Numerical Simulations and Measurements of Mirror-Induced Wind Noise

The high cost and competitive nature of automotive product development necessitates the search for less expensive and faster methods of predicting vehicle performance. Continual improvements in High Performance Computing (HPC) and new computational schemes allow for the digital evaluation of vehicle comfort parameters including wind noise. Recently, the commercially available Computational Fluid Dynamics (CFD) code PowerFlow, was evaluated for its accuracy in predicting wind noise generated by an external automotive tow mirror. This was accomplished by running simulations of several mirror configurations, choosing the quietest mirror based on the predicted performance, prototyping it, and finally, confirming the prediction with noise measurements taken in an aeroacoustic wind tunnel. Two testing methods, beam-forming and direct noise measurements, were employed to correlate the physical data with itself before correlating with simulation.

A Computational Approach to Evaluate the Automotive Windscreen Wiper Placement Options Early in the Design Process

For most car manufacturers, wind noise from the greenhouse region has become the dominant high frequency noise contributor at highway speeds. Addressing this wind noise issue using experimental procedures involves high cost prototypes, expensive wind tunnel sessions, and potentially late design changes. To reduce the associated costs as well as development times, there is strong motivation for the use of a reliable numerical prediction capability early in the vehicle design process. Previously, a computational approach that couples an unsteady computational fluid dynamics solver (based on a Lattice Boltzmann method) to a Statistical Energy Analysis (SEA) solver had been validated for predicting the noise contribution from the side mirrors. This paper presents the use of this computational approach to predict the vehicle interior noise from the windshield wipers, so that different wiper placement options can be evaluated early in the design process before the surface is frozen.

Simulation of Underbody Contribution of Wind Noise in a Passenger Automobile

Wind noise is a significant source of interior noise in automobiles at cruising conditions, potentially creating dissatisfaction with vehicle quality. While wind noise contributions at higher frequencies usually originate with transmission through greenhouse panels and sealing, the contribution coming from the underbody area often dominates the interior noise spectrum at lower frequencies. Continued pressure to reduce fuel consumption in new designs is causing more emphasis on aerodynamic performance, to reduce drag by careful management of underbody airflow at cruise. Simulation of this airflow by Computational Fluid Dynamics (CFD) tools allows early optimization of underbody shapes before expensive hardware prototypes are feasible. By combining unsteady CFD-predicted loads on the underbody panels with a structural acoustic model of the vehicle, underbody wind noise transmission could be considered in the early design phases.

Assessment of Broadband Noise Generated by a Vehicle Sunroof at Different Flow Conditions using a Digital Wind Tunnel

For the automotive industry, the quality and level of the wind noise contribution has a growing importance and therefore should be addressed as early as possible in the development process. Each component of the vehicle is designed to meet its individual noise target to ensure the wind noise passenger comfort level inside the vehicle is met. Sunroof broadband noise is generated by the turbulent flow developed over the roof opening. A strong shear layer and vortices impacting on the trailing edge of the sunroof are typical mechanisms related to the noise production. Sunroof designs are tested to meet broadband noise targets. Experimentally testing designs and making changes to meet these design targets typically involves high cost prototypes, expensive wind tunnel sessions and potentially late design changes.

Exhaust and Muffler Aeroacoustics Predictions using Lattice Boltzmann Method

Exhaust and muffler noise is a challenging problem in the transport industry. While the main purpose of the system is to reduce the intensity of the acoustic pulses originating from the engine exhaust valves, the back pressure induced by these systems must be kept to a minimum to guarantee maximum performance of the engine. Emitted noise levels have to ensure comfort of the passengers and must respect community noise regulations. In addition, the exhaust noise plays an important role in the brand image of vehicles, especially with sports car where it must be tuned to be “musical”. However, to achieve such performances, muffler and exhaust designs have become quite complex, often leading to the rise of undesired self-induced noise. Traditional purely acoustic solvers, like Boundary Element Methods (BEM), have been applied quite successfully to achieve the required acoustic tuning.

Car manufacturers put large efforts into reducing wind noise to improve the comfort level of their cars. Each component of the vehicle is designed to meet its individual noise target to ensure the wind noise passenger comfort level inside the vehicle is met. Sunroof designs are tested to meet low-frequency buffeting (also known as boom) targets and broadband noise targets for the fully open sunroof with deflector and for the sunroof in vent position. Evaluation and Optimization of Aerodynamic and Aero-Acoustic Performance of a Heavy Truck using Digital Simulation

The engineering process in the development of commercial vehicles is facing more and more stringent emission regulations while at the same time the market demands for better performance but with lower fuel consumption. The optimization of aerodynamic performance for reduced drag is a key element for achieving related performance targets. Closely related to aerodynamics are wind noise and cabin soiling and both of them are becoming more and more important as a quality criterion in many markets. This paper describes the aerodynamic and aero-acoustic performance evaluation of a Dongfeng heavy truck using digital simulation based on a LBM approach. It includes a study for improving drag within the design of a facelift of the truck. A soiling analysis is performed for each aerodynamic result by calculating the accumulation of particles emitted form the wheels on the cabin. One of the challenges in the development process of trucks is that different cabin types have to be designed.

