machine control system was designed and projections of the machine performance indicate its compliance with the desired test tolerances. The test machine will be part of a national user facility at the Oak Ridge National Laboratory (ORNL) and will be available for use in the summer of 2002.

Implications of 3-D Internal Flow Simulation on the Design of Inward-Opening Pressure-Swirl Injectors

A parametric study on the effects of critical injector design parameters of inwardly-opening pressure-swirl injectors was carried out using 3-D internal flow simulations. The pressure variation and the integrated momentum flux across the injector, as well as the flow distributions and turbulence structure at the nozzle exit were analyzed. The critical flow effects on the injector design identified are the swirler efficiency, discharge coefficient, and turbulence breakup effects on the spray structure. The study shows that as a unique class of injectors, pressure-swirl injectors is complicated in fluid mechanics and not sufficiently characterized or optimized. The swirler efficiency is characterized in terms of the trade-off relationship between the swirl-to-axial momentum-flux ratio and pressure drop across the swirler. The results show that swirl number is inversely proportional to discharge coefficient, and that hole diameter and swirler height is the most dominant parameters.