Modelling A-Pillar Water Overflow: Developing CFD and Experimental Methods

Water accumulating on a vehicle's wind screen, driven over the A-pillar by a combination of aerodynamic forces and the action of the windscreen wipers, can be a significant impediment to driver vision. Surface water film, or streams, persisting in key vision areas of the side glass can impair the drivers' ability to see clearly through to the door mirror, and laterally onto junctions. Common countermeasures include: water management channels and hydrophobic glass coatings. Water management channels have both design and wind noise implications. Hydrophobic coatings entail significant cost. In order to manage this design optimisation issue a water film and wiper effect model has been developed in collaboration with Jaguar Land Rover, extending the capabilities of the PowerFLOW CFD software. This is complimented by a wind-tunnel based test method for development and validation. The paper presents the progress made to date.

A Computational Process for Early Stage Assessment of Automotive Buffeting and Wind Noise

A computational process for early stage vehicle shape assessment for automotive front window buffeting and greenhouse wind noise is presented. It is a challenging problem in an experimental process as the vehicle geometry is not always finalized. For example, the buffeting behavior typically worsens during the vehicle development process as the vehicle gets tighter, leading to expensive late counter measures. We present a solution using previously validated CFD/CAA software based on the Lattice Boltzmann Method (LBM). A CAD model with realistic automotive geometry was chosen to simultaneously study the potential of different side mirror geometries to influence the front window buffeting and greenhouse wind noise phenomena. A glass mounted mirror and a door mounted mirror were used for this comparative study. Interior noise is investigated for the two phenomena studied. The unsteady flow is visualized and changes in the buffeting and wind noise behavior are explored.

Design of Roof-Rack Crossbars for Production Automobiles to Reduce Howl Noise using a Lattice Boltzmann Scheme

A computational design study, performed in conjunction with experiments, to reduce the howl noise caused by the roof rack crossbars of a production automobile is presented. This goals were to obtain insight into the flow phenomenon causing the noise, and to do a design iteration study that would lead to a small number of cross-section recommendations for crossbars that would be tested in the wind tunnel. The flow condition for this study is 0 yaw at 30 mph inlet speed, which experimentally gives the strongest roof rack howl for the vehicle considered for this study. The numerical results have been obtained using the commercial CFD/CAA software PowerFLOW. The simulation kernel of this software is based on the numerical scheme known as the Lattice Boltzmann Method (LBM), combined with a two-equation RNG turbulence model.

Analysis of Underbody Windnoise Sources on a Production Vehicle using a Lattice Boltzmann Scheme

A computational analysis of underbody windnoise sources on a production automobile at 180 km/h free stream air speed and 0° yaw is presented. Two different underbody geometry configurations were considered for this study. The numerical results have been obtained using the commercial software PowerFLOW. The simulation kernel of this software is based on the numerical scheme known as the Lattice-Boltzmann Method (LBM), combined with a two-equation RNG turbulence model. This scheme accurately captures time-dependent aerodynamic behavior of turbulent flows over complex detailed geometries, including the pressure fluctuations causing wind noise. Comparison of pressure fluctuations levels mapped on a fluid plane below the underbody shows very good correlation between experiment and simulation. Detailed flow analysis was done for both configurations to obtain insight into the transient nature of the flow field in the underbody region.

Design and CFD Analysis of an NHRA Funny Car Body

This paper describes the methodology used to design and perform a CFD analysis of a Chevrolet Impala SS Funny Car body. This body was designed for the purpose of making it available for teams to race it in the National Hot Rod Association (NHRA) drag racing series beginning with the 2007 race season. Several challenges were presented in this project: (1) This was the first time a General Motors drag racing body for use in professional classes (Funny Car or otherwise) was ever designed in CAD. (2) The body was originally designed as a 2007 Chevrolet Monte Carlo. After the tooling was completed, changes in Chevrolet’s product lineup required that the body be changed to a 2007 Impala SS. (3) Budget constraints precluded CFD analysis until after the bodies were already being manufactured. There were several teams that raced the new body during the 2007 race season. One of these teams won the Funny Car Driver’s Championship.

Numerical Simulation and Spectral Analysis of Pressure Fluctuations in Vehicle Aerodynamic Noise Generation

A new approach is proposed and demonstrated for investigation of the spatial structure of fluctuations in unsteady aerodynamics results obtained using CFD. This approach is used in this study to isolate unsteadiness in the flow field due to coherent structures at relatively high frequency from the dominant organized motion, as well as from the computational noise, in unsteady data obtained from CFD simulations. These simulations are performed using the commercial CFD software, PowerFLOW, which employs a Lattice Boltzmann method and a very large-eddy simulation (VLES) model for small-scale turbulence. Spectral analysis is performed on the simulation data to compare with experimental results obtained in a wake plane for a simplified vehicle shape. A new frequency band filtering approach is used to visualize pressure fluctuations in the dominant frequency range responsible for aerodynamic noise.

CFD Water Management Design for a Passenger Coach with Correlation

Side window clarity and its effect on side mirror visibility plays a major role in driver comfort. Driving in inclement weather conditions such as rain can be stressful, and having optimal visibility under these conditions is ideal. However, extreme conditions can overwhelm exterior water management devices, resulting in rivulets of water flowing over the a-pillar and onto the vehicle’s side glass. Once on the side glass, these rivulets and the pooling of water they feed, can significantly impair the driver’s ability to see the side mirror and to see outwardly when in situations such as changing lanes. Designing exterior water management features of a vehicle is a challenging exercise, as traditionally, physical testing methods first require a full-scale vehicle for evaluations to be possible. Additionally, common water management devices such as grooves and channels often have undesirable aesthetic, drag, and wind noise implications.

Digital Aeroacoustics Design Method of Climate Systems for Improved Cabin Comfort

Over the past decades, interior noise from wind noise or engine noise have been significantly reduced by leveraging improvements of both the overall vehicle design and of sound package. Consequently, noise sources originating from HVAC systems (Heat Ventilation and Air Conditioning), fans or exhaust systems are becoming more relevant for perceived quality and passenger comfort. This study focuses on HVAC systems and discusses a Flow-Induced Noise Detection Contributions (FIND Contributions) numerical method enabling the identification of the flow-induced noise sources inside and around HVAC systems. This methodology is based on the post-processing of unsteady flow results obtained using Lattice Boltzmann based Method (LBM) Computational Fluid Dynamics (CFD) simulations combined with LBM-simulated Acoustic Transfer Functions (ATF) between the position of the sources inside the system and the passenger’s ears.

Prediction of Flow-Induced Noise of Automotive HVAC Systems

Nowadays vehicle quality is rated for noise and vibration and the interior sound levels have become a major target of automotive companies. Strides have been made in reducing power train, tire and external wind noise over the years. However, HVAC and blower fan flow-induced noise reaches the interior cabin without any sound isolation and can strongly impact customer comfort. In the early stage of vehicle design, it is experimentally difficult to get an estimate of the flow pattern and sound levels. The goal of this study is to develop and validate a numerical noise prediction tool for complete HVAC systems noise, defined as the arrangement of sub-systems such as air intake duct, thermal mixing unit, blower, ducts and outlet vents. This tool can then be used during the development of vehicles to evaluate and optimize the aeroacoustics performances of the system without additional or belated experiments.

Hybrid Technique for Underbody Noise Transmission of Wind Noise

Wind noise has become an important indicator for passenger automobile quality. Several transmission paths can be related to different parts of the vehicle exterior. While the greenhouse (side glasses, windshield, seals & others) often dominates the interior noise level above 500 Hz, the contribution coming from the underbody area usually dominates the interior noise spectrum at lower frequencies. This paper describes a framework of numerical tools which is capable of determining realistic underbody turbulent and acoustic loads being generated for typical driving conditions, as well as performing the noise transmission through underbody panels and the propagation of sound to the drivers ear location.

Prediction of Charge Air Cooler Performance in a Racing Drive Cycle by 1D-3D Coupling

Charge air temperature needs to be kept low for optimum engine operation. If charge air temperature is too high, engine performance reduction strategies are invoked to protect engines by limiting torque available to drivers. A 1D-3D coupling simulation methodology is developed to accurately predict internal air temperature after charge air cooler (CAC) during a racing drive cycle. The 3D flow simulation is used to characterize external air flow before CAC in steady-state cases. Then, interpolated 3D simulation results between steady operating points are used as transient external air boundary conditions in front of CAC in a 1D system model. 3D flow simulation is also used to predict internal flow rate ratio between CAC tubes. Finally, an 1D system model is used to predict time-trace of charge air temperature at CAC internal outlet during the racing drive cycle. The simulation results show that prediction errors are within 5 degrees for charge air temperature at internal outlets.

Update on A-Pillar Overflow Simulation

The management of surface water flows driven from the wind screen by the action of wipers and aerodynamic shear is a growing challenge for automotive manufacturers. Pressure to remove traditional vehicle features, such as A-Pillar steps for aesthetic, aeroacoustic and aerodynamic reasons increases the likelihood that surface water may be convected over the A-Pillar and onto the front side glass where it can compromise drivers’ vision. The ability to predict where and under which conditions the A-Pillar will be breached is important for making correct design decisions. The use of numerical simulation in this context is desirable, as experimental testing relies on the use of aerodynamics test properties which will not be fully representative, or late-stage prototypes, making it difficult and costly to correct issues. This paper provides an update on the ability of simulation to predict A-Pillar overflow, comparing physical and numerical results for a test vehicle.
